Under-Hood CRFM and CAC Air Flow Management of Vehicle to Improve Thermal Performance by 1D Method Using Amesim

Currently the Automotive industry demands highly competitive product to survive in the global tough competition. The engine cooling system plays a vital role in meeting the stringent emission norms and improving the vehicle fuel economy apart from maintaining the operating temperature of engine. The airflow through vehicle subsystems like the grille, bumper, the heat exchangers, the fan and shroud and engine bay are called as front-end flow. Front end flow is crucial factor in engine cooling system as well as in determining the aerodynamic drag of vehicle. The airflow through the engine compartment is determined by the front-end vehicle geometry, the CRFM and CAC package, the engine back restriction and the engine compartment geometry including the inlet and outlet sections. This paper discusses the 1D modelling method for front-end airflow rate prediction and thermal performance by 1D method. The underbody components are stacked using heat stack and simulated in pressure mode.

Ultra Flow, High Stiffness Polypropylene Material for Light Weight Exterior Trim Panels

Light weighting is an effective strategy in increasing energy efficiency in the automotive industry. In this paper, mass reduction with cost benefit was targeted in an exterior trim panel. Polypropylene copolymer (PPCP) compound was developed for a large exterior trim panel (1400 X 700mm) having an integrated grill mesh. The part had challenging requirements in terms of slow speed impact, structural durability, dimensional stability, aesthetics, thermal ageing resistance, cold impact resistance, scratch resistance and weathering resistance. By having ultra-high flow behavior, optimum tensile strength, modulus, impact strength and thermal properties, the PPCP compound met the requirements for a thin wall exterior trim panel with a thickness of 2.6mm. Structural durability of the design was validated by virtual engineering. Part design and material combinations with better tooling design iterations were analyzed by using mold flow analysis.

Synchronizer design optimization is being prime need for smooth gear shifting and shifting noise. Especially in tractors, synchronizers are subjected to different kinds of loads under various field applications such as Puddling, Cultivation, Haulage, Construction equipment, etc. Also, transmission housings act as a part of chassis of the tractor and hence subjected to sever bending loads. Thus, design & evaluation of tractor transmission, meeting the customer requirement is quite complex. Current trends in product development are driven by shortening development time, reduced cost and first-time-right principle. These above requirements drive tractor manufacturers to put more efforts on delivering quality, robust and reliable transmission assembly in time. Generally the synchronizer packs were validated at sub system level in test rig and further assembled on to the tractor to validate the same in tractor level it requires more time & high cost.

Among the Original Equipment Manufacturers (OEM’s), comfort, fuel efficiency and safety are the key factors that drive the vehicle business. The main contributors of vehicle comfort are vibration, noise, thermal comfort (temperature), air quality, light, and ergonomics. In this context, compressor noise plays an important role in the comfort of the passengers. Noise can have adverse effect on occupants in the vehicle starting from mild annoyance and may lead to loss of concentration. It is a big challenge for the automotive engineer to find the source of noise and path through which it is transmitted, and eventually to reduce or dampen it during the product development. The objective of this paper is to understand the functioning of various compressor’s noise characteristics in static (i.e. initial engagement of compressor) and dynamic condition (i.e. during compressor running).

Study of Optimal Magnification for Retained Austenite Evaluation in Low carbon Case Hardening steel Using Metallurgical Microscopy

This study on optimum magnification at which Retained austenite to be evaluated by comparing the difference in determining the retained austenite in low carbon carburizing alloy steel using the optical metallurgical micrographic method and X-ray diffraction method. The retained austenite phase will be in surface and color is white in nature also its presented in between the martensite needles. It can be distinguished as separate micro-constituents by using image analyzing software. In another method the RA measurements were carried out on the surface by PROTO iXRD Retained austenite measuring system using Cr K radiation. The (211) and (200) reflections of Martensite and (220) and (200) reflections of Austenite were made for this estimation. However, the calculated values of retained austenite by metallurgical microscope in different magnifications are not identical.

Spot Weld Fatigue Correlation Improvement in Automotive Structures Using Stress Based Approach with Contact Modelling

In automotive Body-In-White (BIW) structures, stiffness and the fatigue behavior is greatly influenced by the properties of its joints. Spot welding is one of the most widely used process for joining of sheet metals in BIW. Spot weld fatigue life under Accelerated Durability Test (ADT) is crucial for durability performance of BIW structures. Experience of BIW validations highlighted more number of spot weld failures in CAE when compared to actual tests. Hence, lot of iterations in the form of design modifications are required to be carried out to make these spot welds meet the targets which increases design & development time as well as cost. Current practice uses force-based approach for predicting spot weld fatigue life in CAE. To improve the spot weld fatigue life correlation, extensive study has been carried out on the approaches used for calculating spot weld fatigue life, namely force & stress-based approaches.

The prediction of Brake specific NOx is directionally reliable with acceptable tolerance.

Crashworthiness enhancement of vehicle structures is a very challenging task during the early design development process. Major factors influencing occupant injury in frontal impact are vehicle front crush space, crash pulse severity, restraint properties and occupant packaging space. This paper establishes a methodology to define suitable criterion that will guide the designers to select the optimal values of the above mentioned parameters during the early phase of the vehicle development. The usage of lumped mass models, pulse characterization techniques were explored to validate the results. Efficient crash energy management, the concepts of ride down and restraint efficiency parameters were also discussed in the paper.

Reduction in Synchronizer Ring Wear and Improving the Cone Torque Generation by Enhancing the Lapping Operation Using Statistical Technique

In automotive manual transmission gearboxes, the synchronizer rings play a vital role in gear shift operations. The efficiency of the synchronizer ring depends upon the frictional surface geometry. The critical parameter is the synchronizer ring frictional surface circularity. The circularity deviation causes higher synchronizer ring wear and poor cone torque generation. With the current manufacturing methods and the thickness of the synchronizer ring, circularity improvement is a challenge. The synchronizer ring thread turned part is lapped to improve the circularity. Reduction in circularity can be improved by optimizing the lapping operation. In this work, an optimal lapping condition was developed using statistical methods. Taguchi DOE was used to analyze the different parameter combinations along with the noise parameter – different ranges of circularity variation in turning operation. This helps to find the best lapping parameter settings to improve the reduction in circularity.

Powertrain Mounted Exhaust System Failure Correlation and Methodology Development in CAE

Exhaust system is one of the complex automotive systems in terms of performance and strength prediction due to combination of transient mechanical and thermal loads acting on it simultaneously. Traditionally, most of automotive vehicles have exhaust systems with hot end mounted on engine and cold end mounted on chassis or BIW through hangers. A new powertrain mounted exhaust system was developed in-house. This exhaust system underwent validation and evaluation during development phase. Durability concerns were observed on exhaust system in Track test and gear shift durability test. This paper focuses on identifying the root cause of these concerns based on the failures observed during evaluation in Accelerated Durability (ADT) and gear shift durability (GSD) tests. Based on the architecture and packaging space challenges in vehicle, engine is mounted on two mounts and a roll restrictor. Muffler, which has higher inertia, is mounted at higher offset with respect to engine rolling axis.

This paper describes modified polypropylene copolymer (PPCP) material for thin wall front bumper development (2.5 mm) with integrated grill in automotive application. This compounded PPCP material has optimized flow behavior, tensile strength, modulus, impact strength, and thermal properties to meet the functional requirements. This is a ready to mold material used in injection molding process. Front bumper and grill are functional components with slow speed impact requirement to absorb impact in real world. These parts have precise fitment requirement under sun load condition. Front bumper is also having other critical criteria with respect to vehicle variants such as aesthetic mold-in-color finish as well as painted finish. Grill has air entry performance criteria to ensure cooling efficiency in intercooler compartment.

This paper describes modified polypropylene copolymer (PPCP) material for canopy plastic structure in a modular commercial passenger vehicle. This compounded PPCP material has optimized flow behavior, tensile strength, modulus, impact strength, and thermal properties to meet the functional requirements. Material described in this paper is a PPCP compound reinforced with glass fiber and mica filler. The application described in this paper is a canopy plastic structure, which is a structural exterior plastic part. Canopy plastic structure acts as a structural frame to hold vinyl canopy in both sides and tail gate of vehicle. In this paper, PPCP has been explored for canopy plastic structure part against conventional polyamides. Structural durability of the design was validated by virtual engineering. Part design and material combinations with better tooling design iterations were analyzed by using mold flow analysis.

Polypropylene Composite Material for Light Weight Fuel Tank Protection Shield

The fuel tank shield provides a protective boundary between the fuel tank and vehicle driveline in the event of a high-speed crash. Hence, it is important from the safety standpoint. The part must be carefully engineered to meet the challenging requirements in terms of stiffness, deflection, toughness, dimensional stability and thermal stability. In this paper, long glass fibre filled polypropylene material compound was selected and developed to meet the mentioned requirements for this part with significant mass reduction over other materials. The combination of material, optimized part and tool design led to weight savings and considerable cost reduction. This is a ready to mold material used in injection molding process. This long glass fibre reinforced polypropylene compound has been explored for thin wall protection shield with wall thickness of 2.5 mm.

The tractor usage is growing in the world due to derivative of rural economy and farming process. It needed wide range of implements based on the applications of the customer. The tractor plays a major role in Agricultural and Construction applications. In a tractor, hydraulic system is act as a heart of the vehicle which controls the draft and position of the implement. Hydraulic system consists of Powertrain assembly, 3-point linkage and DC sensing assembly. The design of hydraulic powertrain assembly is challenging because the loads acting on the system varies based on the type of implement, type of crop, stage of farming and soil conditions etc., Hydraulic powertrain assembly is designed based on standards like IS 12207-2019 which regulates the test methods for the system based on the lift capacity of the tractor. In this paper, virtual simulation has been established to optimize the design and perform the test correlation.

Optimization of IP Duct Vane Articulation for Improved Cabin Airflow Directivity

The air velocity achieved at driver and passenger aim point is one of the key parameters to evaluate the automotive air-conditioning system performance. The design of duct, vent and vanes has a major contribution in the cabin air flow directivity. However, visual appearance of vent and vane receives higher priority in design because of market demand than their performance. More iterations are carried out to finalize the HVAC duct assembly until the target velocity is achieved. The objective of this study is to develop an automated process for vane articulation study along with predicting the optimized velocity at driver and passengers. The automated simulation of vane articulation study is carried out using STAR-CCM+ and SHERPA optimization algorithm which is available in HEEDS tool. The minimum and maximum vane angle are defined as parameters and face level velocity is defined as response.

Next Generation Power Distribution Unit in Wiring Harness

With the exponential advancement in technological features of automobile’s EE architecture, designing of power distribution unit becomes complex and challenging. Due to the increase in the number of features, the overall weight of power distribution unit increases and thereby affecting the overall system cost and fuel economy. The scope of this document is to scale down the weight and space of the power distribution unit without compromising with the current performance. The concept of next generation power distribution unit in automobiles is achieved using miniaturization of its sub-components which involves replacing the mini fuses and JCASE fuses with LP mini and LP JCASE fuses respectively. The transition doesn’t involve any tooling modification and hence saves the tooling cost. Furthermore, to address stringent weight and space targets, LP mini fuses and LP JCASE fuses were further replaced with micro-2 fuse and M-case fuse respectively.

This paper deals with new trends in materials & heat treatment in automotive transmission shafting. The material is S48C a low carbon alloy steel and material for automotive shaft special significance as it reduces overall cost in vehicle transmission shafts. Conventional method of shaft heat heat-treatment is case hardening for 20MnCr5. S48C is low-carbon alloy steel. This is an alternate proposal to 20MnCr5.There are lot of advantages in induction hardening over case hardening. Also induction hardening process with S48C material becomes cheaper than case-hardening with 20MnCr5.Strength and resistance to stress must therefore be carefully considered during the material selection and heat-treatment process. We have done Static torsion test for 20MnCr5 (case hardened steel) and S48C (induction hardened shaft). Test results were comparable with 20MnCr5 (case hardened steel). Also after test a metallurgical inspection was done on an S48C (induction hardened shaft).

Natural and Artificial Weathering of Automotive Leather, Leatherette and Textile

This paper presents the natural and artificial weathering behavior of different soft skin materials such as leather, leatherette and textiles used for automotive seat cover applications. The objective of this study was to understand the physical and aesthetical changes occurring at these flexible materials under sun UV light and heat exposure. The natural weathering study under glass exposure was carried out as per ASTM G 24 at natural weathering site location and artificial weathering as per SAE J2412 at lab. The material was observed for surface changes such as color, texture, crack and physical changes like flexibility and hardness during the exposure. The sample exposed at natural weathering data for every 15 days were recorded, and artificial weathering for every 100 hours were recorded.

Mold in Color Pianno Black PC Material for Automotive Exterior Application

Aesthetics contribute significantly to the customer’s buying decision of an automobile. This is traditionally achieved through painting. Sustainability and cost challenges have led automakers to look at substituting painting through molded-in color polymers in decorative bezels like pillar appliques. These appliques and bezels have a unique mix of material requirements that include color tone, gloss, stiffness, scratch resistance and weathering. Polycarbonates are an interesting class of polymers that has the potential to meet these challenging requirements. This paper reports the work done in evaluating a polycarbonate compound in piano black shade to meet the functional and aesthetic requirements. The results prove that the material can substitute painting thereby resulting in significant cost savings. This is a ready to mold material used in injection molding process. This modified polycarbonate material has been explored for thin wall appliques and bezels with thickness of 2.7 mm.

In this paper, mold in color diamond white ASA material has been explored for front bumper grill, fender arch extension, claddings and hinge cover applications. Other than aesthetic requirements, these parts have precise fitment requirement under sun load condition in real world usage profile. Structural durability of the design was validated by virtual engineering. Part design and material combinations with better tooling design iterations were analyzed by using mold flow analysis. Complete product performances were validated for predefined key test metrics such as structural durability, thermal aging, cold impact, scratch resistance, and weathering criteria. This part met required specification. This mold in color ASA material-based parts has various benefits such as environmentally friendly manufacturing by eliminating environmental issues of coating, easily recycled, and faster part production because intended color achieved in one step during molding.
