“Rubber Coupling” at a 4×4 Transmition System

There are many different vibration sources in a car. Engine, gears, road roughness, impacts against the wheels cause vibration and sound that can decrease the parts and the car durability as well as affect drivability, safety and passengers and community comfort. In 4×4 cars, some extra vibration sources are the parts responsible for transmitting the torque and power to the rear wheels. Each of them has their own vibration modes, excited mostly by its imbalance or by the second order engine vibration. The engine vibration is a very well known phenomena and the rear driveshaft is designed not to have any vibration mode in the range of frequencies that the engine works or its second order. The imbalance of a driveshaft is also a design requirement. That means, the acceptable imbalance of the driveshaft is limited to a maximum value.

The extensive use of rotative machines in the diverse branches of the modern world has made the rising undesirable mechanical and acoustic vibration levels to be a problem of special importance for the machines normal operation as for the communities that are each time more affected by the problem. It makes the study of vibration and acoustic phenomena also to be even more important and the applications of its concepts more sophisticated. Several are the concepts used for decreasing vibration levels, like common dampers, hydraulic dampers, active dampers, natural frequencies changes and others. The choice of use of one or another depends greatly on the engineering possibilities (weight, energy, physical space, other components functional interference, vibration levels, etc.) as well as the cost of implementation of each one.

Wheel Fight Objective Metric Development

Wheel Fight is the undesirable rotational response of a vehicle's steering wheel due to road input at any or all of the road/wheel tire patches. The type of road input that will cause wheel fight comes in two forms: continuous rough road surfaces such as broken concrete or transient inputs such as pot-holes and tar strips. An objective method to quantify a vehicle's wheel fight sensitivity would be of great value to the vehicle development engineer. To that end, a study was conducted on Ford's Vehicle Vibration Simulator (VVS) to gather subjective responses and use those as a basis for correlation to an objective metric. One road surface known to induce wheel fight consists of using a rubber strip and driving over it while impacting only one side of the vehicle. Under this condition, steering wheel data was acquired on five different light trucks from which paired comparison studies were conducted.

Well-to-Wheels Emissions of Greenhouse Gases and Air Pollutants of Dimethyl Ether from Natural Gas and Renewable Feedstocks in Comparison with Petroleum Gasoline and Diesel in the United States and Europe

Dimethyl ether (DME) is an alternative to diesel fuel for use in compression-ignition engines with modified fuel systems and offers potential advantages of efficiency improvements and emission reductions. DME can be produced from natural gas (NG) or from renewable feedstocks such as landfill gas (LFG) or renewable natural gas from manure waste streams (MANR) or any other biomass. This study investigates the well-to-wheels (WTW) energy use and emissions of five DME production pathways as compared with those of petroleum gasoline and diesel using the Greenhouse gases, Regulated Emissions, and Energy use in Transportation (GREET®) model developed at Argonne National Laboratory (ANL).

Weld Line Factors for Thermoplastics

Weld lines occur when melt flow fronts meet during the injection molding of plastic parts. It is important to investigate the weld line because the weld line area can induce potential failure of structural application. In this paper, a weld line factor (W-L factor) was adopted to describe the strength reduction to the ultimate strength due to the appearance of weld line. There were two engineering thermoplastics involved in this study, including one neat PP and one of talc filled PP plastics. The experimental design was used to investigate four main injection molding parameters (melt temperature, mold temperature, injection speed and packing pressure). Both the tensile bar samples with/without weld lines were molded at each process settings. The sample strength was obtained by the tensile tests under two levels of testing speed (5mm/min and 200mm/min) and testing temperatures (room temperature and -30°C). The results showed that different materials had various values of W-L factor.

Water-Gas-Shift Catalyst Development and Optimization for a D-EGR® Engine

Dedicated Exhaust Gas Recirculation (D-EGR®) technology provides a novel means for fuel efficiency improvement through efficient, on-board generation of H2 and CO reformate [1, 2]. In the simplest form of the D-EGR configuration, reformate is produced in-cylinder through rich combustion of the gasoline-air charge mixture. It is also possible to produce more H2 by means of a Water Gas Shift (WGS) catalyst, thereby resulting in further combustion improvements and overall fuel consumption reduction. In industrial applications, the WGS reaction has been used successfully for many years. Previous engine applications of this technology, however, have only proven successful to a limited degree. The motivation for this work was to develop and optimize a WGS catalyst which can be employed to a D-EGR configuration of an internal combustion engine. This study consists of two parts.

Water Recovery from Gasoline Engine Exhaust for Water Injection

Water injection (WI) can improve gasoline engine performance and efficiency, and on-board water recovery technology could eliminate the need for customers to refill an on-board water reservoir. In this regard, the technical feasibility of exhaust water recovery (EWR) is described in this paper. Water injection testing was conducted at a full load condition (5000 rpm/18.1 bar BMEP) and a high load condition (3000 rpm/14.0 bar BMEP) on a turbocharged gasoline direction injection (GTDI) engine. Water recovery testing was conducted both after the exhaust gas recirculation (EGR) cooler and after the charge air cooler (CAC) at a high load (3000 rpm/14.0 bar BMEP), as well as a part load (2080 rpm/6.8 bar BMEP) condition, at temperatures ca. 10-15 °C below the dew point of the flow stream. Three types of water separation designs were tested: a passive cyclone separator (CS), a passive membrane separator (MEM), and an active separator (AS).

Wake Structures of Rectangular Bodies with Radiused Edges Near a Plane Surface

Almost all published results of wake measurements for ground vehicles or similar shapes have included very limited information on streamwise development of wake structures. This is typically a result of the fact that the wake measurements have been conducted as parts of particular vehicle development efforts. So the focus has been on the incremental changes in the wakes associated with alternative geometries or buildup of various parts. The objectives are typically reached by limiting the surveys to a single streamwise plane. The present study, by contrast, is a study of wake development for a series of relatively simple rectangular shapes with radiused edges with a systematic variation in the ratio of height to width or “Aspect Ratio”.

Visual, Thermodynamic, and Electrochemical Analysis of Condensate in a Stoichiometric Spark-Ignited EGR Engine

The objectives of this project were to investigate the corrosivity of condensate in a stoichiometric spark-ignited (SI) engine when running exhaust gas recirculation (EGR) and to determine the effects of sulfur-in-fuel on corrosion. A 2.0 L turbocharged direct-injected SI engine was operated with low-pressure EGR for this study. The engine was instrumented for visual, thermodynamic, and electrochemical analyses to determine the potential for corrosion at locations where condensation was deemed likely in a low-pressure loop EGR (LPL-EGR) engine. The electrochemical analysis was performed using multi-electrode array (MEA) corrosion probes. Condensate was also collected and analyzed. These analyses were performed downstream of both the charge air cooler (CAC) and the EGR cooler. It was found that while conditions existed for sulfuric acid to form with high-sulfur fuel, no sulfuric acid was detected by any of the measurement methods.

Virtual Temperature Controlled Seat Performance Test

The demand for seating comfort is growing - in cars as well as trucks and other commercial vehicles. This is expected as the seat is the largest surface area of the vehicle that is in contact with the occupant. While it is predominantly luxury cars that have been equipped with climate controlled seats, there is now a clear trend toward this feature becoming available in mid-range and compact cars. The main purpose of climate controlled seats is to create an agreeable microclimate that keeps the driver comfortable. It also reduces the “stickiness” feeling which is reported by perspiring occupants on leather-covered seats. As part of the seat design process, a physical test is performed to record and evaluate the life cycle and the performance at ambient and extreme temperatures for the climate controlled seats as well as their components. The test calls for occupied and unoccupied seats at several ambient temperatures.

Virtual Exhaust Gas Temperature Measurement

Exhaust temperature models are widely used in the automotive industry to estimate catalyst and exhaust gas temperatures and to protect the catalyst and other vehicle hardware against over-temperature conditions. Modeled exhaust temperatures rely on air, fuel, and spark measurements to make their estimate. Errors in any of these measurements can have a large impact on the accuracy of the model. Furthermore, air-fuel imbalances, air leaks, engine coolant temperature (ECT) or air charge temperature (ACT) inaccuracies, or any unforeseen source of heat entering the exhaust may have a large impact on the accuracy of the modeled estimate. Modern universal exhaust gas oxygen (UEGO) sensors have heaters with controllers to precisely regulate the oxygen sensing element temperature. These controllers are duty cycle based and supply more or less current to the heating element depending on the temperature of the surrounding exhaust gas.

Virtual Chip Test and Washer Simulation for Machining Chip Cleanliness Management Using Particle-Based CFD

Metal cutting/machining is a widely used manufacturing process for producing high-precision parts at a low cost and with high throughput. In the automotive industry, engine components such as cylinder heads or engine blocks are all manufactured using such processes. Despite its cost benefits, manufacturers often face the problem of machining chips and cutting oil residue remaining on the finished surface or falling into the internal cavities after machining operations, and these wastes can be very difficult to clean. While part cleaning/washing equipment suppliers often claim that their washers have superior performance, determining the washing efficiency is challenging without means to visualize the water flow. In this paper, a virtual engineering methodology using particle-based CFD is developed to address the issue of metal chip cleanliness resulting from engine component machining operations. This methodology comprises two simulation methods.

Vibration Mode Study of Steering Columns for Commercial Vehicles

On the development process of truck vehicles, the dynamic behavior must be considered together with the costs involved in this development. Objective measurements, subjective evaluations and CAE simulations are used in order to support this development process. Ride comfort, acceleration and braking performance, handling and NVH are examples of attributes considered in the dynamic behavior evaluation of a tuck. Some characteristics of steering column vibration, noise and harshness are relevant to guarantee driver comfort level and vehicle safety. In this work, CAE models validated by experimental measurements were used to identify cab and vehicle modes of vibration which have significant influence on steering column response. Using this procedure, an alternative was proposed in order to decrease the amplitudes of cab and steering column vibration.

Vibration Fatigue for Chassis-Mounted, Cantilevered Components

Vehicle chassis mounted cantilevered components should meet two critical design targets: 1) NVH criterion to avoid resonance with road noise and engine vibration and 2) satisfied durability performance to avoid any incident in structure failure and dysfunction. Generally, two types of testing are performed to validate chassis mounted cantilevered component in the design process: shaker table testing and vehicle proving ground testing. Shaker table testing is a powered vibration endurance test performed with load input summarized from real proving ground data and accurate enough to replicate the physical test. The proving ground test is typically performed at critical milestones with full vehicles. Most tests are simplified lab testing to save cost and effort. CAE procedures that virtually replicate these lab tests is even more helpful in the design verification stages.

Vehicle Powertrain Thermal Management System Using Model Predictive Control

An advanced powertrain cooling system with appropriate control strategy and active actuators allows greater flexibility in managing engine temperatures and operating near constraints. An organized controls development process is necessary to allow comparison of multiple configurations to select the best way forward. In this work, we formulate, calibrate and validate a Model Predictive Controller (MPC) for temperature regulation and constraint handling in an advanced cooling system. A model-based development process was followed; where the system model was used to develop and calibrate a gain scheduled linear MPC. The implementation of MPC for continuous systems and the modification related to implementing switching systems has been described. Multiple hardware configurations were compared with their corresponding control system in simulations. The system level requirements were translated into MPC calibration parameters for consistent comparison between multiple configurations.

A new capability to simulate transient, non-linear handling maneuvers analytically, and dynamically display the vehicle's response with 3-dimensional animated graphics has been developed and is being utilized by Ford Motor Company. The implementation of this capability, which includes complete affects of steering and suspension kinematics, individual bushing compliances, non-linear shock absorber and jounce bumper characteristics, and transient tire force and moment data, represents a new frontier in the development of light truck and passenger car vehicles. Development of this model lends itself to analytical evaluations of numerous types of handling related maneuvers such as classical or linear behavior, transient and limit stability analysis, and special situations such as cross wind stability, torque steer, and vehicle drift characteristics.

Vehicle Deep Data: A Case Study in Robust Scalable Data Collection

Onboard, embedded cellular modems are enabling a range of new connectivity features in vehicles and rich, real-time data set transmissions from a vehicle’s internal network up to a cloud database are of particular interest. However, there is far too much information in a vehicle’s electrical state for every vehicle to upload all of its data in real-time. We are thus concerned with which data is uploaded and how that data is processed, structured, stored, and reported. Existing onboard data processing algorithms (e.g. for DTC detection) are hardcoded into critical vehicle firmware, limited in scope and cannot be reconfigured on the fly. Since many use cases for vehicle data analytics are still unknown, we require a system which is capable of efficiently processing and reporting vehicle deep data in real-time, such that data reporting can be switched on/off during normal vehicle operation, and that processing/reporting can be reconfigured remotely.

Vane Pump Whining Noise Reduction by Vane Spacing Optimization

A traditional vane type oil pump used inside the engines and the transmissions has equal angles or spacing between the vanes. The equal spacing intensifies pressure fluctuations generated within the pump leading to narrowband pressure spikes at the pump main order and its harmonics. Unequal spacing, however, can relax the severity of the spikes by breaking down the narrowband peaks and distributing them over a larger frequency range. Optimization of the angles within the pump design constraint can maximize the benefit of unequal spacing in reducing the pressure pulsations for a lower risk of engine or transmission whine. The scope of this paper is around the optimization process for vane spacing and different objective functions which can be used to obtain optimized solutions. The simulation results for optimized spacing based on two different objective functions for 7, 8 and 9 vanes are presented. The design constraints for the optimization are discussed as well.

Validation Method for Diesel Particulate Filter Durability

The diesel particulate filter (DPF) is a critical aftertreatment device for control of particulate matter (PM) emissions from a diesel engine. DPF survivability is challenged by several key factors such as: excessive thermal stress due to DPF runaway regenerations (or uncontrolled regeneration) may cause DPF substrate and washcoat failure. Catalyst poisoning elements from the diesel fuel and engine oil may cause performance degradation of the catalyzed DPF. Harsh vibration from the powertrain, as well as from the road surface, may lead to mechanical failure of the substrate and/or the matting material. Evaluations of these important validation parameters were performed.

Validating Prototype Connected Vehicle-to-Infrastructure Safety Applications in Real- World Settings

This paper summarizes the validation of prototype vehicle-to-infrastructure (V2I) safety applications based on Dedicated Short Range Communications (DSRC) in the United States under a cooperative agreement between the Crash Avoidance Metrics Partners LLC (CAMP) and the Federal Highway Administration (FHWA). After consideration of a number of V2I safety applications, Red Light Violation Warning (RLVW), Curve Speed Warning (CSW) and Reduced Speed Zone Warning with Lane Closure Warning (RSZW/LC) were developed, validated and demonstrated using seven different vehicles (six passenger vehicles and one Class 8 truck) leveraging DSRC-based messages from a Road Side Unit (RSU). The developed V2I safety applications were validated for more than 20 distinct scenarios and over 100 test runs using both light- and heavy-duty vehicles over a period of seven months. Subsequently, additional on-road testing of CSW on public roads and RSZW/LC in live work zones were conducted in Southeast Michigan.
