Virtual Tire Development for New Electric Vehicle through Driver in Loop Approach

In recent years, the push for reduced product development timelines has been more than ever with significant changes in the automotive market. High electrification, intelligent vehicle systems and increased number for car manufacturers are a few key drivers to the same. The front loading of development activities is now a key focus area for achieving faster product development. From vehicle dynamics point of view availability of subjective evaluation feedback plays a key role in optimization various system specifications. This paper discusses an approach for front loading through parallel development of the tire and vehicle chassis system, using advanced simulation and driving simulator technology. The proposed methodology uses virtual tire models which in combination with real-time vehicle model enables subjective evaluation of vehicle performance in driver-in-loop simulators.

Vinyl Ester Based SMC Material for Automotive Oil Sump Application

This paper describes vinyl ester based SMC (Sheet molding composite) material for oil sump part in automotive application. This sheet moulding composite is a ready to mould glass-fibre reinforced vinyl ester material primarily used in compression moulding process. This vinyl ester resin is compounded with glass fibre to meet the product functional requirements. Oil sump is a structural component under bonnet that forms the bottommost part of the crankcase and also contain the engine oil before and after it has been circulated through the engine. Generally, metals are preferred material for this application. In this paper, fibre filled vinyl ester based thermoset resin (SMC) material has been explored for oil sump application. They possess excellent properties in terms of tensile strength, modulus, impact strength, dimensional stability, high/low temperature resistance and oil resistance.

Vibro-Acoustic Optimization of 4 Cylinder Diesel Engine Oil Pan Structure for Lower Sound Radiation.

By reducing overall noise emanating from Engine at design phase, permits to reduce both time-to-market and the cost for developing new engines. In order to reduce vibration and radiated noise in engine assembly, oil pan is one of the most critical components. This study explains the key-steps that are executed to optimize the oil pan design for 4-cylinder diesel engine by improving Normal Modes, modified Topology, reduced Forced Frequency Response and ATV analysis for reducing its noise radiation. Using Multi-body tool crankshaft forces were generated and the FE model of Base Design was analysed for its noise radiation and panel contribution was done for finding the most radiating panels using Boundary Element Method approach. A series of iterative optimization were carried out with commercial software. Parameters like Stiffness, material property, Ribbing patterns and Shape of the Oil pan was modified to shift the natural frequencies of the component and reduce the sound radiation.

Understanding the Stick Slip Behavior of Plastics and Target Setting: An OEM Perspective

Automotive OEMs are aggressively using different materials for interiors due to value proposition and variety of options available for customers in market. Excessive usage of different grade plastics with zero gap philosophy can cause stick slip effect leading to squeak noise. Even though systems and subsystems are designed using best practices of structural design and manufacturing tolerances, extreme environmental conditions can induce contacts leading to squeak noise. Appropriate selection of interface material pairs can minimize the possibilities of squeak conditions. Stick-slip behavior of different plastics is discussed in the present study, along with critical parameters during material compatibility testing in a tribological test stand. Friction coefficient of different material pairs for a defined normal load and sliding velocity are analyzed for patterns to recognize squeaks versus time.

Ultra Flow, High Stiffness Polypropylene Material for Light Weight Exterior Trim Panels

Light weighting is an effective strategy in increasing energy efficiency in the automotive industry. In this paper, mass reduction with cost benefit was targeted in an exterior trim panel. Polypropylene copolymer (PPCP) compound was developed for a large exterior trim panel (1400 X 700mm) having an integrated grill mesh. The part had challenging requirements in terms of slow speed impact, structural durability, dimensional stability, aesthetics, thermal ageing resistance, cold impact resistance, scratch resistance and weathering resistance. By having ultra-high flow behavior, optimum tensile strength, modulus, impact strength and thermal properties, the PPCP compound met the requirements for a thin wall exterior trim panel with a thickness of 2.6mm. Structural durability of the design was validated by virtual engineering. Part design and material combinations with better tooling design iterations were analyzed by using mold flow analysis.

The Influence of the Material Construction of Leatherette in Squeak Noise Control

PVC (polyvinylchloride) synthetic leather or called leatherette is being widely used for automotive interior applications for seat cover, gear boot, gap hider, steering wheel and roof liner due to their leather like feel and texture, flexibility, sewability, affordability, and wide design freedom. However, the leatherette construction such as top coating, backing fabric and fabric weaving pattern plays a critical role in the finished leatherette performance for the specific application. This study provides the influence of different coating material and different backing fabric in squeak behavior of gear boot PVC leatherette. The squeak behavior was studied by stick slip test as per automotive engineering requirements, and the response of these coating and fabric surface was measured in the form of Risk Priority Number (RPN).

Suspension Components Calculation at Concept Stage to Evaluate the Ride and Handling Characteristics

Vehicle handing and ride are the critical attributes for customers while buying new passenger vehicle. Hence it is very important to design suspension which meets customer expectations. Often tuning of suspension parameters is very difficult at later stage like wheelbase, vehicle center of Gravity and other suspension parameters like roll center heights etc. A parametric mathematical model is built to study the effect of these parameters of vehicle handling and ride attributes at concept stage. These models are used to calculate the suspension ride rates, spring rates and Anti roll bar diameters for meeting target vehicle ride and handling performance. The model also calculates natural frequency of suspension and vehicle for understanding pitch and roll behaviours.

Study of Optimal Magnification for Retained Austenite Evaluation in Low carbon Case Hardening steel Using Metallurgical Microscopy

This study on optimum magnification at which Retained austenite to be evaluated by comparing the difference in determining the retained austenite in low carbon carburizing alloy steel using the optical metallurgical micrographic method and X-ray diffraction method. The retained austenite phase will be in surface and color is white in nature also its presented in between the martensite needles. It can be distinguished as separate micro-constituents by using image analyzing software. In another method the RA measurements were carried out on the surface by PROTO iXRD Retained austenite measuring system using Cr K radiation. The (211) and (200) reflections of Martensite and (220) and (200) reflections of Austenite were made for this estimation. However, the calculated values of retained austenite by metallurgical microscope in different magnifications are not identical.

Present day AMT unit uses two high pressure hydraulically operated pistons for select & shift operations which make the unit weigh around 8kg. Besides this it also makes the unit more complex & unreliable with a lot of torque interruption. The use of electrical servo motors steps in here as a better alternative as it provides a more precise and smoother shift. To test this we used a 5-MT Transmission. For the selection, a precise 14.5 degree of twisting was required which was easily achieved by the servo motor. Further, shift of 10.5mm could be made possible by using the motor to shift the rack using a pinion on the shaft. This system then essentially eliminates the whole hydraulic circuit, the housing of actuator pack & power pack making it a simpler unit all together. Thus, it offers an uninterrupted torque path from the engine to vehicle which allows for a seamless gearshift. This seminal paper provides an introduction to the technology together.

Sealing Prediction and Improvement at Cylinder Head & Block Interface under Thermo-Mechanical Loading involving Multi- Layer Steel Gasket

An inadequate sealing of the combustion chamber gasket interface may have severe consequences on both the performance & emission of an engine. In this investigation, both the distribution of the contact pressure on the gasket and the stresses of the cylinder head at different loading conditions are explored and improved by modifying the design. A single cylinder gasoline engine cylinder head assembly has been analyzed by means of an uncoupled FEM simulation to find the sealing pressure of the multi-layer steel (MLS) gasket, strength & deformation of the components involved. The thermal loads are computed separately from CFD simulations of cylinder head assembly. The cylinder head assembly consisting of head, blocks, liner, cam shaft holder, bolts, gaskets, valve guides & valve seats, is one of the most complicated sub-assembly of an IC engine.

Tractor weight transfer is the most common farm-related cause of fatalities nowadays. As in India it is getting mandatory for all safety devices across all HP ranges. Considering any changes in the weight from an attachment such as Rops, PTO device, tow hook and draw bar etc. can shift the center of gravity towards the weight. center of gravity is higher on a tractor because the tractor needs to be higher in order to complete operations over crops and rough terrain. Terrains, attachments, weights, and speeds can change the tractor’s resistance to turning over. This center of gravity placement disperses the weight so that 30 percent of the tractor’s weight is on the front axle and 70 percent is on the rear axle for two-wheel drive propelled tractors and it must remain within the tractor’s stability baseline for the tractor to remain in an upright position.

Prediction of Oil Flow inside Tractor Transmission for Splash Type Lubrication

This study introduces a method to examine the flow path of the lubricant inside a transmission housing of a tractor. A typical gearbox has several loads bearing elements which are in relative sliding motion to each other which causes heat to be released. The major sources of friction as well as heat are the meshing teeth between gears (sun/planet, planet/ring & power/range drive gear), thrust washers, thrust bearings and needle roller bearings. The churning of oil performs the vital function of both lubricating these sliding interfaces and cooling these sources of heat, thereby preventing failure of the gearbox. In this paper, we have applied VOF multiphase flow model and sliding meshing to simulate the fluid flow during splashed lubrication within a mating gear box. Lubrication oil dynamics and oil surface interaction with the air is modeled using VOF multiphase approach.

This compounded PPCP material has optimized flow behavior, tensile strength, modulus, impact strength, and thermal properties to meet the functional requirements. This is a ready to mold material used in injection molding process. Front bumper and grill are functional components with slow speed impact requirement to absorb impact in real world. These parts have precise fitment requirement under sun load condition. Front bumper is also having other critical criteria with respect to vehicle variants such as aesthetic mold-in-color finish as well as painted finish. Grill has air entry performance criteria to ensure cooling efficiency in intercooler compartment.

This paper describes modified polypropylene copolymer (PPCP) material for canopy plastic structure in a modular commercial passenger vehicle. This compounded PPCP material has optimized flow behavior, tensile strength, modulus, impact strength, and thermal properties to meet the functional requirements. Material described in this paper is a PPCP compound reinforced with glass fiber and mica filler. The application described in this paper is a canopy plastic structure, which is a structural exterior plastic part. Canopy plastic structure acts as a structural frame to hold vinyl canopy in both sides and tail gate of vehicle. In this paper, PPCP has been explored for canopy plastic structure part against conventional polyamides. Structural durability of the design was validated by virtual engineering. Part design and material combinations with better tooling design iterations were analyzed by using mold flow analysis.

Polypropylene Composite Material for Light Weight Fuel Tank Protection Shield

The fuel tank shield provides a protective boundary between the fuel tank and vehicle driveline in the event of a high-speed crash. Hence, it is important from the safety standpoint. The part must be carefully engineered to meet the challenging requirements in terms of stiffness, deflection, toughness, dimensional stability and thermal stability. In this paper, long glass fibre filled polypropylene material compound was selected and developed to meet the mentioned requirements for this part with significant mass reduction over other materials. The combination of material, optimized part and tool design led to weight savings and considerable cost reduction. This is a ready to mold material used in injection molding process. This long glass fibre reinforced polypropylene compound has been explored for thin wall protection shield with wall thickness of 2.5 mm.

This paper deals with new trends in materials & heat treatment in automotive transmission shafting. The material is S48C a low carbon alloy steel and material for automotive shaft special significance as it reduces overall cost in vehicle transmission shafts. Conventional method of shaft heat heat-treatment is case hardening for 20MnCr5. S48C is low-carbon alloy steel. This is an alternate proposal to 20MnCr5.There are lot of advantages in induction hardening over case hardening. Also induction hardening process with S48C material becomes cheaper than case-hardening with 20MnCr5.Strength and resistance to stress must therefore be carefully considered during the material selection and heat-treatment process. We have done Static torsion test for 20MnCr5 (case hardened steel) and S48C (induction hardened shaft). Test results were comparable with 20MnCr5 (case hardened steel). Also after test a metallurgical inspection was done on an S48C (induction hardened shaft).

Mold in Color Pianno Black PC Material for Automotive Exterior Application

Aesthetics contribute significantly to the customer’s buying decision of an automobile. This is traditionally achieved through painting. Sustainability and cost challenges have led automakers to look at substituting painting through molded-in color polymers in decorative bezels like pillar appliques. These appliques and bezels have a unique mix of material requirements that include color tone, gloss, stiffness, scratch resistance and weathering. Polycarbonates are an interesting class of polymers that has the potential to meet these challenging requirements. This paper reports the work done in evaluating a polycarbonate compound in piano black shade to meet the functional and aesthetic requirements. The results prove that the material can substitute painting thereby resulting in significant cost savings. This is a ready to mold material used in injection molding process. This modified polycarbonate material has been explored for thin wall appliques and bezels with thickness of 2.7 mm.

Other than aesthetic requirements, these parts have precise fitment requirement under sun load condition in real world usage profile. Structural durability of the design was validated by virtual engineering. Part design and material combinations with better tooling design iterations were analyzed by using mold flow analysis. Complete product performances were validated for predefined key test metrics such as structural durability, thermal aging, cold impact, scratch resistance, and weathering criteria. This part met required specification. This mold in color ASA material-based parts has various benefits such as environmentally friendly manufacturing by eliminating environmental issues of coating, easily recycled, and faster part production because intended color achieved in one step during molding.

The Ride Comfort has always been an important attribute of a vehicle that gets trade-off with handling characteristics of a vehicle. However, to cater the growing customer requirements for better ride comfort in a vehicle without compromising on other attributes, evaluating and achieving optimal ride comfort has become a significant process in the vehicle development. In the current engineering capability and virtual engineering simulations, creating an accurate and real time model to predict ride comfort of a vehicle is a challenging task. The qualitative evaluation of ride attributes has always been the proven conventional method to finalize the requirements of a vehicle. However, quantitative evaluation of vehicle ride characteristics benefits in terms of target setting during vehicle development process and in robust validation of the final intended product against its specifications.
