Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

Tribological Characteristics of Electrolytic Coatings for Aluminum Engine Cylinder Lining Applications

The friction and wear characteristics of three commercially-available, electrolytic coatings for aluminum engine cylinder bores were compared to those of cast iron liners. A Ni/SiC electrocomposite, a hard anodized treatment, and a Plasma Electrolytic Oxidation (PEO) coating were investigated. ASTM standard test method G133-95, non-firing test method, for linearly reciprocating sliding wear was modified to use segments of piston rings and cylinder liners. Tests were conducted using Mr. Goodwrench™ 5W30 as a lubricant at room temperature. The normal force was 150N, the reciprocating frequency was 15Hz, the stroke length was 8mm, and the test duration was 60 minutes. Kinetic friction coefficients ranged from 0.1 to 0.22, typical of boundary lubrication. The Ni/SiC and cast iron samples exhibited the lowest friction. The wear resistance of the Ni/SiC coating was superior to that of cast iron.

The Electric Drive Advanced Battery (EDAB) Project: Development and Utilization of an On-Road Energy Storage System Testbed

As energy storage system (ESS) technology advances, vehicle testing in both laboratory and on-road settings is needed to characterize the performance of state-of-the-art technology and also identify areas for future improvement. The Idaho National Laboratory (INL), through its support of the U.S. Department of Energy's (DOE) Advanced Vehicle Testing Activity (AVTA), is collaborating with ECOtality North America and Oak Ridge National Laboratory (ORNL) to conduct on-road testing of advanced ESSs for the Electric Drive Advanced Battery (EDAB) project. The project objective is to test a variety of advanced ESSs that are close to commercialization in a controlled environment that simulates usage within the intended application with the variability of on-road driving to quantify the ESS capabilities, limitations, and performance fade over cycling of the ESS.

Test Methodologies for Determining Energy Absorbing Mechanisms of Automotive Composite Material Systems

Composite materials have the potential to reduce the overall cost and weight of automotive structures with the added benefit of being able to dissipate large amounts of impact energy by progressive crushing. To identify and quantify the energy absorbing mechanisms in composite materials, test methodologies were developed for conducting progressive crush tests on composite specimens that have simplified test geometries. The test method development focused on isolating the damage modes associated with the frond formation that occurs in dynamic testing of composite tubes. A new test fixture was designed to progressively crush composite plate specimens under quasi-static test conditions. Preliminary results are presented under a sufficient set of test conditions to validate the operation of the test fixture.

The objective of the research presented in this paper was to assess the influence of stamping process on crash response of UltraLight Steel Auto Body (ULSAB) [1] vehicle. Considered forming effects included thickness variations and plastic strain hardening imparted in the part forming process. The as-formed thickness and plastic strain for front crash parts were used as input data for vehicle crash analysis. Differences in structural performance between crash models with and without forming data were analyzed in order to determine the effects and feasibility of integration of forming processes and crash models.

Residual Stress Analysis for Additive Manufactured Large Automobile Parts by Using Neutron and Simulation

Metal additive manufacturing has high potential to produce automobile parts, due to its shape flexibility and unique material properties. On the other hand, residual stress which is generated by rapid solidification causes deformation, cracks and failure under building process. To avoid these problems, understanding of internal residual stress distribution is necessary. However, from the view point of measureable area, conventional residual stress measurement methods such as strain gages and X-ray diffractometers, is limited to only the surface layer of the parts. Therefore, neutron which has a high penetration capability was chosen as a probe to measure internal residual stress in this research. By using time of flight neutron diffraction facility VULCAN at Oak Ridge National Laboratory, residual stress for mono-cylinder head, which were made of aluminum alloy, was measured non-distractively. From the result of precise measurement, interior stress distribution was visualized.

Predictive Model and Methodology for Heat Treatment Distortion

The heat treatment of steel parts is an essential step in the manufacturing of high-performance components for a variety of commercial and military products. Distortion in the size and shape of parts resulting from the heat treatment process is a pervasive manufacturing problem that causes higher finishing costs, excessive scrap and rework, long delivery times, and negative environmental impact. To date, techniques that have been developed to reduce or eliminate heat treatment distortion are largely based on experience and have been limited to trial and error. This presentation describes the philosophy and results of an ongoing collaborative project to develop a methodology and computer simulation capability to predict ferrous alloy component response (distortion, residual stress, and microstructure) to industrial heat treatment processes for automotive, truck, bearing, and aerospace applications.

Phosphorous Poisoning and Phosphorous Exhaust Chemistry with Diesel Oxidation Catalysts

Phosphorous in diesel exhaust is derived via engine oil consumption from the zinc dialkyldithiophosphate (ZDDP) oil additive used for engine wear control. Phosphorous present in the engine exhaust can react with an exhaust catalyst and cause loss of performance through masking or chemical reaction. The primary effect is loss of light-off or low temperature performance. Although the amount of ZDDP used in lube oil is being reduced, it appears that there may is a minimum level of ZDDP needed for engine durability. One of the ways of reducing the effects of the resulting phosphorous on catalysts might be to alter the chemical state of the phosphorous to a less damaging form or to develop catalysts which are more resistant to phosphorous poisoning. In this study, lube oil containing ZDDP was added at an accelerated rate through a variety of engine pathways to simulate various types of engine wear or oil disposal practices.

Performance of a NOX Adsorber and Catalyzed Particle Filter System on a Light-Duty Diesel Vehicle

A prototype emissions control system consisting of a close-coupled lightoff catalyst, catalyzed diesel particle filter (CDPF), and a NOX adsorber was evaluated on a Mercedes A170 CDI. This laboratory experiment aimed to determine whether the benefits of these technologies could be utilized simultaneously to allow a light-duty diesel vehicle to achieve levels called out by U.S. Tier 2 emissions legislation. This research was carried out by driving the A170 through the U.S. Federal Test Procedure (FTP), US06, and highway fuel economy test (HFET) dynamometer driving schedules. The vehicle was fueled with a 3-ppm ultra-low sulfur fuel. Regeneration of the NOX adsorber/CDPF system was accomplished by using a laboratory in-pipe synthesis gas injection system to simulate the capabilities of advanced engine controls to produce suitable exhaust conditions. The results show that these technologies can be combined to provide high pollutant reduction efficiencies in excess of 90% for NOX and PM.

On the Nature of Cyclic Dispersion in Spark Assisted HCCI Combustion

We report experimental observations of cyclic combustion variability during the transition between propagating flame combustion and homogeneous charge compression ignition (HCCI) in a single-cylinder, stoichiometrically fueled, spark-assisted gasoline engine. The level of internal EGR was controlled with variable valve actuation (VVA), and HCCI combustion was achieved at high levels of internal EGR using the VVA system. Spark-ignition was used for conventional combustion and was optionally available during HCCI. The transition region between purely propagating combustion and HCCI was mapped at multiple engine speeds and loads by incrementally adjusting the internal EGR level and capturing data for 2800 sequential cycles. These measurements revealed a complex sequence of high COV, cyclic combustion variations when operating between the propagating flame and HCCI limits.

Next Generation Casting Process Models - Predicting Porosity and Microstructure

The computer-aided-design and analysis of a robust casting process requires the optimization of both mold filling and solidification. A number of commercial casting codes are available for modeling the fluid flow during mold filling and the heat transfer during solidification. The next generation casting process models will build on present capabilities to allow the prediction of microporosity and other defects and microstructure. This paper will discuss the issues involved in the development of next generation casting process models and present results from a computer model for microporosity prediction that is based on first principles, and will take into account alloy composition, alloy microstructure, the initial hydrogen content of the liquid alloy, and the resistance to inter-dendritic fluid flow to feed shrinkage.

Mode I Fracture Testing of Adhesively Bonded Joints

Several standard methods exist for testing composites, metals and plastics in Mode I fracture. However, these standard test methods have limitations that disqualify them as candidates for testing certain automotive materials. In order to conduct successful fracture toughness tests with these automotive materials, a modified double cantilever beam testing geometry and associated new procedure have been developed. Both the test procedure and the data analysis have been fully documented in a draft standard. Representative SRIM composite, e-coat steel and epoxy were selected to develop and validate the testing procedure.

Metal Compression Forming - A New Process for Structural Aluminum Alloy Castings

Metal Compression Forming (MCF) is a variant of the squeeze casting process, in which molten metal is allowed to solidify under pressure in order to close porosity and form a sound part. However, the MCF process applies pressure on the entire mold face, thereby directing pressure on all regions of the casting and producing a uniformly sound part. The process is capable of producing parts with properties close to those of forgings, while retaining the near net shape, complexity in geometry, and relatively low cost of the casting process. The paper describes the casting process development involved in the production of an aluminum A357 alloy motor mount bracket, including the use of a filling and solidification model to design the gating and determine process parameters. Tensile properties of the component are presented and correlated with those of forged components.

Low Density and Temperature Tolerant Alloys for Automotive Applications

Aluminum alloys containing cerium have excellent castability and retain a substantial fraction of their room temperature strength at temperatures of 200°C and above. High temperature strength is maintained through a thermodynamically trapped, high surface energy intermetallic. Dynamic load partitioning between the aluminum and the intermetallic increases mechanical response. Complex castings have been produced in both permanent mold and sand castings. This versatile alloy system, using an abundant and inexpensive co-product of rare earth mining, is suitable for parts that need to maintain good properties when exposed to temperatures between 200 and 315°C.

Implications of Low Particulate Matter Emissions on System Fuel Efficiency for High Efficiency Clean Combustion

Advanced diesel combustion regimes such as High Efficiency Clean Combustion (HECC) offer the benefits of reduced engine out NOx and particulate matter (PM) emissions. Lower PM emissions during advanced combustion reduce the demand on diesel particulate filters (DPFs) and can, thereby, reduce the fuel penalty associated with DPF regeneration. In this study, a SiC DPF was loaded and regenerated on a 1.7-liter 4-cylinder diesel engine operated in conventional and advanced combustion modes at different speed and load conditions. A diesel oxidation catalyst (DOC) and a lean NOx trap (LNT) were also installed in the exhaust stream. Five steady-state speed and load conditions were weighted to estimate Federal Test Procedure (FTP) fuel efficiency. The DPF was loaded using lean-rich cycling with frequencies that resulted in similar levels of NOx emissions downstream of the LNT.

High-Resolution X-Ray and Neutron Computed Tomography of an Engine Combustion Network Spray G Gasoline Injector

Given the importance of the fuel-injection process on the combustion and emissions performance of gasoline direct injected engines, there has been significant recent interest in understanding the fluid dynamics within the injector, particularly around the needle and through the nozzles. The pressure losses and transients that occur in the flow passages above the needle are also of interest. Simulations of these injectors typically use the nominal design geometry, which does not always match the production geometry. Computed tomography (CT) using x-ray and neutron sources can be used to obtain the real geometry from production injectors, but there are trade-offs in using these techniques. X-ray CT provides high resolution, but cannot penetrate through the thicker parts of the injector. Neutron CT has excellent penetrating power but lower resolution.

HCCI Load Expansion Opportunities Using a Fully Variable HVA Research Engine to Guide Development of a Production Intent Cam-Based VVA Engine: The Low Load Limit

While the potential emissions and efficiency benefits of HCCI combustion are well known, realizing the potentials on a production intent engine presents numerous challenges. In this study we focus on identifying challenges and opportunities associated with a production intent cam-based variable valve actuation (VVA) system on a multi-cylinder engine in comparison to a fully flexible, naturally aspirated, hydraulic valve actuation (HVA) system on a single-cylinder engine, with both platforms sharing the same GDI fueling system and engine geometry. The multi-cylinder production intent VVA system uses a 2-step cam technology with wide authority cam phasing, allowing adjustments to be made to the negative valve overlap (NVO) duration but not the valve opening durations. On the single-cylinder HVA engine, the valve opening duration and lift are variable in addition to the NVO duration. The content of this paper is limited to the low-medium operating load region at 2000 rpm.

Fuel Economy and Emissions of the Ethanol-Optimized Saab 9-5 Biopower

Saab Automobile recently released the BioPower engines, advertised to use increased turbocharger boost and spark advance on ethanol fuel to enhance performance. Specifications for the 2.0 liter turbocharged engine in the Saab 9-5 Biopower 2.0t report 150 hp (112 kW) on gasoline and a 20% increase to 180 hp (134 kW) on E85 (nominally 85% ethanol, 15% gasoline). While FFVs sold in the U.S. must be emissions certified on Federal Certification Gasoline as well as on E85, the European regulations only require certification on gasoline. Owing to renewed and growing interest in increased ethanol utilization in the U.S., a European-specification 2007 Saab 9-5 Biopower 2.0t was acquired by the Department of Energy and Oak Ridge National Laboratory (ORNL) for benchmark evaluations. Results show that the vehicle's gasoline equivalent fuel economy on the Federal Test Procedure (FTP) and the Highway Fuel Economy Test (HFET) are on par with similar U.S.-legal flex-fuel vehicles.

Failure Stress and Apparent Elastic Modulus of Diesel Particulate Filter Ceramics

Three established mechanical test specimen geometries and test methods used to evaluate mechanical properties of brittle materials are adapted to the diesel particulate filter (DPF) architecture to evaluate failure initiation stress and apparent elastic modulus of the ceramics comprising DPFs. The three custom-designed test coupons are harvested out of DPFs to promote a particular combination of orientation of crack initiation and crack plane. The testing of the DPF biaxial flexure disk produces a radial tensile stress and a crack plane parallel with the DPF's longitudinal axis. The testing of the DPF sectored flexural specimen produces axial tension at the DPF's OD and a crack plane perpendicular to the DPF's longitudinal axis. The testing of the DPF o-ring specimen produces hoop tension at the DPF's original outer diameter (OD) and at the inner diameter of the test coupon, and a crack plane parallel to the DPF's longitudinal axis.

European Lean Gasoline Direct Injection Vehicle Benchmark

Lean Gasoline Direct Injection (LGDI) combustion is a promising technical path for achieving significant improvements in fuel efficiency while meeting future emissions requirements. Though Stoichiometric Gasoline Direct Injection (SGDI) technology is commercially available in a few vehicles on the American market, LGDI vehicles are not, but can be found in Europe. Oak Ridge National Laboratory (ORNL) obtained a European BMW 1-series fitted with a 2.01 LGDI engine. The vehicle was instrumented and commissioned on a chassis dynamometer. The engine and after-treatment performance and emissions were characterized over US drive cycles (Federal Test Procedure (FTP), the Highway Fuel Economy Test (HFET), and US06 Supplemental Federal Test Procedure (US06)) and steady state mappings. The vehicle micro hybrid features (engine stop-start and intelligent alternator) were benchmarked as well during the course of that study.
