The Use of Semi-Solid Rheocasting (SSR) for Aluminum Automotive Castings

Semi-solid metal (SSM) casting has long been identified as a high-volume process for producing safety-critical and structural automotive castings, but cost and complexity issues have limited its widespread commercial acceptance. Rheocasting, an SSM process that creates semi-solid slurry directly from liquid metal, eliminates the cost disadvantages of the process. However, the majority of rheocasting processes are complex and difficult to operate in the foundry environment. Recent work at MIT has led to the fundamental discovery that application of heat removal and convection as a molten alloy cools through the liquidus creates a non-dendritic, semi-solid slurry. A new process based on this understanding, S.S.R.™ (Semi-Solid Rheocasting), simplifies the rheocasting process by controlling heat removal and convection of an alloy during cooling using an external device. Solution heat treatable castings have been produced in a horizontal die casting machine with the S.S.R.™ process.

The Underlying Physics and Chemistry behind Fuel Sensitivity

Recent studies have shown that for a given RON, fuels with a higher sensitivity (RON-MON) tend to have better antiknock performance at most knock-limited conditions in modern engines. The underlying chemistry behind fuel sensitivity was therefore investigated to understand why this trend occurs. Chemical kinetic models were used to study fuels of varying sensitivities; in particular their autoignition delay times and chemical intermediates were compared. As is well known, non-sensitive fuels tend to be paraffins, while the higher sensitivity fuels tend to be olefins, aromatics, diolefins, napthenes, and alcohols. A more exact relationship between sensitivity and the fuel's chemical structure was not found to be apparent. High sensitivity fuels can have vastly different chemical structures. The results showed that the autoignition delay time (τ) behaved differently at different temperatures. At temperatures below 775 K and above 900 K, τ has a strong temperature dependence.

The Theory of Cost Risk in Design

In a recent paper (Hoult & Meador, [1]) a novel method of estimating the costs of parts, and assemblies of parts, was presented. This paper proposed that the metric for increments of cost was the function log (dimension/tolerance). Although such log functions have a history,given in [1], starting with Boltzman and Shannon, it is curious that it arises in cost models. In particular, the thermodynamic basis of information theory, given by Shannon [2], seems quite implausible in the present context. In [1], we called the cost theory “Complexity Theory”, mainly to distinguish it from information theory. A major purpose of the present paper is to present a rigorous argument of how the log function arises in the present context. It happens that the agrument hinges on two key issues: properties of the machine making or assembling the part, and a certain limit process. Neither involves thermodynamic reasoning.

Predicting Product Manufacturing Costs from Design Attributes: A Complexity Theory Approach

This paper contains both theorems and correlations based on the idea that there is a uniform metric for measuring the complexity of mechanical parts. The metric proposed is the logarithm of dimension divided by tolerance. The theorems prove that, on the average, for a given manufacturing process, the time to fabricate is simply proportional to this metric. We show corrleations for manual turning (machine lathe process), manual milling (machine milling process), and the lay-up of composite stringers. In each case the accuracy of the time estimate is as good as that of traditional cost estimation methods, but the effort is much less. The coefficient for composite lay-up compares well to that obtained from basic physiological data (Fitts Law).

Parametric Analysis of Resistance Spot Welding Lobe Curve

A linearized lumped parameter heat balance model was developed and is discussed for the general case of resistance welding to see the effects of each parameter on the lobe shape. The parameters include material properties, geometry of electrodes and work piece, weld time and current, and electrical and thermal contact characteristics. These are then related to heat dissipation in the electrodes and the work piece. The results indicate that the ratio of thermal conductivity and heat capacity to electrical resistivity is a characteristic number which is representative of the ease of spot weldability of a given material. The increases in thermal conductivity and heat capacity of the sheet metal increase the lobe width while increases in electrical resistivity decrease the lobe width. Inconsistencies in the weldability of thin sheets and the wider lobe width at long welding times can both be explained by the heat dissipation characteristics.

Optimal Forming of Aluminum 2008-T4 Conical Cups Using Force Trajectory Control

In this paper we investigate the optimal forming of conical cups of AL 2008-T4 through the use of real-time process control. We consider a flat, frictional binder the force of which can be determined precisely through closed-loop control. Initially the force is held constant throughout the forming of the cup, and various levels of force are tested experimentally and with numerical simulation. Excellent agreement between experiment and simulation is observed. The effects of binder force on cup shape, thickness distribution, failure mode and cup failure height are investigated, and an “optimal” constant binder force is determined. For this optimal case, the corresponding punch force is recorded as a function of punch displacement and is used in subsequent closed-loop control experiments. In addition to the constant force test, a trial variable binder force test was performed to extend the failure height beyond that obtained using the “optimal” constant force level.

Novel Near-Net-Shape Tool-Less Method for Manufacturing of Cast Metal Matrix Composites: Three-Dimensional Printing (3DP) of Ceramic Preforms Combined with Investment Casting Technology

New three-dimensional printing technology (3DP) developed at MIT was tried as a manufacturing method to fabricate ceramic preforms for a discontinuously reinforced metal matrix composites. Minor modifications to the “legacy” 3DP technology allowed to produce such preforms successfully. Preforms were then infiltrated with liquid aluminum resulting in composite materials as strong as produced via conventional methods. Net shape connecting rod preforms were 3D-printed and used to produce composite connecting rods without building any molds or tooling using novel Tool-less Mold™ technology.

Modeling Costs and Fuel Economy Benefits of Lightweighting Vehicle Closure Panels

This paper illustrates a methodology in which complete material-manufacturing process cases for closure panels, reinforcements, and assembly are modeled and compared in order to identify the preferred option for a lightweight closure design. First, process-based cost models are used to predict the cost of lightweighting the closure set of a sample midsized sports utility vehicle (SUV) via material and process substitution. Weight savings are then analyzed using a powertrain simulation to understand the impact of lightweighting on fuel economy. The results are evaluated in the context of production volume and total mass change.

Metallurgical and Process Variables Affecting the Resistance Spot Weldability of Galvanized Sheet Steels

Zinc coating integrity, composition, thickness, roughness, and the presence of Fe-Zn intermetallics are being investigated with regard to the mechanisms of weld nugget formation. This information is being used in conjunction with the optimization of the weld process parameters; such as upsloping, down-sloping, preheating, postheating, and double pulsing, to provide the widest range of acceptable welding conditions. Dynamic inspection monitoring of the welding current, voltage, force, and nugget displacement is being used to follow the progression of nugget formation and to assist in the evaluation of optimum process and material characteristics. It has been found that hot-dipped galvanized materials with coatings which have a very thin Fe-Zn alloy layer, have a wider range of acceptable welding conditions than the commercial galvannealed products, which have a fully alloyed Fe-Zn coating.

Lab Study of Urea Deposit Formation and Chemical Transformation Process of Diesel Aftertreatment System

Diesel exhaust fluid, DEF, (32.5 wt.% urea aqueous solution) is widely used as the NH3 source for selective catalytic reduction (SCR) of NOx in diesel aftertreatment systems. The transformation of sprayed liquid phase DEF droplets to gas phase NH3 is a complex physical and chemical process. Briefly, it experiences water vaporization, urea thermolysis/decomposition and hydrolysis. Depending on the DEF doser, decomposition reaction tube (DRT) design and operating conditions, incomplete decomposition of injected urea could lead to solid urea deposit formation in the diesel aftertreatment system. The formed deposits could lead to engine back pressure increase and DeNOx performance deterioration etc. The formed urea deposits could be further transformed to chemically more stable substances upon exposure to hot exhaust gas, therefore it is critical to understand this transformation process.

Inverse Method for Measuring Weld Temperatures during Resistance Spot Welding

A new monitoring system predicts the progression of welding temperature fields during resistance spot welding. The system captures welding voltages and currents to predict contact diameters and simulate temperature fields. The system accurately predicts fusion lines and heat-affected zones. Accuracy holds even for electrode tips used for a few thousand welds of zinc coated steels.

Identification of True Stress-Strain Curve of Thermoplastic Polymers under Biaxial Tension

This article is concerned with identification of true stress-strain curve under biaxial tension of thermoplastic polymers. A new type of biaxial tension attachment was embedded first in a universal material test machine, which is able to transform unidirectional loading of the test machine to biaxial loading on the specimen with constant velocity. Cruciform specimen geometry was optimized via FE modeling. Three methods of calculating true stress in biaxial tension tests were compared, based on incompressibility assumption, linear elastic theory and inverse engineering method, respectively. The inverse engineering method is more appropriate for thermoplastic polymers since it considers the practical volume change of the material during biaxial tension deformation. The strategy of data processing was established to obtain biaxial tension true stress-strain curves of different thermoplastic polymers.

IGNITION OF FUELS BY RAPID COMPRESSION

THE autoignition characteristics of several fuels under various conditions of mixture strength, compression ratio, and temperature have been studied by means of a rapid-compression machine. The behaviors of a knock inhibitor, tetraethyl lead, and a knock inducer, ethyl nitrite, have also been studied. Simultaneous records of pressure, volume, and the inflammation have been obtained. These records show the diverse aspects of the autoignition phenomenon and indicate, among other things, according to the authors, that a comparison of the detonating tendencies of fuels must include not only a consideration of the length of the delay period but also an evaluation of the rate of pressure rise during autoignition. Physical interpretations of the data are presented but chemical interpretations have been avoided. The work was exploratory in nature. The authors hope that the results will stimulate activity in this important branch of combustion research.

Engine Wear Modeling with Sensitivity to Lubricant Chemistry: A Theoretical Framework

The life of an automotive engine is often limited by the ability of its components to resist wear. Zinc dialkyldithiophosphate (ZDDP) is an engine oil additive that reduces wear in an engine by forming solid antiwear films at points of moving contact. The effects of this additive are fairly well understood, but there is little theory behind the kinetics of antiwear film formation and removal. This lack of dynamic modeling makes it difficult to predict the effects of wear at the design stage for an engine component or a lubricant formulation. The purpose of this discussion is to develop a framework for modeling the formation and evolution of ZDDP antiwear films based on the relevant chemical pathways and physical mechanisms at work.

Effect of Composition, Particle Size, and Heat Treatment on the Mechanical Properties of Al-4.5 wt.% Cu Based Alumina Particulate Reinforced Composites

The quest for higher efficiency and performance of automotive vehicles requires application of materials with high strength, stiffness and lower weight in their construction. Particulate-reinforced aluminum-matrix composites are cost-competitive materials, which can meet these requirements. MMCC, Inc. has been optimizing particulate-reinforced alloy systems and developing the Advanced Pressure Infiltration Casting (APIC™) process for the manufacture of components from these materials. This paper discusses the results of a recent study in which composites reinforced with 55 vol.% alumina were cast using two sizes of alumina particulate and eight different matrix alloys based on Al-4.5 wt.% Cu with varying amounts of silicon and magnesium. Optimum heat treatments for each alloy were determined utilizing microhardness studies. The tensile strength and fracture toughness were evaluated as a function of alloy chemistry, particulate size, and heat treatment.

Painting is the most expensive unit operation in automobile manufacturing and the source of over 90 percent of the air, water and solid waste emissions at the assembly plant. While innovative paint technologies such as waterborne or powder paints can potentially improve plant environmental performance, implementing these technologies often requires major capital investment. A process-based technical cost model was developed for examining the environmental and economic implications of automotive painting at the unit operation level. The tradeoffs between potential environmental benefits and their relative costs are evaluated for current and new technologies.

Economic Analysis of Hydro-Mechanical Sheet Metal Forming

Recent industry trends have resulted in growing interest among automakers in low to medium volume manufacturing. The expansion of automobile production into developing economies and the desire to produce specialized vehicles for niche markets have pressed the automakers to find cost effective solutions for manufacturing at low volumes, particularly with regard to sheet metal forming. Conventional high volume stamping operations rely heavily on achieving minimum scale economies which occur at about 200,000 parts per year. These scale economies are mainly dictated by the efficient use of the standard, expensive cast iron dies. These dies can cost well over one million dollars depending on the part, and in return offer tool lives over 5 million strokes. Die investment can be reduced by changing the stamping process technology. Hydro-mechanical forming has been proposed as a promising low volume alternative to conventional stamping.

Draw Bead Penetration as a Control Element of Material Flow

Draw beads are widely utilized as a mechanism for providing proper restraining force to a sheet in a forming operation. In this paper, numerical simulations using the nonlinear finite element method are conducted to model the process of drawing a sheet through various draw bead configurations to study the mechanics of draw bead restraint. By examing the sensitivity of the draw bead restraining force due to the change of the draw bead penetration, the work shows that the penetration has the potential to be a very good element for varying and controlling restraining force during the process. A closed-loop feedback control of draw bead penetration using a proportional-integral controller is achieved by the combination of the original finite element simulation and a special element which links penetration to a pre-defined restraining force trajectory.

Developing Design Guidelines for an SCR Assembly Equipped for RF Sensing of NH3 Loading

The Cu-zeolite (CuZ) SCR catalyst enables higher NOx conversion efficiency in part because it can store a significant amount of NH3. “NH3 storage control”, where diesel exhaust fluid (DEF) is dosed in accord with a target NH3 loading, is widely used with CuZ catalysts to achieve very high efficiency. The NH3 loading actually achieved on the catalyst is currently estimated through a stoichiometric calculation. With future high-capacity CuZ catalyst designs, it is likely that the accuracy of this NH3 loading estimate will become limiting for NOx conversion efficiency. Therefore, a direct measurement of NH3 loading is needed; RF sensing enables this. Relative to RF sensing of soot in a DPF (which is in commercial production), RF sensing of NH3 adsorbed on CuZ is more challenging. Therefore, more attention must be paid to the “microwave resonance cavity” created within the SCR assembly. The objective of this study was to develop design guidelines to enable and enhance RF sensing.

Detailed Calculation of Heating, Evaporation, and Reaction Processes of a Thin Liquid Layer of Hydrocarbon Fuel

A one-dimensional model has been developed for the species and energy transfer over a thin (0.1-0.5 mm) layer of liquid fuel present on the wall of a spark-ignition engine. Time-varying boundary conditions during compression and flame passage were used to determine the rate of methanol vaporization and oxidation over a mid-speed, mid-load cycle, as a function of wall temperature. The heat of vaporization and the boiling point of the fuel were varied about a baseline to determine the effect of these characteristics, at a fixed operating point and lean conditions (ϕ = 0.9). The calculations show that the evaporation of fuels from layers on cold walls starts during flame passage, peaking a few milliseconds later, and continuing through the exhaust phase.
