Wear of D2 Tool Steel Dies during Trimming DP980-type Advanced High Strength Steel (AHSS) for Automotive Parts

Automobile body panels made from advanced high strength steel (AHSS) provide high strength-to-mass ratio and thus AHSS are important for automotive light-weighting strategy. However, in order to increase their use, the significant wear damage that AHSS sheets cause to the trim dies should be reduced. The wear of dies has undesirable consequences including deterioration of trimmed parts' edges. In this research, die wear measurement techniques that consisted of white-light optical interferometry methods supported by large depth-of-field optical microscopy were developed. 1.4 mm-thick DP980-type AHSS sheets were trimmed using dies made from AISI D2 steel. A clearance of 10% of the thickness of the sheets was maintained between the upper and lower dies. The wear of the upper and lower dies was evaluated and material abrasion and chipping were identified as the main damage features at the trim edges.

Verification and Test Methodologies for Structural Aluminum Repair

The increasing use of aluminum in the design of Body In White (BIW) structures created the need to develop and verify repair methodologies specific to this substrate. Over the past century, steel has been used as the primary material in the production of automotive BIW systems. While repair methods and techniques in steel have been evolving for decades, aluminum structural repair requires special attention for such common practices as welding, mechanical fastening, and the use of adhesives. This paper outlines some of the advanced verification and testing methodologies used to develop collision repair procedures for the aluminum 2003 Jaguar XJ sedan. It includes the identification of potential failure modes found in production and customer applications, the formulation of testing methodologies, CAE verification testing and component subsystem prove-out. The objective of the testing was to develop repair methodologies that meet or exceed production system performance characteristics.

Update on the Developments of the SAE J2334 Laboratory Cyclic Corrosion Test

The Corrosion Task Force of the Automotive/Steel Partnership has developed the SAE J2334 cyclic laboratory test for evaluating the cosmetic corrosion resistance of auto body steel sheet. [Ref. 1] Since the publishing of this test in 1997, further work has improved the precision of J2334. In this paper, the results of this work along with the revisions to the J2334 test will be discussed.

The Relative Effect of Paint Film Thickness on Bimetallic and Crevice Corrosion

The proliferation of Unibody construction, for vehicle weight reduction, and the expanded use of precoated steel, for improvement in outer body rust-through protection, has significantly increased the number of bimetallic and crevice unions on U.S. manufactured vehicles. Cyclic corrosion and proving ground testing has shown that these unions are highly active electrochemically, resulting in extensive anodic corrosion and cathodic de-lamination of the paint film. This work examines the individual contribution of each layer of the applied protective coatings package, with respect to applied film thickness, to the reduction of permeation by water, oxygen, and NaCl and resultant corrosion.

The Effect of Friction Modifiers on the Low-Speed Friction Characteristics of Automatic Transmission Fluids Observed with Scanning Force Microscopy

The effect of friction modifiers on the low-speed frictional properties of automatic transmission fluids (ATFs) was investigated by scanning force microscopy (SFM). A clutch lining material was covered by a droplet of test ATF, and a steel tip was scanned over the sample. The scanning speeds were varied from 0.13 to 8.56 mm /sec, and the frictional force was deduced from the torsion of the SFM cantilever. A reduction in dynamic friction due to the addition of the friction modifier was clearly observed over the entire speed range. This indicates that the boundary lubrication mechanism is dominant under this condition, and therefore surface-active friction modifiers can effectively improve the frictional characteristics. The friction reduction was more pronounced at lower sliding speeds. Thus addition of friction modifiers produced a more positive slope in the μ-ν (friction vs. sliding speed) plots, and would contribute to make wet clutch systems less susceptible to shudder vibrations.

The Current State of Worldwide Standards for Ferrous Castings

Technical Standards are essential for the expanded use of any engineering material. The Society of Automotive Engineers (SAE) Iron and Steel Castings Committee has been reworking existing, (and issuing new), standards for automotive iron and steel castings. This paper will review the status of the SAE standards for Ductile Iron, Austempered Ductile Iron (ADI), Compacted Graphite Iron (CGI) and high Silicon-Molybdenum (Si-Mo) Ductile Iron, Gray Iron and Steel Castings. The SAE Standards, (and draft standards), will be critically compared to those for ASTM and ISO. Salient differences in the standards will be discussed and implications to design engineers will be addressed. Comparisons to other, competitive materials (and their standards) will be made.

Technology of Front End Module to Automotive Vehicles

The front end module technology is a system developed to make the interface with vehicle body in accordance with costumer requirements. This modular system also has characteristics to reinforce the structure (chassis, main rails, shotguns), respecting its robustness (tolerances of the body) in accordance with NVH performance. The decision of having a FEM design made by steel and plastic was taken due to NVH specification, impact and safety requirements. Other items were either considered such as: fixation on the body of the vehicle, constraints between bumper beam and engine cooling module. Simulation tools including: durability test (static and dynamic) and modal F.E.A analysis, CAE system, crash test performance, aerodynamics required to insure results desired results.

Surface Fatigue Cracking Behavior of a CrN-Coated Tool Steel Influenced by Sliding Cycles and Sliding Energy Density

Light-weighting of vehicles is one of the challenges for transportation industry due to the increasing pressure of demands in better fuel economy and environment protection. Advanced high strength steels (AHSS) are considered as prominent material of choice to realize lightweight auto body and structures at least in near term. Stamping of AHSS with conventional die materials and surface coatings, however, results in frequent die failures and undesired panel surface finish. A chromium nitride (CrN) coating with plasma nitriding case hardened layer on a die material (duplex treatment) is found to offer good wear and galling resistances. The coating failure initiates from fatigue cracking on the coating surface due to cyclic sliding frictions. In this work, cyclic inclined sliding wear test was used to imitate a stamping process for study on development of coating fatigue cracking, including crack length and spacing vs. sliding-cycles and sliding energy densities.

Strain-Rate Characterization of Automotive Steel and the Effect of Strain-Rate in Component Crush Analysis

The effects of strain-rate and element mesh size on the numerical simulation of an automotive component impacted by a mass dropped from an instrumented drop tower was investigated. For this study, an analysis of a simple steel rail hat-section impacted by a mass moving at an initial velocity of 28Mph was performed using the explicit finite element code Radioss. Three constitutive material models: Elasto-Plastic (without strain rate), Johnson-Cook, and Zerilli-Armstrong were used to characterize the material properties for mild and high strength steel. Results obtained from the numerical analyses were compared to the experimental data for the maximum crush, final deformation shape, average crush force and the force-deflection curve. The results from this study indicate that the mechanical response of steel can be captured utilizing a constitutive material model which accounts for strain rate effect coupled with an average mesh size of 6 to 9mm.

Static and Fatigue Performance of Fusion Welded Uncoated DP780 Coach Joints

Typical automotive joints are lap, coach, butt and miter joints. In tubular joining applications, a coach joint is common when one tube is joined to another tube without the use of brackets. Various fusion joining processes are popular in joining coach joints. Common fusion joining processes are Gas Metal Arc Welding (GMAW), Laser and Laser Hybrid, and Gas Tungsten arc welding (GTAW). In this study, fusion welded 2.0 mm uncoated DP780 steel coach joints were investigated. Laser, Gas metal arc welding (GMAW), and laser hybrid (Laser + GMAW) welding processes were selected. Metallurgical properties of the DP780 fusion welds were evaluated using optical microscopy. Static and fatigue tests were conducted on these joints for all three joining processes. It was found that joint fit-up, type of welding process, and process parameters, especially travel speed, have significant impact on static and fatigue performance of the coach joints in this study.

Spot Weld Fatigue of Dual Phase Steels

Spot weld fatigue performance of dual phase steels is of great interest due to much higher fatigue strength of its base steel. In this study, 0.8mm DP500-EG and 1.4mm DP600-GI were tested for both tensile shear and cross tension conditions. For comparison, tensile shear test was also conducted for 1.6mm HSLA350-GI and 0.8mm DQSK-GI. Although fatigue strength was different due to their different gages, by using the stress index, Ki, a parameter to describe the local stress condition, fatigue strength of all four steels merged to a narrow scatter band, indicating very little dependence of spot weld fatigue on the strength of the base steel. In addition, the effect of weld surface cracking on fatigue strength of dual phase steels is of concern due to their high strength, despite the fact that it can occur to any steels under conditions of high current or electrode misalignment.

Simulation of the Axial Cutting Deformation of AA6061-T6 Round Tubes Utilizing Eulerian and Mesh Free Finite Element Formulations

Experimental and numerical studies have been completed on the deformation behaviour of round AA6061-T6 aluminum extrusions during an axial cutting deformation mode employing both curved and straight deflectors to control the bending deformation of petalled side walls. Round extrusions of length 200 mm with a nominal wall thickness of 3.175 mm and an external diameter of 50.8 mm were considered. A heat treated 4140 steel alloy cutter and deflectors, both straight and curved, were designed and manufactured for the testing considered. The four blades of the cutter had an approximate average thickness of 1.00 mm which were designed to penetrate through the round AA6061-T6 extrusions. Experimental observations illustrated high crush force efficiencies of 0.82 for the extrusions which experienced the cutting deformation mode with the deflectors. Total energy absorption during the cutting process was approximately 5.48 kJ.

Selective Galvanizing Using Kinetic Spraying

General corrosion protection of sheet materials such as steel used in automobile construction has reached a high level of performance, due primarily to the incorporation of mill-applied treatments such as electrogalvanizing, galvannealing and other coil-coating processes developed over the last half century. While such treatments have greatly extended the corrosion resistance of steel and its various body constructs, attention is now focused on aspects of the manufacturing process wherein these intended protections are compromised by such features as weldments, joins, cut edges and extreme metal deformations such as hems. A novel metal deposition process, based on high-velocity impact fusion of solid metal particles, has been used to extend the corrosion resistance of base steel and pre-galvanized sheet, by selectively placing highly controlled depositions of zinc and other sacrificial materials in close proximity to critical manufacturing details.

Resistance Spot Weldability of Three Metal Stack Dual Phase 600 Hot-dipped Galvanized Steel

Fuel economy and federal safety regulations are driving automotive companies to use Dual Phase and other Advanced High Strength Steels (AHSS) in vehicle body structures. Joining and assembly plays a crucial role in the selection of these steels. Specifications are available for the resistance spot welding (RSW) of lower strength sheet steels, covering many aspects of the welding process from the stabilization procedure to endurance testing. Currently, specifications in the automotive industry for RSW with AHSS are limited. It is well known that welding of a thickness ratio greater than 1:2 poses a challenge. To utilize thinner gauge AHSS panels on body-in-white, welding schedules to join the thin to thick sheet steel stack-up are needed. Most of the existing published work was conducted on uncoated sheets and welded to the same thickness.

Residual Stresses and Dimensional Changes in Ferritic Nitrocarburized Navy C-rings and Prototype Stamped Parts Made from SAE 1010 Steel

Nitrocarburizing is an economical surface hardening process and is proposed as an alternative heat treatment method to carbonitriding. The focus of this study is to compare the size and shape distortion and residual stresses resulting from the ferritic nitrocarburizing and gas carbonitriding processes for SAE 1010 plain carbon steel. Gas, ion and vacuum nitrocarburizing processes utilizing different heat treatment temperatures and times were performed to compare the different ferritic nitrocarburizing processes. Navy C-Ring specimens and prototype stamped parts were used to evaluate size and shape distortion. X-ray diffraction techniques were used to determine the residual stresses in the specimens. Overall, the test results indicate that the nitrocarburizing process gives rise to smaller dimensional changes than carbonitriding, and that the size and shape distortion can be considerably reduced by applying appropriate ferritic nitrocarburizing procedures.

Powerplant Block-Crank Dynamic Interaction and Radiated Noise Prediction

This paper discusses flexible, multi-body, coupled dynamic simulation of a crankshaft system acting upon a power plant structure that includes an engine block, cylinder heads, oil pan, crank train (i.e., crankshaft, connecting rods, bearings etc.) and transmission. The simulation is conducted using AVL/EXCITE [1]. Engine loads are first predicted, and then used to compute radiated noise from the engine assembly. Radiated noise level is computed by sweeping the excitation frequency through a range associated with the normal operating RPM of the engine. The results of the radiated noise computation are plotted on a “3D” Campbell plot diagram. The effects of different crankshaft materials is evaluated by imposing steel and cast iron material properties on the analysis model. A design of experiment (DOE) study is also performed to investigate the effects of main and rod bearing clearance, damper, and flexplate design on overall engine radiated sound power.

One piece hot formed AB ring reinforcement

The usage of Boron steel in the South American automotive industry has been increasing in recent years. Considering its high hardening properties, sheet metal parts can only be manufactured using a hot forming process, as compared to a conventional cold forming process; however, the hot stamping process offers the advantage to stamp a part in a single die vs. multiple dies using a regular cold stamping process. The main objective is to present the advantages of constructing the whole AB ring reinforcement out of Boron steel and made out of a single die, and no welding among the A pillar reinforcement, B Pillar reinforcement and rocker panel. This type of design has helped to achieve crash safety performance goals, enhance the structural characteristics of joints, improve dimensional control, reduce the number of welds, manage BIW overall weight and improve torsion rigidity.

Oil Migration on Sheet Steels and the Effect on Performance in Metal Stamping

Mill oils and prelubes are applied by the steel producer to prevent corrosion and to enhance formability. During coiling, shipping, and storage the lubricant migrates due to pressure and gravity. The redistribution of the lubricant results in widely varying lubricant weights. The move to reduce and eliminate press-applied lubricants has lead to concerns that the variation in lubricant weight as a result of this migration would adversely affect press performance. The Drawbead Simulator (DBS) and Twist Compression Test (TCT) were used to evaluate friction response of electrogalvanized and galvanneal sheet to varying lubricant weight. Results showed the electrogalvanized sheet was sensitive to lubricant type while the galvanneal sheet was sensitive to the amount of lubricant.
