Wake and Unsteady Surface-Pressure Measurements on an SUV with Rear-End Extensions

Previous research on both small-scale and full-scale vehicles shows that base extensions are an effective method to increase the base pressure, enhancing pressure recovery and reducing the wake size. These extensions decrease drag at zero yaw, but show an even larger improvement at small yaw angles. In this paper, rear extensions are investigated on an SUV in the Volvo Cars Aerodynamic Wind Tunnel with focus on the wake flow and on the unsteady behavior of the surface pressures near the base perimeter. To increase the effect of the extensions on the wake flow, the investigated configurations have a closed upper- and lower grille (closed-cooling) and the underbody has been smoothed with additional panels. This paper aims to analyze differences in flow characteristics on the wake of an SUV at 0° and 2.5° yaw, caused by different sets of extensions attached to the base perimeter. Extensions with several lengths are investigated with and without a kick.

Theoretical and Experimental Analysis of Hydropiercing

In this study, hydropiercing after hydroforming and prior to unloading was investigated. The primary purpose of this study was to investigate how the used hydropiercing method and the selected material and process parameters affect the hole quality. Hydropiercing inwards, hydropiercing by folding the ‘scrap’ piece inwards and hydropiercing outwards were tested. The tube material was extruded AA6063-T4. The tube diameter and wall thickness were 107 mm and 2.5 mm respectively. Straight 1110-mm long tubes of this material were first hydroformed at 1300 bar and then hydropierced. Assuming that the largest (in magnitude) acceptable deflection at the hole edge is 0.2 mm, hydropiercing inwards at ≥ 1300 bar yield the best hole quality. However, the remaining scrap piece (in the tube) causes a handling problem that must be solved.

During 1991 Volvo Car Corporation has introduced the new Volvo 850 GLT model featuring front wheel drive with transverse installation of the engine and gearbox. The powertrain; consists of a new in-line five-cylinder engine in combination with a four speed electronically controlled automatic gearbox or a five speed manual gearbox. The engine features DOHC 20 valves, V-VIS (Volvo Variable Induction System), well tuned exhaust system and microprocessor controlled engine management systems. The engine was designed and developed as a new member of Volvo's modular engine family. The first member was the in-line six-cylinder engine B6304F [1] introduced in 1990. The modular engines have a large number of identical components and the major components are machined in common transfer lines which makes the manufacturing process highly rational and cost-effective.

The Door Mounted Inflatable Curtain

It has been shown that Inflatable Curtains have the potential to reduce head injuries in side impacts and the system has accordingly been introduced on a growing number of car models. There is also a potential benefit in rollover situations. This paper only consider performance in situations with belted occupants. To date, it has not been possible to implement an Inflatable Curtain in convertible vehicles because they lack a roof. The challenge of the Door Mounted Inflatable Curtain (DMIC) has been to overcome the lack of support and fixation possibilities offered by a roof. This paper includes a description of the DMIC and how it was integrated into the vehicle structure. The paper will also show how to create the space and support needed to utilize the internal stiffness and make it possible to fill the bag in time. The impact attenuation and ejection protection functions of the DMIC will be demonstrated.

Surface Flow Visualization on a Full-Scale Passenger Car with Quantitative Tuft Image Processing

Flow visualization techniques are widely used in aerodynamics to investigate the surface trace pattern. In this experimental investigation, the surface flow pattern over the rear end of a full-scale passenger car is studied using tufts. The movement of the tufts is recorded with a DSLR still camera, which continuously takes pictures. A novel and efficient tuft image processing algorithm has been developed to extract the tuft orientations in each image. This allows the extraction of the mean tuft angle and other such statistics. From the extracted tuft angles, streamline plots are created to identify points of interest, such as saddle points as well as separation and reattachment lines. Furthermore, the information about the tuft orientation in each time step allows studying steady and unsteady flow phenomena. Hence, the tuft image processing algorithm provides more detailed information about the surface flow than the traditional tuft method.

In the continuous struggle to improve car body properties, and at the same time reduce the weight of the structure, new materials and body concepts are being evaluated. In competition with more self-evident lightweight materials such as aluminium and plastic composites, new and different grades of high-strength steels with various surface coatings are being introduced. From experience it is known that to be able to weld and join these steel grades under high-volume conditions, it is necessary to perform comprehensive testing to establish those assembly parameters which give a superior and reliable weld quality. To meet the demands of cost-effective low volume production, we can notice a tendency to move away from traditional uni-body concepts and into the direction of space-frame structures. These can preferably be manufactured out of high-strength steels by using production methods like roll-forming, hydro-forming and hot-forming.

Simulation of Vehicle Pitch in Sled Testing

In HYGE sled simulations of 35 mph barrier crashes with the Volvo 760 dummy kinematics and injury criteria have been different from what can be observed in barrier crashes One of the major differences between sled testing and barrier crashes is the car pitch in the barrier crashes. In order to improve the sled testing a method to simulate pitch on the sled was developed. Dummy kinematics and injury criteria from sled tests with pitch simulation have proved to be in good agreement with results from barrier crashes. The paper will give a more detailed description of vehicle pitch, the sled pitch arrangement and a comparison of dummy kinematics and injury criteria from barrier crashes and sled testing with and without pitch displacement.

Prediction of Airborne Sound Transmission into the Passenger Compartment

Several of the exterior noise sources existing around a vehicle can cause airborne noise issues at relatively low frequencies. SEA, traditionally used for airborne sound issues is not suitable for the frequency range of interest. Finite Element analysis has been used. Handling of the non-reflecting condition on the outer boundary of the exterior cavity is an issue. Recently, advances have been made in several commercially available codes, which made the analysis practical. Including the poro-elastic material model for foam-based carpets is also becoming practically possible. The purpose of the current study is to investigate the practical applications of those new developments against test data, and to estimate the feasibility of using these procedures in the vehicle development projects. Measurements were carried out in a new semi-anechoic chamber at Volvo Cars. These measurements involved 3 body objects - a Body-in-Blue (BIB) sedan, a Complete Vehicle (CV) sedan and a CV wagon.

Multi-material Approach with Integrated Joining Technologies in the New Volvo S80

In May 1998 Volvo launched its most exclusive car model so far, the Volvo S80, which is aimed to compete with upper luxury segment products. The car is produced in the new production facility in the Torslanda plant in Sweden. Among the more highlighted features were a transversely mounted in-line six cylinder engine with a specially designed gearbox, electronic multiplex technology with 18 computers in the network, and safety features like stability and traction control (STC), front seats with integrated antiwhiplash system (WHIPS) and inflatable curtain (IC) for improved side impact protection. To fulfill the product's high demands on safety, quality and environmental care, the design, materials selection and assembly of the car body with high precision had to be very carefully engineered. As in previous product-/process development a holistic and concurrent engineering approach was necessary.

Modeling and Simulation of Peak Load Events Using Adams - Driving Over a Curb and Skid Against a Curb

The durability peak load events Driving over a curb and Skid against a curb have been simulated in Adams for a Volvo S80. Simulated responses in the front wheel suspension have been validated by comparison with measurements. Due to the extreme nature of the peak load events, the component modeling is absolutely critical for the accuracy of the simulations. All components have to be described within their full range of excitation. Key components and behaviors to model have been identified as tire with wheel strike-through, contacts between curb and tire and between curb and rim, flexibility of structural components, bump stops, bushings, shock absorbers, and camber stiffness of the suspension. Highly non-linear component responses are captured in Adams. However, since Adams only allows linear material response for flexible bodies, the proposed methods to simulate impact loads are only valid up to small, plastic strains.

Measurements of Energy Used for Vehicle Interior Climate

Fuel consumption of vehicles has received increased attention in recent years; however one neglected area that can have a large effect on this is the energy usage for the interior climate. This study aims to investigate the energy usage for the interior climate for different conditions by measurements on a complete vehicle. Twelve different NEDC tests in different temperatures and thermal states of the vehicle were completed in a climatic wind tunnel. Furthermore one temperature sweep from 43° to −18°C was also performed. The measurements focused on the heat flow of the air, from its sources, to its sink, i.e. compartment. In addition the electrical and mechanical loads of the climate system were included. The different sources of heating and cooling were, for the tested powertrain, waste heat from the engine, a fuel operated heater, heat pickup of the air, evaporator cooling and cooling from recirculation.

Low Cycle Fatigue of Spot Welds Under Constant and Variable Amplitude Loading

Experience from several car projects shows that S-N curves for spot welds generated under load control in the high cycle fatigue regime might be very conservative when used in the low cycle fatigue regime. Therefore, force and displacement controlled low cycle fatigue tests were carried out on peel and shear loaded specimens. Both constant (CA) and variable amplitude (VA) load signals were used. Finally, a method for predicting fatigue life of spot welds with increased accuracy in the low cycle fatigue regime is proposed. The method is simple, fast and accurate and can be used together with linear finite element analysis (FEA) and existing fatigue packages.

Location of the First Auto-Ignition Sites for Two HCCI Systems in a Direct Injection Engine

To elucidate the processes controlling the auto-ignition timing and overall combustion duration in homogeneous charge compression ignition (HCCI) engines, the distribution of the auto-ignition sites, in both space and time, was studied. The auto-ignition locations were investigated using optical diagnosis of HCCI combustion, based on laser induced fluorescence (LIF) measurements of formaldehyde in an optical engine with fully variable valve actuation. This engine was operated in two different modes of HCCI. In the first, auto-ignition temperatures were reached by heating the inlet air, while in the second, residual mass from the previous combustion cycle was trapped using a negative valve overlap. The fuel was introduced directly into the combustion chamber in both approaches. To complement these experiments, 3-D numerical modeling of the gas exchange and compression stroke events was done for both HCCI-generating approaches.

Interior Sound of Today's Electric Cars: Tonal Content, Levels and Frequency Distribution

When it comes to the acoustic properties of electric cars, the powertrain noise differs dramatically compared to traditional vehicles with internal combustion engines. The low frequency firing orders, mechanical and combustion noise are exchanged with a more high frequency whining signature due to electromagnetic forces and gear meshing, lower in level but subject to annoyance. Previous studies have highlighted these differences and also investigated relevant perception criteria in terms of psycho-acoustic metrics. However, investigations of differences between different kinds of electric and hybrid electric cars are still rare. The purpose of this paper was to present the distribution of tonal components in today's hybrid/electric vehicles. More specifically, the number of prominent orders, their maximum levels and frequency separation were analyzed for the most critical driving conditions. The study is based upon measurements made on 13 electrified cars on the market.

Efforts towards ever more energy efficient passenger cars have become one of the largest challenges of the automotive industry. This involves numerous different fields of engineering, and every finished model is always a compromise between different requirements. Passenger car aerodynamics is no exception; the shape of the exterior is often dictated by styling, engine bay region by packaging issues etcetera. Wheel design is also a compromise between different requirements such as aerodynamic drag and brake cooling, but as the wheels and wheel housings are responsible for up to a quarter of the overall aerodynamic drag on a modern passenger car, it is not surprising that efforts are put towards improving the wheel aerodynamics.

Improving Subjective Assessment of Vehicle Dynamics Evaluations by means of Computer-Tablets as Digital Aid

Vehicle dynamics development relies on subjective assessments (SA), which is a resource-intensive procedure requiring both expert drivers and vehicles. Furthermore, development projects becoming shorter and more complex, and increasing demands on quality require higher efficiency. Most research in this area has focused on moving from physical to virtual testing. However, SA remains the central method. Less attention has been given to provide better tools for the SA process itself. One promising approach is to introduce computer-tablets to aid data collection, which has proven to be useful in medical studies. Simple software solutions can eliminate the need to transcribe data and generate more flexible and better maintainable questionnaires. Tablets’ technical features envision promising enhancements of SA, which also enable better correlations to objective metrics, a requirement to improve CAE evaluations.

Galvanic Corrosion of Die Cast Magnesium Exposed on Vehicles and in Accelerated Laboratory Tests

Galvanic corrosion between die cast AZ91D and AM60B and different fastener systems has been evaluated by exposure on trucks and in accelerated laboratory tests. The exposure time on the trucks was 3 years, corresponding to a mileage of about 300000 km. Samples were retracted and evaluated after 1 and 2 years exposure. Similar samples were also exposed to the Volvo Indoor Corrosion Test and the General Motors GM9540P-cycle B test. The correlation between the field data and the laboratory tests was evaluated, as was the sharp difference in the performance of the fastener systems in the two accelerated laboratory tests.

Field Method for Torsion Stiffness Measurement of Complete Vehicles

The following paper describes how to measure the global torsional stiffness of a complete car under field-like conditions. All that's needed are lifting devices, two stands of equal height, three glide planes or equivalent, three scales and two inclinometers, a spirit level, some pieces of aluminum and a glue gun. The results from four measured cars are presented and a comparison is made with values obtained with laboratory equipment and data from manufacturers. The method is a fast and economic means to find the most interesting cars that then can be selected for measurement by traditional methods, giving the stiffness as a function of the vehicles long axis, and thus minimizes the cost of benchmarking. Time for measuring one car with all equipment readily available and with personnel having some experience of the method is about two hours. Only the sway bars have to be disconnected. Absolutely no damage to the measured car means that rented cars can be used.

Fatigue Life Prediction of MAG-Welded Thin-Sheet Structures

A finite-element (FE) based method for numerically predicting fatigue life of MAG-welded thin-sheet structures has been established and tested. The method uses nodal forces and moments calculated along the weld line, together with an analytical expression for the structural stress at the weld toe. The calculated stress is used together with an experimentally determined Wöhler, or S-N, curve. A “stiff” welded joint with structural stress dominated by membrane forces is found to have a steeper S-N curve than a “flexible” joint with structural stress dominated by bending moment. All test results were seen to lie close to one of two different S-N curves. The proportion of bending stress over total structural stress could be used for choosing the appropriate S-N curve.
