“Fuel Flow Method2” for Estimating Aircraft Emissions

In recent years there has been increasing interest in quantifying the emissions from aircraft in order to generate inventories of emissions for climate models, technology and scenario studies, and inventories of emissions for airline fleets typically presented in environmental reports. The preferred method for calculating aircraft engine emissions of NOx, HC, and CO is the proprietary “P3T3” method. This method relies on proprietary airplane and engine performance models along with proprietary engine emissions characterizations. In response and in order to provide a transparent method for calculating aircraft engine emissions non proprietary fuel flow based methods 1,2,3 have been developed. This paper presents derivation, updates, and clarifications of the fuel flow method methodology known as “Fuel Flow Method 2”.

Wind-Tunnel Investigation of Commercial Transport Aircraft Aerodynamics at Extreme Flight Conditions

A series of low-speed static and dynamic wind tunnel tests of a commercial transport configuration over an extended angle of attack/sideslip envelope was conducted at NASA Langley Research Center. The test results are intended for use in the development of an aerodynamic simulation database for determining aircraft flight characteristics at extreme and loss-of-control conditions. This database will be used for the development of loss-of-control prevention or mitigation systems, pilot training for recovery from such conditions, and accident investigations. An overview of the wind-tunnel tests is presented and the results of the tests are evaluated with respect to traditional simulation database development techniques for modeling extreme conditions to identify regions where simulation fidelity should be addressed.

Verification of Supply Chain Quality for Perishable Tools

Increased emphasis on standardizing processes and controlling variability in production operations includes validating perishable tools used in daily operations. Even though dealing with reputable manufacturers, many factors including communication, custom specifications and personnel turnover can lead to the perpetuation of mistakes if errors are not discovered and corrective action implemented. However, inspection is costly and inspection costs far outweigh many item costs unless considering product defects. A beneficial balance may be obtained by employing statistical sampling techniques similar to ISO 2859 [1] to verify the quality of incoming tools.

Use of Electromagnetic and Vacuum Forces on Aircraft Assembly

Decades ago our innovative grandfathers developed the first automated riveting machines based on hard automation using kinematics and tools attached to a C-frame. The C-frame serves multiple functions: First, it holds the upper and lower tools in fixed positions relative to each other; second, it translates upper active tooling forces to the lower tool; and third, it embraces the part placed between the upper and lower tool. C-frames and newly developed yoke, ring and gantry machines, used for low level (first, second) fuselage and wing assembly are growing in size to exorbitant proportions to satisfy requirements of larger and larger structures. High costs are dictated by massive kinematics and complex controls that provide stability, precision, and process speed. All this is mainly needed because we have to carry mechanical forces around the part, from upper to lower tool along the C-frame, gantry, yoke, bridge, etc.

Use of Cavitation Abrasive Surface Finishing to Improve the Fatigue Properties of Additive Manufactured Titanium Alloy Ti6Al4V

To improve the fatigue properties of additive manufactured (AM) titanium alloy Ti6Al4V, cavitation abrasive surface finishing (CASF) was proposed. With CASF, a high-speed water jet with cavitation, i.e. a cavitating jet, was injected into a water-filled chamber, to which abrasives were added. Abrasives accelerated by the jet created a smooth surface by removing un-melted particles on the surface. Simultaneously, cavitation impacts induced by the jet introduced compressive residual stress and work hardening into the surface, similar to cavitation peening. In this study, to demonstrate the improvement of the fatigue properties of AM Ti6Al4V owing to CASF, Ti6Al4V specimens manufactured through direct metal laser sintering (DMLS) and electron beam melting (EBM) were treated using CASF and cavitation peening, and tested using a plane bending fatigue test.

Universal Splice Machine

There is an increasing demand in the aerospace industry for automated machinery that is portable, flexible and light. This paper will focus on a joint project between BROETJE-Automation and Boeing called the Universal Splice Machine (USM). The USM is a portable, flexible and lightweight automated drilling and fastening machine for longitudinal splices. The USM is the first machine of its kind that has the ability not only to drill holes without the need to deburr, (burrless drilling) but also to insert fasteners. The Multi Function End Effector (MFEE) runs on a rail system that is mounted directly on the fuselage using a vacuum cup system. Clamp up is achieved through the use of an advanced electromagnet. A control cart follows along next to the fuselage and includes an Automated Fastener Feeding System. This paper will show how this new advancement has the capabilities to fill gaps in aircraft production that automation has never reached before.

The Boeing 777-300/PW4098 Flying Test-Bed Program

The 98,000 lb. thrust Pratt & Whitney PW4098 high-bypass turbofan engine recently completed a flying test-bed program on the Boeing 777-300 airplane. The purpose of the one-month program was to validate engine operability and to gather data that can be used for upcoming engine certification to the standards of Federal Aviation Regulations part 33. Testing included engine transient operation, steady-state performance, in-flight starting, component cooling, and inlet compatibility. When engine certification is complete, an airplane certification program will be conducted for the 777-300/PW4098, a combination of the world's largest twin engine airplane and the world's largest turbofan engine yet to fly.

The Automated NC Mini-Driller

The introduction of a new derivative to an existing aircraft model poses many decisions regarding old versus new. In the case of the introduction of the extended range 767 (the 767-400ER), an entirely new wing design prompted the examination of the then current assembly processes and tooling. The hesitation to build new drill templates for use in the traditional method of second stage wing spar assembly inspired Tool Engineering Management to request the investigation of a low cost automated drilling apparatus. As a result, the Boeing Automated Tools Group and Advanced Integration Technology, Inc. (AIT) developed and implemented mobile numerically controlled mini-drilling machines for post-ASAT I assembly-drilling operations.

The 747-400 Dreamlifter - Swing Tail Door Alignment and Latch Mechanism

One essential feature of the 787 production system is the 747-400 Large Cargo Freighter (LCF), also known as the Dreamlifter,[1] and its ability to quickly and efficiently transport large components from global manufacturing locations to the final assembly site in Everett, Washington. This unique airplane has a tail section (Swing Tail) that opens to allow cargo loading. Quickly loading and unloading cargo is largely dependent on the reliable operation of the integral swing tail door alignment and latching systems. The swing tail door is approximately 23 feet horizontally by 29 feet vertically in size. The alignment and latching systems are required to function in a wide range of environmental conditions including temperature extremes and high winds. At the same time, these systems must ensure that flight loads are safely transmitted from the tail to the airplane fuselage without inducing undue fuselage preloads and without excessive play in the latching system.

The development of new commercial airliners is a very risky proposition. To get it right, airframe manufacturers must balance new technologies and manufacturing methods with global participation and business considerations. The 787 is Boeing's popular new wide body aircraft incorporating state of the art composites design and manufacturing methods. But new technology alone is not enough. A new logistics system was needed to integrate global partners in order to fully benefit from new technologies. The Boeing 747-400 Dreamlifter is a special purpose 747-400 modified to transport Boeing 787 airplane components through various stages of manufacturing.

A review is made of previously reported status of the augmentor wing concept, including test work of de Havilland Aircraft of Canada and the NASA Ames Research Center. More recent NASA data which formed the basis for proceeding with a flight research vehicle program on the Buffalo CV-7A are discussed. This background is used to show potential application to a turbofan-powered production airplane concept whose highly integrated propulsion and aerodynamics show promise for a very quiet STOL. Proposed future augmentor wing development programs are also briefly discussed.

System Software Safety Assessment Process for Certification of Commercial and Military Aircraft

For the next 10 years new world-wide communication, navigation, and surveillance (CNS) requirements are being incrementally imposed upon military aircraft avionics, and upon the Air Traffic Control community, by the Aviation Administrations of most nations, including the FAA and the JAA. These requirements are the result of a decade of study by the United Nations' International Civil Aviation Organization (ICAO) to improve aviation safety and efficiency. In 2001 the USAF mandated compliance to the CNS requirements for its military aircraft, which is called Navigation Safety (NS) GATM by the USAF. By complying with these requirements, the military aircraft can maintain their ability to fly internationally without CNS restrictions. The FAA requires that flight software be assessed, developed and/or verified (proven) with a methodology recommended by the RTCA document called DO-178B for software based systems.

Simulation Study of a Commercial Transport Airplane During Stall and Post-Stall Flight

As part of NASA’s Aviation Safety and Security Program, a simulation study of a twin-jet transport aircraft crew training simulation was conducted to address fidelity for upset or loss-of-control flight conditions. Piloted simulation studies were conducted to compare the baseline crew training simulation model with an enhanced aerodynamic model that was developed for high-angle-of-attack conditions. These studies were conducted in a flaps-up configuration and covered the approach-to-stall, stall and post-stall flight regimes. Qualitative pilot comments and preliminary comparison with flight test data indicate that the enhanced model is a significant improvement over the baseline. Some of the significant unrepresentative characteristics that are predicted by the baseline crew training simulation for flight in the post-stall regime have been identified.

Robust Analysis of Active Flutter Suppression Using Multiple Control Surfaces via Second-Order Controllers

The robust stability of an active flexible wing section with leading- and trailing-edge control surfaces is further investigated via the μ-method. Motivated by a more detailed servo control dynamics, the two controllers K1 and K2, which command the deflections of the trailing-edge flap and the leading-edge flap respectively, are modeled as two second-order shock absorbers in this study. The nominal and robust stability margins, modal properties, critical flutter airspeeds and frequencies are computed to predict the flutter of a nonlinear aeroelastic system and to investigate the aeroservoelastic stability in the μ-framework. The simulation results are compared with the previous study of which the controllers were modeled as the simplified (first-order) shock absorbers. The improved sensitivity to detect the control-structure coupling is observed by applying the second-order shock absorbers in the ASE model.

Protection of the C-17 Airplane during Semi Prepared Runway Operations

The C-17 airplane operates in some of the most challenging environments in the world including semi prepared runway operations (SPRO). Typical semi-prepared runways are composed of a compacted soil aggregate of sand, silt, gravel, and rocks. When the airplane lands or takes off from a semi-prepared runway, debris, including sand, gravel, rocks and, mud is kicked up from the nose landing gear (NLG) and the main landing gear (MLG) tires. As the airplane accelerates to takeoff or decelerates from landing touchdown, this airborne debris impacts the underbelly and any component mounted on the underbelly. The result is the erosion of the protective surface coating and damage to systems that protrude below the fuselage into the debris path. The financial burden caused by SPRO damage is significant due to maintenance costs, spares costs and Non-Mission Capable (NMC) time.

Post-Flight Sampling and Loading Characterization of Trace Contaminant Control Subassembly Charcoal

Trace chemical contaminants produced by equipment offgassing and human metabolic processes are removed from the atmosphere of the International Space Station's U.S. Segment by a trace contaminant control subassembly (TCCS). The TCCS employs a combination of physical adsorption, thermal catalytic oxidation, and chemical adsorption processes to accomplish its task. A large bed of granular activated charcoal is a primary component of the TCCS. The charcoal contained in this bed, known as the charcoal bed assembly (CBA), is expendable and must be replaced periodically. Pre-flight engineering analyses based upon TCCS performance testing results established a service life estimate of 1 year. After nearly 1 year of cumulative in-flight operations, the first CBA was returned for refurbishment. Charcoal samples were collected and analyzed for loading to determine the best estimate for the CBA's service life.

Blockchain, defined as a distributed ledger technology for the enterprise that features immutability, traceability, automation, data privacy, and security, can help address some of these challenges. However, blockchain also has certain challenges and is still evolving. Hence it is essential to study on how blockchain can help UAS. G-31 technical committee of SAE International responsible for electronic transactions for aerospace has published AIR 7356 [1] entitled Opportunities, Challenges and Requirements for use of Blockchain in Unmanned Aircraft Systems Operating below 400ft above ground level for Commercial Use. Mission-Adaptive Wing Flight Demonstration Program

The AFTI/F-111 program is a full-scale-development flight test and evaluation of the mission-adaptive wing concept. This concept features variable-camber leading and trailing edge flaps that are automatically positioned to alter the wing airfoil geometry and provide best performance throughout the flight envelope. The flaps use flexible skins that are curved and positioned by internal mechanisms so that smooth airfoil contours are maintained for peak aerodynamic efficiency.

Military Rotorcraft Flight Test Safety in the Age of Joint Ventures

This paper is an explanation of some of the Flight Test Safety (FTS) methods used to reduce the risk associated with military rotorcraft development. Two flight test programs are addressed, the V-22 Osprey tiltrotor and the RAH-66 Comanche helicopter. A short history of the development of each program is provided as background information. Some of the challenges and strengths of joint ventures are also identified and discussed. Four critical elements of an FTS program are identified: 1) Organizational Risk Management (ORM), 2) issue/anomaly resolution, 3) incident recording and corrective action documentation and 4) interface between FTS and other organizations. Methods used in the two programs to address these elements are reviewed and can be applied to other flight test programs.

Laser Tracker Assisted Aircraft Machining and Assembly

The patented (US 7,277,811 B1) Position Bar provides precise measurement, machining and drilling data for large Engineering and Tooling structure. The Position Bar also supports end item verification seamlessly in the same machining control code. Position Bar measurements are fast, accurate, and repeatable. The true centerline of the machine tool's spindle bearings are being measured to within .002 in a 20 foot cubic volume (20×20×20). True “I”, “J”, & “K” machine tool spindle positions are also precisely measured. Any Gantry or Post Mill Tool can be converted to a Coordinate Measurement Machine (CMM) with this laser tracker controlled Position Bar. Determinant Assembly (D.A.) holes, for fuselage and wing structures are drilled and then measured to within .006 in X, Y, & Z, over a 40 foot distance. Average laser tracker measurement time, per hole, is 2 seconds.
