Warpage Prediction on Injection Molded Semi-Crystalline Thermoplastics

Warpage is the distortion induced by inhomogeneous shrinkage during injection molding of plastic parts. Uncontrolled warpage will result in dimensional instability and bring a lot of challenges to the mold design and part assembly. Current commercial simulation software for injection molding cannot provide consistently accurate warpage prediction, especially for semi-crystalline thermoplastics. In this study, the root cause of inconsistency in warpage prediction has been investigated by using injection molded polypropylene plaques with a wide range of process conditions. The warpage of injection molded plaques are measured and compared to the numerical predictions from Moldex3D. The study shows that with considering cooling rate effect on crystallization kinetics and using of the improved material model for residual stress calculations, good agreements are obtained between experiment and simulation results.

Basic steps coupled with advanced correlation techniques are required to produce system finite element models that correlate to modal test data. This paper describes those steps as they were applied to a system model of a complex transaxle.

Validation of Non-linear Load-Controlled CAE Analyses of Oil-Canning Tests of Hood and Door Assemblies

Two finite element methodologies for simulating oil-canning tests on closure assemblies are presented. Reflecting the experimental conditions, the simulation methodologies assume load-controlled situations. One methodology uses an implicit finite-element code, namely ABAQUS®, and the other uses an explicit code, LS-DYNA®. It is shown that load-displacement behavior predicted by both the implicit and explicit codes agree well with experimental observations of oil-canning in a hood assembly. The small residual dent depth predictions are in line with experimental observations. The method using the implicit code, however, yields lower residual dent depth than that using the explicit code. Because the absolute values of the residual dent depths are small in the cases examined, more work is needed, using examples involving larger residual dent depth, to clearly distinguish between the two procedures.

Using an Assembly Sequencing Application to React to a Production Constraint: a Case Study

Ford Motor Company’s assembly plants build vehicles in a certain sequence. The planned sequence for the plant’s trim and final assembly area is developed centrally and is sent to the plant several days in advance. In this work we present the study of two cases where the plant changes the planned sequence to cope with production constraints. In one case, a plant pulls ahead two-tone orders that require two passes through the paint shop. This is further complicated by presence in the body shop area of a unidirectional rotating tool that allows efficient build of a sequence “A-B-C” but heavily penalizes a sequence “C-B-A”. The plant changes the original planned sequence in the body shop area to the one that satisfies both pull-ahead and rotating tool requirements. In the other case, a plant runs on lean inventories. Material consumption is tightly controlled down to the hour to match with planned material deliveries.

Torque Angle Signature Analysis of Joints with Thread Rolling Screws and Unthreaded Weld Nuts

Bolted joint separation occurs when components of a joint are no longer capable of maintaining a clamp load. The clamp load of a joint is the resultant of various factors such as the strength of joining components, geometry, and the surface condition of the joined parts. The fastener installation torque is a very critical parameter that contributes towards achieving the desired clamping force at the joint during the assembly process. Thread rolling screws are increasingly being used in many automotive structural applications. The thread rolling screws are easy to install, are self aligning, and offer a torque prevailing feature with improved vibration resistance when mated with a un-threaded nut. This combination results in a robust joint and low field costs. They also offer increased joint strength by work hardening the mating nut interface.

Thermal Response of Aluminum Engine Block During Thermal Spraying of Bores: Comparison of FEA and Thermocouple Results

Thermally sprayed coatings have used in place of iron bore liners in recent aluminum engine blocks. The coatings are steel-based, and are sprayed on the bore wall in the liquid phase. The thermal response of the block structure determines how rapidly coatings can be applied and thus the investment and floor space required for the operation. It is critical not to overheat the block to prevent dimensional errors, metallurgical damage, and thermal stress cracks. This paper describes an innovative finite element procedure for estimating both the substrate temperature and residual stresses in the coating for the thermal spray process. Thin layers of metal at a specified temperature, corresponding to the layers deposited in successive thermal spray torch passes, are applied to the substrate model, generating a heat flux into the block. The thickness, temperature, and application speed of the layers can be varied to simulate different coating cycles.

The Use of a Modified S.A.E. H-Point Machine in Assembly Plants

As part of a continuing Ford Motor Company program to improve the seating packages of production cars, a simplified in-plant method was developed to check seating variations in production vehicles. The method also provided information helpful in determining causal factors when any irregularities were found. Equipment necessary for checking was designed to be easily transported to any site.

The Use of Physical Props in Motion Capture Studies

It is generally accepted that all postures obtained from motion capture technology are realistic and accurate. Physical props are used to enable a subject to interact more realistically within a given virtual environment, yet, there is little data or guidance in the literature characterizing the use of such physical props in motion capture studies and how these effect the accuracy of postures captured. This study was designed to evaluate the effects of various levels of physical prop complexity on the motion-capture of a wide variety of automotive assembly tasks. Twenty-three subjects participated in the study, completing twelve common assembly tasks which were mocked up in a lab environment. There were 3 separate conditions of physical props: Crude, Buck, and Real. The Crude condition provided very basic props, or no props at all, while the Buck condition was a more elaborate attempt to provide detailed props. Lastly, the Real condition included real vehicle sections and real parts.

The USAMP Magnesium Powertrain Cast Components Project

Over the past five years, the US Automotive Materials Partnership (USAMP) has brought together representatives from DaimlerChrysler, General Motors, Ford Motor Company and over 40 other participant companies from the Mg casting industry to create and test a low-cost, Mg-alloy engine that would achieve a 15 - 20 % Mg component weight savings with no compromise in performance or durability. The block, oil pan, and front cover were redesigned to take advantage of the properties of both high-pressure die cast (HPDC) and sand cast Mg creep- resistant alloys. This paper describes the alloy selection process and the casting and testing of these new Mg-variant components. This paper will also examine the lessons learned and implications of this pre-competitive technology for future applications.

The Finite Element Analysis of Planetary Gear Pinion Shaft Staking

During the planetary gear assembly, staking is a widely-used method for affixing pinion shafts onto the position. A reliable staking process not only prevents the movement of shaft during transmission operation, but also minimizes the distortion of the assembly due to the staking process. The quality of staking operations is determined by the component designs, the process parameters, and the staking tool geometry. It would be extremely time-consuming and tedious to evaluate these factors empirically; not even mention the requirement of prototypes in the early stage of a new program. A Finite Element methodology is developed to simulate the complete staking process including shaft press in, staking, and after staking tool release. The critical process parameters, such as staking force, staking length, shaft and holes interference amount, etc., are then evaluated systematically.

The Effects of Front Suspension Parameters on Road Wheel Toe Dynamics

Front road wheel toe dynamics directly affects tire wear and steering wheel vibration, which in turn negatively impacts customer satisfaction. Though static toe can be preset in assembly plants, the front road wheels can vibrate around steering axes or kingpin axes due to tire mass unbalance and nonuniformity. The frequency of the vibration depends on the wheel size and vehicle speed, while the amplitude of the vibration is not only dictated by the tire forces, but also by suspension and steering parameters. This paper presents a study on the sensitivities of the front road wheel toe dynamics to the parameters of a short-long-arm suspension (SLA) and a parallelogram steering system. These parameters includes hard point shift, steering gear compliance, gear friction, control arm bushing rates, friction in control arm ball joints, and compliance in tie rod outboard joints.

The Effects of Flare Component Specifications on the Sealing of Double Inverted Flare Brake Tube Joints

While SAE double inverted flares have been in use for decades, leaking joints continue to be a problem for OEMs in production settings consuming time and energy to detect and correct them before releasing vehicles from the assembly plant. It should be noted that this issue is limited to first-time vehicle assembly; once a flared brake tube joint is sealed at the assembly plant it remains sealed during normal customer usage. From their inception through the late 1980s most brake tubes have been 3/16″ nominal diameter. With the advent of higher flow requirements of Traction Control and Yaw/Stability control systems, larger tubes of 1/4″ and 5/16″ size have also been introduced. While it was known that the first-time sealing capability of the 3/16″ joint was not 100%, leakers were generally containable in the production environment and the joint was regarded as robust.

The Effect of Quench Parameters on Self-Piercing Rivet Joint Performance in a High Strength Automotive 6111 Aluminum Alloy

The process parameters to manufacture structural aluminum alloys are critical to their ductility. In particular, quench rate after solution heat treatment impacts the extent of grain boundary precipitation and the formation of precipitate free zone (PFZ) during later artificial aging. Cu-containing 6XXX alloys used for high strength automotive applications are quench sensitive as the Cu addition leads to Q-phase precipitation at grain boundaries, resulting in loss of ductility, which can negatively affect downstream manufacturing steps such as automotive joining and forming processes. Self-piercing rivet (SPR) joining, is a single step, spot joining process used to mechanically connect sheet materials together in automotive body structures. Ductility has been identified as an important metric of material rivet-ability or the ability to make a successful, crack-free SPR joint.

The Effect of Friction Modifiers and DI Package on Friction Reduction Potential of Next Generation Engine Oils: Part I Fresh Oils

Friction reduction in lubricated components through engine oil formulations has been investigated in the present work. Three different DI packages in combination with one friction modifier were blended in SAE 5 W-20 and SAE 0 W-16 viscosity grades. The friction performance of these oils was compared with GF-5 SAE 5 W-20 oil. A motored cranktrain assembly has been used to evaluate these, in which friction mean effective pressure (FMEP) as a function of engine speeds at different lubricant temperatures is measured. Results show that the choice of DI package plays a significant role in friction reduction. Results obtained from the mini-traction machine (MTM2) provide detailed information on traction coefficient in boundary, mixed and elastohydrodynamic (EHD) lubrication regimes. It has been shown that the results from the cranktrain rig are fairly consistent with those found in MTM2 tests for all the lubricants tested.

The Current State of Worldwide Standards for Ferrous Castings

Technical Standards are essential for the expanded use of any engineering material. The Society of Automotive Engineers (SAE) Iron and Steel Castings Committee has been reworking existing, (and issuing new), standards for automotive iron and steel castings. This paper will review the status of the SAE standards for Ductile Iron, Austempered Ductile Iron (ADI), Compacted Graphite Iron (CGI) and high Silicon-Molybdenum (Si-Mo) Ductile Iron, Gray Iron and Steel Castings. The SAE Standards, (and draft standards), will be critically compared to those for ASTM and ISO. Salient differences in the standards will be discussed and implications to design engineers will be addressed. Comparisons to other, competitive materials (and their standards) will be made.

The Application of Magnesium Die Casting to Vehicle Closures

During the last decade, advances in magnesium die casting technology have enabled the production of large lightweight thin walled die castings that offer new approaches for low investment body construction techniques. As a result, many OEMs have expressed an interest in magnesium door closure systems due to investment reduction opportunities, coupled with potential weight savings of up to 50%. However, for such applications, product engineers are faced with the challenge of designing for stiffness and strength in crash critical applications with a material of lower modulus and ductility compared to wrought sheet product. Concept designs for side door systems have been presented in the literature, and indicate that structural performance targets can be achieved. However, to date, series production designs feature a multitude of supplementary sheet metal reinforcements, attached to die castings, to handle structural loads.

Supercharging Ford's 4.6L for Affordable Performance

This program was to provide the Mustang performance customer a powerful, affordable engine, while minimizing the impact on manufacturing at the engine and vehicle assembly plants. Variations of engines that met the manufacturing requirements were evaluated, and only the supercharged, 4-valve per cylinder 4.6L engine satisfied all the criteria. This paper covers the changes required to the engine system and the development efforts to meet program requirements. The final results are compared to previous engines in the vehicle, and to other supercharged engines.

Stress-Corrosion Cracking Evaluation of Hot-Stamped AA7075-T6 B-Pillars

High-strength aluminum alloys such as 7075 can be formed using advanced manufacturing methods such as hot stamping. Hot stamping utilizes an elevated temperature blank and the high pressure stamping contact of the forming die to simultaneously quench and form the sheet. However, changes in the thermal history induced by hot stamping may increase this alloy’s stress corrosion cracking (SCC) susceptibility, a common corrosion concern of 7000 series alloys. This work applied the breaking load method for SCC evaluation of hot stamped AA7075-T6 B-pillar panels that had been artificially aged by two different artificial aging practices (one-step and two-step). The breaking load strength of the specimens provided quantitative data that was used to compare the effects of tensile load, duration, alloy, and heat treatment on SCC behavior.
