This paper presents an overview of the evolution & revolution of automotive E/E architectures and how we at Bosch, envision the technology in the future. It provides information on the bottlenecks for current E/E architectures and drivers for their evolution. Functionalities such as automated driving, connectivity and cyber-security have gained increasing importance over the past few years. The importance of these functionalities will continue to grow as these cutting-edge technologies mature and market acceptance increases. Implementation of these functionalities in mainstream vehicles will demand a paradigm shift in E/E architectures with respect to in-vehicle communication networks, power networks, connectivity, safety and security. This paper expounds on these points at a system level.

A Control Algorithm for Low Pressure - EGR Systems Using a Smith Predictor with Intake Oxygen Sensor Feedback

Low-pressure cooled EGR (LP-cEGR) systems can provide significant improvements in spark-ignition engine efficiency and knock resistance. However, open-loop control of these systems is challenging due to low pressure differentials and the presence of pulsating flow at the EGR valve. This research describes a control structure for Low-pressure cooled EGR systems using closed loop feedback control along with internal model control. A Smith Predictor based PID controller is utilized in combination with an intake oxygen sensor for feedback control of EGR fraction. Gas transport delays are considered as dead-time delays and a Smith Predictor is one of the conventional methods to address stability concerns of such systems. However, this approach requires a plant model of the air-path from the EGR valve to the sensor.

A New Automotive Air Conditioning System Simulation Tool Developed in MATLAB/Simulink

Accurate evaluation of vehicles' transient total power requirement helps achieving further improvements in vehicle fuel efficiency. When operated, the air-conditioning (A/C) system is the largest auxiliary load on a vehicle, therefore accurate evaluation of the load it places on the vehicle's engine and/or energy storage system is especially important. Vehicle simulation models, such as "Autonomie," have been used by OEMs to evaluate vehicles' energy performance. However, the load from the A/C system on the engine or on the energy storage system has not always been modeled in sufficient detail. A transient A/C simulation tool incorporated into vehicle simulation models would also provide a tool for developing more efficient A/C systems through a thorough consideration of the transient A/C system performance. The dynamic system simulation software MATLAB/Simulink® is frequently used by vehicle controls engineers to develop new and more efficient vehicle energy system controls.

A Predictive Control Algorithm for a Yaw Stability Management System

Generalized predictive control (GPC) is a discrete time control strategy proposed by Clark et al [1]. The controller tries to predict the future output of a system or plant and then takes control action at present time based on future output error. Such a predictive control algorithm is presented in this paper for yaw stability management of an automobile. Most of the existing literature on the yaw stability management systems lacks the insight into the yaw rate error growth when the automobile is in a understeer or oversteer condition on a low friction coefficient surface in a handling maneuver. Simulation results show that the predictive feature of the proposed controller provides an effective way to control the yaw stability of a vehicle.

A Rapid Catalyst Heating System for Gasoline-Fueled Engines

Increasingly stringent tailpipe emissions regulations have prompted renewed interest in catalyst heating technology – where an integrated device supplies supplemental heat to accelerate catalyst ‘light-off’. Bosch and Boysen, following a collaborative multi-year effort, have developed a Rapid Catalyst Heating System (RCH) for gasoline-fueled applications. The RCH system provides upwards of 25 kW of thermal power, greatly enhancing catalyst performance and robustness. Additional benefits include reduction of precious metal loading (versus a ‘PGM-only’ approach) and avoidance of near-engine catalyst placement (limiting the need for enrichment strategies). The following paper provides a technical overview of the Bosch/Boysen (BOB) Rapid Catalyst Heating system – including a detailed review of the system’s architecture, key performance characteristics, and the associated impact on vehicle-level emissions.

A Real Time Statistical Method for Engine Knock Detection

The traditional method of engine knock detection is to compare the knock intensity with a predetermined threshold. The calibration of this threshold is complex and difficult. A statistical knock detection method is proposed in this paper to reduce the effort of calibration. This method dynamically calculates the knock threshold to determine the knock event. Theoretically, this method will not only adapt to different fuels but also cope with engine aging and engine-to-engine variation without re-calibration. This method is demonstrated by modeling and evaluation using real-time engine dynamometer test data.

A Study on the Strength of Catalytic Converter Ultra Thin Wall Substrates

Application of Ultra Thin Wall (UTW) ceramic substrates in the catalytic converter system requires the canner and component manufacturers to better understand the root cause and physics behind substrate breakage during the canning process. For this purpose, a ceramic substrate strength study for shoebox design has been conducted within Visteon Corporation. Computer Numerical Control (CNC) machined top and bottom fixtures, with identical inner surfaces as shoebox converter upper and lower shells, were used to crush mat wrapped substrates. Thin film pressure sensor technology enables the recording of substrate surface pressure during the compression process. Shell rib, washcoat, canning speed and cell density effects on substrate failure have been experimentally investigated. The development of a mathematical model helps to identify a better indicator to evaluate the substrate strength in the canning process and establish the strength for uncoated & coated substrates.

A Table Update Method for Adaptive Knock Control

Knock correction is the spark angle retard applied to the optimum ignition timing to eliminate knock. In adaptive knock control, this amount of spark retard at an operating point (i.e. Speed, load) is stored in a speed/load characteristic map. It will be reused when the engine is operated in this range once more. In this paper, a method to learn the knock correction values into a speed/load characteristic map is described. This method proportionally distributes the knock correction into the characteristic map according to the distance between the speed/load of these nodes and the current operating point. The distributed knock correction value is filtered and accumulated in its adjacent nodes. Simulation examples demonstrate that the retrieved values from the map by the proposed method are smoother than those produced by the method of [2][3]. The mathematical basis for this method is developed. The one and two independent variable cases are illustrated.

A Unique Approach to All-Wheel Drive Vehicle Dynamics Model Simulation and Correlation

Experimental correlation is essential in the development of analytical simulation models. A methodology for correlating an All-Wheel Drive (AWD) minivan, created with ADAMS/Pre is presented in this paper. The paper is developed in three parts. Presented first are detailed component and system level, static and dynamic tests, including tire tests that were performed for inputs to the model. Then, the static correlation of the model, in particular, the front and rear suspension kinematics and compliance correlation are presented. Finally the dynamic correlation of the model, for the constant radius test and the swept steer test, is discussed. The paper concludes with some observations on AWD modeling.

A Virtual Testing Methodology for Automotive Concept Product Design

The process for accurately estimating product reliability early in the development process can be a difficult and costly task. Traditional methods like Reliability Prediction Models and Life Testing Strategies yield beneficial results when relative information is known about the product that is to be analyzed. When there is minimal information known (prior failure rates…) such a new concept design these above reliability methods have limitations. For these cases a Virtual Testing Strategies have proven to yield valuable results. This paper will demonstrate a reliability analysis procedure for a new automotive concept design. This analysis procedure composes of a mathematical model, model validation, parameter diagram, design of experiment (DOE), response surface, and optimization.

Acoustic Modeling and Radiated Noise Prediction for Plastic Air-Intake Manifolds

Reliable prediction of the radiated noise due to the air pressure pulsation inside air-intake manifolds (AIM) is of significant interest in the automotive industry. A practical methodology to model plastic AIMs and a prediction process to compute the radiated noise are presented in this paper. The measured pressure at the engine inlet valve of an AIM is applied as excitation on an acoustic boundary element model of the AIM in order to perform a frequency response analysis. The measured air pressure pulsation is obtained in the crank-angle domain. This pressure is read into MATLAB and transformed into the frequency domain using the fast Fourier transform. The normal modes of the structure are computed in ABAQUS and a coupled analysis in SYSNOISE is launched to couple the boundary element model and the finite element model of the structure. The computed surface vibration constitutes the excitation for an acoustic uncoupled boundary element analysis.

Aligning Human-System Integration and Systems Engineering

One challenge facing automotive product development teams is the inclusion of the Human System Integration (HSI) community – consisting of human factors professionals, graphic and industrial designers, rapid prototyping software engineers, electronic hardware engineers, and systems engineers – in the Product Development Process (PDP). In order to achieve this integration, Visteon looked to the methods of systems engineering currently employed throughout the PDP. Overlaying the HSI process with an accepted systems engineering process description known as the N2 (N-squared) chart resulted in the outlining of expected inputs to the HSI process team, definitions of processes undertaken by the team, and expected outputs of those processes.

An Integrated System Life Cycle-Based Risk Management Methodology

A new risk management method, the System Integrated Life Cycle Risk Management Methodology (SILC RMM), is based on systems engineering principles and is compatible with current standards. The SILC method, created by automotive engineers, addresses shortcomings with FMEA and other risk management (RM) methods, and integrates the FMEA and risk management functions into day-to-day engineering project activities. The SILC approach accommodates technology, cost, schedule, environmental and safety risks throughout the systems engineering project life cycle - from conception to recycle. It allows direct integration of RM information with system and project information for more efficient and effective utilization of resources and optimal overall risk management.

An Overview of Hardware-In-the-Loop Testing Systems at Visteon

This paper discusses our experiences on the implementation and benefits of using the Hardware-In-the-Loop (HIL) systems for Powertrain control system software verification and validation. The Visteon HIL system integrated with several off-the-shelf diagnostics and calibration tools is briefly explained. Further, discussions on test automation sequence control and failure insertion are outlined The capabilities and advantages of using HIL for unit level software testing, open loop and closed-loop system testing, fault insertion and test automation are described. HIL also facilitates Software and Hardware Interface validation testing with low-level driver and platform software. This paper attempts to show the experiences with and capabilities of these HIL systems.

Much research exists on the application of lean concepts in a traditional manufacturing setting and new research is broadening the scope of lean to encompass the product development cycle, yet little is documented about how lean can apply in a product development test laboratory. Testing is a hybrid environment, facing challenges unique from the takt-time driven manufacturing environment and multi-value stream product development environment. This paper will address how lean is being adapted to a product development test laboratory, where the objective and method to create a competitive edge remains the same: to drive waste out of the system and reduce the lead-time to the customer.

Assessment of Cooled Low Pressure EGR in a Turbocharged Direct Injection Gasoline Engine

The use of Low Pressure - Exhaust Gas Recirculation (EGR) is intended to allow displacement reduction in turbocharged gasoline engines and improve fuel economy. Low Pressure EGR designs have an advantage over High Pressure configurations since they interfere less with turbocharger efficiency and improve the uniformity of air-EGR mixing in the engine. In this research, Low Pressure (LP) cooled EGR is evaluated on a turbocharged direct injection gasoline engine with variable valve timing using both simulation and experimental results. First, a model-based calibration study is conducted using simulation tools to identify fuel efficiency gains of LP EGR over the base calibration. The main sources of the efficiency improvement are then quantified individually, focusing on part-load de-throttling of the engine, heat loss reduction, knock mitigation as well as decreased high-load fuel enrichment through exhaust temperature reduction.

Automotive Axle Simulation and Correlation

Up to date, computer aided engineering (CAE) has been used in improvement of design quality and reduction of cost and delivery time. Although it has been widely accepted as a standard product development tool by the engineering community, CAE still faces many challenges in improving simulation process efficiency through process integration and automation, and simulation accuracy by analytical model/physical testing correlation. CAE engineers are constantly improving the accuracy of their analytical models through test correlation to deliver higher confidence for their analysis result. Although laboratory testing has provided an effective way to accelerate product development, analytical simulation of the lab test has been used frequently to further reduce the development cost and time throughout many industries. This paper presents a case study of CAE correlation of a finite element (FE) model of an automotive beam axle assembly in a laboratory test environment.

Bosch Motronic MED9.6.1 EMS Applied on a 3.6L DOHC 4V V6 Direct Injection Engine

Robert Bosch LLC North America has developed and calibrated an engine management system for gasoline direct injection engines. This system controls the General Motors 3.6L DOHC 4 valve V6 engine which features direct injection, variable valve timing and electronic throttle control. This engine powers the 2008 model year Cadillac CTS and STS. It is the first GM production direct injection V6 engine in North America. It produces 304 HP at 6500 rpm and 370 Nm torque at 5200 rpm. Emissions meet LEV2 Bin5 standards. Interesting features include wall guided direct fuel injection, homogeneous split injection for fast catalyst light off and one of the industry's first isolated injection systems for noise reduction. This paper provides an overview of the features of this system and focuses on the calibration development.

Braking Systems Creep Groan Noise: Detection and Evaluation

“Creep groan” is a braking systems noise that is observed when a vehicle is starting to move from a stopped condition with brake pressure applied. Motion takes place when brake pressure is reduced while a motive force, such as an idling engine through an automatic transmission, or gravity due to the vehicle being on a slope, is present. The vibration causing the sound is commonly thought to result from friction force variation in stick-slip mode. Detection and evaluation of “creep groan” noise has been a challenge for NVH test groups. First, this sound typically is not purely tonal like the more common brake squeal, although ultimately it may produce a tonal subjective impression. In this work the authors study different methods that may be applied to “creep groan” detection and evaluation.
