A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

A New Rotating Wedge Clutch Actuation System

Rotating clutches play an important role in automatic transmissions (AT), dual-clutch transmissions (DCT) and hybrid transmissions. It is very important to continually improve the transmission systems in the areas such as simplifying actuator designs, reducing cost and increasing controllability. A new concept of electrical motor driven actuation using a wedge mechanism, a wedge clutch, demonstrates potential benefits. This wedge clutch has the characteristics of good mechanical advantage, self-reinforcement, and faster and more precise controllability using electrical motor. In this paper, a new rotating wedge clutch is proposed. It presents a challenge since the motor actuator has to be stationary while the clutch piston is rotating. A new mechanism to connect the motor to the wedge piston, including dual-plane bearings and two mechanical ramp linkages, is studied. The design and verification of the physical structure of the actuator are discussed in detail in the paper.

A Study of Piston Geometry Effects on Late-Stage Combustion in a Light-Duty Optical Diesel Engine Using Combustion Image Velocimetry

In light-duty direct-injection (DI) diesel engines, combustion chamber geometry influences the complex interactions between swirl and squish flows, spray-wall interactions, as well as late-cycle mixing. Because of these interactions, piston bowl geometry significantly affects fuel efficiency and emissions behavior. However, due to lack of reliable in-cylinder measurements, the mechanisms responsible for piston-induced changes in engine behavior are not well understood. Non-intrusive, in situ optical measurement techniques are necessary to provide a deeper understanding of the piston geometry effect on in-cylinder processes and to assist in the development of predictive engine simulation models. This study compares two substantially different piston bowls with geometries representative of existing technology: a conventional re-entrant bowl and a stepped-lip bowl. Both pistons are tested in a single-cylinder optical diesel engine under identical boundary conditions.

A Two-Tracer LIF Strategy for Quantitative Oxygen Imaging in Engines Applied to Study the Influence of Skip-Firing on In-Cylinder Oxygen Contents of an SIDI Engine

The effect of skip-firing (which is often applied in optical engine work) on the available in-cylinder oxygen concentration was investigated with a laser-induced fluorescence imaging setup that combines the measurement of fluorescence signals from toluene and 3-pentanone to quantitatively determine the distribution of molecular oxygen. We describe in detail the image processing procedure for this measurement. The reduction of in-cylinder oxygen when switching from skip-fired to continuous-fired engine operation is measured and compared to traditional exhaust measurements.

ADAS Feature Concepts Development Framework via a Low Cost RC Car

ADAS features development involves multidisciplinary technical fields, as well as extensive variety of different sensors and actuators, therefore the early design process requires much more resources and time to collaborate and implement. This paper will demonstrate an alternative way of developing prototype ADAS concept features by using remote control car with low cost hobby type of controllers, such as Arduino Due and Raspberry Pi. Camera and a one-beam type Lidar are implemented together with Raspberry Pi. OpenCV free open source software is also used for developing lane detection and object recognition. In this paper, we demonstrate that low cost frame work can be used for the high level concept algorithm architecture, development, and potential operation, as well as high level base testing of various features and functionalities. The developed RC vehicle can be used as a prototype of the early design phase as well as a functional safety testing bench.

An In-Cylinder Imaging Study of Pre-chamber Spark-Plug Flame Development in a Single-Cylinder Direct-Injection Spark-Ignition Engine

Prior work in the literature have shown that pre-chamber spark plug technologies can provide remarkable improvements in engine performance. In this work, three passively fueled pre-chamber spark plugs with different pre-chamber geometries were investigated using in-cylinder high-speed imaging of spectral emission in the visible wavelength region in a single-cylinder direct-injection spark-ignition gasoline engine. The effects of the pre-chamber spark plugs on flame development were analyzed by comparing the flame progress between the pre-chamber spark plugs and with the results from a conventional spark plug. The engine was operated at fixed conditions (relevant to federal test procedures) with a constant speed of 1500 revolutions per minute with a coolant temperature of 90 oC and stoichiometric fuel-to-air ratio. The in-cylinder images were captured with a color high-speed camera through an optical insert in the piston crown.

An Innovative Hybrid Powertrain for Small and Medium Boats

Hybridization is a mainstream technology for automobiles, and its application is rapidly expanding in other fields. Marine propulsion is one such field that could benefit from electrification of the powertrain. In particular, for boats to sail in enclosed waterways, such as harbors, channels, lagoons, a pure electric mode would be highly desirable. The main challenge to accomplish hybridization is the additional weight of the electric components, in particular the batteries. The goal of this project is to replace a conventional 4-stroke turbocharged Diesel engine with a hybrid powertrain, without any penalty in terms of weight, overall dimensions, fuel efficiency, and pollutant emissions. This can be achieved by developing a new generation of 2-Stroke Diesel engines, and coupling them to a state-of-the art electric system. For the thermal units, two alternative designs without active valve train are considered: opposed piston and loop scavenged engines.

Application of Suspend Mode to Automotive ECUs

To achieve high robustness and quality, automotive ECUs must initialize from low-power states as quickly as possible. However, microprocessor and memory advances have failed to keep pace with software image size growth in complex ECUs such as in Infotainment and Telematics. Loading the boot image from non-volatile storage to RAM and initializing the software can take a very long time to show the first screen and result in sluggish performance for a significant time thereafter which both degrade customer perceived quality. Designers of mobile devices such as portable phones, laptops, and tablets address this problem using Suspend mode whereby the main processor and peripheral devices are powered down during periods of inactivity, but memory contents are preserved by a small “self-refresh” current. When the device is turned back “on”, fully initialized memory content allows the system to initialize nearly instantaneously.

Benefits and Application Bandwidth of Phenolic Piston Material in Opposed Piston Calipers

The use of reinforced phenolic composite material in application to hydraulic pistons for brake calipers has been well established in the industry - for sliding calipers (and certain fixed calipers with high piston length to diameter ratios). For decades, customers have enjoyed lower brake fluid temperatures, mass savings, improved corrosion resistance, and smoother brake operation (less judder). However, some persistent concerns remain about the use of phenolic materials for opposed piston calipers. The present work explores two key questions about phenolic piston application in opposed piston calipers. Firstly, do opposed piston calipers see similar benefits? Do high performance aluminum bodied calipers, where the piston may no longer be a dominant heat flow path into the fluid (due to a large amount of conduction and cooling enabled by the housing), still enjoy fluid temperature reductions?

Bowl Geometry Effects on Turbulent Flow Structure in a Direct Injection Diesel Engine

Diesel piston bowl geometry can affect turbulent mixing and therefore it impacts heat-release rates, thermal efficiency, and soot emissions. The focus of this work is on the effects of bowl geometry and injection timing on turbulent flow structure. This computational study compares engine behavior with two pistons representing competing approaches to combustion chamber design: a conventional, re-entrant piston bowl and a stepped-lip piston bowl. Three-dimensional computational fluid dynamics (CFD) simulations are performed for a part-load, conventional diesel combustion operating point with a pilot-main injection strategy under non-combusting conditions. Two injection timings are simulated based on experimental findings: an injection timing for which the stepped-lip piston enables significant efficiency and emissions benefits, and an injection timing with diminished benefits compared to the conventional, re-entrant piston.

CFD Analysis of Oil/Gas Flow in Piston Ring-Pack

The oil consumption and blow-by are complex phenomena that need to be minimized to meet the ever changing modern emission standards. Oil flows from the sump to the combustion chamber and the blow-by gases flow from the combustion chamber to the crank case. There are several piston rings on the piston, which form a ring-pack. The ring pack has to be efficiently designed to minimize the oil consumption and blow-by. Since it is difficult and extremely costly to conduct experiments on every series of engines to check for the blow-by and oil consumption, a CFD analysis can be performed on the ring pack to study the blow-by and oil-consumption characteristics. In the CFD analysis described here, the region considered is between the compression chamber and the skirt, between the piston (including the rings) and the cylinder liner. The 3D CFD analysis was conducted for the engine running conditions of 5000 rpm and load of 13.5 kPa, for a 2.4L gasoline engine.

Characterization and Modeling of Wet Clutch Actuator for High-Fidelity Propulsion System Simulations

Innovations in mobility are built upon a management of complex interactions between sub-systems and components. A need for CAE tools that are capable of system simulations is well recognized, as evidenced by a growing number of commercial packages. However impressive they are, the predictability of such simulations still rests on the representation of the base components. Among them, a wet clutch actuator continues to play a critical role in the next generation propulsion systems. It converts hydraulic pressure to mechanical force to control torque transmitted through a clutch pack. The actuator is typically modeled as a hydraulic piston opposed by a mechanical spring. Because the piston slides over a seal, some models have a framework to account for seal friction. However, there are few contributions to the literature that describe the effects of seals on clutch actuator behaviors.

Characterization of Caliper Piston Material Stiffness and Damping

The brake caliper piston plays a key role in caliper function, taking significant responsibility for qualities such as fluid consumption, insulation of the brake fluid from heat, seal rollback function, and brake torque variation sensitivity to disc thickness variation. It operates in a strenuous environment, being routinely subjected to high stresses and elevated temperatures. Given all of the demands on this safety-critical component (strength, stiffness, wear resistance, stable friction against rubber, thermal stability, machinability, manageable thermal conductivity, and more), there are actually relatively few engineering materials suitable for use as a caliper piston, and designs tend to be limited to steel, aluminum, and engineered plastics (phenolic composites). The lattermost - phenolic composites - has been of especial interest recently due to mass savings and possible reduction in brake corner judder sensitivity to disc thickness variation.

Characterizing Vehicle Occupant Body Dimensions and Postures Using a Statistical Body Shape Model

Reliable, accurate data on vehicle occupant characteristics could be used to personalize the occupant experience, potentially improving both satisfaction and safety. Recent improvements in 3D camera technology and increased use of cameras in vehicles offer the capability to effectively capture data on vehicle occupant characteristics, including size, shape, posture, and position. In previous work, the body dimensions of standing individuals were reliably estimated by fitting a statistical body shape model (SBSM) to data from a consumer-grade depth camera (Microsoft Kinect). In the current study, the methodology was extended to consider seated vehicle occupants. The SBSM used in this work was developed using laser scan data gathered from 147 children with stature ranging from 100 to 160 cm and BMI from 12 to 27 kg/m2 in various sitting postures.

Computational Development of a Dual Pre-Chamber Engine Concept for Lean Burn Combustion

Pre-chambers are a means to enable lean burn combustion strategies which can increase the thermal efficiency of gasoline spark ignition internal combustion engines. A new engine concept is evaluated in this work using computational simulations of non-reacting flow. The objective of the computational study was to evaluate the feasibility of several engine design configurations combined with fuel injection strategies to create local fuel/air mixtures in the pre-chambers above the ignition and flammability limits, while maintaining lean conditions in the main combustion chamber. The current work used computational fluid dynamics to develop a novel combustion chamber geometry where the flow was evaluated through a series of six design iterations to create ignitable mixtures (based on fuel-to-air equivalence ratio, ϕ) using fuel injection profiles and flow control via the piston, cylinder head, and pre-chamber geometry.

Contrary Effects of Nozzle Length on Spray Primary Breakup under Subcooled and Superheated Conditions

Nozzle length has been proven influencing fuel spray characteristics, and subsequently fuel-air mixing and combustion processes. However, almost all existing related studies are conducted when fuel is subcooled, of which fuel evaporation is extremely weak, especially at the near nozzle region. In addition, injector tip can be heated to very high temperature in SIDI engines, which would trigger flash boiling fuel spray. Therefore, in this study, effect of nozzle length on spray characteristics is investigated under superheated conditions. Three single-hole injectors with different nozzle length were studied. High speed backlit imaging technique was applied to acquire magnified near nozzle spray images based on an optical accessible constant volume chamber. Fuel pressure was maintained at 15 MPa, and n-hexane was chosen as test fuel.

Downsized Boosted Dilute Combustion, Exhaust Compounded (DBDC+EC) Experimental Engine Design, Thermodynamic Model Comparison, and Performance Potential Predictions

An experimental piston compounded engine was designed with guidance from thermodynamic modeling, then was built and tested to compare the model predictions to measured results. The piston-compounded concept has shown great potential for improvements in efficiency over current state-of-the-art light-duty engines through the use of an efficient second expansion process to more fully recover energy still present in the exhaust gasses, and was further developed into the Downsized Boosted Dilute Combustion, Exhaust Compounded (DBDC+EC) engine presented here. This paper documents some of the more unique design elements of this engine as well as a performance comparison between test data and modeling expectations. Ultimately, an experimental stoichiometric spark-ignited piston compounded engine was designed, five blocks were built, and collectively they were run for thousands of hours.

Effect of Exhaust Valve Timing on Gasoline Engine Performance and Hydrocarbon Emissions

Despite remarkable progress made over the past 30 years, automobiles continue to be a major source of hydrocarbon emissions. The objective of this study is to evaluate whether variable exhaust valve opening (EVO) and exhaust valve closing (EVC) can be used to reduce hydrocarbon emissions. An automotive gasoline engine was tested with different EVO and EVC timings under steady-state and start-up conditions. The first strategy that was evaluated uses early EVO with standard EVC. Although exhaust gas temperature is increased and catalyst light-off time is reduced, the rapid drop in cylinder temperature increases cylinder-out hydrocarbons to such a degree that a net increase in hydrocarbon emissions results. The second strategy that was evaluated uses early EVO with early EVC. Early EVO reduces catalyst light-off time by increasing exhaust gas temperature and early EVC keeps the hydrocarbon-rich exhaust gas from the piston crevice from leaving the cylinder.

Effects of Engine Speed on Spray Behaviors of the Engine Combustion Network “Spray G” Gasoline Injector

Non-reacting spray behaviors of the Engine Combustion Network “Spray G” gasoline fuel injector were investigated at flash and non-flash boiling conditions in an optically accessible single cylinder engine and a constant volume spray chamber. High-speed Mie-scattering imaging was used to determine transient liquid-phase spray penetration distances and observe general spray behaviors. The standardized “G2” and “G3” test conditions recommended by the Engine Combustion Network were matched in this work and the fuel was pure iso-octane. Results from the constant volume chamber represented the zero (stationary piston) engine speed condition and single cylinder engine speeds ranged from 300 to 2,000 RPM. As expected, the present results indicated the general spray behaviors differed significantly between the spray chamber and engine. The differences must be thoughtfully considered when applying spray chamber results to guide spray model development for engine applications.
