Variability Analysis of FMVSS-121 Air Brake Systems: 60-mi/hr Service Brake System Performance Data for Truck Tractors

In support of the Federal Motor Carrier Safety Administration’s (FMCSA’s) ongoing interest in connected and automated commercial vehicles, this report summarizes analyses conducted to quantify variability in stopping distance tests conducted on commercial truck tractors. The data used were retrieved from tests performed under the controlled conditions specified for FMVSS-121 air brake system compliance testing. The report explores factors affecting the variability of the service brake stopping distance as defined by 49 CFR 571.121, S5.3.1 Stopping Distance—trucks and buses stopping distance. Variables examined in this analysis include brake type, weight, wheelbase, and tractor antilock braking system (ABS). This analysis uses existing test data collected between 2010 and 2019. Several of the examined parameters affected both tractor stopping distance and stopping distance variability.

Tribological Characteristics of Electrolytic Coatings for Aluminum Engine Cylinder Lining Applications

The friction and wear characteristics of three commercially-available, electrolytic coatings for aluminum engine cylinder bores were compared to those of cast iron liners. A Ni/SiC electrocomposite, a hard anodized treatment, and a Plasma Electrolytic Oxidation (PEO) coating were investigated. ASTM standard test method G133-95, non-firing test method, for linearly reciprocating sliding wear was modified to use segments of piston rings and cylinder liners. Tests were conducted using Mr. Goodwrench™ 5W30 as a lubricant at room temperature. The normal force was 150N, the reciprocating frequency was 15Hz, the stroke length was 8mm, and the test duration was 60 minutes. Kinetic friction coefficients ranged from 0.1 to 0.22, typical of boundary lubrication. The Ni/SiC and cast iron samples exhibited the lowest friction. The wear resistance of the Ni/SiC coating was superior to that of cast iron.

The Prediction of Fatigue Sensitivity to Void Content for 3D Reinforced Composites

Three dimensional fabrics have seen increasing use lately as composite reinforcements. Advantages over prepreg or chopped fiber processes can include cost, handling, consistent quality, impact behavior, and resistance to delamination [1]. To gain acceptance in the transportation industry it is imperative that properties including dynamic and fatigue behavior be designable. A Progressive Failure Analysis (PFA) was developed jointly by Alpha Star Corp and NASA to predict fatigue life of composites and determine their damage mechanisms so that the life could be extended. The title of this software package is GENOA™, and it was used to focus on the three dimensional fabric called 3WEAVE™ made by 3TEX, Inc. It was discovered through fatigue testing that void content greatly affected fatigue life for the 3D E-glass fabric reinforcing a polyurethane modified vinyl ester resin called Dion 9800 from Reichhold. This is a common characteristic for most structural materials.

Test Methodologies for Determining Energy Absorbing Mechanisms of Automotive Composite Material Systems

Composite materials have the potential to reduce the overall cost and weight of automotive structures with the added benefit of being able to dissipate large amounts of impact energy by progressive crushing. To identify and quantify the energy absorbing mechanisms in composite materials, test methodologies were developed for conducting progressive crush tests on composite specimens that have simplified test geometries. The test method development focused on isolating the damage modes associated with the frond formation that occurs in dynamic testing of composite tubes. A new test fixture was designed to progressively crush composite plate specimens under quasi-static test conditions. Preliminary results are presented under a sufficient set of test conditions to validate the operation of the test fixture.

Screening of Potential Biomass-Derived Streams as Fuel Blendstocks for Mixing Controlled Compression Ignition Combustion

Mixing controlled compression ignition, i.e., diesel engines are efficient and are likely to continue to be the primary means for movement of goods for many years. Low-net-carbon biofuels have the potential to significantly reduce the carbon footprint of diesel combustion and could have advantageous properties for combustion, such as high cetane number and reduced engine-out particle and NOx emissions. We developed a list of over 400 potential biomass-derived diesel blendstocks and populated a database with the properties and characteristics of these materials. Fuel properties were determined by measurement, model prediction, or literature review. Screening criteria were developed to determine if a blendstock met the basic requirements for handling in the diesel distribution system and use as a blend with conventional diesel. Criteria included cetane number ≥40, flashpoint ≥52°C, and boiling point or T90 ≤338°C.

Residual Stress Distribution in a Hydroformed Advanced High Strength Steel Component: Neutron Diffraction Measurements and Finite Element Simulations

Today’s automotive industry is witnessing increasing applications of advanced high strength steels (AHSS) combined with innovative manufacturing techniques to satisfy fuel economy requirements of stringent environmental regulations. The integration of AHSS in novel automotive structure design has introduced huge advantages in mass reduction while maintaining their structural performances, yet several concerns have been raised for this relatively new family of steels. One of those concerns is their potentially high springback after forming, which can lead to geometrical deviation of the final product from its designed geometry and cause difficulties during assembly. From the perspective of accurate prediction, control and compensation of springback, further understanding on the effect of residual stress in AHSS parts is urged. In this work, the residual stress distribution in a 980GEN3 steel part after hydroforming is investigated via experimental and numerical approaches.

Residual Stress Analysis for Additive Manufactured Large Automobile Parts by Using Neutron and Simulation

Metal additive manufacturing has high potential to produce automobile parts, due to its shape flexibility and unique material properties. On the other hand, residual stress which is generated by rapid solidification causes deformation, cracks and failure under building process. To avoid these problems, understanding of internal residual stress distribution is necessary. However, from the view point of measureable area, conventional residual stress measurement methods such as strain gages and X-ray diffractometers, is limited to only the surface layer of the parts. Therefore, neutron which has a high penetration capability was chosen as a probe to measure internal residual stress in this research. By using time of flight neutron diffraction facility VULCAN at Oak Ridge National Laboratory, residual stress for mono-cylinder head, which were made of aluminum alloy, was measured non-distractively. From the result of precise measurement, interior stress distribution was visualized.

Phosphorous Poisoning and Phosphorous Exhaust Chemistry with Diesel Oxidation Catalysts

Phosphorous in diesel exhaust is derived via engine oil consumption from the zinc dialkyldithiophosphate (ZDDP) oil additive used for engine wear control. Phosphorous present in the engine exhaust can react with an exhaust catalyst and cause loss of performance through masking or chemical reaction. The primary effect is loss of light-off or low temperature performance. Although the amount of ZDDP used in lube oil is being reduced, it appears that there may is a minimum level of ZDDP needed for engine durability. One of the ways of reducing the effects of the resulting phosphorous on catalysts might be to alter the chemical state of the phosphorous to a less damaging form or to develop catalysts which are more resistant to phosphorous poisoning. In this study, lube oil containing ZDDP was added at an accelerated rate through a variety of engine pathways to simulate various types of engine wear or oil disposal practices.

On-Board Particulate Filter Failure Prevention and Failure Diagnostics Using Radio Frequency Sensing

The increasing use of diesel and gasoline particulate filters requires advanced on-board diagnostics (OBD) to prevent and detect filter failures and malfunctions. Early detection of upstream (engine-out) malfunctions is paramount to preventing irreversible damage to downstream aftertreatment system components. Such early detection can mitigate the failure of the particulate filter resulting in the escape of emissions exceeding permissible limits and extend the component life. However, despite best efforts at early detection and filter failure prevention, the OBD system must also be able to detect filter failures when they occur. In this study, radio frequency (RF) sensors were used to directly monitor the particulate filter state of health for both gasoline particulate filter (GPF) and diesel particulate filter (DPF) applications.

Neutron Diffraction Studies of Intercritically Austempered Ductile Irons

Neutron diffraction is a powerful tool that can be used to identify the phases present and to measure the spacing of the atomic planes in a material. Thus, the residual stresses can be determined within a component and/or the phases present. New intercritically austempered irons rely on the unique properties of the austenite phase present in their microstructures. If these materials are to see widespread use, methods to verify the quality (behavior consistency) of these materials and to provide guidance for further optimization will be needed. Neutron diffraction studies were performed at the second generation neutron residual stress facility (NRSF2) at the High Flux Isotope Reactor (HFIR) at Oak Ridge National Laboratory on a variety of intercritically austempered irons. For similar materials, such as TRIP steels, the strengthening mechanism involves the transformation of metastable austenite to martensite during deformation.

Modeling of Strain Rate Effects in Automotive Impact

This paper deals with the effects of various approaches for modeling of strain rate effects for mild and high strength steels (HSS) on impact simulations. The material modeling is discussed in the context of the finite element method (FEM) modeling of progressive crush of energy absorbing automotive components. The characteristics of piecewise linear plasticity strain rate dependent material model are analyzed and various submodels for modeling of impact response of steel structures are investigated. The paper reports on the ranges of strains and strain rates that are calculated in typical FEM models for tube crush and their dependence on the material modeling approaches employed. The models are compared to the experimental results from drop tower tests.

Manufacturing of Carbon Fibers Using Microwave-Assisted Plasma Technology

The most significant obstacle to the widespread use of carbon-fiber-based composites by the automotive industry is the high cost of carbon fibers in comparison to other potential structural materials. Carbon fibers are currently produced by thermal pyrolysis of a polyacrylonitrile (PAN) precursor to obtain the desired properties. The most significant cost factors in the process are the high cost of precursors and the high capital equipment and energy costs in conversion to carbon fiber. The Department of Energy is supporting developmental efforts to reduce costs in both precursor production and conversion areas. This paper describes developments in the conversion process. Because of the unsuccessful results of manufacturing carbon fibers through their direct heating with microwave radiation (variable frequency microwave [VFM] and single frequency microwave [SFM] energy), new avenues were explored for this processing.

Ionic Liquids as Novel Lubricants or Lubricant Additives

For internal combustion engines and industrial machinery, it is well recognized that the most cost-effective way of reducing energy consumption and extending service life is through lubricant development. This presentation summarizes our recent R&D achievements on developing a new class of candidate lubricants or oil additives ionic liquids (ILs). Features of ILs making them attractive for lubrication include high thermal stability, low vapor pressure, non-flammability, and intrinsic high polarity. When used as neat lubricants, selected ILs demonstrated lower friction under elastohydrodynamic lubrication and less wear at boundary lubrication benchmarked against fully-formulated engine oils in our bench tests. More encouragingly, a group of non-corrosive, oil-miscible ILs has recently been developed and demonstrated multiple additive functionalities including anti-wear and friction modifier when blended into hydrocarbon base oils.

Influence of the Combustion Energy Release on Surface Accelerations of an HCCI Engine

Large cyclic variability along with increased combustion noise present in low temperature combustion (LTC) modes of internal combustion engines has driven the need for fast response, robust sensors for diagnostics and feedback control. Accelerometers have been shown as a possible technology for diagnostics and feedback control of advanced LTC operation in internal combustion engines. To make better use of this technology, an improved understanding is necessary of the effect of energy release from the combustion process on engine surface vibrations. This study explores the surface acceleration response for a single-cylinder engine operating with homogeneous charge compression ignition (HCCI) combustion. Preliminary investigation of the engine surface accelerations is conducted using a finite element analysis of the engine cylinder jacket along with consideration of cylindrical modes of the engine cylinder.

In-Situ Mechanical Property Evaluation of Dielectric Ceramics in Multilayer Capacitors

The Young's modulus, hardness, and fracture toughness of barium titanate dielectric ceramics in three commercially available multilayer capacitors (MLCs) were measured in-situ using indentation and a mechanical properties microprobe. The three MLCs were equivalent in size (0805), capacitance (0.1 μF) and dielectric type (X7R). The Young's modulus and hardness of the dielectric ceramics in the three MLCs were similar, while there were statistically significant differences in their fracture toughnesses. The results provide insight into the assessment of MLC mechanical reliability, and show that equivalent electrical MLC rating is not necessarily a guarantee that the dielectric ceramics in them will exhibit equivalent mechanical performance.

Impact of Materials Properties on Higher-Temperature Engine Operation

We examine the effects on materials temperatures and engine efficiency via simulations of engines operating at temperatures which exceed the thermal limits of today’s materials. Potential focus areas include high-speed, high-load operation (in the fuel-enrichment zone) as well as conditions of selective cooling at lower speeds and loads. We focus on a light-duty DISI and a heavy-duty CI engine using GT-Power. Temperature distributions within the head, block, piston, and valves were obtained from 3D FEA simulations coupled with 1D GT-Power representations of the engine’s gas flow and combustion regions.

Heavy Vehicle Propulsion Materials: Recent Progress and Future Plans

The Heavy Vehicle Propulsion Materials Program provides enabling materials technology for the U.S. DOE Office of Heavy Vehicle Technologies (OHVT). The technical agenda for the program is based on an industry assessment and the technology roadmap for the OHVT. A five-year program plan was published in 2000. Major efforts in the program are materials for diesel engine fuel systems, exhaust aftertreatment, and air handling. Additional efforts include diesel engine valve-train materials, structural components, and thermal management. Advanced materials, including high-temperature metal alloys, intermetallics, cermets, ceramics, amorphous materials, metal- and ceramic-matrix composites, and coatings, are investigated for critical engine applications. Selected technical issues and planned and ongoing projects as well as brief summaries of several technical highlights are given.

The objective of the Heavy Vehicle Propulsion Materials Program is to develop the enabling materials technology for the clean, high-efficiency diesel truck engines of the future. The development of cleaner, higher-efficiency diesel engines imposes greater mechanical, thermal, and tribological demands on materials of construction. Often the enabling technology for a new engine component is the material from which the part can be made. The Heavy Vehicle Propulsion Materials Program is a partnership between the Department of Energy (DOE), and the diesel engine companies in the United States, materials suppliers, national laboratories, and universities. A comprehensive research and development program has been developed to meet the enabling materials requirements for the diesel engines of the future.

Graphitic Foam Thermal Management Materials for Electronic Packaging

The goal of this program is to utilize the recently developed high conductivity carbon foam for thermal management in electronics (heat exchangers and heat sinks). The technique used to fabricate the foam produces mesophase pitch-based graphitic foam with extremely high thermal conductivity and an open-celled structure. The thermal properties of the foam have been increased by 79% from 106 to 187 W/m·K at a density of 0.56 g/cm3 through process optimization. It has been demonstrated that when the high-thermal-conductivity graphitic foam is utilized as the core material for the heat exchanger, the effective heat transfer can be increased by at least an order of magnitude compared to traditional designs. A once-through-foam core/aluminum-plated heat exchanger has been fabricated for testing in electronic modules for power inverters.

Friction Stir Spot Welding (FSSW) of Advanced High Strength Steel (AHSS)

Friction stir spot welding (FSSW) is applied to join advanced high strength steels (AHSS): galvannealed dual phase 780 MPa steel (DP780GA), transformation induced plasticity 780 MPa steel (TRIP780), and hot-stamped boron steel (HSBS). A low-cost Si₃N₄ ceramic tool was developed and used for making welds in this study instead of polycrystalline cubic boron nitride (PCBN) material used in earlier studies. FSSW has the advantages of solid-state, low-temperature process, and the ability of joining dissimilar grade of steels and thicknesses. Two different tool shoulder geometries, concave with smooth surface and convex with spiral pattern, were used in the study. Welds were made by a 2-step displacement control process with weld time of 4, 6, and 10 seconds. Static tensile lap-shear strength achieved 16.4 kN for DP780GA-HSBS and 13.2 kN for TRIP780-HSBS, above the spot weld strength requirements by AWS. Nugget pull-out was the failure mode of the joint.
