Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

U of Michigan CIREN Side Impact Field Crashes and Injury Patterns

Side impact field crashes from the University of Michigan Crash Injury Research and Engineering Network (UM CIREN) database were studied in detail. These cases involved seriously injured occupants that spanned 1997 - 2006 model year vehicles. Specific injury risks are not presented because the database used was populated only with occupants requiring treatment at a Level 1 Trauma Center. This study analyzes side impact collisions for AIS ≥ 3 injury patterns in crash configuration, injury contact locations, gender and by age. Field crashes were also categorized into those that represent existing standard side impact laboratory test methods. Over half of the cases were identified as collisions into the passenger compartment with occupants seated on the near side of the vehicle closest to the impact, which is consistent with current standard laboratory tests. The next two largest categories involved either far-side occupants or impacts primarily centered onto the engine compartment.

Turbulence Intensity Calculation from Cylinder Pressure Data in a High Degree of Freedom Spark-Ignition Engine

The number of control actuators available on spark-ignition engines is rapidly increasing to meet demand for improved fuel economy and reduced exhaust emissions. The added complexity greatly complicates control strategy development because there can be a wide range of potential actuator settings at each engine operating condition, and map-based actuator calibration becomes challenging as the number of control degrees of freedom expand significantly. Many engine actuators, such as variable valve actuation and flow control valves, directly influence in-cylinder combustion through changes in gas exchange, mixture preparation, and charge motion. The addition of these types of actuators makes it difficult to predict the influences of individual actuator positioning on in-cylinder combustion without substantial experimental complexity.

Thermal Optimization of the ECS on an Advanced Aircraft with an Emphasis on System Efficiency and Design Methodology

Two methods for analyzing and evaluating the environmental control system on an advanced aircraft as described in this paper include the conventional first law energy conservation technique and the second law entropy generation minimization technique. Simplified analytical models of the ECS are developed for each method and compared to determine the validity of using the latter to facilitate the design process in optimizing the overall system for a minimum gross takeoff weight (GTW). Preliminary results have illustrated the importance of taking into account system optimization based on system (or component) efficiency. For instance, even though different values were obtained for the rate of entropy generation, the second law analysis of a shell-in-tube heat exchanger led to an optimum tube diameter of 0.12 in (3.05 mm) when both R-12 and R-114 were used as the refrigerant in the vapor cycle.

A nonlinear eight degree of freedom vehicle model has been used to examine the effects of roll stiffness on handling and performance. In addition, various control strategies have been devised which vary the total roll couple distribution in order to improve cornering capability and stopping distance. Of all cases tested, a controller which varies the total roll stiffness based on roll angle feedback, and continuously updates the roll couple distribution as a function of steering wheel angle, braking input, and the total roll stiffness, yields the greatest improvements in collision avoidance.

The Effects of Chassis Flexibility on Roll Stiffness of a Winston Cup Race Car

Predictable handling of a racecar may be achieved by tailoring chassis stiffness so that roll stiffness between sprung and unsprung masses are due almost entirely to the suspension. In this work, the effects of overall chassis flexibility on roll stiffness and wheel camber response, will be determined using a finite element model (FEM) of a Winston Cup racecar chassis and suspension. The FEM of the chassis/suspension is built from an assembly of beam and shell elements using geometry measured from a typical Winston cup race configuration. Care has been taken to model internal constraints between degrees-of-freedom (DOF) at suspension to chassis connections, e.g. t ball and pin joints and internal releases. To validate the model, the change in wheel loads due to an applied jacking force that rolls the chassis agrees closely with measured data.

Simulation and Analysis of Suspension and Aerodynamic Interactions of Race Cars

Track testing of race cars is expensive and racing series typically limit the amount of testing that can be done on circuit tracks. Because of this, we saw the need to develop a computer model that could simulate a car on a track with any specified surface roughness and with aerodynamic loading acting on the vehicle. This model allows an analysis of the effect of aerodynamic loading on the vertical dynamic response of the vehicle. Vehicle parameters specific to an IMSA GTP car including aerodynamic data from wind tunnel testing and nonlinear shock characteristics were used in this study. Simulations were run for various speeds and ride height configurations and it was found that very small changes in the static settings of the front and rear ride heights can lead to large differences in the resulting ride heights at speed. This can be attributed to the variations in the nonlinear aerodynamic loading as the ride height and speed of the vehicle change.

A supervisory controller strategy for a hybrid vehicle coordinates the operation of the two power sources onboard of a vehicle to maximize objectives like fuel economy. In the past, various control strategies have been developed using heuristics as well as optimal control theory. The Stochastic Dynamic Programming (SDP) has been previously applied to determine implementable optimal control policies for discrete time dynamic systems whose states evolve according to given transition probabilities. However, the approach is constrained by the curse of dimensionality, i.e. an exponential increase in computational effort with increase in system state space, faced by dynamic programming based algorithms. This paper proposes a novel approach capable of overcoming the curse of dimensionality and solving policy optimization for a system with very large design state space.

Safety Performance and Benefits of Heavy Truck Stability Control: Providing Insight into Compliance Evaluation

This paper contains an analysis of the potential safety benefits of electronic stability control (ESC) for single unit trucks and tractor semitrailers within the U.S. operating environment. It is based on research projects [1,2] which combined hardware-in-the-loop simulation and vehicle testing with the analysis of independent crash datasets using engineering and statistical techniques to estimate the probable safety benefits of stability control technologies for 5-axle tractor-semitrailer vehicles and single unit trucks. The characteristics of ESC-relevant crashes involving these two vehicle classes were found to be very different as were the control strategies needed for crash avoidance. Rollover was the dominant ESC relevant crash type for tractor semitrailers while loss of control was the dominant ESC relevant crash for straight trucks.

Roll Stability Control for Torsionally Compliant Vehicles

Rollover prevention is now part of complete vehicle stability control systems for many vehicles. Given that rollover is predominantly associated with vehicles with high centers of gravity, the targeted vehicles for rollover protection include medium and heavy duty commercial vehicles. Unfortunately, the chassis designs of these vehicles are often so compliant in torsion that the ends of the vehicles may have significantly different roll responses at any given time. The potential need to assess and correct for the roll behavior of the front and rear ends of the vehicle is the subject of this paper. Most rollover mitigation research to date has used rigid chassis assumptions in modeling the vehicle. This paper deals with the roll control of vehicles with torsionally flexible chassis based on a yaw-correction system.

Procedure for the Characterization of Friction in Automobile Power Steering Systems

In developing a nonlinear steering system model for vehicle simulation, it was determined that proper inclusion of system friction is necessary to correctly predict steering wheel torque response in on-center driving using simulation models. A method to characterize the inherent friction behavior for a given steering gear has been developed and performed on two types of power steering gears: a recirculating ball gear and a rack-and-pinion gear. During this research it was discovered that levels of static and dynamic friction can differ widely for these two types. Therefore this characterization procedure provides a method to ascertain both static and dynamic friction levels. The results from these tests show that friction levels can depend on steering gear input shaft position, steering gear input angular velocity and steering gear loading conditions.

Measurement of the Contour and Deflection of Vehicle Seats for Comparison with the FMVSS 213 Dynamic Test Bench

Federal Motor Vehicle Safety Standard (FMVSS) 213 specifies a bench seat that is used in dynamic testing of child restraint systems. To assess the representativeness of the FMVSS 213 bench, data from 54 passenger cars, minivans, and SUVs were analyzed to quantify the side-view profile of the seat centerlines in second-row, outboard seats. SAE J826 H-point measurements were performed on all seats and on the FMVSS 213 bench. A landmark-based resampling method was used to obtain a meaningful average seat contour after aligning on H-point. Principal component analysis and regression were conducted to quantify the effects of seat cushion angle, cushion length, and back angle on the seat profile. When aligned on H-point, the cushion length and surface angles of the FMVSS 213 bench were similar to the mean contour, except that no seats were as flat as the bench profile.

Due to titanium's excellent strength-to-weight ratio and high corrosion resistance, titanium and its alloys have great potential to reduce energy usage in vehicles through a reduction in vehicle mass. The mass of a road vehicle is directly related to its energy consumption through inertial requirements and tire rolling resistance losses. However, when considering the manufacture of titanium automotive components, the machinability is poor, thus increasing processing cost through a trade-off between extended cycle time (labor cost) or increased tool wear (tooling cost). This fact has classified titanium as a “difficult-to-machine” material and consequently, titanium has been traditionally used for application areas having a comparatively higher end product cost such as in aerospace applications, the automotive racing segment, etc., as opposed to the consumer automotive segment.

Hydrostatic Wheel Drives for Vehicle Stability Control

Hydrostatic (hydraulic hybrid) drives have demonstrated energy efficiency and emissions reduction benefits. This paper investigates the potential of an independent hydrostatic wheel drive system for implementing a traction-based vehicle lateral stability control system. The system allows an upper level vehicle stability controller to produce a desired corrective yaw moment via a differential distribution of torque to the independent wheel motors. In cornering maneuvers that require braking on any one wheel of the vehicle, the motors can be operated as pumps for re-generating energy into an on-board accumulator. This approach avoids or reduces activation of the friction brakes, thereby reducing energy waste as heat in the brake pads and offering potential savings in brake maintenance costs. For this study, a model of a 4×4 hydrostatic independent wheel drive system is constructed in a causal and modular fashion and is coupled to a 7 DOF vehicle handling dynamics model.

Hydraulic Hybrid Powertrain-In-the-Loop Integration for Analyzing Real-World Fuel Economy and Emissions Improvements

The paper describes the approach, addresses integration challenges and discusses capabilities of the Hybrid Powertrain-in-the-Loop (H-PIL) facility for the series/hydrostatic hydraulic hybrid system. We describe the simulation of the open-loop and closed-loop hydraulic hybrid systems in H-PIL and its use for concurrent engineering and development of advanced supervisory strategies. The configuration of the hydraulic-hybrid system and details of the hydraulic circuit developed for the H-PIL integration are presented. Next, software and hardware interfaces between the real components and virtual systems are developed, and special attention is given to linking component-level controllers and system-level supervisory control. The H-PIL setup allows imposing realistic dynamic loads on hydraulic pump/motors and accumulator based on vehicle driving schedule.

Finite Element Simulation of Ring Rolling Process

Three-dimensional simulation has become an indispensable approach to develop improved understanding of ring rolling technology, with validity as the basic requirement of the ring rolling simulation. Cold ring rolling is simple conceptually, however complex to analyze as the metal forming process is subject to coupled effects with multiple influencing factors such as sizes of rolls and ring blank, form geometry, material, process parameters, and frictional effects. Investigating the coupled thermal and plastic deformation behavior (the plastic deformation state and its development) in the deformation zone during the process is significant for predicting metal flow in order to control the geometric and tensile residual stress quality of deformed rings, and to provide for cycle time optimization of the cold ring rolling process.

Fatigue Behavior of Stainless Steel Sheet Specimens at Extremely High Temperatures

Active regeneration systems for cleaning diesel exhaust can operate at extremely high temperatures up to 1000°C. The extremely high temperatures create a unique challenge for the design of regeneration structural components near their melting temperatures. In this paper, the preparation of the sheet specimens and the test set-up based on induction heating for sheet specimens are first presented. Tensile test data at room temperature, 500, 700, 900 and 1100°C are then presented. The yield strength and tensile strength were observed to decrease with decreasing strain rate in tests conducted at 900 and 1100°C but no strain rate dependence was observed in the elastic properties for tests conducted below 900°C. The stress-life relations for under cyclic loading at 700 and 1100°C with and without hold time are then investigated. The fatigue test data show that the hold time at the maximum stress strongly affects the stress-life relation at high temperatures.

Failure Mode and Fatigue Behavior of Dissimilar Laser Welds in Lap-Shear Specimens of Aluminum and Copper Sheets

Failure mode and fatigue behavior of dissimilar laser welds in lap-shear specimens of aluminum and copper sheets are investigated. Quasi-static tests and fatigue tests of laser-welded lap-shear specimens under different load ranges with the load ratio of 0.1 were conducted. Optical micrographs of the welds after the tests were examined to understand the failure modes of the specimens. For the specimens tested under quasi-static loading conditions, the micrograph indicates that the specimen failed through the fusion zone of the aluminum sheet. For the specimens tested under cyclic loading conditions, two types of failure modes were observed under different load ranges. One failure mode has a kinked crack initiating from the interfacial surface between the aluminum and copper sheets and growing into the aluminum fusion zone at an angle close to 90°.

Effects of Crash Pulse, Impact Angle, Occupant Size, Front Seat Location, and Restraint System on Rear Seat Occupant Protection

In this study, two sled series were conducted with a sled buck representing a compact vehicle. The first series of tests focused on the effects of crash pulse, impact angle, occupant size, and front seat location on rear seat occupant restraint with a generic rear-seat belt system without pre-tensioner or load limiter. The second series of tests focused on investigating the benefit of using advanced features for rear-seat occupant restraint in the most severe crash condition in the first sled series. The first series of tests include 16 test conditions with two impact angles (0° and 15°), two sled pulse (soft and severe), and four ATD sizes (HIII 6YO, HIII 5th female, HIII 95th male, and THOR-NT) with two ATDs in each test. The driver seat was located at the mid position, while the front passenger seat was positioned such that a constant distance between the ATD knee and the front seat is achieved.
