X-by-Wire: Opportunities, Challenges and Trends

This paper will outline the results of a study performed to analyze the market introduction of x-by-wire applications in the context of weak global industry environment, technological and legislative challenges, standardization issues and end customer benefits. This paper attempts to provide a bird-view on influence factors and impacts for the x-by-wire market, including e.g. the end customer's acceptance and legal environment driving further development in specific areas. Further, major driving forces on semiconductor/component level will be outlined regarding e.g. pin-count, computation performance and heat dissipation, but also possible scenarios and solutions towards safe and efficient system design and partitioning.

Virtual Prototypes as Part of the Design Flow of Highly Complex ECUs

Automotive powertrain and safety systems under design today are highly complex, incorporating more than one CPU core, running with more than 100 MHz and consisting of several 10 million transistors. Software complexity increases similarly making new methodologies and tools mandatory to manage the overall system. The use of accurate virtual prototypes improves the quality of systems with respect to system architecture design and software development. This approach is demonstrated with the example of the PCP/GPTA subsystem for Infineon's AUDO-NG powertrain controllers.

Using Timing Analysis for Evaluating Communication Behavior and Network Topologies in an Early Design Phase of Automotive Electric/Electronic Architectures

The increasing functionality and complexity of future electric/electronic architectures requires efficient methods and tools to support design decisions, which are taken in early development phases 6. For the past four years, a holistic approach for architecture development has been established at Mercedes-Benz Cars R&D department. At its core is a seamless design flow, including the conception, the analysis and the documentation for electric/electronic architectures. One of the actual challenges in the design of electric/electronic architectures concerns communication behavior and network topologies. The increasing data exchange between the ECUs creates high requirements for the networks. With the introduction of FlexRay 21 and Ethernet the automotive network architecture become a lot more heterogeneous. Especially gateways must fulfill many new requirements to handle the strict periodic schedule of FlexRay and the partly event-triggered communication on CAN-busses 23.

The manufacturers of passenger cars increasingly assign development and production of complete subsystems to the supplying industry. A brake system supplier has to give predictions about system quality and performance long time before the first prototypical system is built or even before the supplier gets the order for system development. Nowadays, the usage of computer-aided system design and simulation is essential for that task. This article presents a tool designed to support the development process. A special focus will be on how to define quality. A formal definition of quality is provided, illustrated and motivated by two examples.

Time Resolved Spray Characterisation in a Common Rail Direct-Injection Production Type Diesel Engine Using Combined Mie/LIF Laser Diagnostics

This study reports on laser-based diagnostics to temporally track the evolution of liquid and gaseous fuel in the cylinder of a direct injection production type Diesel engine. A two-dimensional Mie scattering technique is used to record the liquid phase and planar laser-induced fluorescence of Diesel is used to track both liquid and vaporised fuel. LIF-Signal is visible in liquid and gas phase, Mie scattering occurs only in zones where fuel droplets are present. Distinction between liquid and gaseous phase becomes therefore possible by comparing LIF- and Mie-Signals. Although the information is qualitative in nature, trends of spray evolution are accessible. Within this study a parametric variation of injection pressure, in-cylinder conditions such as gas temperature and pressure as well as piston geometry are discussed. Observations are used to identify the most sensitive parameters and to qualitatively describe the temporal evolution of the spray for real engine conditions.

More than ever, microcontroller performance in cars has a direct impact on the driving experience, on compliance with improved safety, ever-stricter emissions regulations, and on fuel economy. The simple microcontrollers formerly used in automobiles are now being replaced by powerful number-crunchers whose performance can no longer be measured in MIPS. Instead, their effectiveness is based on a coherent partitioning between analog and digital, hardware and software, tools and methodology. To make an informed choice among the available devices, what the designer needs are benchmarks that are specific to automotive applications, and which provide a realistic representation of how the device will perform in the automotive environment. This presentation will explore the role of new benchmarks in the development of complex automotive applications.

As a result, performance can no longer be measured in MIPS (Millions of Instructions Per Second). A microcontroller's effectiveness is based on coherent partitioning between analog and digital, hardware and software, tools and methodology. To make an informed choice among the available devices, the designer needs benchmarks that are specific to automotive applications, and which provide a realistic representation of how the device will perform in the automotive environment.

The amount of electronics in vehicles is increasing, so is the amount of power electronics circuits, like inverters for electric motor drives or dc/dc converters. The muscles of these circuits are power transistors like MOSFETs and IGBTs - in each circuit are several of them. While MOSFETs and IGBTs have advanced over the years in terms of their performance, their wide product spectrum and feature spectrum as well as cost, they are still not unbreakable, but semiconductors which are more sensitive to electrical or thermal overstress than, a relay for instance. Especially electrical overstress, like overvoltage or over current, may damage a power transistor within a short time frame. Hence, electrical overstress must be avoided when designing the power electronics circuit. However, even a power transistor in a carefully designed power electronics circuit, may still be exposed to over current, short circuit, over voltage, over temperature and so forth.

This paper will describe the procedures that will enhance the possibilities of qualitative evaluation of headlamp light distributions. A basis will be the description of a light distribution coming only from reflector geometries, i.e. headlamps with clear outer lens design. Further steps of evaluation, as visualization and homogeneity analysis become more and more important for a headlamp evaluation. The recently developed tools can support both the headlamp manufacturer and the car manufacturer in finding a common understanding in headlamp performance of a projected car at a very early stage of development.

Secondary Air Injection with a New Developed Electrical Blower for Reduced Exhaust Emissions

Secondary air injection after cold start gives two effects for reduced exhaust emissions: An exothermic reaction at the hot exhaust valves occurs, which increases the temperature of the exhaust gas. It gives sufficient air to the catalyst during the cold start fuel enrichment that is necessary to prevent driveability problems. Handicaps for the wide use of air injection include space constraints, weight and price. An electrical air blower was choosen to best satisfy all these requirements. The development steps are described. The result is a three stage radialblower with extremly high revolutions of about 18000 rpm. The system configuration and the outcome are demonstrated on the new C-Class of Mercedes-Benz. The results show emission reductions higher than 50 %, while also satisfying the development goals of noise, volume, weight and cost requirements.

Retrospective on Cubic Equation of State for R134a Refrigerant Used in Automotive Application

The need for a consistent and reliable calculation of thermodynamic property of refrigerants has been a topic of research since the past decade. This paper reports a study of various cubic equations of state for a refrigerant being used in automotive air-conditioning applications. The thermodynamic property of refrigerant 1,1,1,2 tetrafluoroethane (commercially known as R134a) is estimated for this purpose. A comparative analysis is made on three sets of equations of state. They are Redlich Kwong equation (RK), Peng Robinson equation (PR) and Patel Teja equation. It is found that the Patel-Teja and Peng-Robinson equations are accurate in the operating region of automotive air-conditioning system. Using these literature based equations and Maxwell correlations, thermodynamic models are developed. They estimate thermodynamic properties of saturated liquid/vapor, sub-cooled liquid and superheated vapor phases.

Redundant and Diverse Magnetic Field Digital Linear Hall Sensor Concept for ASIL D Applications

Functional safe systems fulfilling the ISO 26262 standard are getting more important for automotive applications where additional redundant and diverse functionality is needed for higher rated ASIL levels. This can result in a very complex and expensive system setup. Here we present a sensor product developed according ISO 26262. This sensor product comprises a two channel redundant and also diverse implemented magnetic field sensor concept with linear digital outputs on one monolithically integrated silicon substrate. This sensor is used for ASIL D applications like power-steering torque measurement, where the torque is transferred into a magnetic field signal in a certain magnetic setup, but can also be used in other demanding sensor applications concerning safety. This proposed and also implemented solution is beneficial because of implementation on a single chip in one single chip-package but anyway fulfilling ASIL D requirements on system level.

Physical 1-D System Simulation Model for Monotube Shock Absorbers for Simulation with Excitation up to 70Hz

In an automotive suspension, the shock absorber plays a significant role to enable the vehicle performances, especially in ride, handling and Noise-Vibration-Harshness (NVH). Understanding its physical characteristics is of great importance, as it has a main influence on the overall vehicle performance. Within this research project simulation models for different passive monotube shock absorber systems have been created in a 1-D system simulation software. The simulation models are designed and parameterized physically. To validate the simulation models measurements on different hydropulse-shaker with specially designed control signals to investigate the response during high frequency excitation, have been done. A detailed discussion of the several models and results of a simulation to measurement comparison is given. After detailed investigation the shock absorber simulation models are now adaptable to the multi body simulation.

Particulate Matter Sensor for On Board Diagnostics (OBD) of Diesel Particulate Filters (DPF)

The emissions legislation in the US and Europe introduces the need for the application of diesel particulate filters (DPF) in most diesel vehicles. In order to fulfill future OBD legislations, which include more stringent requirements on monitoring the functionality of those particulate filters, new sensors besides the differential pressure sensor are necessary. The new sensors need to directly detect the soot emission after DPF and withstand the harsh exhaust gas environment. Based on multi layer ceramic sensor technology, an exhaust gas sensor for particulate matter (EGS-PM) has been developed. The soot-particle-sensing element consists of two inter-digitated comb-like electrodes with an initially infinite electrical resistance. During the sensor operation, soot particles from the exhaust gas are collected onto the inter-digital electrodes and form conductive paths between the two electrode fingers leading to a drop of the electrical resistance.

Ceramic protective coatings on cutting tools for steel machining are state of the art in industrial applications. Several concepts to improve the efficiency of machining processes as for instance high-speed or dry cutting yield increasing demands regarding the wear and corrosion resistance of the protective tool coatings. The generic process characteristics of PVD-coating techniques offer opportunities to tailor the coatings in terms of microstructure and residual stress states by adjusting appropriate process parameters. Besides chemical composition and microstructure the residual stresses in the coatings strongly influence their in-service performance and, are therefore important to assess and to correlate with process parameters.

Optimization of Laminated Stack Solutions for Electric Motors in Electrified Vehicles

The electrification of vehicles marks the introduction of new products to the automotive market and a continued effort to optimize their performance. The electric motor is an important component with which a further optimization of efficiency, power density and cost can be achieved. Additional benefits can be realized in the laminated core. This paper presents an innovative method to produce laminated stacks by a chain of processes different from conventional ways. The process chain presents a sequence of precision blanking, buffering, heat treatment and gluing. The effect of these processes is compared with existing solutions that typically contain some individual features but usually not the combination that enhances the overall effect. The heat treatment decreases residual stresses from previous process steps and reduces power losses in the laminated core. Depending on the design, benefits around 20% are found.

Numerical and Experimental Analysis of the Momentum and Heat Transfer in Exhaust Gas Sensors

Modern zirconia oxygen sensors are heated internally to achieve an optimal detection of the oxygen concentration in the exhaust gas and fast light off time. The temperature of the gas in the exhaust pipe varies in a wide range. The zirconia sensor is cooled by radiation and forced convection caused by cold exhaust gas. If the zirconia temperature falls, the oxygen detection capability of the sensor decreases. To minimize the cooling effects, protection tubes cover the zirconia sensor. However, this is in conflict with the aim to accelerate the dynamics of the lambda sensor. In this paper, the heat transfer at the surface of a heated planar zirconia sensor with two different double protection tubes of a Bosch oxygen sensor is examined in detail. The geometric configuration of the tubes forces different flow patterns in the inner protection tube around the zirconia sensor. The zirconia sensor is internally electrically heated by a platinum heater layer.

Numerical and Experimental Analysis of the Mass Transfer in Exhaust Gas Sensors

Within the scope of this work, the convective mass transfer to the zirconia sensor element of an exhaust oxygen sensor was analyzed experimentally and numerically. For the experimental setup, a heightened model of an oxygen sensor was built from Lucite® considering the similarity theory. Mass transfer is measured based on the absorption of ammonia and subsequent immediate color reaction. For the numerical investigation, a three-dimensional model of the test rig was built. To predict the flow pattern and the species transport inside the protection tubes, the commercial CFD-Code FLUENT® is used. The model for the mass transfer to the surface is implemented through user-defined functions.

Numerical Simulation of DOC+DPF+SCR systems:DOC Influence on SCR Performance

A numerical model for a diesel oxidation catalyst (DOC) is presented. It is based on a spatially 1D, physical and chemically based modeling of the relevant processes within the catalytic monolith. A global reaction kinetic approach has been chosen to describe the chemical reactions. Water condensation and evaporation was also considered, in order to predict the cold start behavior. Reaction kinetic parameters have been evaluated from a series of laboratory experiments. A correlation between the kinetic parameters and the noble metal loading was developed. The model was used in combination with a SCR-Model to study the influence of changes of noble metal loading and DOC volume on the overall transient NOx performance of a DOC+DPF+SCR system.
