COMPARISON of work capacity per unit mass and volume of different energy carriers shows that liquid hydrocarbons are superior to other energy sources. Solar and nuclear powerplants as well as their use in conjunction with a steam engine are examined in this paper. Suitability of an electric drive is discussed. Using a production 2-stroke diesel engine and its development forecast, a comparison is made of spark ignition, diesel, and gas turbine engines. The status of the free-piston engine turbine combination is reviewed.

Meeting the California Medium-Duty truck emissions standards presents a significant challenge to automotive engineers due to the combination of sustained high temperature exhaust conditions, high flow rates and relatively high engine out emissions. A successful catalyst for an exhaust treatment system must be resistant to high temperature deactivation, maintain cold start performance and display high three-way conversion efficiencies under most operating conditions. This paper describes a catalyst technology and precious metal loading study targeting a California Medium-Duty truck LEV (MDV2) application. At the same time a direction is presented for optimizing toward the Federal Tier 1 standard through reduction of precious metal use. The paper identifies catalytic formulations for a twin substrate, 1.23 L medium-coupled converter. Two are used per vehicle, mounted 45 cm downstream of each manifold on a 5.7 L V8 engine.

Using a Geometric Toolkit to Link Finite Element Calculations in Sheet Metal Forming Analysis

Sheet metal forming of automobile body panel consists of two processes performed in series: binder forming and punch forming. Due to differences in deformation characteristics of the two forming processes, their analysis methods are different. The binder wrap surface shape and formed part shape are calculated using different mathematical models and different finite element codes, e.g., WRAPFORM and PANELFORM, respectively. The output of the binder forming analysis may not be directly applicable to the subsequent punch forming analysis. Interpolation, or approximation, of the calculated binder wrap surface geometry is needed. This surface representation requirement is carried out using computer aided geometric design tools. This paper discusses the use of such a tool, SURFPLAN, to link WRAPFORM and PANELFORM calculations.

Transition Zone Tensile Properties within a Tailored Hot Stamping

Recent work at the University of Waterloo addressed the hot stamping of a lab-scale B-pillar using a heated and cooled die to produce a tailored part with a soft and hard region for which the microstructure was predominantly bainitic and martensitic, respectively. This paper addresses the tensile properties of the transition zone (hard to soft region) within this tailored hot stamping using experimental and numerical methods. Vickers hardness measurement showed that the fully softened and hardened material conditions were achieved across a 25 mm transition zone. Sub-size ASTM uniaxial tensile specimens were cut from the transition zone and pulled to failure. Due to the large variation in material properties within the gauge length of the specimens, apparent uniform elongations measured across the gauge length ranged from 0.02 to 0.04 engineering strain, while the calculated engineering ultimate tensile strength (UTS) varied from 798 to 913 MPa.

The Effects of Head Gasket Geometry on Engine-Out HC Emissions from S.I. Engines

This study evaluated multi-layer steel and composite head gaskets of various thicknesses (0.43 to 1.5 mm) and fire-ring diameters to determine the influence of head gasket crevices on engine-out hydrocarbon (HC) emissions. The upper limit in the percent reduction in HC emissions from gasket-design modifications is estimated to be about 15%. At part-load conditions, the lowest HC emissions were measured for head-gasket thickness of about 1 mm. Significantly smaller thicknesses of the order of 0.4 mm result in an increase in HC emissions. Substantial hydrocarbon-emissions advantage may be realized by minimizing the gasket-to-cylinder bore offset.

The Effect of Exhaust System Geometry on Exhaust Dilution and Odor Intensity

Diesel exhaust gas dilution and odor intensity were measured in the immediate vicinity of a transit bus equipped with a rear-mounted horizontal exhaust pipe, a rear-mounted vertical exhaust pipe, and a roof-top diffusion system. Exhaust dilution ratios were measured indoors during vehicle idle operation, using propane added to the exhaust gas as a tracer. Exhaust odor intensities were measured also indoors during vehicle idle operation by a human panel, using a threshold odor measurement technique. On the average, the dilution of the exhaust gas around the bus with the vertical exhaust pipe was about eight times greater than it was with the horizontal pipe. Odor intensity, as measured by the threshold response distance, was about 35% less with the vertical pipe than with the horizontal pipe. The roof-top diffuser was not as effective as the vertical exhaust pipe in increasing exhaust gas dilution or in reducing exhaust odor intensity.

The Bulge of Tubes and a Failure Criterion for Tube Hydroforming

The bulge test in hydroforming is a simple fundamental experiment used to obtain basic knowledge in tube expansion. The results can be used to assist design and manufacturing of hydroformed automotive parts. It also can be used to develop a failure criterion for tubes in hydroforming. For these purposes, a section of a long unsupported tube with fixed ends was simulated numerically to obtain the mechanical states of the tube subjected to internal pressure. Steel and aluminum tubes are used. For the bulge tests, the internal pressure reaches a maximum and then decreases in value without failure while the stress, strain and volume of the tube keep increasing. A failure criterion for the bursting of a tube is proposed based on the stress-strain curve of the material.

Several factors have influenced the size and design of domestic passenger cars over the past 30 years. Of most significance has been the influx of imported cars, initially from Europe, later from Japan. Interspersed within the fabric of this influx have been two energy crises and several recessions, and the onset of safety, emission, and energy regulations. These factors have led to various responses by domestic manufacturers as indicated by the types of products and vehicle systems that they have introduced during this period. This paper chronicles both the events as well as the responses.

Spatially-Resolved Thermal Degradation Induced Temperature Pattern Changes along a Commercial Lean NOX Trap Catalyst

The low-temperature performance characteristics of a commercial lean NOX trap catalyst were evaluated using infra-red thermography (IRT) before and after a high-temperature aging step. Reaction tests included propylene oxidation, oxygen storage capacity measurements, and simulated cycling conditions for NOX reduction, using H₂ as the reductant during the regeneration step of the cycle. Testing with and without NO in the lean phase showed thermal differences between the reductant used in reducing the stored oxygen and that for nitrate decomposition and reduction. IRT clearly demonstrated where NOX trapping and regeneration were occurring spatially as a function of regeneration conditions, with variables including hydrogen content of the regeneration phase and lean- and rich-phase cycle times.

Selection and Development of a Particulate Trap System for a Light Duty Diesel Engine

In order to meet progressively stringent regulations on particulate emission from diesel engines, GM has developed and tested a variety of trap oxidizer systems over the years. A particulate trap system for a light duty diesel engine has been selected and developed based on this experience, with particular emphasis on production feasibility. The system components have been designed and developed in collaboration with potential suppliers, to the extent possible. The technical performance of this system has been demonstrated by successful system durability testing in the test cell and vehicle experience in computer controlled automatic operation mode. Although the system shows promise, its production readiness will require more development and extensive vehicle validation under all operating conditions.

Running Loss Test Procedure Development

A running loss test procedure has been developed which integrates a point-source collection method to measure fuel evaporative running loss from vehicles during their operation on the chassis dynamometer. The point-source method is part of a complete running loss test procedure which employs the combination of site-specific collection devices on the vehicle, and a sampling pump with sampling lines. Fugitive fuel vapor is drawn into these collectors which have been matched to characteristics of the vehicle and the test cell. The composite vapor sample is routed to a collection bag through an adaptation of the ordinary constant volume dilution system typically used for vehicle exhaust gas sampling. Analysis of the contents of such bags provides an accurate measure of the mass and species of running loss collected during each of three LA-4* driving cycles. Other running loss sampling methods were considered by the Auto-Oil Air Quality Improvement Research Program (AQIRP or Program).

Rapid Hydrocarbon Speciation and Exhaust Reactivity Measurements using High Speed, High Resolution Gas Chromatography

The ozone forming potential (OFP) and specific reactivity (SR) of tailpipe exhaust are among the regulated factors that determine the environmental impact of a motor vehicle. OFP and SR measurements require a lengthy determination of about 160 non-methane hydrocarbon species. A rapid gas chromatography (GC) instrument has been constructed to separate both the light (C2 - C4) and the midrange (C5 - C12) hydrocarbons in less than 10 minutes. The limit of detection was about 0.002 parts per million carbon (ppmC). Twelve exhaust samples from two vehicles were analyzed to compare the rapid GC method with the standard GC method, which required 40-minute analyses on two different instruments. Speciation and reactivity data from the two methods were comparable. The increased sample throughput of rapid GC promises to improve OFP and SR measurements, particularly when good statistical data are necessary to insure accurate, precise results for low emission vehicles

Plasma Jet Ignition of Lean Mixtures

The development of a plasma jet ignition system is described on a 4-cyl, 140 in3 engine. Performance was evaluated on the basis of combustion flame photographs in a single-cylinder engine at 20/1 A/F dynamometer tests on a modified 4-cyl engine, and cold start emissions, fuel economy, and drivability in a vehicle at 19/1 air fuel ratio. In addition to adjustable engine variables such as air-fuel ratio and spark advance, system electrical and mechanical parameters were varied to improve combustion of lean mixtures. As examples, the air-fuel ratio range was 16-22/1, secondary ignition current was varied from 40 to 6000 mA, and plasma jet cavity and electrode geometry were optimized. It is shown that the plasma jet produces on ignition source which penetrates the mixture ahead of the initial flame front and reduces oxides of nitrogen emission, in comparison to a conventional production combustion chamber.

Numerical Study on the Effects of Biodiesel Fuel on Combustion and Emission Characteristics in a Direct Injection Diesel Engine

The effects of the physical and chemical properties of biodiesel fuels on the combustion process and pollutants formation in Direct Injection (DI) engine are investigated numerically by using multi-dimensional CFD models. In the current study, methyl butanoate (MB) and n-heptane are used as the surrogates for the biodiesel fuel and the conventional diesel fuel. Detailed kinetic chemical mechanisms for MB and n-heptane are implemented to simulate the combustion process. It is shown that the differences in the chemical properties between the biodiesel fuel and the diesel fuel affect the whole combustion process more significantly than the differences in the physical properties. While the variations of both the chemical and the physical properties between the biodiesel and diesel fuel influence the soot formation at the equivalent level, the variations in the chemical properties play a crucial role in the NO emissions formation.

Numerical Simulation of the Soot and NOx Formations in a Biodiesel-Fuelled Engine

The importance of using biodiesel as an alternative in diesel engines has been demonstrated previously. A reduction in the soot, CO and HC emissions and an increase in the NO emission burning biodiesel fuels were reported consistently in previous technical papers. However, a widely accepted NO formation mechanism for biodiesel-fueled engines is currently lacking. As a result, in past multi-dimensional simulation studies, the NO emission of biodiesel combustion was predicted unsatisfactorily. In this study, the interaction between the soot and NO formations is considered during the prediction of the soot and NO emissions in a biodiesel-fueled engine. Meanwhile, a three-step soot model and an eight NO model which includes both the thermal NO mechanism and prompt mechanism are implemented.

Numerical Modeling of the Impingement Process of Urea-Water Solution Spray on the Heated Walls of SCR Systems

Improving the NOx removal efficiency of an automotive urea-based SCR system requires optimized injection system to minimize wall deposition while providing uniform distribution of exhaust gases and reductant mixture at the entrance of the catalyst. The focus of the current study is to develop and validate a three-dimensional computational model capable of simulating the urea-water-solution (UWS) spray/wall interaction. The interaction between the injected UWS spray droplets and the surrounding gas is modeled using the Eulerian-Lagrangian approach,. A specially developed multicomponent vaporization model is implemented to simulate the depletion mechanism of individual UWS droplets. The spray/wall interaction mechanism involves spray/wall impingement and wall film formation. While the spray/wall impingement mechanism is modeled using a standard criteria, the O'Rourke and Amsden model for wall film formation is modified to account for the multicomponent nature of the UWS spray.

Multi-phase Multi-dimensional Analysis of the Effect of Fuel Quality on PEM Fuel Cell Performance

PEM fuel cell is a promising alternative green power source for vehicular application. However, its performance, cost and durability are sensitively impacted by its sensitivity to impurities in both fuel and air streams. In this study, a multi-phase multi-dimensional model with carbon monoxide in the anode side has been developed. The present model includes flow channel, gas diffusion layer, catalyst layer, and polymer electrolyte membrane, considering carbon monoxide (CO) poisoning and oxygen bleeding in the fuel stream. The model equations, based on the conservation laws for mass, momentum, energy, and species, considered in a steady state, are solved by using Fluent software. The results of the effects of CO concentration, a series of 3D simulation in anode catalyst layer, as well as oxygen bleeding, are presented, which indicate that CO has a severe influence on the performance of PEM fuel cell.

Mechanical and Thermophysical Properties of Magnesium Alloy Extrusions

Magnesium alloy extrusions offer potentially more mass saving compared to magnesium castings. One of the tasks in the United States Automotive Materials Partnership (USAMP) ?Magnesium Front End Research and Development? (MFERD) project is to evaluate magnesium extrusion alloys AM30, AZ31 and AZ61 for automotive body applications. Solid and hollow sections were made by lowcost direct extrusion process. Mechanical properties in tension and compression were tested in extrusion, transverse and 45 degree directions. The tensile properties of the extrusion alloys in the extrusion direction are generally higher than those of conventional die cast alloys. However, significant tension-compression asymmetry and plastic anisotropy need to be understood and captured in the component design.

Life Cycle Analysis Framework; A Comparison of HFC-134a, HFC-134a Enhanced, HFC-152a, R744, R744 Enhanced, and R290 Automotive Refrigerant Systems

The goal of this study is to assess the total Life Cycle Global Warming Impact of the current HFC-134a (R134a) refrigeration system and compare it with the effect of proposed alternatives, HFC-134a Enhanced, HFC-152 (R152a), R744, R744 Enhanced and R290, based on life cycle analysis (LCA). The enhanced systems include control strategies to elevate the compressor suction pressure as the evaporator load is reduced. The hydrofluorocarbons HFC-134a and HFC-152a are greenhouse gases (GHGs) and are subject to the Kyoto Protocol timetables, which when the treaty takes effect will require participating developed countries to reduce their overall CO2 equivalent emissions of six GHGs by at least 5% by 2012 from 1990 levels.

Lead-time Reduction in Stamping CAE and Die Face Development using Massively Parallel Processing in Forming Simulations

Since 1997, General Motors Body Manufacturing Engineering - Die Engineering Services (BME-DES) has been working jointly with our software vendor to develop and implement a parallel version of stamping simulation software for mass production analysis applications. The evolution of this technology and the insight gained through the implementation of DMP/MPP technology as well as performance benchmarks are discussed in this publication.
