Sustained Low Temperature NOx Reduction

Sustained NOx reduction at low temperatures, especially in the 150-200 °C range, shares some similarities with the more commonly discussed cold-start challenge, however, poses a number of additional and distinct technical problems. In this project, we set a bold target of achieving and maintaining 90% NOx conversion at the SCR catalyst inlet temperature of 150 °C. This project is intended to push the boundaries of the existing technologies, while staying within the realm of realistic future practical implementation. In order to meet the resulting challenges at the levels of catalyst fundamentals, system components, and system integration, Cummins has partnered with the DOE, Johnson Matthey, and Pacific Northwest National Lab and initiated the Sustained Low-Temperature NOx Reduction program at the beginning of 2015 and completed in 2017.

Round Robin Noise Measurement System Analysis Using Light Duty Diesel Engine

NVH development of light duty diesel engines require significant collaboration with the OEM as compared to medium duty and heavy duty diesel engines. Typically, competitive benchmark studies and customer expectations define the NVH targets at the vehicle level and are subsequently cascaded down to the powertrain level. For engine manufacturing companies like Cummins Inc., it is imperative to work closely with OEM to deliver on the NVH expectations. In certain situations, engine level NVH targets needs to be demonstrated in the OEM or 3rd party acoustic test facility for customer satisfaction or commercial purposes. Engine noise tests across different noise test facilities may introduce some variation due to differences in the acoustic test facilities, test hardware, instrumentation differences, etc. In addition, the engine itself is a major source of variation.

Multi-Domain Optimization for Fuel Economy Improvement of HD Trucks

Fuel usage negatively impacts the environment and is a significant portion of operational costs of moving freight globally. Reducing fuel consumption is key to lessening environmental impacts and maximizing freight efficiency, thereby increasing the profit margin of logistic operators. In this paper, fuel economy improvements of a cab-over style 49T heavy duty Foton truck powered by a Cummins 12-liter engine are studied and systematically applied for the China market. Most fuel efficiency improvements are found within the vehicle design when compared to opportunities available at the engine level. Vehicle design (improved aerodynamics), component selection/matching (low rolling resistance tires), and powertrain electronic features integration (shift schedule/electronic trim) offer the largest opportunities for lowering fuel consumption.

High-Performance Grid Computing for Cummins Vehicle Mission Simulation: Architecture and Applications

This paper presents an extension of our earlier work on Cummins Vehicle Mission Simulation (VMS) software. Previously, we presented VMS as a Windows based analysis tool to simulate vehicle missions quickly and to gauge, communicate, and improve the value proposition of Cummins engines to customers. We have subsequently extended this VMS architecture to build a grid-computing platform to support high volume of simulation needs. The building block of the grid-computing version of VMS is an executable file that consists of vehicle and engine simulation models compiled using Real Time Workshop. This executable file integrates MATLAB and Simulink with Java, XML, and JDBC technologies and interacts with the MySQL database. Our grid consists of a cluster of twenty Linux servers with quad-core processors. The Sun Grid Engine software suite that administers this cluster can batch-queue and execute 80 simulations concurrently.

EGR Cooler Field Return Rate Evaluation Based on Product and Application Variation

The automotive industry drives some of the most stringent product requirements to ensure long product life and customer satisfaction. To demonstrate compliance with these requirements new and more accurate evaluation methods are needed. Thermal fatigue life in EGR coolers for heavy duty diesel applications have historically been a critical focus for engine OEMs. Being able to accurately evaluate product return rates due to thermal fatigue failures gives the OEM confidence that all end users will be satisfied, and allows program management to properly make fiscal decisions. Additionally, weight and cost optimization can be conducted with greater confidence. This is accomplished by accounting for product variation and application variation in thermal fatigue life evaluations. Including these variations requires a simplified numerical method to calculate product life, as tens of thousands of samples will be run through the analysis to represent real life random variation.

Design and Evaluation of a Novel Hybrid SiC-GaN Based Bidirectional Full-Bridge DC-DC Converter

Efficient, small, and reliable dc-dc power converters with high power density are highly desirable in applications such as aerospace and electric vehicles, where battery storage is limited. Bidirectional full-bridge (FB) dc-dc converters are very popular in medium and high-power applications requiring regenerative capabilities. Full-bridge topology has several advantages such as: Inherent galvanic isolation between input and output as well as high conversion ratio due to the transformer with a turns ratio n. Reduction in passive component sizes due to the increase in inductor current frequency to twice the switching frequency. Reduced voltage stresses on the low-voltage side switches and current stresses on the high-voltage side switches. However, due to the high number of switches, device losses increase.

Cybersecurity Vulnerabilities for Off-Board Commercial Vehicle Diagnostics

The lack of inherent security controls makes traditional Controller Area Network (CAN) buses vulnerable to Machine-In-The-Middle (MitM) cybersecurity attacks. Conventional vehicular MitM attacks involve tampering with the hardware to directly manipulate CAN bus traffic. We show, however, that MitM attacks can be realized without direct tampering of any CAN hardware. Our demonstration leverages how diagnostic applications based on RP1210 are vulnerable to Machine-In-The-Middle attacks. Test results show SAE J1939 communications, including single frame and multi-framed broadcast and on-request messages, are susceptible to data manipulation attacks where a shim DLL is used as a Machine-In-The-Middle. The demonstration shows these attacks can manipulate data that may mislead vehicle operators into taking the wrong actions.

Cummins Vehicle Mission Simulation Tool: Software Architecture and Applications

This paper presents the business purpose, software architecture, technology integration, and applications of the Cummins Vehicle Mission Simulation (VMS) software. VMS is the value-based analysis tool used by the marketing, sales, and product engineering functions to simulate vehicle missions quickly and to gauge, communicate, and improve the value proposition of Cummins engines to customers. VMS leverages the best of software architecture practices and proven technologies available today. It consists of a close integration of MATLAB and Simulink with Java, XML, and JDBC technologies. This Windows compatible application software uses stand-alone mathematical models compiled using Real Time Workshop. A built-in MySQL database contains product data for engines, driveline components, vehicles, and topographic routes. This paper outlines the database governance model that facilitates effective management, control, and distribution of engine and vehicle data across the enterprise.

Concept Analysis and Initial Results of Engine-Out NOx Estimator Suitable for on ECM Implementation

The interest for NOx estimators (also known as virtual sensors or inferential sensors) has increased over the recent years due to benefits attributed to cost and performance. NOx estimators are typically installed to improve On-Board Diagnostics (OBD) monitors or to lower bill of material costs by replacing physical NOx sensors. This paper presents initial development results of a virtual engine-out NOx estimator planned for the implementation on an ECM. The presented estimator consists of an airpath observer and a NOx combustion model. The role of the airpath observer is to provide input values for the NOx combustion model such as the states of the gas at the intake and exhaust manifolds. It contains a nonlinear mean-value model of the airpath suitably transformed for an efficient and robust implementation on an ECM. The airpath model uses available sensory information in the vehicle to correct predictions of the gas states.

Analysis Lead Drivability Assessment

Drivability and powertrain refinement continue to gain importance in the assessment of overall vehicle quality. This notion has transcended its light duty origins and is beginning to gain considerable traction in the medium and heavy duty markets. However, with drivability assessment and refinement also comes the high costs associated with vehicle testing, including items such as test facilities, prototype component evaluation, fuel and human resources. Taking all of this into account, any and all measures must be used to reduce the cost of drivability evaluation and powertrain refinement. This paper describes an analysis based co-simulation methodology, where sophisticated powertrain simulation and objective drivability evaluation tools can be used to predict vehicle drivability. A fast running GT power engine model combined with simplified controls representation in Matlab/Simulink was used to predict engine transients and responses.

An Investigation into the Tradespace of Advanced Wide-Band Gap Semiconductor Devices in a Full-Bridge DC-DC Converter

In aerospace applications, it is important to have efficient, small, affordable, and reliable power conversion units with high power density to supply a wide range of loads. Use of wide-band gap devices, such as Silicon Carbide (SiC) and Gallium Nitride (GaN) devices, in power electronic converters is expected to reduce the device losses and need for extensive thermal management systems in power converters, as well as facilitate high-frequency operation, thereby reducing the passive component sizes and increasing the power density. A performance comparison of state-of-the art power devices in a 10 kW full-bridge dc-dc buck converter operating in continuous conduction mode (CCM) and at switching frequencies above 100 kHz will be presented in this manuscript. Power devices under consideration are silicon (Si) IGBT with Si antiparallel diodes, Si IGBT with SiC antiparallel diodes, Si MOSFETs, SiC MOSFETs, and enhancement-mode GaN transistors.

An Engine and Powertrain Mapping Approach for Simulation of Vehicle CO2 Emissions

Simulations used to estimate carbon dioxide (CO2) emissions and fuel consumption of medium- and heavy-duty vehicles over prescribed drive cycles often employ engine fuel maps consisting of engine measurements at numerous steady-state operating conditions. However, simulating the engine in this way has limitations as engine controls become more complex, particularly when attempting to use steady-state measurements to represent transient operation. This paper explores an alternative approach to vehicle simulation that uses a “cycle average” engine map rather than a steady state engine fuel map. The map contains engine CO2 values measured on an engine dynamometer on cycles derived from vehicle drive cycles for a range of generic vehicles. A similar cycle average mapping approach is developed for a powertrain (engine and transmission) in order to show the specific CO2 improvements due to powertrain optimization that would not be recognized in other approaches.

An Approach for Incorporating Learning into System Design: System Level Assessment Methodology

Shafaat and Kenley in 2015 identified the opportunity to improve System Engineering Standards by incorporating the design principle of learning. The System Level Assessment (SLA) Methodology is an approach that fulfills this need by efficiently capturing the learnings of a team of subject matter experts in the early stages of product system design. By gathering expertise, design considerations are identified that when used with market and business requirements improve the overall quality of the product system. To evaluate the effectiveness of this approach, the methodology has been successfully applied over 400 times within each realm of the New Product Introduction process, including most recently to a Technology Development program (in the earliest stages of the design process) to assess the viability of various electrification technologies under consideration by an automotive Tier 1 supplier.

A novel hybrid SiC-GaN based full-bridge dc-dc buck converter with improved efficiency for high power applications will be presented in this paper. With the current device manufacturing technology, GaN devices can only handle breakdown voltages up to 650 V, while SiC devices can handle up to 1200 V. GaN devices exhibit remarkable switching performance compared to SiC devices.
