Wind Tunnel-to-Road Aerodynamic Drag Correlation

A comprehensive test program was conducted to correlate aerodynamic drag measurements from the General Motors Aerodynamics Laboratory with coastdown results. An improved method of coastdown testing was used to minimize the sources of error in determining aerodynamic drag. Several vehicles were tested, covering a large range of aerodynamic drag values, representative of current and future production vehicles. Wind tunnel and coastdown results were determined to be in good agreement, with an average drag coefficient difference of only. 008 (2%).

Wind Noise and Aerodynamic Drag Optimization of Outside Rear View Mirrors

Automotive outside rear view mirror shape has become an important consideration in achieving wind noise and aerodynamic performance objectives. This paper describes a two step process used to develop a mirror shape which meets both wind noise and aerodynamic objectives. First, basic understanding of door mounted verses sail mounted mirrors and shape parameters was obtained by evaluating selected shapes and studying their physical measurements relative to their measured responses. Relationships between the wind noise and drag responses revealed performance range limitations for sail mounted mirrors. Second, a central composite experimental design was utilized to more closely investigate door mounted mirror shape parameters to determine optimal mirror performance potential. The resulting empirical models developed were used to determine the best overall solution.

AS a basis for the analyses of this symposium, a hypothetical car has been used to evaluate the engine power distribution in performance. Effects of fuel,-engine accessories, and certain car accessories are evaluated. The role of the transmission in making engine power useful at normal car speeds is also discussed. Variables encountered in wind and rolling resistance determinations are reevaluated by improved test techniques. Net horsepower of the car in terms of acceleration, passing ability and grade capability are also summarized.

Using Vehicle Dynamics Simulation as a Teaching Tool in Automotive Engineering Courses

Some of the best teaching methods are laboratory courses in which students experience application of the principles being presented. Preparing young engineering students for a career in the automotive industry challenges us to provide comparable opportunities to explore the dynamic performance of motor vehicles in a controlled environment. Today we are fortunate to have accurate and easy-to-use software programs making it practical for students to simulate the performance of motor vehicles on “virtual” proving grounds. At the University of Michigan the CarSim® vehicle dynamics simulation program has been introduced as such a tool to augment the learning experience. The software is used in the Automotive Engineering course to supplement homework exercises analyzing acceleration, braking, aerodynamics, and cornering performance. This paper provides an overview of the use of simulation in this setting.

Possible means of drag reduction are examined. Although side force and yawing moment data are presented, their effect on directional stability are not, at present analyzed.

TiO2 material properties, sensor components and performance characteristics are discussed. Some results of engine dynamometer and vehicle tests of sensor performance and durability are presented.

The Oxidative Stability of GM's DEXRON®-VI Global Factory Fill ATF

A detailed description of the oxidative stability of GM's DEXRON®-VI Factory Fill Automatic Transmission Fluid (ATF) is provided, which can be integrated into a working algorithm to estimate the end of useful oxidative life of the fluid. As described previously, an algorithm to determine the end of useful life of an automatic transmission fluid exists and is composed of two simultaneous counters, one monitoring bulk oxidation and the other monitoring friction degradation [1]. When either the bulk oxidation model or the friction model reach the specified limit, a signal can be triggered to alert the driver that an ATF change is required. The data presented in this report can be used to develop the bulk oxidation model. The bulk oxidation model is built from a large series of bench oxidation tests. These data can also be used independent of a vehicle to show the relative oxidation resistance of this fluid, at various temperatures, compared to other common lubricants.

The Long-Term Durability of Thermoplastic Bumpers

Properties of thermoplastic bumpers made of polycarbonate (PC) and polybutylene terephthalate (PBT) blend were evaluated after several years of service in the field. In this study we measured the Izod impact strength, PC molecular weight, and melt flow rate of bumpers collected from various geographical areas in the U.S. Generally, the system had good impact resistance after more than five years of service in the field, retaining most of the original impact strength. There were small changes in PC average molecular-weights and melt flow rates. The results showed that changes depended on both exposure time and the weather conditions of the environment.

The Ford Aluminum Beaker Test: A New Tool for the Study of ATF Oxidation

A small-scale oxidation test for automatic transmission fluids has been developed. In the test air flow rates, temperature and catalytic activity can be closely controlled at desired levels. A test procedure for screening automatic transmission fluids is described. Data are presented illustrating the ability of the test to distinguish between different levels of oxidation resistance, the repeatability of the test, and the correlation achieved thus far with a presently used full-scale transmission oxidation test.

The Effect of Powertrain Sound on Perceived Vehicle Performance

One factor believed to influence a customer's perception of vehicle performance is the powertrain sound. However, its influence relative to other factors, such as vehicle acceleration or transmission shift characteristics, remains largely unknown. Past studies of performance perception have either neglected the effect of powertrain sound, studied its effect independent of other factors (e.g., listening to powertrain sounds over headphones), or have confounded its effect with other factors. In this paper, we describe an in-vehicle system for methodically studying the influence of powertrain sound on a customer's perception of performance. The system is beneficial in that it allows the experimenter to electronically modify the sound associated with the powertrain while not affecting other possible performance factors. Results from a corresponding experiment are also presented, in which customers rated their perceived performance of the powertrain sounds.

THIS PAPER GIVES an overview of the aerodynamic development of a medium commercial vehicle. It deals with the setting out and achievement of the objectives of reducing aerodynamic drag as well as other aspects of aerodynamic design development such as engine cooling, heating and ventilating and sensitivity to side winds. Reference is made to measures taken to develop heater intake designs which are suitable for a low resistance vehicle with a fast attached flow over most of the forward surfaces. At the time of initial design studies, the Ford of Europe windtunnel in Cologne, West Germany, had not yet been commissioned and it was necessary therefore to adapt testing methods to suite the different windtunnels which were used at various stages of the development programme.

System Simulation and Analysis of EPA 5-Cycle Fuel Economy for Powersplit Hybrid Electric Vehicles

To better reflect real world driving conditions, the EPA 5-Cycle Fuel Economy method encompasses high vehicle speeds, aggressive vehicle accelerations, climate control system use and cold temperature conditions in addition to the previously used standard City and Highway drive cycles in the estimation of vehicle fuel economy. A standard Powersplit Hybrid Electric Vehicle (HEV) system simulation environment has long been established and widely used within Ford to project fuel economy for the standard EPA City and Highway cycles. Direct modeling and simulation of the complete 5-Cycle fuel economy test set for HEV's presents significant new challenges especially with respect to modeling vehicle thermal management system and interactions with HEV features and system controls. It also requires a structured, systematic approach to validate the key elements of the system models and complete vehicle system simulations.

Switched-Capacitor Cell Balancing: A Fresh Perspective

No two battery cells can be identical. Charging/discharging a battery pack without monitoring cell voltages or SoC (State-of-Charge) will cause cell voltages to deviate over time and the packs useable capacity to decrease quickly. To redistribute charge uniformly among cells, various cell balancing methods have been proposed in the literature. In this paper, a cell balancing method based on a single switched-capacitor is presented from a brand new perspective. Unlike the traditional balancing methods that rely on the voltage divergence criterion, this paper uses the SoC divergence criterion to shuttle charge from a highly charged cell to a poorly charged cell. Moreover, an equivalent resistance of the single-switched capacitor topology is derived in steady state. For fast cell balancing, design guidelines are provided for selecting a proper switching-time period and the capacitor parameters. Ultracapacitors are recommended to achieve this goal.

Slow Heating Process of a Heated Pintle-Type Gasoline Fuel Injector

The heated fuel injectors are designed to bring up fuel temperature so as to reduce HC and CO emissions during cold start. The heated injectors are similar to regular injectors except heaters are placed near the injector inlet and outlet. The heaters, which has the ability to regulate temperature at 180 °C, transform the thermal energy to heat up the liquid fuel through the injector body. The heated injectors are required to heat up fuel to the operating temperature (e.g., 120 °F or 48.9 °C) as quickly as possible and to maintain that fuel temperature for about three minutes. However, test results indicate it takes more than two minutes for the fuel temperature to reach the desired operating temperature. Objective of this work is to find out the mechanisms controlling the slow heating process through CFD analysis. The computational domain covers the whole injector, from inlet to exit, since the heaters located near the top and bottom of the injector.

Slip Resistance Predictions for Various Metal Step Materials, Shoe Soles and Contaminant Conditions

The relationship of slip resistance (or coefficient of friction) to safe climbing system maneuvers on high profile vehicles has become an issue because of its possible connection to falls of drivers. To partially address this issue, coefficients of friction were measured for seven of the more popular fabricated metal step materials. Evaluated on these steps were four types of shoe materials (crepe, leather, ribbed-rubber, and oil-resistant-rubber) and three types of contaminant conditions (dry, wet-water, and diesel fuel). The final factor evaluated was the direction of sole force application. Results showed that COF varied primarily as a function of sole material and the presence of contaminants. Unexpectedly, few effects were attributible to the metal step materials. Numerous statistical interactions suggested that adequate levels of COF are more likely to be attained by targeting control on shoe soles and contaminants rather than the choice of a particular step material.

We review the advantages of silicon micromachining in manufacturing low-cost, high-volume, mechanical sensors. The characteristics of the technology are discussed and contrasted with those of typical milling operations. We describe the fabrication of simple mechanical elements to explain how micromachined parts can be manufactured in large numbers with a high degree of dimensional control. These parts are the key components of cost-effective, high performance pressure, flow, and acceleration sensors that are gradually penetrating the automotive market.

Resistance Welding Aluminum for Automotive Production

Serious pitfalls exist in assuming that aluminum can be reliably resistance spot welded in the “as received” mill finish or even in the chemically cleaned condition. A commercially feasible surface abrading process was developed to promote reliability with existing tooling even 90 days afterwards. A weld reliability procedure was developed to evaluate process variables, various surface treatments, electrode materials and geometry. Comparative merits of AC and DC power were investigated. With the advent of abraded surfaces, aluminum can now be resistance spot welded with confidence and the dreaded fast electrode fauling condition associated with mill finish surfaces can be substantially alleviated.
