Two-Phase Lattice Boltzmann Simulations and In-Situ Measurements with X-ray CT Imaging on Liquid Water Transport in PEFCs

Water management is one of the key factors to ensure high performance, cold start and durability of polymer electrolyte fuel cells (PEFCs), and it is important to understand the behavior of liquid water in PEFCs. X-ray computed tomography (X-ray CT) imaging and the two-phase lattice Boltzmann method (two-phase LBM) are applied to analyze the mechanism of water transport in the gas diffusion layers (GDLs) and the gas channels in generating PEFCs. The results of the two-phase LBM are compared with those of X-ray CT imaging, and are found to agree qualitatively in that water is discharged along the hydrophilic channel wall and accumulated in the GDL, especially under the rib. The effects of the wettability of the GDLs, and of the gas channels, the diameter of the carbon fibers, and the porosity of the GDLs on water discharge from the GDLs and gas channels are also investigated.

Transmission-Mounted Power Control Unit with High Power Density for Two-Motor Hybrid System

A second-generation power control unit (PCU) for a two-motor hybrid system is proposed. An optimally designed power module, which is a key component of the PCU, is applied to increase heat-resistant temperature, while the basic structure of the first generation is retained and the power semiconductor chip is directly cooled from the single side. In addition to the optimum design, by decreasing the power loss as well as increasing the heat-resistant temperature of the power semiconductors (IGBT: Insulated Gate Bipolar Transistor and FWD: Free Wheeling Diode), the proposed PCU has attained 25% higher power density and 23% smaller size compared to first-generation units, maintaining PCU efficiency (fuel economy). To achieve a high yield rate in the power module assembly process, a new screening technology is adopted at the initial stage of power module manufacturing.

The Development of Brake Feel with Variable Servo Ratio Control

We had developed Electric Servo Brake System, which can control brake pressure accurately with a DC motor according to brake pedal force. Therefore, the system attains quality brake feeling while reflecting intentions of a driver. By the way, “Build-up” is characteristics that brake effectiveness increases in accordance with the deceleration of the vehicle, which is recognized as brake feeling with a sense of relief as not to elongate an expected braking distance at a downhill road due to large-capacity brake pad such as sports car and large vehicles. Then, we have applied the optical characteristic control to every car with Electric Servo Brake System by means of brake pressure control but not brake pad. Hereby, we confirmed that the control gives a driver the sense of relief and the reduction of pedal load on the further stepping-on of the pedal. In this paper, we describe the development of brake feel based on the control overview.

The Application of the Statistical Design Support System Toward Optimization of Vehicle Safety Equipmen

The “Statistical Design Support System” produces a new practical optimal design method. It can be used even on nonlinear behavior. The optimization can be carried out with this system using a small number of calculation results. The authors applied it to the design optimization of the occupant restraint system in order to reduce the injury criteria based on the crash simulation. In line with growing interest and improvements in technology on vehicle safety, it will be necessary to consider some different crash situations simultaneously. The authors made an optimal design taking into account the different collision conditions. This paper describes the effectivity analysis and the optimization.

Study on Wheel Stiffness Considering Balance between Driving Stability and Weight

This paper studies various wheel stiffness configurations, with the aim of enhancing driving stability while minimizing the increase in weight associated with an increase in stiffness. Reinforcement was added to the wheel disk and the wheel rim of standard aluminum wheels for passenger vehicles in order to produce four wheels with different stiffness configurations. The effects of disk stiffness and rim stiffness on tire contact patch profiles and driving stability were quantitatively evaluated. From the results of tests with the four wheels, it was observed that disk stiffness and rim stiffness have differing effects on tire contact patch profiles, and on driving stability. Disk stiffness influences especially tire contact patch length, and tire contact patch length influences especially maneuverability in driving stability. Rim stiffness influences especially tire contact patch area, and tire contact patch area influences especially stability in driving stability.

Study of Piston Pin Noise of Semi-Floating System

This paper summarizes the piston pin noise mechanism and show the way to reduce noise level of semi-floating system. A mechanism of piston pin noise of semi-floating system was clarified by measurement of piston and piston pin behavior and visualization of engine oil mist around piston and piston pin. Piston and piston pin behavior was measured by accelerometer and eddy current type gap sensor with linkage system at the actual engine running condition. Engine oil behavior was visualized and measured its flow vector by Particle Tracking Velocimetry (PTV). For PTV, engine oil mist particle image was taken by high speed camera with fiber scope attached to linkage system. From themeasurement, it was cleared that engine oil doesn't reach to piston hole from undersurface of piston land and come rushing out from piston broach via groove. The result shows that lacking of engine oil between piston and piston pin makes noise larger.

Study of Knocking Damage Indexing Based on Optical Measurement

Attempts were made to measure knocking phenomenon by an optical method, which is free from influences of mechanical noises and is allowing an easy installation to an engine. Using a newly developed high durability optical probe, the light intensity of hydroxyl radical component, which is diffracted from the emitted light from combustion, was measured. The intensity of this emission component was measured at each crank angle and the maximum intensity in a cycle was identified. After that, the angular range in which the measured intensity exceeded 85% of this maximum intensity was defined as “CA85”. When a knocking was purposely induced by changing the conditions of the engine operation, there appeared the engine cycles that included CA85 less than a crank angle of 4 degrees. The frequency of occurrence of CA85 equal to or less than 4 degrees within a predetermined number of engine cycles, which can be interpreted as a knocking occurrence ratio, was denoted as “CA85-4”.

The idea to monitor the combustion in an internal combustion engine and using the obtained data to control combustion in the engine has been around for some time now. There are two well-known methods, although in the capacity of lab experiments, which had been developed under this principle. One features the analysis of combustion pressure and the other features the analysis of ionic currents detected in the combustion gas. Although highly precise analysis can be achieved by the former, there are problems in the installation of sensors for detecting combustion pressure, also in the durability and cost of such sensors. As for the latter, there are also problems in installing sensors for detecting the ionic currents and the reliability of obtained data from such sensors is still questionable.

Research of Atomization Phenomena in HPDC-Step 1 Feature of Gas Porosity Dispersion and Photography of Atomized Flow

In recent years, studies have been conducted on the relationship between the J factor, which indicates flow of molten aluminum at the time of injection, and the quality of HPDC products. The flow of molten metal at a high J factor is referred to as “Atomized Flow.” The authors and others conducted studies on the relationship between the J factor and the strength of HPDC products. An area exceeding 300MPa was found in the product produced at a high J factor corresponding to the “Atomized Flow.” The defect was less in the above-mentioned position because the gas porosity was finely dispersed. Considering that the fine dispersion of gas porosity is related to the “Atomized Flow”, pictures were taken to analyze “Atomized Flow.” The molten aluminum was ejected into an open space at a high speed and the splashed conditions were photographed. From the images taken by the pulse laser permeation, the conditions of microscopic atomized flow were observed precisely.

Prediction of Friction Drive Limit of Metal V-Belt

When fluctuations in the speed of rotation of the drive pulley are transmitted to the driven pulley via the metal V-belt, the transmitted fluctuations become attenuated as friction force approaches a state of saturation. The research discussed in this paper focused on these fluctuations in the speed of rotation and developed an index for the slip state between the belt and the pulleys. The drive and driven pulleys were regarded as a one-dimensional vibrating system connected by elastic bodies, and changes in the state matrix of the system were focused on. It was determined that when all of the eigenvalues in this state matrix become real numbers, slip speed between the belt and the pulleys increases sharply. A method was proposed of estimating this behavior of the eigenvalues from changes in the speed of rotation of the drive and driven pulleys, and indexing the current slip state.

Optimization of Semi-Floating Piston Pin Boss Formed by Using Oil-Film Simulations

This paper describes the oil-film bearing analysis simulation was utilized for the optimization of pin boss form which reduces a piston-pin noise. It is clear from the mechanism analysis of the piston-pin noise which is the last research that an oil-film flow inside a pin boss is an important factor for pin noise reduction. So, in this research, the oil-film simulation of the piston-pin-boss bearing part was performed using oil-film bearing analysis tool. After setting up the simulation conditions of the oil-film bearing part so that actual pin behavior and high correlativity might be shown, a parameter, effective hydrodynamic angular velocity, and an oil flow rate of change suitable for evaluation of a pin noise were found out. The pin noise in semi floating piston was reduced to the same level as full floating type by applying pin boss form to which each evaluation parameter becomes the optimal to a piston.

Non-Destructive Measurement of Residual Strain in Connecting Rods Using Neutrons

Increasing the strength of materials is effective in reducing weight and boosting structural part performance, but there are cases in where the residual strain generated during the process of manufacturing of high-strength materials results in a decline of durability. It is therefore important to understand how the residual strain in a manufactured component changes due to processing conditions. In the case of a connecting rod, because the strain load on the connecting rod rib sections is high, it is necessary to clearly understand the distribution of strain in the ribs. However, because residual strain is generally measured by using X-ray diffractometers or strain gauges, measurements are limited to the surface layer of the parts. Neutron beams, however, have a higher penetration depth than X-rays, allowing for strain measurement in the bulk material.

New Theoretical Approach for Weight Reduction on Cylinder Head

Designing a lightweight and durable engine is universally important from the standpoints of fuel economy, vehicle dynamics and cost. However, it is challenging to theoretically find an optimal solution which meets both requirements in products such as the cylinder head, to which various thermal loads and mechanical loads are simultaneously applied. In our research, we focused on “non-parametric optimization” and attempted to establish a new design approach derived from the weight reduction of a cylinder head. Our optimization process consists of topology optimization and shape optimization. In the topology optimization process, we explored an optimal structure with the theoretically-highest stiffness in the given design space. This is to provide an efficient structure for pursuing both lightweight and durable characteristics in the subsequent shape optimization process.

New Technique for Optimizing Member Cross-Sections in Car Bodies to Reduce Noise and Weight

Currently, car bodies require further weight reduction in order to support increasing fuel economy requirements. An efficient way for light weight body design is to include body member size as a design variable in addition to part thickness. However it is currently difficult for finite element (FE) models to change member size even using current morphing techniques. To break through this challenge, a hybrid modeling approach was developed which combines shell and beam element representations of body structural members. The original member shell element thickness was decreased by 40%. Then the stiffness reduction caused by this change is offset by beam elements incorporated inside these members. These beams can represent the stiffness change due to new cross sectional dimensions or orientations without changing the original shell elements, thus avoiding modeling instabilities that can occur from morphing.

New Proposal of Piston Skirt Form using Multi Objective Optimization Method

A multi-objective optimization model using a piston behavior simulation for the prediction of NV, friction and scuffing was created. This model was used to optimize the piston skirt form, helping to enable well-balanced forms to be sought. Optimization calculations, involving extended analyses and numerous design variables, conventionally necessitate long calculation times in order to achieve adequate outcomes. Because of this, in the present project data was converted into functions in order to help enable the complex piston skirt form to be expressed using a small amount of coefficients. Using the limit values for manufacturability and the degree of contribution to the target functions, the scope of design variables was restricted, and the time necessary for the analysis was significantly reduced. This has helped to enable optimal solutions to be determined within a practical time frame.

Multi-Objective Optimization of Control Parameters for Hybrid and Electric Vehicles Using 1D CAE Model

Since the operation of the powertrain system and the engine speed and torque are determined in the ECU in hybrid vehicles, control parameters in these vehicles are more sensitive to a variety of performance factors than those employed in conventional vehicles. The three performance factors acceleration performance, NVH and fuel consumption in particular are in a tradeoff relationship, the calibration of control parameters in order to satisfy these performance targets entail considerable development costs. Given this, it is possible to increase the efficiency of hybrid vehicle development by determining Pareto design solutions for the three performance factors via multi-objective optimization using CAE, and selecting target performance and control parameters based on these Pareto design solutions.

Management System for Continuously Variable Valve Lift Gasoline Engine

A continuously variable valve lift gasoline engine can improve fuel consumption by reducing pumping loss and increase maximum torque by optimizing valve lift and cam phase according to engine speed. In this research, a new control system to simultaneously ensure good driveability and low emissions was developed for this low fuel consumption, high power engine. New suction air management through a master-slave control made it possible to achieve low fuel consumption and good driveability. To regulate the idle speed, a new controller featuring a two-degree-of-freedom sliding-mode algorithm with cooperative control was designed. This controller can improve the stability of idle speed and achieve the idle operation with a lower engine speed. To reduce emissions during cold start condition, an ignition timing control was developed that combine I-P control with a sliding mode control algorithm.

Liquid Phase Thermometry of Common Rail Diesel Sprays Impinging on a Heated Wall

An experimental study was carried out on visualization of liquid phase temperature distributions in high-pressure diesel sprays impinging on a heated wall. Naphthalene/TMPD-exciplex fluorescence method and pyrene-excimer fluorescence method were utilized for the thermometry. The sprays were injected into a high-pressure and high-temperature gaseous environment. The nozzle hole diameter was 0.100 mm or 0.139 mm. The results showed that cool pockets were formed at the tip and in the impinging part of the sprays. The spray for the nozzle with 0.100 mm hole was heated up faster near the nozzle than for the nozzle with 0.139 mm hole.

Life Estimation of Rolling Bearings Based on the Colors on Sliding Surfaces

It is experimentally known that the surface color of bearing balls gradually becomes brown during long term operation of the bearings under appropriate lubrication conditions. That exhibits the possibility of an estimation method for residual life of ball bearings without any abnormal wear on the surfaces by precise color measurements. Therefore, we examined what set colors on bearing balls by surface observation using scanning electron microscopy and subsurface analysis using transmission electron microscopy. Results showed that an amorphous carbon layer had gradually covered ball surfaces during operation of the bearings. The layer not only changed ball color but also made overall ball shapes closer to a complete sphere. The report also introduces a uniquely developed color analyzer which enabled color measurements on metallic surfaces, such as the above-mentioned balls.

Integrated Cooling System for Underfloor High Voltage Devices in PHEV

Compared to conventional hybrid electric vehicles, plug-in hybrid vehicles have a larger-capacity battery and an onboard charger. These devices are mounted in functionally optimal locations, so it is a challenge to provide a thermal management system that achieves a good balance between high cooling performance and low cost. The battery should be operated at required temperature to secure safety and durability at high temperatures, and to mitigate the decrease in output power and capacity. However, setting separate cooling systems suited for each device leads to both an increased cost and weight. Therefore, an integrated water cooling system was devised for the battery, charger, and DC-DC converter, and the cooling performance was verified through simulations and tests. A valve installed before the battery in the cooling circuit allows it to be bypassed when coolant temperature rises due the charger or low-speed engine operation, helping to preserve battery life.
