A Bursting Failure Criterion for Tube Hydroforming

Fundamental differences exist between sheet metal forming and hydroforming processes. Sheet metal forming is basically a one step metal fabrication process. Almost all plastic deformation of an originally flat blank is introduced when the punch is moved normal to a clamped sheet metal. Hydroforming, however, consists of multiple steps of tube making, pre-bending, crushing, pressurization, etc. Each of the above mentioned steps can introduce permanent plastic deformations. The forming limit diagram obtained for sheet metal forming may or may not be used in hydroforming evaluations. A failure criterion is proposed for predicting bursting failures in tube hydroforming. The tube material's stress-strain curve, obtainable from uniaxial tensile test and subjected to some postulations under large stress/strain states, is used in judging the failure.

A Comparison of Aluminum, Sheet Molding Compound and Steel for Hoods

A unique opportunity arose to make a direct comparison of aluminum, sheet molding compound (SMC) and steel using a common hood design. In considering all possible material combinations of inner and outer panels, it was discovered that some of the combinations were incompatible due to material properties. Only the compatible material combinations were considered. Three different joining techniques - welding, bonding and bonded hem flanging - were evaluated. The cost, weight and structural performance of the chosen hood material combinations were established. Areas of further development were identified, including design optimization for specific material combinations.

A Connectorized Passive Optical Star for Automotive Networking Applications

This paper introduces for the first time a fully connectorized passive optical star for use with plastic optical fiber that addresses all automotive application requirements. A unique mixing element is presented that offers linear expandability, uniformity of insertion loss, and packaging flexibility. The star is constructed of all plastic molded components to make it low cost and produceable in high volume and is single-ended to facilitate vehicle integration. The star is connectorized to facilitate assembly into the vehicle power and signal distribution system.

A Predictive Process for Spring Failure Rates in Automotive Parts Applications

This paper discusses an analytical technique for computing the failure rate of steel springs used in automotive part applications. Preliminary computations may be performed and used to predict spring failure rates quickly at a very early stage of a product development cycle and to establish program reliability impact before commitment. The analytical method is essentially a combination of various existing procedures that are logically sequenced to compute a spring probability of failure under various operational conditions. Fatigue life of a mechanical component can be computed from its S-N curve. For steels, the S-N curve can be approximated by formulae which describe the fatigue life as a function of its endurance limit and its alternating stress. Most springs in service are preloaded and the actual stress fluctuates about a mean level. In order to compute an equivalent alternating stress with zero mean, an analytical method based on the Goodman Diagram is used.

Achieving Dent Resistance Improvements and Weight Reduction Through Stamping Process Optimization and Steel Substitution

Resistance to dents and dings, caused by plant handling and in-service use, is generally recognized as an important performance requirement for automotive outer body panels. This paper examines the dent resistance improvements that can be achieved by maximizing surface stretch, through adjustments to the press settings, and substitution of a higher strength steel grade. Initially, the stamping process was optimized using the steel supplied for production: a Ti/Nb-stabilized, ultra low carbon (ULC) grade. The stamping process was subsequently optimized with a Nb-stabilized, rephosphorized ULC steel, at various thicknesses. The formed panels were evaluated for percent surface stretch, percent thinning, in-panel yield strength after forming, and dent performance. The results showed that dent resistance can be significantly improved, even at a reduced steel thickness, thus demonstrating a potential for weight savings.

Application of Hydroformed Aluminum Extrusions to Vehicle Sub-Frame with Varied Wall Thickness

In a typical hydroforming operation, a round tube of constant wall thickness is bent into the overall shape desired for the final part, then placed between a pair of dies. Despite some small percentage of stretch that may occur as the tube expands, the wall thickness in the original tube is therefore substantially constant at all points. In some circumstances, a part is locally thickened or reinforced for extra strength. Normally, this is achieved by using a separate piece of reinforcement at selected location. In this paper, it is intended to present a unique method to achieve an optimal structural design allowing thin or thick gages where required along its cross-section. This is done via hydroforming an aluminum extrusion tube to an optimal frame structure having varied wall thickness to satisfy various loading requirements at a minimum weight. The engine cradle is used as an example to demonstrate this methodology.

Application of Induction Heating in Automotive Production

INDUCTION heating is a process or method by which metal parts are heated by simply placing them in an alternating magnetic field. The action is that of the transformer, whereby electrical energy is transferred or passed over to another isolated electric or secondary circuit by means of the magnetic field; thus, no physical attachments or electrical contacts are necessary to have electrical currents, which are dissipated as heat, flow in the parts to be processed. The strength and frequency of the alternating magnetic field can be selected to produce any desired rate of heating and ultimate temperature. A circuit can be set up to dry lacquer at 160 deg. fahr. on thin sheet-metal parts or to melt in record time immense steel ingots. Induction heating is now commercially applied in automotive production to many processes, and these are specified.

Application of Variation Simulation in Body Assembly Process Design

Build variation has long been recognized as one of the most important factors in vehicle performance. In this study an elastic assembly simulation program is used to guide a wheelhouse assembly process design to reduce build variation. Five (5) different clamping schemes are evaluated through the simulation program. From the five proposed process design choices, the best assembly process was identified, which results in reduced assembly variation and less tooling and manufacturing costs. Two different variation simulation approaches, one based on perturbation and the other based on Design of Experiments, were used to predict the assembly variation. Good agreement between the two approaches provided a validity check for the simulation tool.

Application of a Constrained Layer Damping Treatment to a Cast Aluminum V6 Engine Front Cover

Constrained Layer Damping (CLD) treatments have long provided a means to effectively impart damping to a structure [1, 2 and 3]. Traditionally, CLD treatments are constructed of a very thin polymer layer constrained by a thicker metal layer. Because the adhesion of a thin polymer layer is very sensitive to surface finish, surfaces that a CLD treatment can be effectively applied to have historically been limited to those that are very flat and smooth. New developments in material technology have provided thicker materials that are very effective and less expensive to apply when used as the damping layer in a CLD treatment. This paper documents the effectiveness of such a treatment on a cast aluminum front cover for a V6 engine. Physical construction of the treatment, material properties and design criteria will be discussed. Candidate applications, the assembly process, methods for secondary mechanical fastening will be presented.

Body-in-White Prototype Process in Chrysler's Jeep/Truck Platform

Chrysler Corporation's Jeep and Truck platform implemented a new design and prototype process for the body-in -white of a new pickup truck. A team approach achieved concurrent body design, stamping die design, assembly process development, and assembly tooling development. The first domestic US industry use of a 100% electronic design and release system was instrumental in the process. The new process produced a prototype body-in-white on time at 95 WBVP (weeks before volume production) with the highest level of production-intent components ever achieved within Chrysler at this stage of development.

This paper describes the application of the Design for Manufacture and Assembly (DFMA) method at Chrysler. Attention is focused on the development of the clutch and brake pedal and bracketry system of the PL project in the Small Car Platform. The Chrysler DFMA procedure including competitive evaluation and value engineering was utilized during the initial design phase involving product concept development from the original functional and manufacturing requirements. After the first laboratory tests, a number of key design and manufacturing concerns surfaced and led to a second cycle of DFMA analysis. The procedure permits major design functions and manufacturing and assembly process issues and criteria to be incorporated in the initial design stages.

TURBOGLIDE is the deluxe automatic transmission of the General Motors Chevrolet. One of its most important features is that its performance ratio is available at any throttle position, enabling control of torque ratio and engine output by the throttle pedal. The system includes a five-element torque converter, pump, three turbines, and the dual stator. The entire installed unit weighs 148 lb, a result of the general arrangement and the use of aluminum in the case and bell housing. The authors discuss the basic operating principle of the transmission, the arrangement, performance, torque distribution, control system, and valve body.

Carbon and Sulfur Effects on Performance of Microalloyed Spindle Forgings

Five heats of vanadium-microalloyed steel with carbon contents from 0.29% to 0.40% and sulfur contents from 0.031% to 0.110% were forged into automotive spindles and air cooled. Three of the steels were continuously cast whereas the other two were ingot cast. The forged spindles were subjected to microstructural analysis, mechanical property testing, full component testing and machinability testing. The microstructures of the five steels consisted of pearlite and ferrite which nucleated on prior austenite grain boundaries and predominantly on intragranularly dispersed sulfide inclusions of the resulfurized grades. Ultimate tensile strengths and room temperature Charpy V-notch impact toughness values were relatively insensitive to processing and compositional variations. The room temperature tensile and room-temperature impact properties ranged from 820 MPa to 1000 MPa (120 to 145 ksi) and from 13 Joules to 19 Joules (10 to 14 ft-lbs), respectively, for the various steels.

Considerations Affecting the Life of Automotive Camshafts and Tappets

WORK done in a development program relative to camshafts and tappets in the design of the Chrysler overhead-valve V-8 engine is described. The types of failure encountered are categorized as wear, scuffing, and fatigue. An accelerated test procedure was designed to promote early cam-tappet failures, and the development work was predicated upon the results obtained therefrom. Among the variables affecting the failure conditions, major emphasis was placed on material development. Specifically, the greater amount of time was spent in determining the optimum tappet material, while some time was devoted to the camshaft material. A combination of adjusted chemical composition and heat-treatment of hardenable cast iron for camshaft and tappets provided the best solution to the failure problems.

Counter-Gravity Casting Process for Making Thinwall Steel Exhaust Manifolds

Casting technology developmentshave led to a manufacturing process that allows the casting of thin wall (2-3mm) heat resistant ferritic stainless steel exhaust manifolds which can replace stamped and tubular weldments as well as iron castings where temperature requirements are increased. This casting process combines the thin wall and clean metal benefits of the counter gravity, vacuum-assist casting process using thin, light-weight bonded sand molds supported by vacuum-ridgidized sand. This combination is called the LSVAC (Loose Sand Vacuum Assisted Casting) process, a patented process. This process will significantly contribute to the growth of near-net shape steellstainless steel castings for automotive and allied industries. For exhaust manifolds, a modified grade of ferritic stainless steel with good oxidation resistance to 950°C in high dew point synthetic exhaust gas atmospheres was developed.

LIMITATIONS of the two general methods available for determining hardenability in steel, the authors point out, are that the test piece may not have a sufficient cross-section in which to develop the desired series of cooling rates, and that a special test piece (known as the L-type) must be machined for steels of low hardenability. The method using the Wuerfel bomb described in their paper, they explain, is directed primarily toward removal of these two limitations. Stated in terms of the critical diameter, they report that the results of the method are reproducible within ⅛ in.

Dodge Ram Pickup Vehicle: From Human Factors Development to Production Intent Metal Assembly

To evaluate and refine interior architecture of the new Dodge Ram pickup truck three years before production, a road worthy interior package validation buck was built using a fiberglass body shell. Molds for the shell were made using CAD/CAM techniques. Advanced CAD/CAM techniques were used to build the interior buck of a subsequent model from individual panels molded in carbon fiber. This buck also included inner structural panels and interior trim components taken from CAD data. For this and subsequent new vehicle programs, refinement of construction techniques allows the bucks to serve as aids in product design and manufacturing feasibility studies.

Effect of Simulated Material Properties and Residual Stresses on High Cycle Fatigue Prediction in a Compacted Graphite Iron Engine Block

Casting, machining and structural simulations were completed on a V8 engine block made in Compacted Graphite Iron (CGI) for use in a racing application. The casting and machining simulations generated maps of predicted tensile strength and residual stress in the block. These strength and stress maps were exported to a finite element structural model of the machined part. Assembly and operating loads were applied, and stresses due to these loads were determined. High cycle fatigue analysis was completed, and three sets of safety factors were calculated using the following conditions: uniform properties and no residual stress, predicted properties and no residual stress, and predicted properties plus residual stress.

Evaluation of a Continuous Annealed Bake Hardenable Steel for Improved Dent Resistance

The potential of bake hardenable steel as a substitute for SAE 1008 steel to reduce gage and improve dent resistance is investigated in this report. Outer body panels in particular are susceptible to palm printing and other forms of denting. Conventional SAE 1008 steel and a developmental continuous annealed bake hardenable steel from Inland Steel Company are compared for dent performance properties. Bake hardenable (BH) steel is a medium strength (200-350 MPa) steel that receives an increase in yield strength during the heating of the paint bake cycle. An increase in yield strength would result in an increase in dent resistance. The increase in dent resistance is more quantitatively evaluated by comparing the BH steel with the current production material (SAE 1008) of a rear compartment lid outer.

Evaluation of a New, Dual-Phase, Cold-Rolled Steel - Mechanical Properties, Aging Responses, and Weldability

Mechanical properties and welding characteristics of a commercial, dual-phase, low-carbon, cold-rolled steel are described. The new steel, HI-FORM 80d, exhibits a total elongation of about 24% as produced and develops a yield strength of about 625 MPa (91 ksi) in a formed and paint-baked part. Property uniformity is excellent and the weldability essentially equivalent to an AISI 1006 steel. In addition, the aging response of HI-FORM 80d is such that yield strengths near 550 MPa (80 ksi) can be achieved with strains of less than 2% and lower paint-bake temperatures than are currently in use.
