Virtual Traffic Simulator for Connected and Automated Vehicles

Connected and automated vehicle (CAV) technologies promise a substantial decrease in traffic accidents and traffic jams, and bring new opportunities for improving vehicle’s fuel economy. However, testing autonomous vehicles in a real world traffic environment is costly, and covering all corner cases is nearly impossible. Furthermore, it is very challenging to create a controlled real traffic environment that vehicle tests can be conducted repeatedly and compared fairly. With the capability of allowing testing more scenarios than those that would be possible with real world testing, simulations are deemed safer, more efficient, and more cost-effective. In this work, a full-scale simulation platform was developed to simulate the infrastructure, traffic, vehicle, powertrain, and their interactions. It is used as an effective tool to facilitate control algorithm development for improving CAV’s fuel economy in real world driving scenarios.

Virtual Development of Control Coordinator for Engine and Aftertreatment Architecture Equipped with Diesel Fuel Burner

Heating devices are effective technologies to strengthen emission robustness of AfterTreatment Systems (ATS) and to guarantee emission compliance in the new boundaries given by upcoming legislations. Moreover, they allow to manage the ATS warm-up independently from engine operating conditions, thereby reducing the need for specific combustion strategies. Within heating devices, an attractive solution to provide the required thermal power without mandating a 48V platform is the fuel burner. In this work, a model-based control coordinator to manage the interaction between engine, ATS and fuel burner device has been developed, virtually validated, and optimized. The control function features a burner model and a control logic to deliver the needed amount of thermal energy, while ensuring ATS hardware protection.

Vehicle Integration Factors Affecting Brake Caliper Drag

Disc brakes operate with very close proximity of the brake pads and the brake rotor, with as little as a tenth of a millimeter of movement of the pads required to bring them into full contact with the rotor to generate braking torque. It is usual for a disc brake to operate with some amount of residual drag in the fully released state, signifying constant contact between the pads and the rotor. With this contact, every miniscule movement of the rotor pushes against the brake pads and changes the forces between them. Sustained loads on the brake corner, and maneuvers such as cornering, can both produce rotor movement relative to the caliper, which can push it steadily against one or both of the brake pads. This can greatly increase the residual force in the caliper, and increase drag. This dependence of drag behavior on the movement of the brake rotor creates some vehicle-dependent behavior.

Varying the Polyurethane Foam Ratio for Better Acoustic Performance and Mass Savings

Flexible molded polyurethane foams are widely used in automotive industry. As porous-elastic materials, they can be used as decoupler layers in conventional sound insulation constructions or as sound absorbers in vehicle trim parts. Flexible molded polyurethane foams are produced by reacting of liquid Isocyanate (Iso) with a liquid Polyol blend, catalysts, and other additives. Their acoustic performance can be changed by varying the mixing ratio, the weight proportion of two components: Iso and Polyol. Consequently, the sound insertion loss (IL) of barrier/foam constructions and acoustic absorption of a single foam layer will vary. In this paper, based on one industry standard flexible molded polyurethane foam process, the relationship between foam mixing ratio and foam acoustic performance is studied in terms of IL and sound absorption test results.

Validation of Expanded Polypropylene (EPP) Foam Material Models for Low Speed Bumper and Pedestrian Protection Applications

Expanded Polypropylene (EPP) foams are most commonly used in automotive applications for pedestrian protection and to meet low speed bumper regulatory requirements. In today’s automotive world the design of vehicles is predominantly driven by Computer Aided Engineering (CAE). This makes it necessary to have a validated material model for EPP foams in order to simulate and predict performance under various loading conditions. Since most of the automotive OEMs depend on local material suppliers for their global vehicle applications it is necessary to understand the variation in mechanical properties of the EPP foams and its effect on performance predictions. In this paper, EPP foams from three suppliers across global regions are characterized to study the inter-supplier variation in mechanical properties.

Validation Study for the Introduction of an Aerodynamic Development Process of Heavy Trucks

A challenge for the aerodynamic optimization of trucks is the limited availability of wind tunnels for testing full scale trucks. FAW wants to introduce a development process which is mainly based on CFD simulation in combination with some limited amount of wind tunnel testing. While maturity of CFD simulation for truck aerodynamics has been demonstrated in recent years, a complete validation is still required before committing to a particular process. A 70% scale model is built for testing in the Shanghai Automotive Wind Tunnel Center (SAWTC). Drag and surface pressures are measured for providing a good basis for comparison to the simulation results. The simulations are performed for the truck in the open road driving condition as well as in an initial digital model of the aerodynamic wind tunnel of SAWTC. A full size truck is also simulated in the open road driving condition to understand the scaling effect.

Utilizing Finite Element Tools to Model Objective Seat Comfort Results

The comfort assessment of seats in the automotive industry has historically been accomplished by subjective ratings. This approach is expensive and time consuming since it involves multiple prototype seats and numerous people in supporting processes. In order to create a more efficient and robust method, objective metrics must be developed and utilized to establish measurable boundaries for seat performance. Objective measurements already widely accepted, such as IFD (Indentation Force Deflection) or CFD (Compression Force Deflection) [1], have significant shortcomings in defining seat comfort. The most obvious deficiency of these component level tests is that they only deal with a seats' foam rather than the system response. Consequently, these tests fail to take into account significant factors that affect seat comfort such as trim, suspension, attachments and other components.

Update on Gasoline Fuel Property and Gasoline Additives Impacts on Stochastic Preignition with Review of Global Market Gasoline Quality

Stochastic Preignition (SPI) is an abnormal combustion phenomenon for internal combustion engines (ICE), which has been a significant impact to automotive companies developing high efficiency, turbocharged, direct fuel injection, spark ignited engines. It is becoming clearer what fuel properties are related to the cause of SPI, whether directly with fuel preparation in the cylinder, or mechanisms related to the deposit build-up which contributes to initial and follow-on SPI events. The purpose of this paper is to provide a summary of global market gasoline fuel properties with special attention given to properties and specific compounds from the fuel and fuel additives that can contribute to SPI and the deposit build-up in engines. Based on a review of the global fuel quality, it appears that the fuel quality has not caught up to meet the technology requirements for fuel economy from modern technology engines.

Truck Utility & Functionality in the GM 2-Mode Hybrid

The present production General Motors 2-Mode Hybrid system for full-size SUVs and pickup trucks integrates truck utility functions with a full hybrid system. The 2-mode hybrid system incorporates two electro-mechanical power-split operating modes with four fixed-gear ratios. The combination provides fuel savings from electric assist, regenerative braking and low-speed electric vehicle operation. The combination of two power-split modes reduces the amount of mechanical power that is converted to electric power for continuously variable transmission operation, meeting the utility required for SUVs and trucks. This paper describes how fuel economy functionality was blended with full-size truck utility functions. Truck functions described include: Manual Range Select, Cruise Control, 4WD-Low and continuous high load operation.

Tribological and Metallurgical Properties of Nitrided AISI 4340 Steel

Nitridng usually improves wear resistance and can be accomplished using a gas or plasma method; it's necessary to find if there is any difference in surface roughness, wear and/or wear mechanism when choosing between methods for nitriding. In this study, Ball-on-disk wear test was compared on coupons nitrided with five different nitriding cycles that processed at temperatures of 500-570°C, with a processing time of 8 - 80 hrs. Different compound layer thicknesses were formed, (5-8μm), and a minimum of 0.38 mm case depth was produced. Nitrided samples were also compared to nitrocarburized and the nitrided coupons with a “0” compound layer in a ball-on-disk test. Few selected coupons were post-polished and wear test on ball-on-disk test was compared with the coupons without post polishing. Optical surface roughness using White Light Interferometry (WLIM) and metallurgical testing was performed.

Tribological Performance of ZnO-Oil Nanofluids at Elevated Temperatures

The tribological performance of nanofluids consisting of ZnO nanoparticles dispersed with a stabilizer in an API Group III oil was investigated. Recent research suggests that these fluids may reduce friction and wear compared to the base oil when used as a lubricant in metal-on-metal tests. The effects of nanoparticle concentration and test temperature on friction and wear were studied. Tests were run at 50°C and 100°C to investigate the viability of the fluids at elevated temperatures because possible applications include use as engine lubricants. Nanofluids showed friction reduction of up to 5.2% and reduced wear by up to 82.8% versus oil with only stabilizer at the highest ZnO concentration and the lowest temperature. Stabilizer increased wear at every concentration, but did not affect friction significantly. Fluid viscosity was also investigated. At 30°C, significant shear-thinning behavior was observed for the 2% ZnO solution, and a viscosity versus shear rate curve was found.

Transverse Vibration of a Composite Shaft

The advantages of having higher stiffness to weight ratio and strength to weigh ratio that composite materials have resulted in an increased interest in them. In automotive engineering, the weight savings has positive impacts on other attributes like fuel economy and possible noise, vibration and harshness (NVH). The driveline of an automotive system can be a target for possible use of composite materials. The design of the driveshaft of an automotive system is primarily driven by its natural frequency. This paper presents an exact solution for the vibration of a composite driveshaft with intermediate joints. The joint is modeled as a frictionless internal hinge. The Euler-Bernoulli beam theory is used. Lumped masses are placed on each side of the joint to represent the joint mass. Equations of motion are developed using the appropriate boundary conditions and then solved exactly.

Transmission Output Chain Spin Loss Study

Transmission spin loss has significant influence on the vehicle fuel economy. Transmission output chain may contribute up to 10~15% of the total spin loss. However, the chain spin loss information is not well documented. An experimental study was carried out with several transmission output chains and simulated transmission environment in a testing box. The studies build the bases for the chain spin loss modeling and depicted the influences of the speed, the sprocket sizes, the oil levels, the viscosity, the temperatures and the baffle. The kriging method was employed for the parameter sensitivity study. A closed form of empirical model was developed. Good correlation was achieved.

Transient Aerodynamics Simulations of a Passenger Vehicle during Deployment of Rear Spoiler

In the context of vehicle electrification, improving vehicle aerodynamics is not only critical for efficiency and range, but also for driving experience. In order to balance the necessary trade-offs between drag and downforce without significant impact on the vehicle styling, we see an increasing amount of active aerodynamic solutions on high-end passenger vehicles. Active rear spoilers are one of the most common active aerodynamic features. They deploy at high vehicle speed when additional downforce is required [1, 2]. For a vehicle with an active rear spoiler, the aerodynamic performance is typically predicted through simulations or physical testing at different static spoiler positions. These positions range from fully stowed to fully deployed. However, this approach does not provide any information regarding the transient effects during the deployment of the rear spoiler, which can be critical to understanding key performance aspects of the system.

Traditional and Electronic Solutions to Mitigate Electrified Vehicle Driveline Noises

Hybrid powertrain vehicles inherently create discontinuous sounds during operation. The discontinuous noise created from the electrical motors during transition states are undesirable since they can create tones that do not correlate with the dynamics of the vehicle. The audible level of these motor whines and discontinuous tones can be reduced via common noise abatement techniques or reducing the amount of regeneration braking. One electronic solution which does not affect mass or fuel economy is Masking Sound Enhancement (MSE). MSE is an algorithm that uses the infotainment system to mask the naturally occurring discontinuous hybrid drive unit and driveline tones. MSE enables a variety of benefits, such as more aggressive regenerative braking strategies which yield higher levels of fuel economy and results in a more pleasing interior vehicle powertrain sound. This paper will discuss the techniques and signals used to implement MSE in a hybrid powertrain equipped vehicle.

Tracking Panel Movement during Stamping Process Using Advanced Optical Technology

Metal panels are comprehensively applied in the automotive industry. A significant issue with metal panels is the deflection when moving in the press line of the stamping process. Unpredictable deflection could result in the cut off of the press line. To control the deflection in a safe zone, finite element tools are used to simulate the panel transform process. However, the simulation requires experimental validation where conventional displacement measurement techniques could not satisfy the requirement of vast filed displacement and accuracy point tracking. In this study, multi-camera digital image correlation (DIC) systems have been developed to track the movement of panels during the press line of the stamping process. There are some advantages of applying the DIC system, including non-contact, full-field, high accuracy, and direct measurement techniques that provide the evaluation displacement of the metal panel and press line.

Toothed Chain CVT: Opportunities and Challenges

A toothed chain continuously variable transmission concept is studied. By designing positive engagement at top overdrive ratio, we explored the potential to improve CVT mechanical efficiency. The low cost solution could improve fuel economy by 0.7% in FTP composite cycle. Preliminary multi-body dynamic simulation is also completed using VL-Motion to concept-proof the technical feasibility of disengagement and engagement. To address the noise issue resulted from abandoning the random pitch design in production chain, we proposed an alternate chain pitch sequence but more experimental data is required to validate the design.

Tooth Mesh Characterization of Spur Gear Pairs with Surface Pitting Damage

A finite element/contact mechanics (FE/CM) method is used to determine the tooth contact forces, static transmission error, and tooth pair stiffnesses for spur gear pairs that have pitting damage. The pitting damage prevents portions of the tooth surface from carrying load, which results in meaningfully different contact pressure distribution on the gear teeth and deformations at the mesh. Pits of elliptical shape are investigated. Parametric analyses are used to investigate the effect of pit width (along the tooth face) and height (along the tooth profile) on the gear tooth mesh interface. Pitting damage increases static transmission error and decreases tooth pair stiffness. Tooth contact forces differ only in the portions of the mesh cycle when multiple pairs of teeth are in contact and share the transmitted load. Pitting damage does not change the loads when only a single pair of teeth are in contact.

Tooling Effects on Edge Stretchability of AHSS in Mechanical Punching

Edge stretchability reduction induced by mechanical trimming is a critical issue in advanced high strength steel applications. In this study, the tooling effects on the trimmed edge damage were evaluated by the specially designed in-plane hole expansion test with the consideration of three punch geometries (flat, conical, and rooftop), three cutting clearances (6%, 14%, and 20%) and two materials grades (DP980 and DP1180). Two distinct fracture initiation modes were identified with different testing configurations, and the occurrence of each fracture mode depends on the tooling configurations and materials grades. Digital Image Correlations (DIC) measurements indicate the materials are subject to different deformation modes and the various stress conditions, which result in different fracture initiation locations.

Time-Dependent Reliability Analysis Using a Modified Composite Limit State Approach

Recent developments in time-dependent reliability have introduced the concept of a composite limit state. The composite limit state method can be used to calculate the time-dependent probability of failure for dynamic systems with limit-state functions of input random variables, input random processes and explicit in time. The probability of failure can be calculated exactly using the composite limit state if the instantaneous limit states are linear, forming an open or close polytope, and are functions of only two random variables. In this work, the restriction on the number of random variables is lifted. The proposed algorithm is accurate and efficient for linear instantaneous limit state functions of any number of random variables. An example on the design of a hydrokinetic turbine blade under time-dependent river flow load demonstrates the accuracy of the proposed general composite limit state approach.
