Work Hardening and Strength Analysis of Steel Structure with Special Cross Section

This paper presents the results of a strength analysis of a newly developed steel structure featuring a special cross section achieved with the hydroforming process that minimizes the influence of springback. This structure has been developed in pursuit of further weight reductions for the steel body in white. A steel tube with tensile strength of 590 MPa was fabricated in a low-pressure hydroforming operation, resulting in thicker side walls. The results of a three-point bending test showed that the bending strength of the new steel structure with thicker side walls was substantially increased. A finite element crush analysis based on the results of a forming analysis was shown to be effective in predicting the strength of the structure, including the effect of work hardening.

Wear Properties of Car Engine Shaft in Actual Engine Environment

When evaluating the wear properties of slide bearings for car engines, it is a common practice to conduct long-term physical test using a bearing tester for screening purposes according to the revolution speed of the shaft, supply oil temperature and bearing pressure experienced in the actual use of engines. The loading waveform applied depends on the capability of the tester that is loaded, and it is often difficult to apply a loading waveform equivalent to that of actual engines. To design an engine that is more compact or lighter, it is necessary to reduce the dimensions of slide bearings and the distance between bearings. This requires loading tests on a newly designed engine by applying a loading waveform equivalent to that of actual engines to slide bearings and their vicinity before conducting a firing test. We therefore conducted an engine firing test by attaching thin-film sensors to the slide bearing part of the engine and measured the actual load distribution.

Waza (Skilled Craftsmanship) that Created RA272 Exhaust Pipe used in Formula 1 Race in 1960's

This study attempted to faithfully reproduce and scientifically analyze the process of formation of the exhaust pipe of the winning RA272 engine used in Formula One in the 1960's, using the waza (skills) employed in its fashioning, which have been handed down by its makers. This analysis showed that the manual bending method, used to create the RA272 exhaust pipe, which was filled with sand and bent while being flame-heated, without the use of figures or molds, was superior to the mechanical bending method of that time, from the standpoint of short-term period of production. We have determined that the pipe displays that the microstructure of the material remains stable, even at exhaust temperatures of 700°C to 900°C, and that useful information on the pipe's shape stability and mechanical strength has been provided.

Warm-Up Characteristics of Thin Wall Honeycomb Catalysts

HC emission standards will be tightened during the 1990's in the US. A key issue in reducing HC emission is improving the warm-up characteristics of catalysts during the cold start of engines. For this purpose, studies are under way on reduction of heat mass of ceramic substrates. Reduction of cell walls in substrates to thickness smaller than the current thickness of 12mil or 6mil has resulted in reduced heat mass, and also reduced flow restriction of substrates. The warm-up characteristics of low bulk density catalysts are better than those of high bulk density, i.e., the warm-up characteristics of thinner wall or lower cell density catalysts are better than those of thicker wall or higher cell density catalysts. A relationship between geometric surface area and warm-up characteristics is observed.

Virtual Occupant Model with Active Joint Torque Control for Muscular Reflex

Riding comfort on the seat is one of the important factors for vehicle comfort. To analyze riding comfort, there were some models for predicting human vibrations in the past studies. On the other hand, it is strongly affected by human body motion caused by vehicle excitation during driving especially low frequency, but it is difficult to predict human motion due to an unclear mechanism of muscle reflex. The purpose of this study is to construct virtual riding comfort testing simulation based on virtual prototyping of the seat. In this study, a virtual occupant model that predicts occupant motion on the seat against external excitation including muscle reflex for maintaining sitting posture constructed. The whole body was modeled as 15 segments biomechanical model (1D) with wobbling mass. Each joint has passive elastic torque and damping torque springs. Human body surface was modeled as rigid shape.

Virtual Car Sound Synthesis Technique for Brand Sound Design of Hybrid and Electric Vehicles

One of the practical consequences of the development of low CO₂ emission cars is that many of the traditional NVH sound engineering processes no longer apply and must be revisited. Different and new sound sources, new constraints on vehicle body design (e.g., due to weight) and new sound perception characteristics make that the NVH knowledge built on generations of internal combustion-powered vehicles cannot be simply transferred to Hybrid and Electric Vehicles (HEV). Hence, the applicability of tools must be reviewed and extensions need to be developed where necessary. This paper focuses on sound synthesis tools as developed for ICE-powered vehicles. Because of the missing masking effect and the missing intake and exhaust noise of the Internal Combustion Engine (ICE) in electric vehicles, on one hand electric vehicles are quieter than traditional vehicles.

Vibrational Analysis Method on High-frequency Electric-drive Motor Noise

When a vehicle is cruising, unpleasant noise in the 4 to 5 KHz high-frequency band can be heard at the center of all seats in the vehicle cabin. In order to specify the source of this noise, the correlation between the noise and airborne noise from the outer surface of the transmission was determined, and transfer path analysis was conducted for the interior of the transmission. The results indicated that the source of the noise was the 0th-order breathing mode specific to the drive motor. To make it possible to predict this at the desk, a vibrational analysis method was proposed for drive motors made up of laminated electrical steel sheets and segment-type coils. Material properties data for the electrical steel sheets and coils was employed in the drive motor vibrational analysis model without change. The shapes of the laminated electrical steel sheets and coils were also accurately modeled.

Vibration Testing and Modal Analysis of Airplanes – Recent Advances

The paper will introduce some recent advances in vibration testing and modal analysis of airplanes. Recently, a very promising parameter estimation method became available, that has the potential to become the new standard. The main advantage of this so-called PolyMAX method is that it yields extremely clear stabilization diagrams even for broadband and high-order analyses. The method will be applied to two aircraft cases: a Ground Vibration Test using broadband shaker excitation on a small composite aircraft and in-flight data using natural turbulences as excitation. These two data sets allow illustrating both the classical Frequency Response Function based as well as the operational output-only modal analysis process.

Vibration Reduction in Motors for the SPORT HYBRID SH-AWD

A new motor has been developed that combines the goals of greater compactness, increased power and a quiet drive. This motor is an interior permanent magnet synchronous motor (IPM motor) that combines an interior permanent magnet rotor and a stator with concentrated windings. In addition, development of the motor focused on the slot combination, the shape of the magnetic circuits and the control method all designed to reduce motor noise and vibration. An 8-pole rotor, 12-slot stator combination was employed, and a gradually enlarged air gap configuration was used in the magnetic circuits. The gradually enlarged air gap brings the centers of the rotor and the stator out of alignment, changing the curvature, and continually changing the amount of air gap as the rotor rotates. The use of the gradually enlarged air gap brings torque degradation to a minimum, and significantly reduces torque fluctuation and iron loss of rotor and stator.

Vibration Qualification Test of an Aircraft Piccolo Tube Using Multiple-Input-Multiple-Output Control Technology

Wing Anti-Icing Systems (WAIS) are integral part of a wing design. Their presence ensures safety in all-weather conditions. In standard designs, the WAIS are fitted in the slat internal structure and runs throughout its span in between the ribs. Given its critical function, such a system has to pass qualification test. The test specification is dictated by international standards. In the case discussed in this article, the standard adopted is the RTCA DO-160G “Environmental Conditions and Test Procedures for Airborne Equipment”. In particular, the work presented here concerns with the Vibration environmental test. The standard prescribes a number of dynamic tests to be carried out on the AIS: random, shock and sine excitation tests have to be performed in order to study their effect on the parts composing the Anti-Icing System. The standard prescribes vibration levels at the attachment locations of the AIS to the wings' ribs.

Verification of Influences of Biodiesel Fuel on Automotive Fuel-line Rubber and Plastic Materials

At present, biodiesel fuels using natural-origin materials are expanding in share, and there are many different kinds. Biodiesel fuel generates organic acid when it deteriorates, so care is needed when evaluating the influence of the fuel on automotive fuel-line materials. A model biodiesel fuel was designed taking into account deterioration of the fuel and mixing of impurities into it. Durability of automotive fuel-line rubber and plastic materials were evaluated by using the model fuel. From the evaluation results, it was found that fluoroelastomer (hereafter referred to as FKM) and polyacetal resin (hereafter referred to as POM) deteriorate depending on specific fuel properties and deterioration state. In this paper, we report evaluating results of biodiesel fuels on the automotive fuel-line rubber and plastic materials, and the importance of biodiesel fuel property management.

Verification of Flag Usage Patterns by Static Analysis Techniques

A flag is a global boolean variable used to achieve synchronization between various tasks of an embedded system. An application implementing flags performs actions or events based on the value of the flags. If flag variables are not implemented properly, certain synchronization related issues can arise which can lead to unexpected behavior or failure of the underlying system. In this paper, we present an automated verification technique to identify and verify flag usage patterns at an early stage of code development. We propose a two-step approach which consists of: a. identification of all potential flag variables and b. verification of flag usage patterns against predefined set of rules. The results of our experiment demonstrate that the proposed approach reduces the cost and complexity of the flag review process by almost 70%.

Venturi Vacuum Transducer Enables Heavy EGR Control

In order to significantly reduce NOx levels by EGR (Exhaust Gas Recirculation), while maintaining good fuel economy and driveability, the EGR flow rate must be properly and accurately controlled under a variety of engine operating conditions. Toward this objective, a new EGR control system was developed. It utilizes a carburetor venturi vacuum for a stable reference signal that represents the engine operating condition and it controls the EGR flow rate by using a feedback principle to obtain sufficient flexibility compatible with several different engines. Its control characteristics were mathematically analyzed. And it has also been confirmed that the system can automatically compensate for the drift in EGR characteristics. This EGR control system has been utilized in Nissan’s emission control systems in order to comply with the 1978 Japanese Emission Standards and the 1980 U.S. Federal and California Emission Standards.

Vehicle Cornering and Braking Behavior Simulation Using a Finite Element Method

This paper presents a vehicle dynamic simulation using a finite element method for performing more accurate simulations under extreme operating conditions with large tire deformation. A new hourglass control scheme implemented in an explicit finite element analysis code LS-DYNA(1) is used to stabilize tire deformation. The tires and suspension systems are fully modeled using finite elements and are connected to a rigid body that represents the whole vehicle body as well as the engine, drive train system and all other interior parts. This model is used to perform cornering and braking behavior simulations and the results are compared with experimental data. In the cornering behavior simulation, the calculated lateral acceleration and yaw rate at the vehicle's center of gravity agree well with the experimental results. Their nonlinear behavior is also well expressed.

Variable Characteristic Permanent Magnet Motor for Automobile Application

This paper describes a variable magnetomotive force interior permanent magnet (IPM) machine for use as a traction motor on automobiles in order to reduce total energy consumption during duty cycles and cut costs by using Dy-free magnets. First, the principle of a variable magnetomotive force flux-intensifying IPM (VFI-IPM) machine is explained. A theoretical operating point analysis of the magnets using a simplified model with nonlinear B-H characteristics is presented and the results are confirmed by nonlinear finite element analysis. Four types of magnet layouts were investigated for the magnetic circuit design. It was found that a radial magnetization direction with a single magnet is suitable for the VFI-IPM machine. Magnetization controllability was investigated with respect to the magnet thickness, width and coercive force for the prototype design. The estimated variable motor speed and torque characteristics are presented.

Validation of Wireless Power Transfer up to 11kW Based on SAE J2954 with Bench and Vehicle Testing

Wireless Power Transfer (WPT) promises automated and highly efficient charging of electric and plug-in-hybrid vehicles. As commercial development proceeds forward, the technical challenges of efficiency, interoperability, interference and safety are a primary focus for this industry. The SAE Vehicle Wireless Power and Alignment Taskforce published the Recommended Practice J2954 to help harmonize the first phase of high-power WPT technology development. SAE J2954 uses a performance-based approach to standardizing WPT by specifying ground and vehicle assembly coils to be used in a test stand (per Z-class) to validate performance, interoperability and safety. The main goal of this SAE J2954 bench testing campaign was to prove interoperability between WPT systems utilizing different coil magnetic topologies. This type of testing had not been done before on such a scale with real automaker and supplier systems.

Validation of Turbulent Combustion and Knocking Simulation in Spark-Ignition Engines Using Reduced Chemical Kinetics

Downsizing or higher compression ratio of SI engines is an appropriate way to achieve considerable improvements of part load fuel efficiency. As the compression ratio directly impacts the engine cycle thermal efficiency, it is important to increase the compression ratio in order to reduce the specific fuel consumption. However, when operating a highly boosted / downsized SI engine at full load, the actual combustion process deviates strongly from the ideal Otto cycle due to the increased effective loads requiring ignition timing delay to suppress abnormal combustion phenomena such as engine knocking. This means that for an optimal design of an SI engine between balances must be found between part load and full load operation. If the knocking characteristic can be accurately predicted beforehand when designing the combustion chamber, a reduction of design time and /or an increase in development efficiency would be possible.

The accuracy of FE (Finite Element) side impact dummy characteristics is important when using FE vehicle model for vehicle development. This study evaluated the response characteristics of FE SID-lls dummy (5TH female) model that was developed by FTSS using FE code PAM-CRASH™. This paper will describe improvements of computational evaluation method and FE dummy model in the sled tests simulated interior. For the various impact conditions, good correlation between FE calculation and the sled test results was obtained.

Utilization of Motor-Driven Gearshift System

Recently, for passenger cars, hand operated gearshift systems have been made available by some manufacturers for the purpose of easy gearshift operation and to make driving more fun. For adapting such a system to an ATV (All Terrain Vehicle), which is used mainly for agriculture and leisure, the whole system should be compact and lightweight. It is also necessary for the clutch to be engaged properly under various running conditions. This gearshift system performs both engaging and disengaging of the clutch and moving the gearshift spindle with one motor. Since this system is controlled by calculated engine speed, vehicle speed and gear position, suitable gear shifting is realized under various running conditions. For optimal clutch control, there is a reversing point for the decreasing and increasing of engine speed for each gearshift. This accelerates the clutch engagement speed and makes quick returning of the gearshift spindle.

Using the Hybrid FE-SEA Model of a Trimmed Full Vehicle to Reduce Structure Borne Noise from 200Hz to 1kHz

The Hybrid FE-SEA method has been used to create fast/efficient model of structure-borne noise in a fully trimmed vehicle from 200Hz to 1kHz. A joint paper is presented which highlights the method and modelling process along with extensive validation results. This paper describes the use of the model to analyze structure borne noise in the full vehicle, design and evaluate the impact of counter-measures. One of the key attributes of the Hybrid FE-SEA method is the ability to predict noise transfer paths in the vehicle. First, results from a Noise Path Analysis are used to identify key contributors to interior noise in the 200Hz-1kHz frequency range. Next potential design strategies for reducing interior noise are introduced along with implications on the model. Finally, sample prediction results illustrating the impact of design changes on interior noise levels are shown along with preliminary experimental validation results.
