“Dynamic Analysis of Cabin Tilting System of Heavy Trucks Using ADAMS-View for Development of a Software Interface for Optimization”

Design of a Cabin Tilting System of heavy trucks, a multi degree of freedom mechanism, is a challenge. Factors like adequate tilting angle, cabin styling, packaging, non interference of tilting system with ride comfort, forces in the system, specifications of the hydraulic system, are all very important for designing the system. Numerous considerations make the design process highly iterative hence longer design time. This paper primarily focuses on Kinematics and Dynamic analysis of the system in ADAMS and validation of system with real time testing results. Intention of this work is to make a parametric ADAMS model and link it to a Knowledge Based Engineering application to facilitate designer to quickly carry out design iterations for reducing development time. The Knowledge Based Engineering software is made using object oriented language called ‘Object Definition Language’ which has been developed using C and C++ software languages.

The traditional method of collecting the Road Torque Data of a vehicle is by instrumenting and running the vehicle on different road terrains. Every time, physical testing becomes tedious & most challenging task due to unavailability of unit under tests, kind of resource required and so on. However, in view of response to the fast emerging technology & limit less competition, it has become mandatory to develop & launch products in market within no time. In recent times, there is increased demand for physical road torque data measurements for a vehicle program based on its application and different powertrain configurations, which clearly shows that unless we front load the data to design it is practically impossible to meet the deadlines. Each of these measurements cost and consumes valuable resources of the company in collecting and analyzing the data.

Virtual modeling of engine and predicting the performance and emissions is now becoming an essential step in engine development for off-road application due to the flexibility in tuning of the combustion parameters and requirement of shorter development times. This paper presents an approach where the test bed calibration time is reduced using virtual techniques, such as 1D thermodynamic simulation and 3D CFD combustion simulation for 4 cylinders TCIC engine complying with Stage IIIA emission norms. 1D thermodynamic simulation has played an important role in the early stage development of an engine for selection of engine sub systems like turbocharger, manifolds, EGR system, valve timings etc. The application of 1D Simulation tool for combustion system development, focusing on NOx emissions for an off road multicylinder mechanical injection diesel engine is discussed.

It is customary to select a twist beam rear suspension for front wheel driven small and medium range passenger cars. Besides better primary / secondary ride comfort, roll stiffness tuning ability, ease of assembly & good packaging solutions than the conventional semi trailing arm/ rigid axle suspensions, twist beam suspension system accentuate the concentration required in placing & orienting the cross beam to achieve certain imperative kinematical characteristics. In order to make the solutions of the required kinematical targets viable, it is vital to have the packaging space and stress concentration within yield limits given the weight & cost targets. This paper presents the work done on twist beam type suspension for a new generation entry level B-Class hatchback vehicle developed. To reduce the time consumed in validation of different design proposals a virtual validation process was developed.

Designers and analysts need to compare and conduct synthesis for selection of materials based on their properties involving simulation, optimization and correlation with test data. An example is that of acoustic material properties such as random and normal incidence sound absorption coefficient and sound transmission loss. The international test standards necessitate having standard operating procedures for characterization of these materials. This procedure is quite involved and addresses steps including test data acquisition, post processing, calculations, classification, report generation and most importantly, storage of such innumerable material properties in a structured manner to facilitate ease of retrieval and updating of properties. It is also highly desirable to have a synergy of the databank directly with simulation tools. Further, all of these steps need to be accurate, non-speculative and quick.

The paper describes a first-of-its-kind attempt of authors to develop an intake manifold - combined with - rocker cover (IMCRC) in sheet molding compound (SMC) for 3 L and 4 L direct injection diesel engines with power ratings 75 kW and 92 kW respectively. The objective was to reduce overall engine weight, noise and cost. The intake manifold is designed to withstand absolute boost pressures of more than 2 bar, temperature in the range of 160 °C. and capable of carrying load of directly attached components such as an air intake pipe. It is worth to note that the designed SMC component always remains in the vicinity of the exhaust manifold by virtue of base engine layout constraint. The development if successful can expand the horizon of SMC in diesel engine application.

Use of Combined CAE and Experimental Testing Approach for Engine Noise Reduction

The work presented in this paper deals with the use of combined Computer Aided Engineering (CAE) and experimental testing approach for reducing engine noise. The paper describes a systematic approach for giving solutions to the structure borne engine noise related problems. Noise Source Identification (NSI) was carried out on diesel engine to identify noise radiating sources, ranking of noise sources was carried out and contribution of individual engine component in radiated Sound Power Level (SWL) was computed. Detailed Finite Element Model (FEM) of engine assembly was developed and model was correlated in terms of natural frequencies and transfer functions by performing modal testing. Correlated FEM was used for predicting surface vibration velocities under various engine speeds and loading conditions in frequency domain. Velocities so predicted in frequency domain were used as an input for SWL prediction using Boundary Element Method (BEM) approach.

The ever-tightening regulation norms across the world emphasize the magnitude of the air pollution problem. The decision to leapfrog from BS4 to BS6 – with further reduction in emission limits -showed India’s commitment to clean up its atmosphere. The overall cycle emissions were reduced significantly to meet BS6 targets [1]. However, the introduction of RDE norms in BS6.2 [1] demanded further reduction in emissions under real time operating conditions – start-stop, hard acceleration, idling, cold start – which was possible only through strategies that demanded a cost effective yet robust solutions. The first few seconds of the engine operation after start contribute significantly to the cycle gaseous emissions. This is because the thermal inertia of the catalytic converter restricts the rate at which temperature of the catalyst increases and achieves the desired “light-off” temperature.

A robust process of specifying engine mounting systems for internal combustion engines (ICE) has been established through decades of work and countless applications. Vehicle vibration is a critical consideration in the early stage of vehicle development. Apart from comfort, it also affects the overall vehicle's performance, reliability, Buzz-squeak and rattle (BSR), parts durability and robustness. The most dynamic system in a vehicle is the powertrain, a source of vibration inputs to the vehicle over the frequency range. The mounting system supports a powertrain in a vehicle and isolates the vibration generated from the powertrain to the vehicle. In addition, it also controls the overall dynamic movement of the powertrain system when the vehicle is subjected to road load excitations and avoids contact between the powertrain and other adjacent components of the vehicle.

Computer-aided engineering (CAE) is a routinely used technology for the design and testing of road vehicles, including the simulation of their response to an impact. To increase automotive industry competitiveness by reducing physical test-based type approval and to improve road safety, recent initiatives have been taken by both industry and public authorities to promote the use of virtual testing through numerical simulation as an alternative way to check regulatory compliance. [1] To ensure acceptance of this alternative method, the accuracy of the simulation models and procedures needs to be assured and rated independently of the modelling process, software tools, and computing platform. Similarly, it is also imperative to understand the uncertainties emerging out of different component design parameters and analyze their sensitivity towards producing deviations in the reported results as per the requirements of the regulatory standard.

The Application of the Simulation Techniques to Predict and Reduce the Interior Noise in Bus Development

In order to reduce development time and costs, application of numerical prediction techniques has become common practice in the automotive industry. Among the wide range of simulation applications, prediction of the vehicle interior noise is still one of the most challenging ones. The Finite Element Method (FEM) is well known for acoustic predictions in the low-frequency range. As part of the development of a full sized bus model, noise levels at Driver Ear Levels (DEL) and Passenger Ear Levels (PEL) were targeted. The structural and acoustic analysis were performed for a bus to reduce interior noise in the low-frequency range. Various counter measures were identified and structural optimization/modifications were performed from virtual simulation to reduce the DEL and PEL. Structure-borne noise due to both road-induced vibration and engine vibration were considered by using FEM techniques.

Utilization of higher ethanol blends, 20% ethanol in gasoline (E20), as an alternate fuel can provide apparent benefits like higher octane number leading to improved anti-knocking properties, higher oxygen content resulting in complete combustion. Apart from technical benefits, use of ethanol blends offer certain widespread socioeconomic benefits including option of renewable source of energy, value addition to agriculture feedstock resulting in increase in farm income, creation of more jobs in rural sector and creating job at local levels. Use of higher blends of ethanol can reduce dependence on foreign crude leading to substantial savings in cost of petroleum import. The impact of higher Gasoline-Ethanol blend (E20), on the fuel system components of gasoline vehicles must be known for assessment of whether the fuel system will be able to perform as intended for the complete design life of the system.

Suspension Testing using Wheel Forces on a 3 DOF Road Load Simulator

The use of Wheel Force Transducers (WFTs) to acquire data for laboratory simulation is becoming standard industry practice. However, in test rigs where we have only the suspension module and not the complete vehicle, does the reproduction of the orthogonal forces and moments at the wheel centre guarantee an accurate replication of the fatigue damage in the suspension components? The objective of this paper is to review the simulation methodology for a highly non-linear suspension in a 3 DOF (degree-of-freedom) suspension test rig in which the simulation was carried out using only the three orthogonal loads and vertical displacement. The damage at critical locations in the suspension is compared with that on the road and an assessment of the simulation using the WFT is made based on a comparison of the damage on the road vs. the rig.

Vehicles with direct injection engines employ various methods for mixing fuel and air in an engine cylinder. Efficient mixing increases combustion burn rate, improving combustion stability and knock suppression. Spark ignition engines may use tumble flow motion to generate turbulence, which includes rotational motion generally perpendicular to the cylinder axis to improve air and fuel mixing. Depending on operating conditions, more or less tumble may be advantageous. In this paper the tumble motion of the charge air is studied and simulated only in the suction stroke. A direct injected turbocharged combustion system employing central-mounted multihole injector. This paper presents the comparative study of effect of intake port design with various levels of tumble motion for fuels used in SIDI engines on the engine performance characteristics.

Spot Weld Failure Prediction in Safety Simulations Using MAT-240 Material Model in LS-DYNA

Spot welding is the primary joining method used in automobiles. Spot-weld plays a major role to maintain vehicle structural integrity during impact tests. Robust spot weld failure definitions is critical for accurate predictions of structural performance in safety simulations. Spot welds have a complex metallurgical structure, mainly consisting of fusion and heat affected zones. For accurate material property definitions in simulation models, huge number of inputs from test data is required. Multiple tests, using different spot weld joinery configurations, have to be conducted. In order to accurately represent the spot-weld behavior in CAE, detailed modeling is required using fine mesh. The current challenge in spot-weld failure assessment is developing a methodology having a better trade-off between prediction accuracy, testing efforts and computation time. In view of the above, cohesive zone models have been found to be very effective and accurate.

The parameters such as lower noise levels, quietness, etc. of a vehicle has no longer remained the only driving features since the passenger car buyers are greatly influenced by the perception of the sound. In a scenario like this, the sound quality becomes of great importance especially for smaller diesel powertrains as they are more annoying than their gasoline counterparts. The idling noise is critical as its noise creates the first impression of the vehicle on the buyer. The Indian passenger car market is dominated by diesel cars equipped with smaller engines less than 2 liter capacity. Present work describes the methodology to formulate the equation for annoyance/pleasantness for the diesel powertrains used in Indian passenger cars. The index, Sound Annoyance Rating (SAR) developed through this work is significant for powertrain level target setting and benchmarking purposes.

Sound Quality Evaluation of a Brake and Clutch Pedal Assembly used for Automotive Applications

Sound Quality (SQ) of brake and clutch pedal assembly plays an important role in contributing to vehicle interior noise and perception of sound. Quiet operation of brake and clutch units also reflects the vehicle built and material quality. Noise emitted from these sub-assemblies has to meet certain acceptance criteria as per different OEM requirements. Not much work has been carried on this over the years to characterize and quantify the same. An attempt has been made in this paper to study the sound quality of brake and clutch pedal assemblies at component level and validate the same by identifying the parameters affecting SQ. Effect on noise at different environmental conditions was studied with typical operating cycles in a hemi-anechoic chamber. The effect of sensor switches integrated within the clutch and brake pedal on sound quality is analyzed. It is found that the operating characteristics of switches drives the noise and SQ.

The aim of this study is to help governing bodies as well as machine manufacturers in adopting simple yet accurate testing method for compactor machine. The study consists of directivity analysis, noise source identification, noise source ranking and 4-point microphone position sound power evaluation method applied to compactors with wide range of engine power ratings. All the tests in 4-point method and directivity analysis were performed under stationary as well as dynamic conditions.

Electric Vehicles (EVs), with its inherent advantage of zero tailpipe emissions, are gaining importance because of aggressive push from government not only to reduce air pollution but also to reduce dependency of fossil fuel. EVs and necessary charging infrastructure along with ‘connected’ technology is redefining mobility. Considering the fast growing EV market, it becomes important for an EV Powertrain Architect to design and develop a powertrain solution having low engineering efforts and satisfying business, market and regulatory requirements at a competitive price. This paper presents a compact, flexible, convenient and smart featured simulation tool for an EV Powertrain Architect for estimating the specifications of key powertrain components such as traction battery and electric motor. The proposed tool takes into consideration the end-user as well as the regulatory requirements of range, maximum speed, acceleration and gradeability.
