Washcoat Technology and Precious Metal Loading Study Targeting the California LEV MDV2 Standard

Meeting the California Medium-Duty truck emissions standards presents a significant challenge to automotive engineers due to the combination of sustained high temperature exhaust conditions, high flow rates and relatively high engine out emissions. A successful catalyst for an exhaust treatment system must be resistant to high temperature deactivation, maintain cold start performance and display high three-way conversion efficiencies under most operating conditions. This paper describes a catalyst technology and precious metal loading study targeting a California Medium-Duty truck LEV (MDV2) application. At the same time a direction is presented for optimizing toward the Federal Tier 1 standard through reduction of precious metal use. The paper identifies catalytic formulations for a twin substrate, 1.23 L medium-coupled converter. Two are used per vehicle, mounted 45 cm downstream of each manifold on a 5.7 L V8 engine.

Vehicle Cross Wind Air Flow Analysis

CFD (Computational Fluid Dynamics) has been used to analyze vehicle air flow. In cross wind conditions an asymmetrical flow field around the vehicle is present. Under these circumstances, in addition to the forces present with symmetric air flow (drag and lift forces and pitching moment), side forces and moments (rolling and yawing) occur. Issues related to fuel economy, driveability, sealing effects (caused by suction exerted on the door), structural integrity (sun roof, spoiler), water management (rain deposit), and dirt deposit (shear stress) have been investigated. Due to the software developments and computer hardware improvements, results can be obtained within a reasonable time frame with excellent accuracy (both geometry and analytical solution). The flow velocity, streamlines, pressure field, and component forces can be extracted from the analysis results through visualization to identify potential improvement areas.

Today trucks account for close to half of the US passenger vehicle market. And customers expect more and more from their trucks in terms of comfort and convenience features. The key to developing Best-in-Class comfort and convenience attributes lies in applying Ergonomic principles to the vehicle interior design. Lear Corporation has recently studied 4 truck interiors in the Sport Utility Market Segment focusing on Ergonomic design issues. This paper will review the Sport Utility study results and make interior design recommendations. In this market, functionality is of primary importance to customers. Using random samples of truck owners, we have examined the functionality of door panels, consoles, controls, cupholders, cargo covers and the rear cargo area. Several factors ranging from reach criteria, tactile feel and usability through operating efforts and the motion required to operate the various features were examined.

Possible means of drag reduction are examined. Although side force and yawing moment data are presented, their effect on directional stability are not, at present analyzed.

The Mvma Investigation Into the Complexities of Heavy Truck Splash and Spray Problem

Splash and spray conditions created by tractor-trailer combinations operating on the Federal highway system have been studied and tested for many years with mixed results. Past events are reviewed briefly in this paper. In additional testing during 1983, using new state-of- the-art splash/spray suppressant devices, some encouragement was provided that these devices could work. The 1984 Motor Vehicle Manufacturers Association (MVMA) test program was designed to develop practicable and reliable test procedures to measure effectiveness of splash and spray reduction methods applied to tractor-trailer combination vehicles. Over 40 different combinations of splash/spray suppression devices on five different tractors and three van trailer types were tested. The spray-cloud densities for some 400 test runs were measured by laser transmissometers and also recorded by still photography, motion pictures, and videotape. On-site observers made subjective ratings of spray density.

For model year 2003, the General Motors Corporation is introducing new medium duty trucks - the Chevrolet Kodiak and GMC TopKick. These new trucks replace the previous versions of the Kodiak and TopKick medium duty trucks that were introduced in 1989 and the Chevrolet and GMC 3500HD that debuted in the 1991 model year. This new series of trucks marks a clear change in General Motors' strategy in the medium duty marketplace. It emphasizes General Motors' strong commitment to the medium duty market, as well as a strong focus on customer needs, vehicle quality and reliability. This paper describes the General Motors strategy in the medium duty market, along with the history of the design and development of these new products. Finally, this paper will discuss performance to program objectives.

Streamlining Chassis Tuning for Chevrolet and GMC Trucks and Vans

This paper describes some methods for greatly reducing or possibly eliminating subjective tuning of suspension parts for ride and handling. Laptop computers can now be used in the vehicle to guide the tuning process. The same tools can be used to select solutions that reduce sensitivity to production and environmental variations. OBJECTIVE Reduce or eliminate time required for tuning of suspension parts for ride characteristics. Improve the robustness of ride performance relative to variations in ambient temperature and production tolerances. PROBLEM REQUIRING SOLUTION AND METHOD OF APPROACH Traditional development programs for new vehicles include time-consuming subjective ride evaluations. One example is shock absorber tuning. Even if sophisticated models define force-velocity curves, numerous hardware iterations are needed to find valvings that will reproduce the curves. Many evaluation rides are needed to modify the valvings to meet performance targets.

Signal Processing for Rough Road Detection

Misfire diagnostics are required to detect missed combustion events which may cause an increase in emissions and a reduction in performance and fuel economy. If the misfire detection system is based on crankshaft speed measurement, driveline torque variations due to rough road can hinder the diagnosis of misfire. A common method of rough road detection uses the ABS (Anti-Lock Braking System) module to process wheel speed sensor data. This leads to multiple integration issues including complexities in interacting with multiple suppliers, inapplicability in certain markets and lower reliability of wheel speed sensors. This paper describes novel rough road detection concepts based on signal processing and statistical analysis without using wheel speed sensors. These include engine crankshaft and Transmission Output Speed (TOS) sensing information. Algorithms that combine adaptive signal processing and specific statistical analysis of this information are presented.

Sideband and Sound Field Spatial Considerations in the Measurement of Gear Noise

Measurement of gear noise requires accurate measurement of gear mesh harmonic sound levels. The sound signal may include sidebands, such that the frequency bandwidth and computation method of respective “order tracking” analysis will have a profound effect on measured sound levels. A further consideration is the spatial distribution of the sound field inside typical passenger cars and light duty trucks, in which sound levels can change dramatically within small distances. This paper provides a discussion of the data processing and measurement location effects at hand. It explains their influence and provides guidelines for their selection.

Rollover Sensor Signature Test Development

Although rollover crashes represent a small fraction (approximately 3%) of all motor vehicle crashes, they account for roughly one quarter of crash fatalities to occupants of cars, light trucks, and vans (NHTSA Traffic Safety Facts, 2004). Therefore, the National Highway Traffic Safety Administration (NHTSA) has identified rollover injuries as one of its safety priorities. Motor vehicle manufacturers are developing technologies to reduce the risk of injury associated with rollover collisions. This paper describes the development by General Motors Corporation (GM) of a suite of laboratory tests that can be used to develop sensors that can deploy occupant protection devices like roof rail side air bags and pretensioners in a rollover as well as a discussion of the challenges of conducting this suite of tests.

Plasma Jet Ignition of Lean Mixtures

The development of a plasma jet ignition system is described on a 4-cyl, 140 in3 engine. Performance was evaluated on the basis of combustion flame photographs in a single-cylinder engine at 20/1 A/F dynamometer tests on a modified 4-cyl engine, and cold start emissions, fuel economy, and drivability in a vehicle at 19/1 air fuel ratio. In addition to adjustable engine variables such as air-fuel ratio and spark advance, system electrical and mechanical parameters were varied to improve combustion of lean mixtures. As examples, the air-fuel ratio range was 16-22/1, secondary ignition current was varied from 40 to 6000 mA, and plasma jet cavity and electrode geometry were optimized. It is shown that the plasma jet produces on ignition source which penetrates the mixture ahead of the initial flame front and reduces oxides of nitrogen emission, in comparison to a conventional production combustion chamber.

Performance of Coatings for Underbody Structural Components

The Auto/Steel Partnership established the Light Truck Frame Project Group in 1996 with two objectives: (a) to develop materials, design and fabrication knowledge that would enable the frames on North American OEM (original equipment manufacturer) light trucks to be reduced in weight, and (b) to improve corrosion resistance of frames on these vehicles, thereby allowing a reduction in the thickness of the components and a reduction in frame weight. To address the issues relating to corrosion, a subgroup of the Light Truck Frame Project Group was formed. The group comprised representatives from the North American automotive companies, test laboratories, frame manufacturers, and steel producers. As part of a comprehensive test program, the Corrosion Subgroup has completed tests on frame coatings. Using coated panels of a low carbon hot rolled and pickled steel sheet and two types of accelerated cyclic corrosion tests, seven frame coatings were tested for corrosion performance.

In-Use Fuel Economy of 1981 Passenger Cars

An owner survey was conducted to determine the owner-measured in-use fuel economy of 1981 model passenger cars. The in-use fuel economy has been compared to the Environmental Protection Agency's (EPA) fuel economy ratings. Data were analyzed to compare the influence of vehicle design parameters on the difference between in-use fuel economy and the EPA ratings. An analysis was also done to allow comparisons of in-use fuel economy from this survey with the results of a previously reported survey on 1980 models.

Improvement on Cylinder-to-Cylinder Variation Using a Cylinder Balancing Control Strategy in Gasoline HCCI Engines

Homogenous Charge Compression Ignition (HCCI) combustion offers significant efficiency improvements compared to conventional gasoline engines. However, due to the nature of HCCI combustion, traditional HCCI engines show some degree of sensitivity to in-cylinder thermal conditions; thus higher cylinder-to-cylinder variation was observed especially at low load and high load operating conditions due to different injector characteristics, different amount of reforming as well as non-uniform EGR distribution. To address these issues, a cylinder balancing control strategy was developed for a multi-cylinder engine. In particular, the cylinder balancing control strategy balances CA50 and AF ratio at high load and low load conditions, respectively. Combustion noise was significantly reduced at high load while combustion stability was improved at low load with the cylinder balancing control.

General Motors introduced a family of small front wheel drive six speed automatic transmissions for the 2008 model year. The family currently has two variants: 6T40 and 6T45, which cover a range of vehicles from small & compact cars to small SUVs and handle engines torque capacities up to 240 Nm Gas(280 Nm Diesel) & 315 Nm Gas (380 Nm Diesel) respectively. The 6T40/45 transmissions replace GM traditional four speed automatic wrap around transmissions 4T40/45. The wrap around transmissions have Torque Converter, Pump & Controls on the engine axis and the rest of the transmission content on the output axis. The 6T40/45 have an on-axis architecture with majority of the transmission content on the engine axis and final drive & differential on the output axis. The 4T40/45 have input chain transfer whereas the 6T40/45 have an output chain transfer.

FIGURE 1 The 200 HP high performance 4.3L Vortec V6 engine has been developed to satisfy the need for a fuel efficient performance powerplant in the General Motors small truck platforms. Marketing requirements included strong low and mid range torque, relatively high specific power, smoothness and noise comparable to the best competitive six cylinder engines, excellent driveability, and a new technology image. Maintaining the 4.3L engine record of high reliability and customer satisfaction was an absolute requirement. Fuel economy and exhaust emission performance had to meet expected customer and legislated requirements in the mid 1990's.

During early 2005 General Motors released a newly developed ATF for the factory fill of all GM Powertrain stepped gear automatic transmissions. The new fluid provided significantly improved performance in terms of friction durability, viscosity stability, aeration and foam control and oxidation resistance. In addition, the fluid has the potential to enable improved fuel economy and extended drain intervals. Since the performance of the new fluid far exceeded that of the DEXRON®-III service fill fluids available at the time it became necessary to upgrade the DEXRON® service fill specification in order to ensure that similar fluids were available in the market for service and repair situations. This latest upgrade to the service fill specification is designated DEXRON®-VI [1].

A wet multi-plate clutch, designated as the “starting clutch”, and a two-speed simple planetary gearset are used to replace the torque converter in the 4T60-E automatic transmission in order to study the potential improvement of vehicle fuel economy without sacrificing 0 - 60 mph acceleration performance. The starting clutch and the two-speed simple planetary gearset are designed to fit in the torque converter compartment. This paper describes the modified five-speed 4T60-E starting clutch automatic transmission system and provides vehicle test results to demonstrate its fuel economy and 0-60 mph performance potential.

In 1968, a major oil company cancelled its annual automobile economy run after sponsoring it for 18 consecutive years -presumably due to lack of interest from the public and the press. Almost coincident with that cancellation was the beginning of production automobile exhaust emission control on a national basis and a downward inflection in the historic trend of automobile fuel economy. In contrast, the past year has seen a major revival of interest, by both the public and the press, in fuel economy. In the next few weeks, the nation will be introduced to a new direction in automotive exhaust emission control which will profoundly affect the fuel economy trend. Perhaps equally, or even more important, the next few months are expected to see major national decisions on future automobile emission control which will likely have a significant influence on the direction taken by automobile fuel economy a few years hence.
