Uncertainty Quantification of Flow Uniformity Measurements in a Slotted Wall Wind Tunnel

The need for a more complete understanding of the flow behavior in aerodynamic wind tunnels has increased as they have become vital tools not only for vehicle development, but also for vehicle certification. One important aspect of the behavior is the empty test section flow, which in a conventional tunnel should be as uniform as possible. In order to assess the uniformity and ensure consistent behavior over time, accurate measurements need to be performed regularly. Furthermore, the uncertainties and errors of the measurements need to be minimized in order to resolve small non-uniformities. In this work, the quantification of the measurement uncertainties from the full measurement chain of the new flow uniformity measurement rig for the Volvo Cars aerodynamic wind tunnel is presented. The simulation based method used to account for flow interference of the probe mount is also discussed.

The Influence of PRF and Commercial Fuels with High Octane Number on the Auto-ignition Timing of an Engine Operated in HCCI Combustion Mode with Negative Valve Overlap

A single-cylinder engine was operated in HCCI combustion mode with different kinds of commercial fuels. The HCCI combustion was generated by creating a negative valve overlap (early exhaust valve closing combined with late intake valve opening) thus trapping a large amount of residuals (∼ 55%). Fifteen different fuels with high octane numbers were tested six of which were primary reference fuels (PRF's) and nine were commercial fuels or reference fuels. The engine was operated at constant operational parameters (speed/load, valve timing and equivalence ratio, intake air temperature, compression ratio, etc.) changing only the fuel type while the engine was running. Changing the fuel affected the auto-ignition timing, represented by the 50% mass fraction burned location (CA50). However these changes were not consistent with the classical RON and MON numbers, which are measures of the knock resistance of the fuel. Indeed, no correlation was found between CA50 and the RON or MON numbers.

The Inflatable Curtain (IC) - A New Head Protection System in Side Impacts

Car accident investigations have shown that the head, the chest and the abdomen are the three most vulnerable body regions in side impacts, when serious-to-fatal (MAIS 3-6) injuries are considered. Injuries are much more common to occupants seated on the struck side than to those on the non-struck side. The development of new side impact protection systems has therefore been focused on struck side occupants. The first airbag system for side impact protection, jointly developed by Volvo and Autoliv, was introduced on the market in 1994. The SIPS bag is seat-mounted and protects mainly the chest and the abdomen, and also to some extent the head, since the head's lateral relative displacement is reduced by the side airbag, thereby keeping the head inside the car's outer profile. However, if an external object is exposed in the head area, for example in a truck-to-car side impact or in a single car collision into a pole or a tree, there is a need for an additional head protection device.

The Effects of Wheel Design on the Aerodynamic Drag of Passenger Vehicles

Approximately 25 % of a passenger vehicle’s aerodynamic drag comes directly or indirectly from its wheels, indicating that the rim geometry is highly relevant for increasing the vehicle’s overall energy efficiency. An extensive experimental study is presented where a parametric model of the rim design was developed, and statistical methods were employed to isolate the aerodynamic effects of certain geometric rim parameters. In addition to wind tunnel force measurements, this study employed the flowfield measurement techniques of wake surveys, wheelhouse pressure measurements, and base pressure measurements to investigate and explain the most important parameters’ effects on the flowfield. In addition, a numerical model of the vehicle with various rim geometries was developed and used to further elucidate the effects of certain geometric parameters on the flow field.

The Effect of Tumble Flow on Efficiency for a Direct Injected Turbocharged Downsized Gasoline Engine

Direct gasoline injection combined with turbo charging and down sizing is a cost effective concept to meet future requirements for emission reduction as well as increased efficiency for passenger cars. It is well known that turbulence induced by in-cylinder air motion can influence efficiency. In this study, the intake-generated flow field was varied for a direct injected turbo charged concept, with the intent to evaluate if further increase in tumble potentially could lead to higher efficiency compared to the baseline. A single cylinder head with flow separating walls in the intake ports and different restriction plates was used to allow different levels of tumble to be experimentally evaluated in a single cylinder engine. The different levels of tumble were quantified by flow rig experiments.

The Door Mounted Inflatable Curtain

It has been shown that Inflatable Curtains have the potential to reduce head injuries in side impacts and the system has accordingly been introduced on a growing number of car models. There is also a potential benefit in rollover situations. This paper only consider performance in situations with belted occupants. To date, it has not been possible to implement an Inflatable Curtain in convertible vehicles because they lack a roof. The challenge of the Door Mounted Inflatable Curtain (DMIC) has been to overcome the lack of support and fixation possibilities offered by a roof. This paper includes a description of the DMIC and how it was integrated into the vehicle structure. The paper will also show how to create the space and support needed to utilize the internal stiffness and make it possible to fill the bag in time. The impact attenuation and ejection protection functions of the DMIC will be demonstrated.

Testing and Verification of Adaptive Cruise Control and Collision Warning with Brake Support by Using HIL Simulations

This paper presents how hardware in the loop (HIL) simulations have been used for testing during the development of the adaptive cruise control (ACC) and collision warning with brake support (CWBS) functions implemented in the Volvo S80. Both the brake system controller and the controller where the ACC and CWBS functions were implemented were tested. The HIL simulator was used for automated batch simulations in which different controller software releases were analyzed from both system, fail-safe and functional performance perspectives. This paper presents the challenges and the benefits of using HIL simulations when developing distributed active safety functions. Some specific simulation results are analyzed and discussed. The conclusion shows that although it is difficult and time-consuming to develop a complete HIL simulation environment for active safety functions such as ACC and CWBS, the benefits justify the investment.

Target Driven Bushing Design for Wheel Suspension Concept Development

Bushing elasticity is one of the most important compliance factors that significantly influence driving behavior. The deformations of the bushings change the wheel orientations under external forces. Another important factor of bushing compliance is to provide a comfortable driving experience by isolating the vibrations from road irregularities. However, the driving comfort and driving dynamics are often in conflict and need to be balanced in terms of bushing compliance design. Specifically, lateral force steer and brake force steer are closely related to safety and stability and comprises must be minimized. The sensitivity analysis helps engineers to understand the critical bushing for certain compliance attributes, but optimal balancing is complicated to understand. The combination of individual bushing stiffness must be carefully set to achieve an acceptable level of all the attributes.

Systematic Multi-Disciplinary Optimization of Engine Mounts

In modern vehicles, each system must meet tough demands to fulfill the many different attribute requirements, design constraints and manufacturing limitations. It becomes difficult and time-consuming to find an optimal and robust design using a traditional engineering process. Volvo Cars has for several years been using Multi-Disciplinary Optimization, MDO, that basically shows the customer attributes levels, such as NVH, ride comfort, and driveability as a function of different parameter configurations. This greatly facilitates project team understanding of the limitations and possibilities of the different systems, and has become a key enabler to achieving a good balance between different attributes. Traditionally, this type of comprehensive Design of Experiments (DOE) optimization demands huge time and computer resources. Frequently, experimental designs will not fulfill manufacturing limitations or attribute targets, making this decision process slow, tedious, and fruitless.

Surface Flow Visualization on a Full-Scale Passenger Car with Quantitative Tuft Image Processing

Flow visualization techniques are widely used in aerodynamics to investigate the surface trace pattern. In this experimental investigation, the surface flow pattern over the rear end of a full-scale passenger car is studied using tufts. The movement of the tufts is recorded with a DSLR still camera, which continuously takes pictures. A novel and efficient tuft image processing algorithm has been developed to extract the tuft orientations in each image. This allows the extraction of the mean tuft angle and other such statistics. From the extracted tuft angles, streamline plots are created to identify points of interest, such as saddle points as well as separation and reattachment lines. Furthermore, the information about the tuft orientation in each time step allows studying steady and unsteady flow phenomena. Hence, the tuft image processing algorithm provides more detailed information about the surface flow than the traditional tuft method.

Snow Contamination of Simplified Automotive Bluff Bodies: A Comparison Between Wind Tunnel Experiments and Numerical Modeling

We describe experiments and numerical modeling of snow surface contamination on two simplified automotive bluff bodies: The Ahmed body and a wedge. The purpose was twofold: 1) To obtain well defined experimental results of snow contamination on simple geometries; 2) To propose a numerical modeling approach for snow contamination. The experiments were performed in a climatic wind tunnel using a snow cannon at −15 °C and the results show that the snow accumulation depends on the aerodynamics of the studied bluff bodies. Snow accumulates on surfaces in proximity to the aerodynamic wakes of the bodies and characteristic snow patterns are obtained on side surfaces. The numerical modeling approach consisted of an aerodynamic setup coupled with Lagrangian particle tracking. Particles were determined to adhere or rebound depending on an adhesion model combined with a resuspension criterion.

Simulation of Vehicle Pitch in Sled Testing

In HYGE sled simulations of 35 mph barrier crashes with the Volvo 760 dummy kinematics and injury criteria have been different from what can be observed in barrier crashes One of the major differences between sled testing and barrier crashes is the car pitch in the barrier crashes. In order to improve the sled testing a method to simulate pitch on the sled was developed. Dummy kinematics and injury criteria from sled tests with pitch simulation have proved to be in good agreement with results from barrier crashes. The paper will give a more detailed description of vehicle pitch, the sled pitch arrangement and a comparison of dummy kinematics and injury criteria from barrier crashes and sled testing with and without pitch displacement.

Severe Frontal Collisions with Partial Overlap - Two Decades of Car Safety Development

Frontal Severe Partial Overlap Collisions (SPOC) also called small overlap crashes pose special challenges with respect to structural design as well as occupant protection. In the early 1990s, the SPOC test method was developed addressing 20-40% overlap against a fixed rigid barrier with initial velocities up to 65 km/h. The knowledge gained has been used in the design of Volvo vehicles since then. Important design principles include front side members orientated along the wheel envelopes together with a strong support structure utilizing a space frame principle with beams loaded mainly in tension and compression. This novel setup was first introduced in the 850-model in 1991 and has been refined and patented (2001) in later Volvo front structures. Among the design principles are multiple front side members on each side, helping energy absorption efficiency and robustness.

Semi-Empirical CFD Transient Simulation of Engine Air Filtration Systems

To improve fuel efficiency and facilitate handling of the vehicle in a dense city environment, it should be as small as possible given its intended application. This downsizing trend impacts the size of the engine bay, where the air filter box has to be packed in a reduced space, still without increased pressure drop, reduced load capacity nor lower filtering efficiency. Due to its flexibility and reduced cost, CFD simulations play an important role in the optimization process of the filter design. Even though the air-flow through the filter box changes as the dust load increases, the current modeling framework seldom account for such time dependence. Volvo Car Corporation presents an industrial affordable model to solve the time-dependent dust load on filter elements and calculate the corresponding flow behavior over the life time of the air filter box.

Reducing Pressure Fluctuations at High Loads by Means of Charge Stratification in HCCI Combustion with Negative Valve Overlap

Future demands for improvements in the fuel economy of gasoline passenger car engines will require the development and implementation of advanced combustion strategies, to replace, or combine with the conventional spark ignition strategy. One possible strategy is homogeneous charge compression ignition (HCCI) achieved using negative valve overlap (NVO). However, several issues need to be addressed before this combustion strategy can be fully implemented in a production vehicle, one being to increase the upper load limit. One constraint at high loads is the combustion becoming too rapid, leading to excessive pressure-rise rates and large pressure fluctuations (ringing), causing noise. In this work, efforts were made to reduce these pressure fluctuations by using a late injection during the later part of the compression. A more appropriate acronym than HCCI for such combustion is SCCI (Stratified Charge Compression Ignition).

Protocol Membership in Dependable Distributed Communication Systems - A Question of Brittleness

This paper describes results from fault injection experiments using heavy ions in the time-triggered communication protocol for safety critical distributed systems (TTP/C, C1 implementation). The observed results show that arbitrary faults in one erroneous node could cause inconsistencies in the cluster and thus jeopardize correctly working nodes and the whole communication system. The described inconsistencies resulted from either asymmetric value faults or slightly out of specification timing faults. This system behavior can be partly explained by too strict constraints on the fault handling algorithms using the membership agreement protocol.

Prediction of Airborne Sound Transmission into the Passenger Compartment

Several of the exterior noise sources existing around a vehicle can cause airborne noise issues at relatively low frequencies. SEA, traditionally used for airborne sound issues is not suitable for the frequency range of interest. Finite Element analysis has been used. Handling of the non-reflecting condition on the outer boundary of the exterior cavity is an issue. Recently, advances have been made in several commercially available codes, which made the analysis practical. Including the poro-elastic material model for foam-based carpets is also becoming practically possible. The purpose of the current study is to investigate the practical applications of those new developments against test data, and to estimate the feasibility of using these procedures in the vehicle development projects. Measurements were carried out in a new semi-anechoic chamber at Volvo Cars. These measurements involved 3 body objects - a Body-in-Blue (BIB) sedan, a Complete Vehicle (CV) sedan and a CV wagon.

Passenger AIR-BAG Status Indication Awareness Study

With the growing concern about the potential dangers with rear facing child seats placed in the front seat of passenger airbag equipped cars, various systems are being considered for deactivation of the airbag. To increase the awareness of and confidence in these proposed systems, information displays were developed for the purpose of telling the status of the passenger airbag system and to warn when necessary. A study of the effectiveness, understanding and acceptance of a selection of such information displays was jointly undertaken by Volvo Car Corporation, SAAB Automobile AB and the Swedish National Road and Transport Research Institute. Respondents of various age and demographic composition, parents and grand parents of small children, were exposed to six different sets of information displays and were asked to interpret them and also rank which information displays that would most clearly convey the message.

In areas such as Active Safety, new technologies, designs (e.g. AUTOSAR) and methods are introduced at a rapid pace. To address the new demands, and also requirements on Functional Safety imposed by ISO 26262, the support for engineering methods, including tools and data management, needs to evolve as well. Generic and file-based data management tools, like spreadsheet tools, are popular in the industry due to their flexibility and legacy in the industry but provide poor control and traceability, while rigid and special-purpose tools provide structure and control of data but with limited evolvability. As organizations become agile, the need for flexible data management increases. Since products become more complex and developed in larger and distributed teams, the need for more unified, controlled, and consistent data increases.

Open-Interface Definitions for Automotive Systems1 Application to a Brake by Wire System

Today automotive system suppliers develop more-or-less independent systems, such as brake, power steering and suspension systems. In the future, car manufacturers like Volvo will build up vehicle control systems combining their own algorithms with algorithms provided by automotive system suppliers. Standardization of interfaces to actuators, sensors and functions is an important enabler for this vision and will have major consequences for functionality, prices and lead times, and thus affects both vehicle manufacturers and automotive suppliers. The investigation of the level of appropriate interfaces, as part of the European BRAKE project, is described here. Potential problems and consequences are discussed from both a technical and a business perspective. This paper provides a background on BRAKE and on the functional decomposition upon which the interface definitions are based. Finally, the interface definitions for brake system functionality are given.
