AS a basis for the analyses of this symposium, a hypothetical car has been used to evaluate the engine power distribution in performance. Effects of fuel,-engine accessories, and certain car accessories are evaluated. The role of the transmission in making engine power useful at normal car speeds is also discussed. Variables encountered in wind and rolling resistance determinations are reevaluated by improved test techniques. Net horsepower of the car in terms of acceleration, passing ability and grade capability are also summarized.

Viscosity Effects on Engine Wear Under High-Temperature, High-Speed Conditions

Four multigrade engine oils, containing the same base oil plus SE additive package but VI improvers of differing shear stability, were evaluated in 80 000 km of high-speed, high-temperature vehicle service. Bearing, piston ring and valve guide wear, as well as oil consumption, oil filter plugging and engine cleanliness were all worse for the engines operated on the low-shear stability oils. The wear differences were traced to differences in high-shear-rate viscosity, while the cleanliness, filter plugging and oil consumption differences occurred because of excessive wear or polymer shear degradation. These results suggest that engine oil viscosity should be specified under high-shear-rate conditions.

Variation in Autobody Adhesive Curing Process

Adhesive joining is a common autobody subassembly technique especially for outer panels, where visible spot welding is objectionable. To accommodate mass production with the use of certain adhesives very high thermal gradient usually exists, which may result in panel dimensional distortion and variation. The temperature distribution over location and over time are monitored, and its impact to panel dimension is investigated. Experimental results on the effect of the distance between panel and induction coil on the panel temperature is obtained. The thermal induced shape distortion is simulated with a simplified FEA model. The approach to improvement of the induction curing process is discussed.

Vapor-Locking Tendencies of Fuels A Practical Approach

THIS paper describes what the authors consider to be a simplified method of determining the vapor-locking tendencies of gasolines. The study of vapor lock was undertaken after they found the Reid vapor pressure method to be inadequate. The result of their work was the development of the General Motors vapor pressure, a single number which predicts vapor-locking tendency. The authors point out the following advantages of the new method: It allows direct comparisons of vapor-lock test results of different reference fuel systems; establishes distribution curves of volatility requirements of cars for vapor-lock free operation and of vapor-locking tendencies of gasolines; is a common reference value for both petroleum and automotive engineers. Finally, it more realistically evaluates the effects of small weathering losses on vapor-locking tendency than does Rvp.

Utilization of a Chassis Dynamometer for Development of Exterior Noise Control Systems

The development of systems and components for control of exterior noise has traditionally been done through an iterative process of on road testing. Frequently, road testing of vehicle modifications are delayed due to ambient environmental changes that prevent testing. Vehicle dynamometers used for powertrain development often had limited space preventing far field measurements. Recently, several European vehicle manufacturers constructed facilities that provided adequate space for simulation of the road test. This paper describes the first implementation of that technology in the U.S.. The facility is typical of those used world wide, but it is important to recognize some of the challenges to effective utilization of the technique to correlate this measurement to on road certification.

Historically, the long development time required to produce a new automobile has meant that the electronics in that vehicle might lag the state-of-the-art by several years. For traditional vehicle electronics, this was certainly an appropriate delay, ensuring through extensive testing and qualification that the quality and reliability of the electronic systems met rigorous standards. However, with the growing consumer-oriented electronics content in today's vehicles, it is becoming more difficult for the automotive manufacturers to meet consumers' expectations with older technology. Couple this with the fast-paced consumer product cycle, typically nine to eighteen and the result is increasing pressure on the vehicle manufacturers from after-market electronics suppliers, who can update their product lines as fast as the component manufacturers can produce new models.

Thermal Reliability Prediction of Automotive Electronic Packaging

The paper briefly reviews the current and future needs for automotive electronic packaging technology and the related reliability issues. Reliability approaches based upon physics-of-failure are discussed, and an example is given to illustrate the importance of understanding the root cause of failure and the application of a state-of-the-art approach to life prediction of leadless solder joints under thermal cycling. An introduction is also given to the recent development of the CAIR (Computer Aided Interconnect Reliability) system developed at Ford for reliability prediction of solder interconnects in automotive electronic packaging. The system integrates a number of software modules using a user interface and allows for evaluation of critical design parameters within a short period of time. The system is intended to implement the “prevention mode” into the product design process to meet the increasing reliability demand and to reduce cost and cycle time.

The Development of Ford's Natural Gas Powered Ranger

Operation of America's first factory built vehicles modified to operate on natural gas began in April, 1984, when Ford Motor Company delivered the first of 27 specially equipped 1984 Ranger pickup trucks to 25 major utility and natural gas related companies in the United States and Canada. In addition to the fuel system, modifications to these test vehicles include a 12.8:1 compression ratio engine and a unique distributor calibration to provide performance similar to the gasoline powered vehicle. The fuel tanks are significantly more expensive than gasoline tanks and remain one of the major cost issues with a natural gas powered vehicle. There are however, no unresolvable technological issues that would prevent motor vehicles from operating economically and efficiently on natural gas.

The Corporate Technical Information System: The Ford Inhouse information Utility

Ford Motor Company has developed an inhouse computerized database of product and technical data as an information utility for product and manufacturing engineers and business and marketing analysts. The Corporate Technical Information System (CTIS) is interactive, user friendly, up-to-date, and low cost. CTIS is designed to complement commercial information services. The menu driven program gives users access to IS files including automotive periodical abstracts, vehicle dimensional data, EPA fuel economy data. SAE paper abstracts since 1966, and worldwide materials standards. Searching is done through User defined keywords using Boolean logic to create individual search strategies. CTIS has been used by Ford personnel worldwide since early 1985. Future developments may include offering CTIS to vendors or components and services to Ford Motor Company.

THE CADILLAC FRAME: A New Design Concept for Lower Cars

THE 1957 Cadillac frame is a significant step in design progress toward the ever lower passenger cars demanded by customers and, therefore, car manufacturers. Stemming from tests and experimental designs in process since 1950, this frame combines reduction in height with a slight increase in structural efficiency. It reverses the trend toward the more costly and heavier structures usually associated with lower cars. Mr. Milliken discusses in Part I the steps Cadillac has taken in the last 19 years to reduce the height 9½ in. to 55½ in. The “Tubular Cenrer-X” frame of the 1957 Eldorado Brougham was the latest and most successful answer to the problem. In Part II Mr. Parker describes the A. O. Smith Corp.'s development of the basic idea and the experimental phases and testing which led to the production designs.

APPLICATIONS of nuclear energy in automotive manufacture have been made principally in the field of radioactivity. These are grouped under the following categories: radiography, nondestructive testing, gaging and control, tracer techniques, and static neutralizers. Radioactivity techniques are being used in foundry operations to check stock and metal levels in cupolas and distribution of element additives. In steel operations, these techniques are being used to check assimilation of ore-concentrate fines and thickness of rolled sheet steel. Other applications include measurement of pipe and wall thickness in pressure lines and engines, and inspection of castings and welds for internal faults. Radioactive techniques for improving processes, quality, and materials have potentially universal application. Greater industrial access to reactors will permit broader study and speed the development of new applications of radio-activity in industry.

This process was implemented in 1987 and continues to function improving our suppliers capabilities in the areas of Product & Manufacturing Engineering, Quality, Production Control, and Sales/Purchasing Interaction. A pilot Supply Base Development, Casting and Machining team was set -up in July, 1987 to assist the casting, machining, piston, and ring supply base. The success of this team lead to the fornation of three additional Supply Base Development teams within the following year to assist suppliers in Sealing, Assemblies, and Front End Accessory Drive (FEAD) commodities.

Steel Powders for High Performance Automotive Parts

Increased use of powder-forged connecting rods in the automotive industry prompted an investigation into the suitability of powders from different suppliers for this application. Specifications developed by North American users call for ultra clean powders to enhance machinability and fatigue life. Powders from four manufacturers were each blended with graphite and lubricant, then pressed, sintered and forged to full density. Metallographic samples were prepared and evaluated for inclusion content. In addition, the powders were mixed to the composition of connecting rods, (C - 0.5%, Cu - 2% and MnS - 0.3%), and were similarly pressed, sintered and forged. Test bars were machined from the forged discs. Uniaxial fatigue tests were performed in the tension-compression mode and strain-life curves were developed. It was determined that all powders examined were very clean and were comparable in their inclusion content.

Statistical Analysis of Vehicle High Mileage NVH Performance

High mileage NVH performance is one of the major concerns in vehicle design for long term customer satisfaction. The current paper is concerned with performance analysis of high mileage vehicles which cover four automobile manufacturers and five vehicle families of the same weight class based on subjective evaluation data. The analysis includes the assessment of five vehicle families from the following aspects: overall and NVH performances, performance by individual attribute, degradation history of each vehicle family, performance variation within each vehicle family. Since the data are statistical in nature, statistical methods are employed, numerically and graphically, in the analysis. The performance categories which exhibit most degradation are identified. The analysis method presented in this paper is applicable to any high mileage vehicle fleet subjective data. The knowledge derived in the study can be used as a guideline in designing vehicles for high mileage NVH robustness.

Sound Package Design for a Convertible by Statistical Energy Analysis

The application of SEA (Statistical Energy Analysis) to the sound package design for a convertible is presented. SEA modeling was used optimize the soft-top construction and the acoustic insulation in the top-stack area (where the soft-top is stored) which were shown to be important transmission paths for tire noise. Correlation between measurement data and predictions from the SEA model is presented and good agreement shown. It is concluded that SEA can be applied to determine the special sound package requirements for convertible vehicles.

Size Effect on the Strength of Ceramic Catalyst Supports

The typical ceramic catalyst support for automotive application has a total volume of 1640 cm3. Approximately 10% of this volume is subjected to tensile thermal stresses due to a radial temperature gradient in service [1]*. These stresses are kept below 50% of the substrate strength to minimize fatigue degradation and to ensure long-term durability [2]. However, the tensile strength measurements are carried out in 4-point bending using 2.5 cm wide x 1.2 cm thick x 10 cm long modulus of rupture bars in which the specimen volume subjected to tensile stress is merely 3.2 cm3 or 0.2% of the total substrate volume [3]. Thus, a large specimen population is often necessary (50 specimens or more) to obtain the strength distribution representative of full substrate. This is particularly true for large frontal area substrates for diesel catalyst supports with an order of magnitude larger stressed volume. In this paper, the modulus of rupture data are obtained as function of specimen size.

Shear Strength of Cordierite Ceramic Catalyst Supports

An analytical model for estimating shear and bending stresses during canning of cordierite ceramic catalyst supports is presented. These stresses arise when the radial pressure distribution is nonuniform due, primarily, to variations in gap bulk density (GBD ) of intumescent mat around the perimeter of the substrate. Variations in GBD can occur during canning, regardless of the canning technique, due to anisotropic can stiffness or component tolerances or mat overlap. The model helps relate shear and bending stresses to substrate size and orientation, elastic modulii, cell size and wall porosity. If these stresses approach the corresponding strength of substrate, a shear crack may develop during or after the canning process depending on the magnitude of stress. A special test fixture was developed to measure the shear strength of ceramic catalyst supports, with different cell sizes, before and after the application of washcoat.
