Virtual Road Torque Data Collection

The traditional method of collecting the Road Torque Data of a vehicle is by instrumenting and running the vehicle on different road terrains. Every time, physical testing becomes tedious & most challenging task due to unavailability of unit under tests, kind of resource required and so on. However, in view of response to the fast emerging technology & limit less competition, it has become mandatory to develop & launch products in market within no time. In recent times, there is increased demand for physical road torque data measurements for a vehicle program based on its application and different powertrain configurations, which clearly shows that unless we front load the data to design it is practically impossible to meet the deadlines. Each of these measurements cost and consumes valuable resources of the company in collecting and analyzing the data.

Use of Sheet Molding Compound for Intake Manifold- combined with – Rocker Cover in DI Diesel Engines

The paper describes a first-of-its-kind attempt of authors to develop an intake manifold - combined with - rocker cover (IMCRC) in sheet molding compound (SMC) for 3 L and 4 L direct injection diesel engines with power ratings 75 kW and 92 kW respectively. The objective was to reduce overall engine weight, noise and cost. The intake manifold is designed to withstand absolute boost pressures of more than 2 bar, temperature in the range of 160 °C. and capable of carrying load of directly attached components such as an air intake pipe. It is worth to note that the designed SMC component always remains in the vicinity of the exhaust manifold by virtue of base engine layout constraint. The development if successful can expand the horizon of SMC in diesel engine application.

Three Way Catalyst with Faster Light-Off Substrates – A Promising Approach to Reduce Tailpipe Emissions

The ever-tightening regulation norms across the world emphasize the magnitude of the air pollution problem. The decision to leapfrog from BS4 to BS6 – with further reduction in emission limits -showed India’s commitment to clean up its atmosphere. The overall cycle emissions were reduced significantly to meet BS6 targets [1]. However, the introduction of RDE norms in BS6.2 [1] demanded further reduction in emissions under real time operating conditions – start-stop, hard acceleration, idling, cold start – which was possible only through strategies that demanded a cost effective yet robust solutions. The first few seconds of the engine operation after start contribute significantly to the cycle gaseous emissions. This is because the thermal inertia of the catalytic converter restricts the rate at which temperature of the catalyst increases and achieves the desired “light-off” temperature.

Suspension Testing using Wheel Forces on a 3 DOF Road Load Simulator

The use of Wheel Force Transducers (WFTs) to acquire data for laboratory simulation is becoming standard industry practice. However, in test rigs where we have only the suspension module and not the complete vehicle, does the reproduction of the orthogonal forces and moments at the wheel centre guarantee an accurate replication of the fatigue damage in the suspension components? The objective of this paper is to review the simulation methodology for a highly non-linear suspension in a 3 DOF (degree-of-freedom) suspension test rig in which the simulation was carried out using only the three orthogonal loads and vertical displacement. The damage at critical locations in the suspension is compared with that on the road and an assessment of the simulation using the WFT is made based on a comparison of the damage on the road vs. the rig.

Spot Weld Failure Prediction in Safety Simulations Using MAT-240 Material Model in LS-DYNA

Spot welding is the primary joining method used in automobiles. Spot-weld plays a major role to maintain vehicle structural integrity during impact tests. Robust spot weld failure definitions is critical for accurate predictions of structural performance in safety simulations. Spot welds have a complex metallurgical structure, mainly consisting of fusion and heat affected zones. For accurate material property definitions in simulation models, huge number of inputs from test data is required. Multiple tests, using different spot weld joinery configurations, have to be conducted. In order to accurately represent the spot-weld behavior in CAE, detailed modeling is required using fine mesh. The current challenge in spot-weld failure assessment is developing a methodology having a better trade-off between prediction accuracy, testing efforts and computation time. In view of the above, cohesive zone models have been found to be very effective and accurate.

Shock Tube Simulation in LS-DYNA for Material Failure Characterization

Shock tube is used to simulate blast loading conditions on materials for studying the failure behavior of different materials under blast pressures on smaller scale. This paper describes CAE method developed for simulating shock tube experiment in LS-DYNA3D environment. The objective of shock tube simulation is to characterize material failure parameters so as to predict risk of material failure in full vehicle blast simulations while developing vehicle for blast protection applications. The paper describes modeling of shock wave and its interaction with test specimen in shock tube environment. Arbitrary Lagrangian-Eulerian (ALE) techniques are applied to simulate shock tube experiment in LS-DYNA3D and simulation predictions are compared with experimental test data. CAE correlation studies were carried out with respect to incident and reflected pressures in shock tube, deformation and plastic strains on test specimen, shock wave velocity etc.

With increasing demand of quietness inside the cabin, car manufactures started focusing on noise refinement and source separation. This demand enforces hydraulic power steering pump to reduce noise like Moan and Whine, especially in silent gasoline engine. To meet these requirements, extensive testing and in-depth analysis of noise data is performed. Structured process is established to isolate noises and feasible solutions are provided considering following analysis. a) Overall airborne noise measurement at driver ear level (DEL) inside the cabin using vehicle interior microphone. b) Airborne and Pressure pulsation test by sweeping pump speed and pressure at test bench. c) Waterfall analysis of pump at hemi anechoic chamber for order tracking and noise determination.

In initial stages of project, input data availability of EV is limited and a simplified approach is necessary to accelerate the development of vehicle. This paper focuses on simulation methodology for predicting structure borne noise from powertrain deploying Transfer Path Analysis approach. Current simulation methodology involves full vehicle model with multiple flexible bodies and full BIW flexible model which leads to complex modelling and longer simulation times.

Brake drum is an important component in automotive, which is a link between axle and wheel. It performance is of utmost importance as it is related to the safety of the car as well to the passengers. Many design parameters are taken into consideration while designing the brake drum. The sensitivity of these parameters is studied for optimum design of brake drum. The critical parameters in terms of reliability, safety & durability could be the cross section, thickness of hub, interference & surface roughness between bearing and hub, wheel loading, heat generation on drum, manufacturing and assembly process. The brake drum design is derived by considering these parameters. Hence the sensitivity of these parameters is studied both virtually & physically, in detail. The optimum value of each parameter could be chosen complying each other's values.

Gasoline engines with Multi point fuel injection (MPFI) technology are being developed with naturally aspirated and/or turbocharged engines. Wherein a MPFI and turbo charged combination engines have certain challenges during development stages. One of the important challenge is design of air intake and exhaust system. With MPFI turbocharged engine combination, the under bonnet heat management is crucial task for drivability. The heat management of air intake plays a vital role in drivability part therefore a design layout of air intake path is an important aspect. Drivability can be categorized as low end, mid-range and top end drivability. Turbocharged MPFI engines have a typical phenomenon of ‘Lag in response’ in the low-end region. This ‘Lag in response’ phenomenon at low-end drivability region can be overcome through optimization of air intake system and optimization of exhaust back pressure.

Petroleum Oil, Lubricants (POL) & Liquefied petroleum gas (LPG) tanker vehicles are special application segment that holds a significant Market share for commercial vehicles. These vehicles need to comply additional Safety regulations specified by Petroleum and explosives safety organization (PESO). For compliance to Rule-70, Protective heat shield on exhaust system needs to be designed and validated in order to avoid any catastrophic failure. The paper demonstrates the methodology to identify the worst case scenario for the existing commercial vehicle segment. Based on detail digital mock up (DMU) review Metallic heat shield was designed on after treatment system (ATS). The flexible heat shield was designed for exhaust pipe & joints in order to restrain the heat flow to the surrounding aggregates. After finalising design, CFD analysis was carried out to find out the thermal effects on various components and results within acceptable limits.

New Pass-by Noise Regulatory Norms IS 3028:2023 (Part 2) - an Analysis of Acceleration and Noise Source Contribution

Worldwide automotive sector regulatory norms have changed and become more stringent and complex to control environmental noise and air pollution. To continue this trend, the Indian Ministry of Road Transport is going to impose new vehicle exterior pass-by noise regulatory norms IS 3028:2023 (Part2) to control urban area noise pollution. This paper studies the synthesis of M1 category vehicle driving acceleration, dominant noise source, and frequency contribution in exterior PBN level. A vehicle acceleration analysis study was carried out to achieve an optimized pass by noise (PBN) level based on the vehicle’s PMR ratio, reference, and measured test acceleration data. Based on the analysis, test gear strategy was decided to achieve a lower PBN level. This strategy involved increasing the effective final drive ratio and optimizing engine calibration, resulting in improvement with acceleration in the ith gear.

Model-Based System Engineering Approach for Steering Feel Simulation for Passenger Vehicles

The basic function of steering system is to control the direction of the vehicle. The driver applies effort on the steering wheel and receives feedback through the steering system as a result of tire to road interaction. This feedback consists of a haptic (force) feedback which is directly felt by the driver and it is termed as steering feel. Precise steering feel gives better driving experience and is decisive factor for customer to buy a vehicle as well as for OEMs in building brand image. Along with steering parameters, suspension and tire parameters also has significant impact on steering feel. In past, modelling of the steering system was done at component level or with simplified vehicle system. Such approaches had not given accurate results of steering feel metric and resulted in incorrect steering design parameter selection. In order to replicate actual vehicle characteristics, complex and detailed modelling of steering, tire and suspension subsystems is necessary.

Pneumatic brake system is widely used in heavy truck, medium and heavy buses for its great superiority and braking performance over other brake systems. Pneumatic brake system consists of various valves such as Dual Brake Valve (DBV), Quick release Valve (QRV), Relay Valve (RV), Brake chambers. Dynamics of each valve is playing a crucial role in overall dynamic performance of the braking system. However, it is very difficult to find the contribution of each valve and pipe diameters in overall braking performance. Hence, it is very difficult to arrive a best combination for targeted braking performance as it is not possible to evaluate all combination on the actual vehicle. Hence, it is very important to have a mathematical model to optimize and evaluate the overall braking performance in early design phase. The present study is focusing on the mathematical model of a pneumatic brake circuit.

Lubrication Evaluation of EV Transmission

Advent of EV powertrain has considerable effect on transmission development activities as competed to regular ICE transmission. Conventional ICE transmission and the transmission for an e-powertrain differ on fundamental level. The conventional transmission has number of gear ratios, shift mechanism which enables the transmission to deliver a smooth power output as per demand from the driver. Whereas the e-powertrain transmission is mostly a single gear ratio transmission (reducer) which primarily depends on speed and torque variation from the motor to cater the driver requirement. Hence, the operating speeds of such e-transmissions can vary from 0 to 20000 rpm in both forward and reverse directions. Such a large speed variation as compared with conventional transmission calls for special attention towards the lubrication of internal components. High speeds and lower oil viscosities tend to disrupt the oil films in between contact surfaces causing metal to metal contact.

Primarily, Acoustic performance of muffler are evaluated by insertion loss (IL) and backpressure/restriction. Where Insertion loss is mainly depends upon proper selection of muffler volume, which is proportional to Engine Swept volume, along with internal design configuration, which drives the acoustic principle. Same time, meeting the vehicle level pass by noise (PBN) value as per regulatory norms and system level backpressure as per engine specification sheet are the key evaluating criteria of any good exhaust system. Here, a new Reactive/Reflective type muffler of tiny size have been designed for heavy commercial vehicle application, which is unique in shape and innovative to meet desire performance. In this design, mainly sudden expansion, sudden contraction, flow through perforation and bell-mouth flow phenomenon are used.

A hybrid electric powertrain being a complex system requires analysis of all its subsystems to optimally utilize, size components for performance evaluation and control strategy development. An integrated high fidelity model of these can lower development costs, time and achieve the targeted performance while allowing for early redefinition of the system. A high fidelity model of a sedan car featuring chassis with longitudinal and lateral dynamics, suspension with joints, tires calculating longitudinal & lateral forces during vehicle motion, Engine model with combustion & dynamics of reciprocating and rotating components, Electric motors, Battery system, and gearbox with synchronizers and friction components was developed. Powertrain components were interconnected using 3D rotational flanges. Weight distribution was accomplished by appropriately locating various powertrain components using 3D supporting mounts, which help to study the mount forces as well.

Gearshift Simulator – Perceive Gearshift Feel at Early Development Stage

One of the very first customer touchpoint in a vehicle is quality of gear shifting. Gearshift quality is perceived as a symbol of refinement of a vehicle. Globally, lot of efforts are taken to refine the gearshift quality. Design improvements in internal components of transmission, cable and shifter assembly, knob design iterations are carried out to arrive at optimum gearshift quality at the vehicle level. Current practice for this activity includes processes such as design modification, manufacturing of proto components, assembly of components and fitment in the vehicle. This vehicle is then instrumented with sensors and data acquisition units to capture the parameters which determine the gearshift quality. This is an iterative process which goes on until necessary refinement/improvement is achieved. This process requires investment of lot of time, efforts and the budget. This paper describes a virtual approach to arrive at optimum design of components.

Feed Forward and Integral Control of an EGR Valve

Automotive embedded control systems need to implement real-time closed-loop control strategies for controlling valves, motors, etc. The implementation needs to focus on use of low cost hardware and efficient software with minimal foot-print so as to adequately meet the application requirement. This paper highlights the low cost hardware and software design concepts by way of a case study related to control of progressive EGR valve. The control strategy is based on "map-driven set-points" where percentage opening of the valve is stored in the form of 16x16 matrices. The set-points are accessed based on instantaneous throttle and engine rpm values which form the row and column indices of the map. The closed loop control algorithm eliminates the need for multiplication by implementing "feed-forward with integral control algorithm." A feed-forward map specifies the most likely PWM duty cycle to be applied to the valve for a given set-point.
