The Fatigue Performance of High Temperature Vacuum Carburized Nb Modified 8620 Steel

The bending fatigue performance of high temperature (1050 °C) vacuum carburized Nb modified 8620 steel, with niobium additions of 0.02, 0.06 and 0.1 wt pct, was evaluated utilizing a modified Brugger specimen geometry. Samples were heated at two different rates (20 and 114 °C min-1) to the carburizing temperature resulting in different prior austenite grain structures that depended on the specific Nb addition and heating rate employed. At the lower heating rate, uniform fine grained prior austenite grain structures developed in the 0.06 and 0.1 Nb steels while a duplex grain structure with the presence of large (>200 μm grains) developed in the 0.02 Nb steel. At the higher heating rate the propensity for abnormal grain growth was highest in the 0.02 Nb steel and complete suppression of abnormal grain growth was achieved only with the 0.1 Nb steel.

The Effective Unloading Modulus for Automotive Sheet Steels

In stamping advanced high strength steels (AHSS), the deviations from desired part geometry caused by springback from a radius, curl, twist, and bow are major impediments to successfully producing AHSS parts. In general, the conventional elastic modulus is used to quantify the strain that occurs on unloading. This unloading strain causes deviations from desired part geometry. Considerable evidence in the literature indicates that for tensile testing, the conventional elastic modulus does not accurately describe the unloading strain. The present study uses new data and results from the literature to examine the average slope of tensile stress strain curves on unloading. This slope is termed the effective unloading modulus. The results from this study quantitatively describe how the effective unloading modulus decreases with increasing strength, prestrain, and unloading time.

The Effect of Variable Load Energy Absorbers on the Biodynamic Response of Cadavers

Several types of energy absorbers were tested on a sled simulating a crash deceleration using instrumented, seated erect dummies and cadavers. The energy absorbers were mechanical load limiting devices which attenuated the impact by yielding or tearing of metal. Their principal effects were to reduce the peak deceleration sustained by the occupant with the expected reduction in restraint forces. Constant load level energy absorbers were found to be unattractive because they can easily “bottom out” causing forces and body strains which could be much higher than those without absorbers. Head accelerations were significantly reduced by the energy absorbers as well as some body strain. However, spinal strains in the cadaver were not significantly reduced. They appear to be not only a function of the peak deceleration level but also of the duration of the pulse.

The Effect of Strain Rate on the Sheet Tensile Properties and Formability of Ferritic Stainless Steels

High strain rate sheet tensile tests (up to 300s-1) and Ohio State University (OSU) formability tests (up to an estimated strain rate of 10s-1) were performed to examine the effect of strain rate on the mechanical properties and formability of five ferritic stainless steels: HIGH PERFORMANCE-10™ 409 (HP-10 409), ULTRA FORM® 409 (UF 409), HIGH PERFORMANCE-10™ 439 (HP-10 439), two thicknesses of 18 Cr-Cb™ stainless steel, all supplied by AK Steel, and Duracorr®, a ferrite-tempered martensite dual-phase stainless steel supplied by Bethlehem Steel Corporation. Tensile results show that increasing strain rate resulted in increases in yield stress, flow stress, and stress at instability for all alloys tested. In addition, increases in uniform and total elongation were also found for each of the five alloys.

The Effect of Forging Conditions on the Flow Behavior and Microstructure of a Medium Carbon Microalloyed Forging Steel

Forging simulations with a 1522 steel microalloyed by additions of 0.25% Mo, 0.13% V and 0.01% Ti were performed on a laboratory thermomechanical processing simulator. The forging conditions included a strain rate of 22s-1, 50% strain, and temperatures in the range from 1200°C to 950°C. The true stress was found to increase with decreasing deformation temperature for all values of instantaneous true strain. The maximum flow stress increased two-fold as deformation temperature decreased from 1200°C to 950°C, and the recrystallized austenite grain size decreased by a factor of two for this same decrease in temperature. Microstructures evolve from bainitic/ferritic at a cooling rate of 1.4°C/s, to fully martensitic at 16.8°C/s, independent of deformation temperature. Room temperature hardnesses depended primarily on cooling rate and were essentially independent of deformation temperature.

The Dimensional Model of Driver Demand: Visual-Manual Tasks

Many metrics have been used in an attempt to predict the effects of secondary tasks on driving behavior. Such metrics often give rise to seemingly paradoxical results, with one metric suggesting increased demand and another metric suggesting decreased demand for the same task. For example, for some tasks, drivers maintain their lane well yet detect events relatively poorly. For other tasks, drivers maintain their lane relatively poorly yet detect events relatively well. These seeming paradoxes are not time-accuracy trade-offs or experimental artifacts, because for other tasks, drivers do both well. The paradoxes are resolved if driver demand is modeled in two orthogonal dimensions rather than a single “driver workload” dimension. Principal components analysis (PCA) was applied to the published data from four simulator, track, and open road studies of visual-manual secondary task effects on driving.

Tensile Properties of Steel Tubes for Hydroforming Applications

With the increased use of tubular steel products, especially for automotive hydroforming applications, there is increased interest in understanding the mechanical properties measured by tensile tests from specimens of different orientations in the tube. In this study, two orientations of tensile specimens were evaluated -- axial specimens with and without flattening and flattened circumferential specimens. Three steels were evaluated -- two thicknesses of aluminum killed drawing quality (AKDQ) steel and one thickness of high strength low alloy (HSLA) steel. Mechanical property data were obtained from the flat stock, conventional production tubes and quasi tubes. Quasi tubes were produced from the flat stock on a 3-roll bender, but the quasi tube was not welded or sized.

Study of Muscle Activation of Driver’s Lower Extremity at the Collision Moment

At the collision moment, a driver’s lower extremity will be in different foot position, which leads to the different posture of the lower extremity with various muscle activations. These will affect the driver’s injury during collision, so it is necessary to investigate further. A simulated collision scene was constructed, and 20 participants (10 male and 10 female) were recruited for the test in a driving simulator. The braking posture and muscle activation of eight major muscles of driver’s lower extremity (both legs) were measured. The muscle activations in different postures were then analyzed. At the collision moment, the right leg was possible to be on the brake (male, 40%; female, 45%), in the air (male, 27.5%; female, 37.5%) or even on the accelerator (male, 25%; female, 12.5%). The left leg was on the floor all along.

Sheet Thinning during Plane-Strain Bending

Knowledge of the net thinning strain that occurs in a sheet as it is bent over a single radius is an important component in understanding sheet metal formability. The present study extends the initial work of Swift on thinning during plane-strain bending to sheet steels with power law stress-strain behavior and with the inclusion of friction. The experimental data come from studies on the enhanced forming limit curve on DQSK steel and analysis of the curl behavior of 590R and DP600 steels. Results for single radius bending from these studies are used in the present investigation. It has been found that the amount of net thinning strain depends on back tension, initial plane-strain yield strength, and the maximum true bending strain calculated for the neutral plane at the mid-thickness of the sheet.

Shape Memory Effect of TiNi Short Fiber on Mechanical Properties of TiNi/Al6061 Composite

A composite of an aluminum matrix reinforced by short TiNi shape memory alloy (SMA) fibers was fabricated. The processing and thermomechanical behaviors of the composite TiNi/Al6061 were investigated experimentally and analytically. Optimal hot-pressing conditions of TiNi/Al6061 processing were identified. The shape memory effect (SME) was activated by prestraining the composite at the temperature between Ms and As, followed by heating up to Af. SME on mechanical properties, such as microhardness, yield stresses of the composite, were investigated. A computational model for the strengthening mechanism of the short fiber metal matrix composite was utilized to analyze SME on yield stress of the composite. Yield stress of the composite as a function of prestrain was predicted numerically and verified experimentally.

Safety Performance of a Chemically Strengthened Windshield

Safety performance of an experimental windshield with a thin, chemically tempered inner pane is compared with the standard windshield and other experimental windshields. The chemically tempered windshield has a penetration velocity of 35 mph compared with 26 mph penetration velocity for the standard windshield and has lower peak head accelerations than other types used in the experiments. The windshield tested produces a bulge on impact, which decelerates the head over a long distance with low accelerations. The bulge or pocket is lined with particles that are less lacerative than the standard annealed glass.

Response to Hydrogen Charging in High Strength Automotive Sheet Steel Products

The influences of laboratory-induced hydrogen on the tensile deformation and fracture behavior of selected sheet steels including conventional DQSK and HSLA steels as well as newer DP and TRIP grades were evaluated. The effects of cold work, simulated paint baking, and natural aging were considered. Hydrogen effects were observable by increased flow stress, decreased ductility, altered neck geometry, and altered fracture mechanisms. Differences among the steels and conditions were observed and interpreted on the basis of microstructure, fracture behavior, and theories of hydrogen embrittlement.

Prediction of the Behaviors of Adhesively Bonded Steel Hat Section Components under Axial Impact Loading

Adhesively bonded steel hat section components have been experimentally studied in the past as a potential alternative to traditional hat section components with spot-welded flanges. One of the concerns with such components has been their performance under axial impact loading as adhesive is far more brittle as compared to a spot weld. However, recent drop-weight impact tests have shown that the energy absorption capabilities of adhesively bonded steel hat sections are competitive with respect to geometrically similar spot-welded specimens. Although flange separation may take place in the case of a specimen employing a rubber toughened epoxy adhesive, the failure would have taken place post progressive buckling and absorption of impact energy.

Prediction of Crash Performance of Adhesively-Bonded Vehicle Front Rails

Adhesive bonding provides a versatile strategy for joining metallic as well as non-metallic substrates, and also offers the functionality for joining dissimilar materials. In the design of unibody vehicles for NVH (Noise, Vibration and Harshness) performance, adhesive bonding of sheet metal parts along flanges can provide enhanced stiffening of body-in-white (BIW) leading to superior vibration resistance at low frequencies and improved acoustics due to sealing of openings between flanges. However, due to the brittle nature of adhesives, they remain susceptible to failure under impact loading conditions. The viability of structural adhesives as a sole or predominant mode of joining stamped sheet metal panels into closed hollow sections such as hat-sections thus remains suspect and requires further investigation.

Predicting the Radius of a Sheet Bent Around Drawbeads

Drawbeads in production stamping dies often have insufficient penetration of the male bead into the female cavity. With insufficient penetration, the actual bending radii of the sheet metal are larger than the geometrical radii of the drawbead. The actual bending radii in the sheet directly affect the force that restrains sheet movement. To predict the restraining stress due to a drawbead, it is necessary to know the actual bending radii in the sheet as it passes though the drawbead. Data from a previous study are used to develop empirical regression equations for predicting measured radii of the sheet that is bent around the radii in a drawbead. A physical model for the evolution of the sheet radii as the drawbead closes is proposed. This model is consistent with the empirical equations and the mechanics of the sheet bending process.

Parallel-Through-The-Road Plug-In Hybrid Vehicle Modeling and Simulation by Wayne State University for EcoCAR2

The Wayne State University (WSU) EcoCAR2 student team designed, modeled, Model-In-the-Loop (MIL) tested, Software-In-the-Loop (SIL) simulation tested, and Hardware-In-the-Loop (HIL) simulation tested the team's conversion design for taking a 2013 Chevrolet Malibu and converting it into a Parallel-Through-The-Road (PTTR) plug-in hybrid. The 2013 Malibu is a conventional Front Wheel Drive (FWD) vehicle and the team's conversion design keeps the conventional FWD and adds a Rear Wheel Drive (RWD) powertrain consisting of an electric motor, a single speed reduction gearbox and a differential to drive the rear wheels -where none of these previously existed on the rear wheels. The RWD addition creates the PTTR hybrid powertrain architecture of two driven axles where the mechanical torque path connection between the two powertrains is through the road, rather than a mechanical torque path through gears, chains, or shafts.

Optimized Carburized Steel Fatigue Performance as Assessed with Gear and Modified Brugger Fatigue Tests

The effectiveness of three different techniques, designed to improve the bending fatigue life in comparison to conventionally processed gas-carburized 8620 steel, were evaluated with modified Brugger bending fatigue specimens and actual ring and pinion gears. The bending fatigue samples were machined from forged gear blanks from the same lot of material used for the pinion gear tests, and all processing of laboratory samples and gears was done together. Fatigue data were obtained on standard as-carburized parts and after three special processing histories: shot-peening to increase surface residual stresses; double heat treating to refined austenite grain size; and vacuum carburizing to minimize intergranular oxidation. Standard room-temperature S-N curves and endurance limits were obtained with the laboratory samples. The pinions were run as part of a complete gear set on a laboratory dynamometer and data were obtained at two imposed torque levels.

On-Road and Chassis Dynamometer Evaluation of a Pre-Transmission Parallel PHEV

This paper details the vehicle testing activities performed during the Year 4 of the EcoCAR 3 competition by the Wayne State University team on a Pre-Transmission Parallel PHEV. The paper focuses on two main testing platforms: the chassis dynamometer and the closed-course track (on-road). The focus of the former is to evaluate the emissions and energy consumption associated with different driving scenarios, while the latter has been used to assess the vehicle performance and their impact on the consumer appeal. The paper presents the objectives of each test, the setup accomplished for the different vehicle testing platforms, the results obtained and the comparison with the values expected from simulations. In addition, the impact of the results on the refinement of the control strategies and on the validation of the simulation models are discussed.

On the Work-hardening Description of Low Carbon Steel Sheets by a Microstructure Based Model

The work-hardening of three common automotive low carbon steel sheets is described in terms of two different types of microstructure based models. The first model employed is the classical Kocks-Mecking model. On the other hand, the second model incorporates the effect of the density evolution of non-redundant dislocations, also known as Geometrically Necessary Dislocations (GND), into the Kocks-Mecking hardening law. Each of both models was coupled to a Taylor-type crystal plasticity framework in order to follow the dislocation density evolution over all slip systems. One of the microstructural parameters employed on the calibration of the second model is the density of GND, parameter which was experimentally acquired from crystal orientation maps by EBSD (Electron Backscatter Diffraction) on the tensile samples.

Offline Electro-Hydraulic Clutch Bench Testing Alternatives for a Pre-Transmission Parallel Hybrid Powertrain

This paper details the development of a test-bench simulation to characterize the behavior of an electro-hydraulic actuated dry clutch used in a pre-transmission parallel hybrid powertrain architecture of Wayne State University EcoCAR 3. Engage and disengage systems play a crucial role in a pre-transmission parallel hybrid architecture. The most common device used to meet the purpose of physically connecting internal combustion engine and electric powertrains is a dry clutch. Its own characteristics and capabilities allow its usage for this application. The transition between the pure electric and hybrid modes is dictated by the main control strategy. Therefore, the engaging system will be widely used when switching from charge depleting to charge sustaining mode, and vice versa. In addition, when torque is required from both sources for higher performance, the clutch will be responsible for mechanically connecting both torque sources.
