Vinyl Ester Based SMC Material for Automotive Oil Sump Application

This paper describes vinyl ester based SMC (Sheet molding composite) material for oil sump part in automotive application. This sheet moulding composite is a ready to mould glass-fibre reinforced vinyl ester material primarily used in compression moulding process. This vinyl ester resin is compounded with glass fibre to meet the product functional requirements. Oil sump is a structural component under bonnet that forms the bottommost part of the crankcase and also contain the engine oil before and after it has been circulated through the engine. Generally, metals are preferred material for this application. In this paper, fibre filled vinyl ester based thermoset resin (SMC) material has been explored for oil sump application. They possess excellent properties in terms of tensile strength, modulus, impact strength, dimensional stability, high/low temperature resistance and oil resistance.

Utilizing Weathering Effect to Understand Squeak Risk on Material Ageing

Squeak and rattle concerns accounts for approximately 10% of overall vehicle Things Gone Wrong (TGW) and are major quality concern for automotive OEM’s. Objectionable door noises such as squeak and rattle are among the top 10 IQS concerns under any OEM nameplate. Customers perceive Squeak and rattle noises inside a cabin as a major negative indicator of vehicle build quality and durability. Door squeak and rattle issues not only affects customer satisfaction index, but also increase warranty cost to OEM significantly. Especially, issues related to door, irritate customers due to material incompatibilities. Squeaks are friction-induced noises generated by stick-slip phenomenon between interfacing surfaces. Several factors, such as material property, friction coefficient, relative velocity, temperature, and humidity, are involved in squeak noise causes.

Thermodynamic Analysis of Turbocharger for a High Power Density Diesel Engine

Passenger cars claim their presence in market by its pick up, top speed and maximum power of the engine. The study described in this paper is focused on improving the low-end performance of a 4-cylinder 1.6 L diesel engine while meeting the targeted maximum power. To meet the cause turbocharger works as an important element of the engine. A comparative study between regulated two stage turbocharger (R2S) and variable geometry turbocharger (VGT) shows that on a 4-cylinder engine VGT is superior by providing higher boost at 1000 engine rpm full load, than R2S, while in 3-cylinder (same displacement) the opposite effect can be seen. After simulations and iterations, it was confirmed that the in 4-cylinder the exhaust pulse cancellation were leading to a lesser exhaust energy at the turbine inlet. This pulse interaction leads to higher residual gas content which affects the low-end performance.

Systematic CAE Approach to Minimize Squeak Issues in a Vehicle Using Stick-Slip Test Parameters

Due to recent advancements in interior noise level and the excessive use of different grade leathers and plastics in automotive interiors, squeak noise is one of the top customer complaints. Squeak is caused by friction induced vibration due to material incompatibility. To improve costumer perception, interior designs are following zero gap philosophy with little control on tolerances leading to squeak issues. Often manufacturers are left with costly passive treatments like coatings and felts. The best option is to select a compatible material with color and finish; however, this will reduce the design freedom. Material compatibility or stick-slip behavior can be analyzed with a tribology test stand. However, this test is performed on a specimen rather than actual geometry. There were instances, when a material pair was found incompatible when tested on a specimen, but never showed any issue in actual part and vice versa.

Proper lubrication is essential for any gear box & axle to get optimized performance. For getting desired life of gear train, we have to maintain minimum oil level inside the gear box or axle, whereas in case of rotating parts such as bearings and shafts, we have to provide sealing such as o rings & oil seals to stop oil coming out from the housing. But, if sealing is not proper seepage & leakage start and reduce the oil level inside the gear box. Oil deficiency leads to scuffing failure in gears and later occurrence of gear & bearing seizure ultimately fails the system. To sustain proper lubrication, we must seal the interfaces appropriately. There are different types of sealing available. Sealing is also depended on application and its location. To protect seal from external environment, we adopt a unique arrangement called slinger which enhances the life of seal.

The noise and vibration performance of diesel fueled automotives is critical for overall customer comfort. The stationary vehicle with engine running idle (Vehicle Idle) is a very common operating condition in city driving cycle. Hence it is most common comfort assessment criteria for diesel vehicles. Simulations and optimization of it in an early stage of product development cycle is priority for all OEMs. In vehicle idle condition, powertrain is the only major source of Noise and Vibrations. The key to First Time Right Idle NVH simulations and optimization remains being able to optimize all Transfer paths, from powertrain mounts to Driver Ear. This Paper talks about the approach established for simulations and optimization of powertrain forces entering in to frame by optimizing powertrain mount hard points and stiffness. Powertrain forces optimized through set process are further used to predict the vehicle passenger compartment noise and steering vibrations.

Simulation based Approach to Study the Effect of Hypoid Gear Manufacturing Variability on In-Cabin Noise

With increase in demand for quieter product and reduction in masking noise, axle whine management plays a crucial role in the early product development process. Whine is tonal in nature and humans are more sensitive to tonal memory, hence this makes user to experience a very unpleasant ride which in turn results in bad product credibility. Dynamic mesh force excitation is the cause of the axle whine noise. Critical factors in consideration are gear micro geometry variability, misalignments, temperature of operation and resulting bearing pre-load, operating loads, and structural resonances that carry the excitation to the occupant’s ear. The variability associated with gear micro-geometry plays crucial role during optimization in the quest for robust gear design.

Selection of Gear Ratio for Smooth Gear Shifting

Manual transmissions are characterized by gear ratios that are selectable by locking selected gear pairs to the output shaft inside the transmission. Top gear is selected to get a maximum speed and is limited by the engine power, speed and the fuel economy. Lower gears are selected to get maximum speed at maximum gradient. Lower gears are also expected to give creeping speed to avoid usage of clutch and brake in city traffic. Selection of intermediate gears is such that it provides a smoother gear shift. Gear spacing is done in geometric progression. Spacing between the higher gears is usually closer than in the lower gears because drivers shift more often between the lower gears. This is opposed to the conventional idea of progressive spacing where higher gears had more space between them. An objective method is provided for selecting gear ratios for use in vehicle transmission having multiple selectable gears.

Sealing Prediction and Improvement at Cylinder Head & Block Interface under Thermo-Mechanical Loading involving Multi- Layer Steel Gasket

An inadequate sealing of the combustion chamber gasket interface may have severe consequences on both the performance & emission of an engine. In this investigation, both the distribution of the contact pressure on the gasket and the stresses of the cylinder head at different loading conditions are explored and improved by modifying the design. A single cylinder gasoline engine cylinder head assembly has been analyzed by means of an uncoupled FEM simulation to find the sealing pressure of the multi-layer steel (MLS) gasket, strength & deformation of the components involved. The thermal loads are computed separately from CFD simulations of cylinder head assembly. The cylinder head assembly consisting of head, blocks, liner, cam shaft holder, bolts, gaskets, valve guides & valve seats, is one of the most complicated sub-assembly of an IC engine.

Scientific Approach for Pickup Cargo Weight Reduction

In this study, the benchmarked-based statistical Light Weight Index (LWI) technique is developed for predicting the world in class optimum weight. For these four statistical Lightweight Index numbers are derived based on the geometrical dimensions. This strategy is used for the target setting. To achieve the target, the Value Analysis approach for Cargo assembly is to redesign and make Refresh Cargo assembly. The organization also benefited directly by reducing the inventory cost and transportation costs because of the deletion of parts and minimizing the assemblies. Vehicle power-to-weight ratio and fuel economy also improved based on cutting weight. The complete case study with details has been mentioned in the work. The weight benefit led to an increase in the profit margin and caters to the difficulty because of the daily increase in the price of raw materials.

Prediction of Oil Flow inside Tractor Transmission for Splash Type Lubrication

This study introduces a method to examine the flow path of the lubricant inside a transmission housing of a tractor. A typical gearbox has several loads bearing elements which are in relative sliding motion to each other which causes heat to be released. The major sources of friction as well as heat are the meshing teeth between gears (sun/planet, planet/ring & power/range drive gear), thrust washers, thrust bearings and needle roller bearings. The churning of oil performs the vital function of both lubricating these sliding interfaces and cooling these sources of heat, thereby preventing failure of the gearbox. In this paper, we have applied VOF multiphase flow model and sliding meshing to simulate the fluid flow during splashed lubrication within a mating gear box. Lubrication oil dynamics and oil surface interaction with the air is modeled using VOF multiphase approach.

Optimization of the Dynamic Behaviour of Gasoline Engine to Reduce Valve Train Noise

High fuel efficiency, low ownership/ maintenance cost and favorable driving climate are the major reasons for the increasing demand for low-power commuter motorcycles and scooters, particularly in developing countries like India, Brazil and China. Noise Vibration and Harshness (NVH) has now become a new subject for the battle between competing manufacturers in attracting customers. Valvetrain noise is quite significant in the engines of these cost gasoline vehicles as they don't incorporate a Hydraulic Lash Adjuster (HLA) to keep the manufacturing costs less. The aim of this study was to understand how the cam ramp velocity and height affects the noise generated by the engine and what effect they have on its performance.For this study, a small scooter gasoline engine with an Over Head Camshaft (OHC) and a rocker arrangement with a roller-follower was considered. A commercially available numerical code was used to simulate the kinematic and dynamic behaviour of the valvetrain system.

Optimization of the Bearing Oil Supply Concept of a High Power-Density Diesel Engine to Minimize Oil Pump Friction

Reducing the mechanical friction of internal combustion engines could play a major role in improving the brake specific fuel consumption (BSFC). Hence, it is important to reduce the friction at every component and sub-system level. In the present work, the oil pump friction of a 1.5 liter 4-cylinder diesel engine is optimized by reducing the oil pump displacement volume by 20%. This could be achieved by adopting an optimized oil supply concept which could reduce the oil leakage through the main bearings and connecting rod bearings. A 1-dimensional oil flow simulation was carried out to predict the oil flow distribution across the engine for different speeds. The results indicate that the oil leakage through the main bearings and connecting rod bearings contribute to ~25% of the total oil flow requirement of the engine. In a conventional oil supply concept, the big-end bearing of each connecting rod is connected to the adjacent main bearing through an internal oil hole.

Optimization of Clutch Pedal Vibration without Compromising the Overall Efficiency of the Clutch System

The clutch pedal in manual transmission plays a significant role in defining the comfort of driver as the component is one of the end user’s direct interface in the vehicle. Whenever driver operates the clutch pedal, comfort and NVH refinement should be felt over the complete pedal travel. The expectations of customer on NVH refinements, such as pedal vibration felt on foot during actuation, becomes the part of perceived quality and hence addressing the concern is very crucial. Due to advancements of technology and down-sizing of engines, NVH becomes the challenging area where the clutch pedal vibrations need to be eliminated to improve the comfort. In this paper we are explaining the problem statement and NVH solution to eliminate the clutch pedal vibration observed during clutch pedal actuation. Pedal vibrations were very severe at 10% clutch pedal pressed condition, and the same tends to diminish till 50% clutch pedal pressed condition.

Novel, Compact and Light Weight Plenum Assembly for Automobiles

Plenum is the part located between the front windshield and the bonnet of an automobile . It is primarily used as an air inlet to the HVAC during fresh air mode operation. It’s secondary functions include water drainage, aesthetic cover to hide the gap between windshield to bonnet, concealing wiper motors and mechanisms etc. The plenum consists mainly two sub parts viz. upper plenum and lower plenum. Conventional plenum design which is found in majority of global OEMs employ a plastic upper plenum and a metal lower plenum which spans across the entire width of engine compartment. This conventional lower plenum is bulky, consumes more packaging space and has more weight. In this paper, we propose a novel design for the plenum lower to overcome above mentioned limitations of the conventional design. This novel design employs a dry and wet box concept for its working and is made up of complete plastic material.

Nowadays, tractors are frequently used with front-end loaders, dozers and backhoes to cater to various non-agricultural and construction application needs. These applications require frequent shifting of gears due to the constant need for a tractor's forward/reverse direction of motion. Hence, the tractors are fitted with a power shuttle transmission (PST) to cater this need. Power-shuttle transmission (PST) development is a design process that incorporates multiple disciplines such as mechanical, hydraulics, controls and electronics. This paper presents a simulation-based approach to model the power shuttle transmission of the tractor. Firstly, individual components of PST are modelled in detail and then integrated with the complete tractor model. For this, GT-Suite has been used as a simulation platform.

There is a higher demand for quieter tractors in the agri-industry, as the continued exposure to noise levels have disastrous effects on operator’s health. To meet the world-wide regulatory norms and to be the global market leader, its mandatory to develop the comfortable tractor which meets homologation requirements and customer expectations. Typically, Operator Ear Level (OEL) noise has been evaluated in the test, after First Proto has been made. This approach increases cost associated with product development due to late changes of modifications and testing trails causing delay in time-to-market aspect. Hence, there is a need to develop the methodology for Predicting tractor OEL noise in virtual environment and propose changes at early stage of product development. At first, full vehicle comprising of skid, sheet metals and Intake-exhaust systems modelled has been built using Finite Element (FE) Preprocessor.

Investigation of Solenoid-Controlled Piston Cooling Jet Benefits for a 1.5l, 3 Cylinder Tcic Diesel Engine

The fuel economy of the internal combustion engine becomes progressively critical, especially with the stringent standards set by the government. To meet the government norms such as CAFE (Corporate Fuel Average Economy), different technologies are being explored and implemented in internal combustion engines. Several technologies such as variable oil pump, map controlled PCJ (Piston Cooling Jet), variable or switchable water pump & ball bearing turbocharger etc. This study investigates the effectiveness of implementing map-controlled PCJ implemented for a 1.5-litre 3-cylinder diesel engine. PCJ’s are major consumers of oil flow and map-controlled PCJ is used by many OEM’s e.g., Ford EcoSport to reduce the oil pump flow. In map-controlled PCJ, the oil to the PCJ is controlled using a solenoid valve. The solenoid valve can be completely variable or ON/OFF type. In our application, the ON/OFF type solenoid value is used to regulate the oil flow to PCJ.

Integrated Exhaust Manifold Design & Optimization of it through HCF and LCF Simulations for a BS6 Compliant Diesel Engine

This paper discusses design and optimization process for the integration of exhaust manifold with turbocharger for a 3 cylinder diesel engine, simulation activities (CAE and CFD), and validation of manifold while upgrading to meet current BS6 emissions. Exhaust after-treatment system needs to be upgraded from a simple DOC (Diesel Oxidation Catalyst) to a complex DOC+sDPF (Selective catalytic reduction coated on Diesel Particulate Filter) to meet the BS6 emission norms for this engine. To avoid thermal losses and achieve a faster light-off temperature in the catalyst, the exhaust after-treatment (EATS) system needs to be placed close to the engine - exactly at the outlet of the turbocharger. This has given to challenges in packaging the EATS. The turbocharger in case of BS4 is placed near the 2nd cylinder of the engine, but this position will not allow placing the BS6 EATS.

Improvement of Transient Response on a Downsized 4 Cylinder Engine for Automobile Application

Ever since mainstreaming of automobiles, engineers are focusing on making the vehicles better by means of making them more efficient, powerful and less polluting. In this study, venues of improving low end torque via improvement in volumetric efficiency as well as proper selection of turbochargers is done. An in-depth analysis of gas dynamics with respect to valve timing is studied along with the AVL Boost 1D simulation. It was found that volumetric efficiency starts to improve when there is a reduction in exhaust - exhaust valve overlap. There is an improvement found in the fresh air ratio (lambda) as the residual gas content is reduced. After the selection of valve timing, turbocharger optimization is done with comparison between two turbine sizes. Along with turbocharger comparison, technology comparison is also done namely between normal electronic VGT (Variable Geometry Turbo) (bigger turbine) and electronic VGT coupled with waste gate (smaller turbine).
