Wheel Joint Analytical System Approach to Evaluate Brake Rotor Mounted LRO Sensitivity Effects

Many different studies have been performed to understand brake roughness, and in particular how brake rotor Disc Thickness Variation (DTV) is generated. The intent of this paper is to analytically explore through non- linear finite element modeling methods the effects of wheel joint variables on brake rotor mounted Lateral RunOut (LRO). The phenomenon of LRO is believed to be a primary contributor to DTV generation and resulting brake roughness. CAE analyses were conducted in non-linear contact mechanics in which real contacts between components exist. Various joint designs were simulated to compare rotor LRO and coning. Several parameters inherent to the design of wheel joints were varied and studied. A comparative approach was used to develop specific design recommendations for LRO reductions.

The 1997 Chevrolet Corvette Structure Architecture Synthesis

This paper describes the design, synthesis-analysis and development of the unique vehicle structure architecture for the fifth generation Chevrolet Corvette, ‘C5’, which starts in the 1997 model year. The innovative structural layout of the ‘C5’ enables torsional rigidity in an open roof vehicle which exceeds that of all current production open roof vehicles by a wide margin. The first structural mode of the ‘C5’ in open roof configuration approaches typical values measured in similar size fixed roof vehicles. Extensive use of CAE and a systems methodology of benchmarking and requirements rolldown were employed to develop the ‘C5’ vehicle architecture. Simple computer models coupled with numerical optimization were used early in the design process to evaluate every design concept and alternative iteration for mass and structural efficiency.

Stiffness Simulation Techniques and Test Correlations in Automotive Interior Cockpit Systems (IP, Door Trim and Floor Console Assembly)

An automotive cockpit module is a complex assembly, which consists of components and sub-systems. The critical systems in the cockpit module are the instrument panel (IP), the floor console, and door trim assemblies, which consist of many plastic trims. Stiffness is one of the most important parameters for the plastic trims' design, and it should be optimum to meet all the three functional requirements of safety, vibration and durability. This paper presents how the CAE application and various other techniques are used efficiently to predict the stiffness, and the strength of automotive cockpit systems, which will reduce the product development cycle time and cost. The implicit solver is used for the most of the stiffness analysis, and the explicit techniques are used in highly non-linear situations. This paper also shows the correlations of the CAE results and the physical test results, which will give more confidence in product design and reduce the cost of prototype testing.

Steady and Transient CFD Approach for Port Optimization

The intake and exhaust port design plays a substantial role in performance of combustion systems. The port design determines the volumetric efficiency and in-cylinder charge motion of the spark-ignited engine which influences the thermodynamic properties directly related to the power output, emissions, fuel consumption and NVH properties. Thus intake port has to be appropriately designed to fulfill the required charge motion and high flow performance. While turbulence intensity and air-mixture quality affect dilution tolerance and fuel economy as a result, breathing ability affects wide open throttle performance. Traditional approaches require experimental techniques to reach a target balance between the charge motion and breathing capacity. Such techniques do not necessarily result in an optimized solution.

Smart Meshing Template Process with CAD/CAE Link

The benefits of utilizing virtual engineering include not only shortened product development time and reduced reliance on expensive physical testing, but also the opportunities for greater standardization to support higher product quality. This paper describes a project for building a smart meshing template with a CAD/CAE link. The objective of the project is to optimize the utilization of CAD software and CAE preprocessing software capabilities. The deliverable of the project is a cylinder head mesh template which meets all the cylinder head durability simulation meshing requirements, and which links to CAD/CAE software. Special surface areas identified are built into the cylinder head CAD model design. By using one of the features in CAD software, all the special surfaces can be automatically updated throughout the design process.

Simplified CAE Model Technique to Predict Crush Performance of Identical Sized Passenger Vehicle Doors

This paper highlights a simplified CAE model technique, which can simulate and predict door crush strength performance quickly. Such quick models can be used for DFSS and Design change studies. The proposed method suggests an equivalent sub model technique using only the door beam with tuned stiffness end springs to predict FMVSS214S full vehicle crush performance. Such models can be solved in minutes and hence very useful for DFSS studies during product design. The proposed method can be used to finalize door beam design for identical size of vehicle doors to meet required FMVSS214S crush performance. The paper highlights the door beam end springs tuning for identical size of cars and SUVs. Four vehicles were considered for the study. A single spring F-D (force -displacement) is tuned which correlated well for frond door of all the four vehicles. A separate unique spring F-D was needed which correlated well for rear door of all the 4 vehicles.

Shape Recovery Simulation of Flexible Airdam

Airdam is an aerodynamic component in automobile and is designed to reduce the drag and increase fuel efficiency. It is also an important styling component. The front airdam below the bumper is to direct the air flow away from the front tires and towards the underbody, where the drag coefficient becomes less. The flexible airdam is made of Santoprene™ - thermoplastic vulcanizates (TPV), which belongs to thermoplastic elastomer (TPE) family. When a vehicle is parked over a parking block, the flexible airdam will be under strain subjected to bending load from the parking block. If the airdam is kept under constant strain for a certain period, a set will occur and the force will decay over a period of time. Due to the force decay, the stress will reduce and this behavior is called as stress relaxation.

Optimization of a Porous Ducted Air Induction System Using Taguchi's Parameter Design Method

Taguchi method is a technology to prevent quality problems at early stages of product development and product design. Parameter design method is an important part in Taguchi method which selects the best control factor level combination for the optimization of the robustness of product function against noise factors. The air induction system (AIS) provides clean air to the engine for combustion. The noise radiated from the inlet of the AIS can be of significant importance in reducing vehicle interior noise and tuning the interior sound quality. The porous duct has been introduced into the AIS to reduce the snorkel noise. It helps with both the system layout and isolation by reducing transmitted vibration. A CAE simulation procedure has been developed and validated to predict the snorkel noise of the porous ducted AIS. In this paper, Taguchi's parameter design method was utilized to optimize a porous duct design in an AIS to achieve the best snorkel noise performance.

Multiple Solutions by Performance Band: An Effective Way to Deal with Modeling Error

Robust optimization usually requires numerous functional evaluations, which is not feasible when the functional evaluation is time-consuming. Examples in automobile industry include crash worthiness/safety and fatigue life simulations. In practice, a response surface model (RSM) is often used as a surrogate to the CAE model, so that robust optimization can be carried out. However, if the error in the RSM is significant, the solution based on the RSM can be invalid. This paper proposes a method of finding multiple candidate solutions, all of which have similar predicted performances. This approach is effective in finding the close-to-optimum solutions when the model has error, and providing design alternatives. Examples are provided to illustrate the method.

Integrated Virtual Approach for Optimization of Vehicle Sensitivity to Brake Torque Variation

Brake judder is a brake induced vibration that a vehicle driver experiences in the steering wheel or floor panel at highway speeds during vehicle deceleration. The primary cause of this disturbance phenomenon is the brake torque variation (BTV). Virtual CAE tools from both kinematics and compliance standpoints have been applied in analyzing sensitivities of the vehicle systems to BTV. This paper presents a recently developed analytical approach that identifies parameters of steering and suspension systems for achieving optimal settings that desensitize the vehicle response to BTV. The analytical steps of this integrated approach started with creating a lumped mass noise-vibration-harshness (NVH) control model and a separate multi-body dynamics (MBD) suspension model. Then, both models were linked to run in a sequence through optimization software so the results from the MBD model were used as quasi-static inputs to the lumped mass NVH model.

Free form fabrication, or rapid prototyping as it is commonly known, is the creation of a physical entity, directly from numerical description, using an additive process. The mathematical data used is typically in the form of a 3D CAD file, but it may also be obtained from a reverse engineering process. This paper presents a review of three of the leading FFF (free form fabrication) systems which are commercially available. Time constraints will allow us to describe only three of these products. Although this does not do justice to a technology where there are more than 30 different systems in various stages of development, these examples represent the vast majority of machines which are in the marketplace today.

The performance of door assembly is very significant for the vehicle design and door sag/set is one of the important attribute for design of door assembly. This paper provides an overview of conventional approach for door sag/set study based on door-hinge-BIW assembly (system level approach) and its limitation over new approach based on subassembly (subsystem level approach). The door sag/set simulation at system level is the most common approach adopted across auto industry. This approach evaluates only structural adequacy of door assembly system for sag load. To find key contributor for door sagging is always been time consuming task with conventional approach thus there is a delay in providing design enablers to meet the design target. New approach of door sag/set at “subsystem level” evaluates the structural stiffness contribution of individual subsystem. It support for setting up the target at subsystem level, which integrate and regulate the system level performance.

Assessment Metric Identification and Evaluation for Side Airbag (SAB) Development

This paper discusses steps for identifying, evaluating and recommending a quantifiable design metric or metrics for Side Airbag (SAB) development. Three functionally related and desirable attributes of a SAB are assumed at the onset, namely, effective SAB coverage, load distribution and efficient energy management at a controlled force level. The third attribute however contradicts the “banana shaped” force-displacement response that characterizes the ineffective energy management reality of most production SAB. In this study, an estimated ATD to SAB interaction energy is used to size and recommend desired force-deformation characteristic of a robust energy management SAB. The study was conducted in the following three phases and corresponding objectives: Phase 1 is a SAB assessment metric identification and estimation, using a uniform block attached to a horizontal impact machine.

Assessing Error in Reliability Estimates Obtained via CAE Simulations

When using a math model to estimate the failure rate of a product, or the mean and standard deviation of performance characteristics of the product, one important issue is the accuracy of the estimates. All math models have error. This error will be transmitted to the error in the estimates of failure rate, mean, and standard deviation. This paper presents a method to calculate the bounds on the transmitted error, which can then be used to 1) obtain confidence bounds on estimates of mean, standard deviation, and failure rate; and 2) establish accuracy requirements on math models.

Applying Virtual Statistical Modeling for Vehicle Dynamics

Dimensional variation simulation is a computer aided engineering (CAE) method that analyzes the statistical efforts of the component variation to the quality of the final assembly. The traditional tolerance analysis method and commercial CAE software are often based on the assumptions of the rigid part assembly. However, the vehicle functional attributes, such as, ride and handling, NVH, durability and reliability, require understanding the assembly quality under various dynamic conditions while achieving vehicle dimensional clearance targets. This paper presents the methods in evaluating and analyzing the impacts of the assembly variations for the vehicle dynamic performance. Basic linear tolerance stack method and advanced study that applies various CAE tools for the virtual quality analysis in the product and process design will be discussed.

Alliance Principle 1.4: Visual Downangle Criteria for Navigation and Telematics Displays in Vehicles

The Alliance of Automotive Manufacturers (Alliance) has produced a document in which Principle 1.4 gives criteria and methods for calculating downvision angles to navigation and telematics displays in vehicles. This paper describes the details of the criteria and methods for determining compliance. Visual displays placed high in the vehicle instrument panel help drivers to use their peripheral vision to monitor the roadway for major developments, even during brief glances to the display. The Alliance has developed two criteria to define the maximum allowable downward viewing angle for displayed information in North American vehicles. One criterion is for use in two-dimensional Computer Aided Design (CAD) analyses, and one is for use in three-dimensional CAD analyses. Alliance Principle 1.4 is consistent with known driver performance research data, and known facts about the peripheral sensitivity of the human visual system.

A Study on Body Panel Stress Analysis under Distributed Loads

In this paper, four possible CAE analysis methods for calculating critical buckling load and post-buckling permanent deformation after unloading for geometry imperfection sensitive thin shell structures under uniformly distributed loads have been investigated. The typical application is a vehicle roof panel under snow load. The methods include 1) nonlinear static stress analysis, 2) linear Eigen value buckling analysis 3) nonlinear static stress analysis using Riks method with consideration of imperfections, and 4) implicit quasi-static nonlinear stress analysis with consideration of imperfections. Advantage and disadvantage of each method have been discussed. Correlations between each of the method to a physical test are also conducted. Finally, the implicit quasi-static nonlinear stress analysis with consideration of geometry imperfections that are scaled mode shapes from linear Eigen value buckling analysis is preferred.

A Case Study in Structural Optimization of an Automotive Body-In-White Design

A process for simultaneously optimizing the mechanical performance and minimizing the weight of an automotive body-in-white will be developed herein. The process begins with appropriate load path definition though calculation of an optimized topology. Load paths are then converted to sheet metal, and initial critical cross sections are sized and shaped based on packaging, engineering judgment, and stress and stiffness approximations. As a general direction of design, section requirements are based on an overall vehicle “design for stiffness first” philosophy. Design for impact and durability requirements, which generally call for strength rather than stiffness, are then addressed by judicious application of the most recently developed automotive grade advanced high strength steels. Sheet metal gages, including tailored blanks design, are selected via experience and topometry optimization studies.

2013 SRT Viper Carbon Fiber X-Brace

The 2013 SRT Viper Carbon Fiber X-Brace, styled by Chrysler's Product Design Office (PDO), is as much of a work of art as it is an engineered structural component. Presented in this paper is the design evolution, development and performance refinement of the composite X-Brace (shown in Figure 1). The single-piece, all Carbon Fiber Reinforced Plastic (CFRP) X-Brace, an important structural component of the body system, was developed from lightweight carbon fiber material to maximize weight reduction and meet performance targets. The development process was driven extensively by virtual engineering, which applied CAE analysis and results to drive the design and improve the design efficiency. Topology optimization and section optimization were used to generate the initial design's shape, form and profile, while respecting the package requirements of the engine compartment.
