Work Hardening and Strength Analysis of Steel Structure with Special Cross Section

This paper presents the results of a strength analysis of a newly developed steel structure featuring a special cross section achieved with the hydroforming process that minimizes the influence of springback. This structure has been developed in pursuit of further weight reductions for the steel body in white. A steel tube with tensile strength of 590 MPa was fabricated in a low-pressure hydroforming operation, resulting in thicker side walls. The results of a three-point bending test showed that the bending strength of the new steel structure with thicker side walls was substantially increased. A finite element crush analysis based on the results of a forming analysis was shown to be effective in predicting the strength of the structure, including the effect of work hardening.

Weathering Test of Hem Model Set Inside Automotive Door

In order to simulate the perforation corrosion of an automobile, hem model samples made of various kinds of coated steel sheets were set inside of the door outer panel and the door was exposed in the open air with once a week 5% salt spraying. After two years, the model samples were disassembled for investigation. Perforation corrosion occurred most severely just above the lapped portion of outer and inner specimens. Red rust samples taken from the hem model and from a field vehicle run in Detroit did not show clear pearks of spectra by X-ray diffraction analysis, whearas the one formed by a conventional cyclic corrosion test showed peaks of Fe3O4. These facts indicate that this new test well simulates the corrosion environment of an actual automobile hem portion. Corrosion resistance of many kinds of coated steel sheets was studied by this new test method. Perforation depth became smaller as a coating weight of pure zinc electroplated steel sheet increased.

Verification of Flag Usage Patterns by Static Analysis Techniques

A flag is a global boolean variable used to achieve synchronization between various tasks of an embedded system. An application implementing flags performs actions or events based on the value of the flags. If flag variables are not implemented properly, certain synchronization related issues can arise which can lead to unexpected behavior or failure of the underlying system. In this paper, we present an automated verification technique to identify and verify flag usage patterns at an early stage of code development. We propose a two-step approach which consists of: a. identification of all potential flag variables and b. verification of flag usage patterns against predefined set of rules. The results of our experiment demonstrate that the proposed approach reduces the cost and complexity of the flag review process by almost 70%.

Variation in Corrosion Resistance of Trivalent Chromate Coating Depending on Type of Zinc Plating Bath

Trivalent chromate coating is replacing the conventional hexavalent chromate coating applied on zinc plating. Zinc plating uses one of three types of plating baths (zincate, cyanide and chloride) according to the characteristics required of subject parts. It has been recognized that trivalent chromate coating provides different corrosion resistance depending on the type of zinc plating bath used. Zinc plating with chromate coating were analyzed to clarify the cause of the corrosion resistance variation with the type of zinc plating bath. It has been revealed that the chromate coating thickness and the condition of top SiO2 layer vary with the type of zinc plating bath, resulting in corrosion resistance variation.

Uniform Quenching Technology by Using Controlled High Pressure Gas after Low Pressure Carburizing

To reduce quenching distortion, step gas quenching has been proposed in recent years, which refers to rapid gas cooling of steel from austenitizing temperature to a point above or below Ms temperature, where it is held for a specific period of time, followed by gas cooling. In this study, by using infrared thermography combined with conventional thermocouple, a new temperature monitoring and control system was developed to realize the step gas quenching process of a hypoid ring gear after low pressure carburizing. The test production results indicate that by using the new monitoring and control system, we can control the gas quenching process and the distortion of carburized gear treated by step gas quenching can be reduced significantly compared with standard gas quenching.

The development of lead-free machinable aluminum alloy for environmental protection

The influence of additional elements of aluminum alloy, especially of the elements other than conventional low melting point metals on machinability was investigated. Namely, the respective influences of Si, Ni, Mn and Fe on the machinability of AA6061 alloy used as base material were investigated. With the increase in the amount of each element the machinability of the alloy was improved. Si was the most effective among them, and Ni, Mn and Fe followed it in this order. It was found by microscopic observation that machinability was improved in proportion to the dispersion density of the second phase particles formed by the respective additional elements.

The application of the damage & fracture material model to crashworthiness evaluations for Aluminum cars.

In an evaluation of crashworthiness for the cars made of aluminum alloys, the evaluation considering fracture phenomenon comes to be needed because conventional aluminum alloys have low fracture strain (10-20%). In case of the development of a B-Pillar made by die cast, if crack occurrence, furthermore, separation of a part can be estimated by using CAE in crashworthiness evaluations, we can reduce the number of prototype makings and the cost of development using expensive dies. Therefore, we performed crashworthiness evaluations by CAE using some sort of a damage & fracture material model. It is known as “Orthotropic damage & fracture model”.

This 6 speed automatic transmission has achieved low cost, equivalent to AW and TMCs’ current 5 speed automatic transmission, while realizing improvement in both fuel economy and driving performance against current in-house 5-speed automatic transmissions, in addition to satisfying both toughness against various usage and light weight/compactness. They are accomplished by using a compact gear train structure, the latest efficiency improvement technologies, and a high-response, compact hydraulic control system. In addition, the compactness of this 6 speed automatic transmission enables it to replace current 4 speed and 5 speed automatic transmissions for various engine applications.

The Establishment of Laboratory Test Method for Gelation of Engine Oil Containing Magnesium Detergents

It has been reported that engine oils containing magnesium detergents gel under special conditions. The authors have previously reported on the mechanism by which magnesium detergents form needle crystals, which is the main cause of the gelation[1]. For this article, the authors conducted tests in actual vehicles using several types of engine oils containing magnesium detergents, including oils for which gelation problems have been reported in the market. The gelation was reproduced, and the test oils were ranked by their propensity to gel. In addition, a laboratory test method was used in which water and CO2 were mixed into engine oil under controlled conditions, then left stored in a bottle for twenty days, after which the kinematic viscosity and the quantity of insolubles of the mixture were measured. The study demonstrated the correlation between the laboratory test method and the actual vehicle tests.

The Development on Cold Forging Technique to form a Component of the Constant Velocity Joint

Cold forging has been applied to form a component of the constant velocity joint. This part, slide joint housing, is made of JIS S48C (SAE 1048) high carbon steel. As it has been very difficult to form this part by cold forging, it has been formed by hot forging up until now. Success was obtained in forming this part by cold forging through improving the chemical composition of S48C high carbon steel and tool design, determining the optimum condition for heat treating the slug, and using a TiC coated punch. Since this slide joint housing, which is nearly net shape, was able to be formed through this cold forging technique, material saving was improved about 40% and machining time was reduced much in comparison with hot forging. Manufacturing cost can be greatly reduced through this cold forging which has been developed.

The Development of a Cobalt-Free Exhaust Valve Seat Insert

Generally, cobalt-contained sintered materials have mainly been applied for exhaust valve seat inserts (VSI). However, there is a trend to restrict the use of cobalt as well as lead environmental law, and cobalt is expensive. To solve these problems, a new exhaust VSI on the assumption of being cobalt and lead free, applicable for conventional engines, having good machinability, and with a reduced cost was developed. The new exhaust VSI is a material dispersed with two types of hard particles, Fe-Cr-C and Fe-Mo-Si, in the matrix of an Fe-3.5mass%Mo at the ratio of 15 mass % and 10 mass % respectively.

The Development of Second Generation Ceramic Turbocharger Rotor - Further Improvements in Reliability

Nissan has developed a second generation ceramic turbocharger rotor which provides greater reliability and higher performance than a conventional ceramic rotor. The new rotor is made of silicon nitride, which has demonstrated sufficient strength in vehicle applications. The bonding technique for joining the ceramic rotor to the metal shaft has been confirmed through experimentation to have sufficient reliability. The second generation rotor is featured by the low stress design and higher dynamic strength, and two factors contribute to its higher reliability. The rotor shape was optimized on the basis of results obtained in two analyses of particle impact resistance and applied combined stress. Test results show that the reliability of the second generation rotor have been substantially improved over those of the conventional rotor now being used on production vehicles.

Study of Plastic Plating Using Highly Concentrated Ozonized Water Pretreatment

In order to achieve good adhesive properties, typical decorative plastic plating technology uses a chromic acid process that creates an anchor effect. Due to environmental concerns with hexavalent chromium, there is a need to find alternative processes. Pretreatment using highly concentrated ozonized water was investigated as a novel approach to achieving this goal. In the conventional chromic acid process, strong adhesion between plating membranes is achieved by roughing the ABS (acrylonitrile-butadiene-styrene) resin surface by approximately 1 um. On the other hand, the highly concentrated ozonized water process achieves good adhesion with a smooth resin by changing the resin from ABS to ASA (acrylate-styrene-acrylonitrile). It was discovered that the difference in this strength of adhesion was the difference in resin surface strength (existence of deterioration or otherwise).

The development of an alternative oxygen reduction electrocatalyst to platinum based electrocatalysts is critical for practical use of the polymer electrolyte membrane fuel cell (PEMFC). Transition metal sulfide chalcogenides have recently been reported as a possible candidate for Pt replacement. Our work focused on chalcogenides composed of ruthenium, molybdenum, and sulfur (RuMoS). We elucidate the factors affecting electrocatalytic activity of carbon supported RuXMoY SZ catalyst. This was demonstrated through a correlation of oxygen reduction reaction (ORR) activity of the catalysts with structural changes resulting from designed changes in sulfur composition in the catalysts.

Structure and properties of a nano-carbon composite surface coating for roll-to-roll manufacturing of titanium fuel cell bipolar plates

In the 1st generation Toyota "MIRAI" fuel cell stack, carbon protective surface coating is deposited after individual Ti bipolar plate being press-formed into the desired shape. Such a process has relatively low production speed, not ideal for large scale manufacturing. A new coating concept, consisting of a nanostructured composite layer of titanium oxide and carbon particles, was devised to enable the incorporation of both the surface treatment and the press processes into the roll-to-roll production line. The initial coating showed higher than expected contact resistance, of which the root cause was identified as nitrogen contamination during the annealing step that inhibited the formation of the composite film structure. Upon the implementation of a vacuum furnace chamber as the countermeasure, the issue was resolved, and the improved coating could meet all the requirements of productivity, conductivity, and durability for use in the newer generation of fuel cell stacks.

This paper reports a method to evaluate structural performance of extruded aluminum thin-walled box section beams for automobile bumper reinforcement. According to U. S. Federal safety performance requirements for automobile bumper systems, the systems should be able to bear the dynamic load of pendulum impact. To evaluate performance of the bumper system, two stages of research were executed: (1) Bending tests and analyses under quasi-static loading, and (2) Dynamic pendulum tests and their simulation using the finite element method. As a result of these investigations, the relationship between the collapse moment of the beam and the permanent set caused by pendulum test, the effect of absorbers, and the effect of torsional force are discussed.

Stainless Steel Thermal Spray Coating of Cylinder Bores for VC-Turbo Engine

Nissan’s variable compression turbo (VC-Turbo) engine has a multilink mechanism that continuously adjusts the top and bottom dead centers of the piston to change the compression ratio and achieve both fuel economy and high power performance. Increasing the exhaust gas recirculation (EGR) rate is an effective way to further reduce the fuel consumption, although this increases the exhaust gas condensation in the cylinder bores, causing a more corrosive environment. When the EGR rate is increased in a VC-Turbo engine, the combined effect of piston sliding and exhaust gas condensation at the top dead center accelerates the corrosive wear of the thermal spray coating. Stainless steel coating is used to improve the corrosion resistance, but the adhesion strength between the coating and the cylinder bores is reduced.
