Use of Powder Metallurgy Based Connecting Rod for Diesel Engine Application

The usage of forging a preformed, near net shape, compacted and sintered metal powder has been widely accepted since the eighties and is now one of the mainstays for producing Connecting rods in North America. However, its use in Indian subcontinent is limited as its counterpart i.e. conventional steel forging is still the most dominant. Powder metallurgy route has many advantages like good dimensional accuracy; minimum scattering of weight etc. Despite these advantages, the Powder metallurgy process is still not preferred predominantly due to technical (endurance) and infrastructural limitations. This work envisages combining the benefits of powder metallurgy process with the required mechanical properties viz. tensile and fatigue strength alongside design modifications to meet the requirements of a connecting rod for a 2-cylinder diesel engine. The connecting rods met the fatigue life at the required FOS equaling the performance of a conventionally forged connecting rod.

Transient 1D Mathematical Model for Drum Brake System to Predict the Temperature Variation with Realistic Boundary Conditions

Brake system is the most important system in the vehicle considering the overall vehicle safety and speed control. Brake applications are repetitive during a city traffic and hilly terrain on downhill gradient. Frequent braking gives rise to an overheating of the brake drum and its components. Braking operations at high temperature gives rise to problems like reduced deceleration due to loss of brake pad friction characteristics, pad softening and sticking to drum, pad distortion and wear etc. All these factors collectively result in deterioration of the braking performance and reduction of brake pad durability with time. Till date most of the thermal analysis performed for brake drum heating are through physical testing using brake system prototypes and by means of CFD tools. These methods are time consuming and expensive. There is a need for an alternative method to reduce physical trials and prototype building and reduce dependency on CFD analysis.

In the recent years steering feel characteristics have emerged as one of the important brand image attributes of automotive OEMs. Since past few decades, the hydraulic assisted steering system (HPAS) on which lot of research was done to tune the steering feel has been taken over by electric power assisted steering (EPAS) system. The EPAS primarily uses an electric motor controlled by an electronic control unit to assist the driver in maneuvering the vehicle. The next big leap in the steering system advancement is steer-by-wire (SbW) technology where the mechanical linkage between the steering wheel and the road wheels is eliminated. The advantages of this system are ease to use, elimination of noise-vibration-harshness of steering system caused by road forces, modularly of steering system for packaging, improved visibility to front-end displays and road ahead and a fun to drive concept.

Simulation Based Ventilated Seat Performance Correlation with Respect to Airflow and Noise

Nowadays, a higher amount of time is being spent inside the vehicles on account of varied reasons like traffic, longer distances being travelled and leisure rides. As a result, better comfort and convenience features are added to make the driver and passenger feel at ease. Thermal comfort and acoustic isolation are the primary parameters looked at by both the customers and the original equipment manufacturers. Seats are one of the primary touch points inside the vehicle. Perspiration caused at the contact patch areas between the seats and passengers leads to high thermal discomfort. A ventilated seat, with or without an air-conditioning system, is one such attribute offered to improve passenger thermal comfort. Ventilation becomes even more essential for front-row seats, as these are more likely to be exposed to external solar loading through the front windshield.

Simulating HVAC Noise in Vehicle Cabin with Material Absorption Modelling

Design of HVAC system plays an important role in acoustic comfort for passengers. With automotive world moving towards electrical vehicles where powertrain noise is low, designing low noise HVAC system is becoming more important. For an automobile manufacturer, ability to predict the production vehicle cabin noise at the early design stage is important as it allows more freedom for design changes, which can be incorporated in the vehicle at lower cost. Although HVAC prototype and system level testing at early design stage is possible for noise estimation but flow field is not visible in test that makes difficult to improve design. CFD simulation can provide detailed information on flow field, noise source strength and location. But in such a simulation, accurate prediction has been a challenge due to the inability of CFD tools to model acoustic absorptive characteristics of interior walls of cabin.

Sensor less Wash Fluid Detection in Automotive Application

The proposed paper describes the hardware and software method used for detection of wash fluid level in water tank used in automotive; thereby eliminating the need for sensor (Reed type switch mounted on washer bottle) for low wash fluid detection. Wash motor is used for water spray on windscreen during wash and wipe operation. The proposed system makes use of hardware circuit used to drive the wash motor usually of DC (Direct current) type and a feedback circuitry to read back the current consumed by motor during particular wash operation. This hardware system is coupled with software algorithm such that during IGNITION ON instance wash motor will be turned on such as to get motor current readings to determine amount of load operated by motor which is related to wash fluid inside the washer bottle. Motor operation is optimized so as to avoid water spray causing nuisance to user.

Seat Structure Comfort Evaluation Using Pink Noise and Human/Dummy Transmissibility Correlation

Vehicle floor vibration is the resultant of different road inputs damped through various transfer paths. Seat comfort, which depends on these floor vibrations, can be evaluated with a single input signal “Pink noise”; which constitutes various road inputs. Transmissibility of seat structure on a vibration shaker with pink noise input includes all possible responses of road inputs. Still, transmissibility profile at vehicle end and component level varies. This is due to the utilization of “dummy” on component level testing on vibration shaker, which acts as a dead weight with dissimilar damping characteristics of human. A transmissibility correlation between human and dummy is attained by replacing the dummy in place of human and actuating it to find the difference in contribution between them for different class of vehicles. This contribution extrapolation from the damping effects of human and dummy is applied on dummy transmissibility.

Vehicle crashworthiness is an important aspect of vehicle development. Vehicle structural performance plays a critical role during crash for controlling the occupant injuries. During a crash event, vehicle energy management governs the structural performance and passenger compartment integrity. However, these parameters are dependent on material properties such as yield/ultimate tensile strength, work hardening effects, strain rate dependency, material elongations and material fracture strains. Appropriate representation of these material properties in CAE (Computer Aided Engineering) environment is very critical for reliable prediction of vehicle structural performance during development phase. Among all material properties, material fracture strain is the most complex one and needs detailed material characterization approach for failure definitions.

Prediction of Vehicle Headlamp Condensation Phenomenon Using Computational Fluid Dynamics

The main task of the automotive headlights on cars is to illuminate the roadway and facilitate the driver fatigue-free and safe driving. An automotive headlamp is exposed to thermal variations during its operations and also exposed to the different environmental conditions. Automotive headlamp compartment is not completely sealed and vents are provided to exchange the air between environment and headlamp compartment for thermal cooling of the internal components. An automotive headlamp compartment is an environment with high thermal and low air flow exchanges with the ambient as results humidity can accumulated inside the headlamp compartment and there is a possibility of thin mist layer formation on the lens inner surface [1]. The combined use of numerical simulation and experimental studies is an important approach for headlamp design. This paper summarizes CFD simulation results for automotive headlamp condensation and de-condensation using ANSYS FLUENT.

Prediction of Seat Rail and Steering Wheel Vibration at Idle Using Crank Drive and 16-DOF ADAMS Model

Due to the recent trend in auto industry to opt for higher power engines, causes increase in vibrations levels in the passenger’s compartment. This requires a better and comprehensive model to analyze vibrations from engine to seat and steering wheel much before the proto stage of development in the design stage itself. For this purpose, modelling is done in ADAMS multi dynamics and assuming the 16 degrees of freedom of the vehicle. Further, a crank drive model is developed to simulate engine excitation forces comprising unbalanced inertia forces and torque fluctuations and their effects seat rail and steering wheel vibration is derived. This tool is an attempt to predict such vibrations caused and assist in design enhancement and streamline the procedure.

Comfortable cabin environment from temperature, noise and vibration point of view is one of the most desirable aspects of any vehicle operating in hot or cold environment. Noise generated from HVAC system is one of the most irritating phenomena resulting in customer dissatisfaction and complaints. It becomes absolutely necessary to have low HVAC noise levels when the target market has hot weather all round the year. Balance between control of temperature in desired way with least possible noise and vibration is the key for HVAC performance optimization within constrains posed by design and cost. This paper describes the approach for NVH refinement of front HVAC system proposed for a vehicle with limited off-road capability for which packaging constraints and late changes related to airflow and HVAC unit design for meeting comfort and crash requirements resulted in deterioration of noise and vibrations while operation.

Regulatory emission norms such as, migration from BSIV to BSVI engine, increased adoption of μ-hybrid, full electric and autonomous cars are examples of such rapid transformation. Optimization of Engine Mounting System for First Gear Launch Judder

Normal engine mounting system is designed to carry loads of powertrain in all driving conditions and also isolate the vibrations of powertrain. Softer mounts are good for vibration isolation but it is not recommended to have softer mounts because durability will be affected adversely. Optimum stiffness needs to be finalized which will have balance between durability and performance. In addition to durability many performance parameters needs to be checked during the time of development. This study includes the development of engine mounting system for elimination of drive away judder in first gear. Maximum peak torque value for the drive-away event is in the range of 80Nm - 120Nm. In the worst case, this peak torque can reach to maximum 170Nm depending on maneuver, engine rpm is around 1100-1200. Steering wheel, instrument panel and whole vehicle cabin will vibrate for few seconds and then vehicle will run smoothly.

Multi Body Dynamics Based Method for Twist Beam Cross Articulations Evaluation in Realistic Hilly Area Scenarios

Twist beam is a semi-independent suspension having two trailing arms attached to the chassis via rubber bushes. Closed profile ‘V’ shaped cross beam interconnects left and right side arms. It provides roll stiffness of the suspension, by twisting as the two wheels moves relative to each other. Due to driving and road conditions twist beam structures are subjected to cyclic twist loads resulting into roll fatigue failure mode [1]. To design twist beam for mass, package and performance it is required to find realistic cross articulations based on vehicle application, usage pattern and protect twist beam from roll fatigue failure mode. The objective of this paper is to develop a virtual method using ‘ADAMS ®’ multibody dynamics software for maximum relative wheel center displacements during realistic hilly areas conditions. This paper describes half and full vehicle based virtual approach for twist beam cross articulations in hilly area conditions.

The automotive application places very special demands on the air conditioning system. As is the case with any other process, system efficiency is very important and the automotive air-conditioning application is no exception. While the characteristics of all the major components in the air conditioning system like compressor, condenser, evaporator and blower contribute to overall system efficiency, localized inefficiencies do play a part and so must be kept to a minimum, especially in this day and age when extra emphasis is being laid on sustainability. One such phenomenon that contributes to the system inefficiency is heat pick-up in suction line. Since the temperature at the evaporator-outlet is quite lower than ambient and also its surroundings (steering system pipes and hoses, engine, air intake pipes and so on), the refrigerant picks up heat as it moves along the suction line up to the compressor inlet. This heat pick-up is detrimental to the overall system performance.

Twist-beam suspensions are an example of design solution presenting acceptable performance when applied to passenger cars & light vehicles and it can provide an optimal between cost & performance in the automotive market. For these reasons, twist beam is quite popular in use in rear suspension of light vehicles. In contrary to other types of suspension, the twist-beam has a flexible torsion beam connecting the swing arms. The study of the deformation of this flexible element becomes important to understand its performance and durability behavior. With increased awareness about environmental issues, the trend of automobile industry is to use ‘Recycled’ or ‘Biodegradable’ or ‘Energy Recoverable’ material. As a part of this programme, to make the vehicle ‘Green’ in nature, many automobile OEMs have taken the initiative to make use of natural fibre composite in their vehicles. Natural fibre based composite has been successfully proven for less critical as well as for semi-structural applications in an automobile. These typical applications are insulations, headlining, carpets, door pad etc. There is a demanding task for automotive OEMs to meet 85% Recyclability and 95% Recoverability targets by year 2015. To meet the RRR (Reuse, Recycle & Recover) and the ELV (End of Life) regulatory requirements, increased use of natural fibre based composite/ biopolymers is unavoidable. Natural fibre can offer potential advantages such as weight saving and improve overall green rating of the vehicle.

Cabin noise is a significant product quality criteria which enables the customers for product differentiation. There are various sources of cabin noise such as wind, structures(panels), engine, suspension, tire and roads. During product development phase, extensive tests has been conducted to improve vehicle dynamics behavior on various climatic conditions. One such test is accelerating vehicle on low mu or icy surface. While performing acceleration manoeuvre (tractions) on a low mu tracks, Cabin noise with source identified from front underbody & low tractive torque build up is reported. This undesirable behavior may occur due to following reason (1) Excitation of coupled modes between suspension and powertrain which induces torque fluctuation. (2) Transmissibility of various subsystem can be the reason for above problem statement. (3) Poorly chosen tire compounds and design leads to fluctuation in torque.

Influence of Powertrain Mount Stiffness Progressivity on Buzz, Squeak & Rattle Noise for Electric Vehicle

For a modified electric vehicle on the same internal combustion engine (ICE) platform, the primary consideration is to have no change in long member and pendulum type conventional engine mounting system to save development cost and timeline. Electric vehicle (EV) powertrain is comparatively lighter w.r.t the ICE. As a result, the engine mount’s static preload setting point or powertrain centre of gravity under static powertrain load gets changed resulting in a change in stiffness for the same engine mount. As the static stiffness changes, the dynamic stiffness and modal frequency also change. The 6 degrees of freedom (DOF) modal frequency has almost no impact on powertrain modes as EV powertrain modes, mainly, the motor frequency, is much higher than engine mount Eigen modes. In this scenario, the gap management gets disturbed due to less static preload, and non-linearity gets affected.
