Water Jacket Spacer for Improvement of Cylinder Bore Temperature Distribution

For reduction of fuel consumption, a new device “Water Jacket Spacer” which improves temperature distribution of a cylinder block bore wall was developed. In the case of a conventional cylinder block, coolant flow concentrates at the bottom and middle region of the water jacket. While temperature of the upper bore wall is high (due to high-temperature combustion gas) the temperature of the lower bore wall is low, since its only function is to support the piston. When the developed spacer is inserted into a water jacket, the coolant flow concentrates at the upper part of the jacket. As a result, cooling ability to the upper bore wall was improved and temperature of lower bore wall was increased, thereby reducing fuel consumption.

Vibration Reduction Applying Skew Phenomena of Needle Roller Bearings in Brake Actuators

Generally, automobiles have many performance requirements for comfort, of which noise, vibration and harshness are very important. Toyota Motor Corporation equipped several 2003 models with the second-generation Electronically Controlled Brake system (ECB2). These ECB2 actuator units adopted a new structure that reduced pumping noise by controlling the skew phenomena of needle roller bearings. Normally, needle roller bearings are advantageous over other bearings in cases where a large force is loaded on bearings, because the contact areas can be made larger. However, a thrust force arises from skew phenomena because of minute clearances among the component parts of needle roller bearings. As a result, axial vibration of the bearing shaft sometimes occurs due to the thrust force. This paper explains how the thrust force generated from the skew phenomena of needle roller bearings occasionally affects the pumping vibration level of equipped machinery such as the brake actuator unit.

Toyota Newly Developed 2VZ-FE Type Engine

Newly developed 2VZ-FE engine for CAMRY is a 2.5-liter water cooled and V-type 6-cylinder engine exported from TOYOTA for the first time. This engine has the TOYOTA original 4-valve DOHC system. That is, exhaust camshafts driven by intake camshafts using scissors gears. By its compact configuration with the gear driven camshafts, this V-type 6-cylinder engine is mounted on a front-wheel-drive vehicle which originally had an in-line 4-cylinder engine. By increasing IVZ-FE engine displacement (for domestic), compact pentroof-type combustion chambers, optimum air-fuel ratio and ignition timing by TCCS (TOYOTA Computer Controlled System) and other technologies, a high performance 153HP/5600rpm and a large torque 155ft·lbs/4400rpm have been achieved with a low fuel consumption.

Thermal Management of a Hybrid Vehicle Using a Heat Pump

This paper presents the thermal management of a hybrid vehicle (HV) using a heat pump system in cold weather. One advantage of an HV is the high efficiency of the vehicle system provided by the coupling and optimal control of an electric motor and an engine. However, in a conventional HV, fuel economy degradation is observed in cold weather because delivering heat to the passenger cabin using the engine results in a reduced efficiency of the vehicle system. In this study, a heat pump, combined with an engine, was used for thermal management to decrease fuel economy degradation. The heat pump is equipped with an electrically driven compressor that pumps ambient heat into a water-cooled condenser. The heat generated by the engine and the heat pump is delivered to the engine and the passenger cabin because the engine needs to warm up quickly to reduce emissions and the cabin needs heat to provide thermal comfort.

The engine in the new fourth generation Prius carries over the same basic structure as the 2ZR-FXE used in the third generation and incorporates various refinements to enhance fuel efficiency. Called the ESTEC 2ZR-FXE, the new engine incorporates various fuel efficient technologies to improve combustion characteristics, knocking, and heat management, while also reducing friction. As a result of this meticulous approach to enhancing fuel efficiency, the new engine is the first gasoline engine in the world to achieve a maximum thermal efficiency of 40%. This paper describes the fuel efficient technologies incorporated into this engine.

The New Toyota 2.4L L4 Turbo Engine with 8AT and 1-Motor Hybrid Electric Powertrains for Midsize Pickup Trucks

Toyota has developed a new 2.4L L4 turbo (2.4L-T) engine with 8AT and 1-motor hybrid electric powertrains for midsize pickup trucks. The aim of these powertrains is to fulfill both strict fuel economy and emission regulations toward “Carbon Neutrality”, while exceeding customer expectations. The new 2.4L L4 turbocharged gasoline engine complies with severe Tier3 Bin30/LEVIII SULEV30 emission regulations for body-on-frame midsize pickup trucks improving both thermal efficiency and maximum torque. This engine is matched with a newly developed 8-speed automatic transmission with wide range and close step gear ratios and extended lock-up range to fulfill three trade-off performances: powerful driving, NVH and fuel economy. In addition, a 1-motor hybrid electric version is developed with a motor generator and disconnect clutch between the engine and transmission.

The Hino E13C: A Heavy-Duty Diesel Engine Developed for Extremely Low Emissions and Superior Fuel Economy

The Hino E13C was developed for heavy-duty truck application to meet Japan's 2003 NOx and 2005 particulate emissions standards simultaneously with significant fuel economy improvement. A combined EGR system consisting of an external EGR system with a highly efficient EGR cooler and an internal EGR system with an electronically controlled valve actuation device was newly developed to reduce NOx emissions for all operating conditions without requiring a larger engine coolant radiator. A Hino-developed DPR was installed to achieve extremely low particulate emissions at the tail pipe. Increased strength of engine structural components and a ductile cast iron piston enabled high BMEP operation at lower engine speeds and reductions of both engine size and weight. This paper describes key technologies developed for the E13C as well as the development results.

Study of the Impact of High Biodiesel Blends on Engine Oil Performance

In Biodiesel Fuel Research Working Group(WG) of Japan Auto-Oil Program(JATOP), some impacts of high biodiesel blends have been investigated from the viewpoints of fuel properties, stability, emissions, exhaust aftertreatment systems, cold driveability, mixing in engine oils, durability/reliability and so on. This report is designed to determine how high biodiesel blends affect oil quality through testing on 2005 regulations engines with DPFs. When blends of 10-20% rapeseed methyl ester (RME) with diesel fuel are employed with 10W-30 engine oil, the oil change interval is reduced to about a half due to a drop in oil pressure. The oil pressure drop occurs because of the reduced kinematic viscosity of engine oil, which resulting from dilution of poorly evaporated RME with engine oil and its accumulation, however, leading to increased wear of piston top rings and cylinder liners.

Study of 2-LEG NOx Storage-Reduction Catalyst System for HD Diesel Engine

A 2-LEG NOx Storage-Reduction (NSR) catalyst system is one of potential after-treatment technology to meet stringent NOx and PM emissions standards as Post New Long Term (Japanese 2009 regulation) and US'10. Concerning NOx reduction using NSR catalyst, a secondary fuel injection is necessary to make fuel-rich exhaust condition during the NOx reduction, and causes its fuel penalty. Since fuel injected in the high-temperature (∼250 degrees Celsius) exhaust instantly reacts with oxygen in common diesel exhaust, the proportion of fuel consumption to reduce the NOx stored on NSR catalyst is relatively small. A 2-LEG NSR catalyst system has the decreasing exhaust flow mechanism during NOx reduction, and the potential to improve the NOx reduction and fuel penalty. Therefore, this paper studies the 2-LEG NSR catalyst system. The after-treatment system consists of NSR catalysts, a secondary fuel injection system, flow controlled valves and a Catalyzed Diesel Particulate Filter (CDPF).

Small Bore Diesel Engine Combustion Concept

Small bore diesel engines often adopt a two-valve cylinder head and a non-central injector layout to expand the port flow passage area. This non-central injector layout causes asymmetrical gas flow and fuel distribution, resulting in worse heat losses and a less homogenous fuel-air mixture than an equivalent four-valve cylinder head layout with a central injector. This paper describes the improvement of piston bowl geometry to achieve a more homogeneous gas flow and fuel-air mixture. This concept reduced fuel consumption by 2.5% compared to the original piston bowl geometry, while also reducing NOx emissions by 10%.

Research of Knocking Deterioration due to Accumulated Carbon Deposits on Piston Surfaces

The quantity of heavy components in fuel is increasing as automotive fuels diversify, and engine oil formulations are becoming more complex. These trends result in the formation of larger amounts of carbon deposits as reaction byproducts during combustion, potentially worsening the susceptibility of the engine to knock [1]. The research described in this paper aimed to identify the mechanism that causes knocking to deteriorate due to carbon deposits in low to medium engine load ranges, which are mainly used when the vehicle drives off and accelerates. With this objective, the cylinder temperature and pressure with and without deposits were measured, and it was found that knocking deteriorates in a certain range of ignition timing.

Numerical Simulation and Experimental Observation of Coolant Flow Around Cylinder Liners in V-8 Engine

In this paper, the flow patterns and velocity distributions of coolant flow around cylinder liners of diesel engine are studied by numerical calculation and experimental observation. The experiment is carried out by oil film method and direct observation with a transparent acrylic cylinder liner. The calculation is performed with the 3-dimensional model by FEM for fluid flow. The motion of coolant flow by calculation corresponds with the result by oil film method and direct observation with transparent cylinder liner. The visualization of the 3-dimensional calculation gives a good understanding about motion of coolant flow and pressure distribution in water chamber. This method is applied to improve the coolant flow with the stagnation around cylinder liner. The effect of improved design is confirmed by experiment. That is, there are no stagnations in the flow around cylinder liners.

Numerical Analysis of Flow in the Induction System of an Internal Combustion Engine -Multi-Dimensional Calculation Using a New Method of Lines

Multi-dimensional code has been developed to simulate the effect of geometry on mass flow rate and flow pattern in the induction system of an internal combustion engine. The unsteady compressible Navier-Stokes equations in general curvilinear coordinates are solved by a new method of lines. In the method of lines, the governing equations are spatially discretized by a finite difference approximation and the resulting system of ordinary differential equations is integrated. As a time integration scheme, we newly propose to use the rational Runge-Kutta scheme in order to efficiently simulate the flows in the induction system. The domain-decomposition technique is introduced so that body-fitted structured grid can be easily generated for such complex geometry as a real intake port shape. The present code is applied to 2 and 3 dimensional steady flows in intake port/cylinder assembly with a valve.

Noise-Generating Mechanism and Noise Reduction of Reciprocating Air Compressor for Heavy Duty Vehicles

The noise-generating mechanism of a reciprocating air compressor for heavy duty vehicles during idling was investigated. It was elucidated that the gear rattling noise of the air compressor drive gear train caused by the negative value of the air compressor drive torque was a major noise source. To completely suppress the gear rattling phenomenon, a new loading device with an air cylinder that cancels the negative value of the air compressor drive torque was fabricated. When the loading device was worked, the impulsive sound level was reduced to 10 dB(A). It was found that the impulsive sound level during gear rattling is closely related to the difference in gear teeth velocity between the crankshaft gear and the air compressor drive gear, as one of the characteristics that are needed to obtain a guide for carrying out estimations in the calculation simulation.

Noise reduction of diesel engines installed in heavy duty vehicles is one of the highest priorities from the viewpoints of meeting the regulations for urban traffic noise abatement and noise reduction in the cabin for lightening fatigue with comfortable long driving. It is necessary that noise reduction measures then be applied to those causes. Noise reduction measures for the diesel engine can be classified into five categories on the noise radiation block-diagram. These are, reduction of combustion and mechanical forces, deformation and vibration control of cylinder block, vibration control of fastened components, prevention of standing wave and close fitting shields. All noise reduction measures for the diesel engine researched for the purpose of practical use are fully described in this paper.

Toyota has been introducing several hybrid vehicles (HV) since 1997 as a countermeasure to the concerns raised by automobile, like CO2 reduction, energy security, and pollutant emission reduction in urban areas. Plug in hybrid Vehicle (PHV) uses electric energy from grid rather than fuel for most short trips and therefore presents a next step forward towards an even more effective solution for these concerns. For longer trips, the PHV works as a conventional hybrid vehicle, providing all the benefits of Toyota full hybrid technology, such as low fuel consumption, user-friendliness and long cruising range. This paper describes a newly developed plug-in hybrid system and its vehicle performance. This system uses a Li-ion battery with high energy density and has an EV-range within usual trip length without sacrificing cabin space.

New Method to Achieve High Hydraulic Pressure and Improved Gear Pump Performance in Active Height Control (AHC) System

Vehicle weight reduction is becoming more and more important as increasingly stringent fuel economy regulations are introduced around the world. This development improved the hydraulic gear pump performance of the next-generation Active Height Control (AHC) suspension and achieved significant weight reduction of 5 kg by eliminating the auxiliary pump accumulator. To realize the necessary high-pressure with a high flow rate, the sealing performance of the pump at the tips of the gear teeth is very important. This was achieved by developing “breaking-in” technology that shaves away the aluminum housing using the gear teeth and creates zero clearance between the teeth tips and the housing. To reduce the frictional loss torque of the pump, which was identified as an issue of this technology, it was necessary to completely shave away the initial clearance in the breaking-in process.

Multipoint Spark Ignition for Lean Combustion

Effects of multipoint spark ignition on combustion duration, fuel consumption and lean misfire limit are discussed in this paper. A plate, which consists of 12 spark gaps in each cylinder, and a new CD ignition system have been developed for accomplishing the multipoint spark ignition. This plate was installed between cylinder block and head in a 4 cylinder engine. Compared with a single gap, the results of 12 gaps showed a reduced combustion duration by about 50%, a 5% decrease in fuel consumption and an extended lean misfire limit by about 3 air-fuel ratio numbers. Furthermore, the multipoint spark ignition on both sides of the combustion chamber was more effective than only on one side. With this system, HC emission can be reduced as well. The results of this study showed that, compared to those obtained with swirl, this multipoint spark ignition was more effective on improving fuel consumption.

Mechanism of and Fuel Efficiency Improvement by Dimple Texturing on Liner Surface for Reduction of Friction between Piston Rings and Cylinder Bore

Reducing friction between the piston ring and cylinder is an effective way of meeting the demand for lower fuel consumption in vehicle engines. To that effect, the authors have proposed a new and efficient friction reduction treatment for the cylinder. At first glance, this treatment seems similar to typical microtexture treatments, but it is built on a different approach. Through a rig tester, it was confirmed that optimizing the shape of the dimples and the treatment area for the cylinder improves FMEP between the piston ring and the cylinder liner by 17%. This report presents an analysis of the test results to explain the mechanism by which this effect is achieved. Fuel consumption was measured in an actual engine, and a maximum fuel consumption improvement of 3.2% was confirmed after conversion to the Japanese heavy duty vehicle fuel economy standards (Category T2). Lubricating oil consumption, blow-by and durability were also examined.
