Validation of a Theoretical Model for the Correction of Heat Transfer Effects in Turbocharger Testing through a Quasi-3D Model

In the last few years, the effect of diabatic test conditions on compressor performance maps has been widely investigated, leading some Authors to propose different correction models. The accuracy of turbocharger performance map constitute the basis for the tuning and validation of a numerical method, usually adopted for the prediction of engine-turbocharger matching. Actually, it is common practice in automotive applications to use simulation codes, which can either require measured compression ratio and efficiency maps as input values or calculate them “on the fly” throughout specific sub-models integrated in the numerical procedures. Therefore, the ability to correct the measured performance maps taking into account internal heat transfer would allow the implementation of commercial simulation codes used for engine-turbocharger matching calculations.

Reduced Kinetic Mechanisms for Diesel Spray Combustion Simulations

Detailed chemistry represents a fundamental pre-requisite for a realistic simulation of combustion process in Diesel engines to properly reproduce ignition delay and flame structure (lift-off and soot precursors) in a wide range of operating conditions. In this work, the authors developed reduced mechanisms for n-dodecane starting from the comprehensive kinetic mechanism developed at Politecnico di Milano, well validated and tested in a wide range of operating conditions [1]. An algorithm combining Sensitivity and Flux Analysis was employed for the present skeletal reduction. The size of the mechanisms can be limited to less than 100 species and incorporates the most important details of low-temperature kinetics for a proper prediction of the ignition delay. Furthermore, the high-temperature chemistry is also properly described both in terms of reactivity and species formation, including unsaturated compounds such as acetylene, whose concentration controls soot formation.

Numerical Investigation on GDI Spray under High Injection Pressure up to 100 MPa

In recent years, the increase of gasoline fuel injection pressure is a way to improve thermal efficiency and lower engine-out emissions in GDI homogenous combustion concept. The challenge of controlling particulate formation as well in mass and number concentrations imposed by emissions regulations can be pursued improving the mixture preparation process and avoiding mixture inhomogeneity with ultra-high injection pressure values up to 100 MPa. The increase of the fuel injection pressure in GDI homogeneous systems meets the demand for increased injector static flow, while simultaneously improves the spray atomization and mixing characteristics with consequent better combustion performance. Few studies quantify the effects of high injection pressure on transient gasoline spray evolution. The aim of this work was to simulate with OpenFOAM the spray morphology of a commercial gasoline injected in a constant volume vessel by a prototypal GDI injector.

Modeling of Pressure Wave Reflection from Open-Ends in I.C.E. Duct Systems

In the most elementary treatment of plane-wave reflection at the open end of a duct system, it is often assumed that the ends are pressure nodes. This implies that pressure is assumed as a constant at the open end termination and that steady flow boundary condition is supposed as instantaneously established. While this simplifying assumption seems reasonable, it does not consider any radiation of acoustic energy from the duct into the surrounding free space; hence, an error in the estimation of the effects of the flow on the acoustical response of an open-end duct occurs. If radiation is accounted, a complicated three-dimensional wave pattern near the duct end is established, which tends to readjust the exit pressure to its steady-flow level. This adjustment process is continually modified by further incident waves, so that the effective instantaneous boundary conditions which determine the reflected waves depend on the flow history.

Low Pressure-Driven Injection Characterization for SCR Applications

Aqueous Urea is a non-toxic and stable ammonia carrier and its injection and mixing represent the basis for the most common de-NOx technology for mobile applications. The reactant feed preparation process is defined by evaporation, thermolysis and hydrolysis of the liquid mixture upstream the Selective Catalytic Reduction reactor, and it is strongly dependent on the interaction between spray and gaseous flow. Low-pressure driven injectors are the common industrial standard for these applications, and their behavior in almost-ambient pressure cross flows is significantly different from any in-cylinder application. For this reason, two substantially different injectors in terms of geometry and design are experimentally studied, characterizing drop sizes and velocities through Phase Doppler Anemometry (PDA) and liquid mass spatial distribution through Shadow Imaging (SI).

Low Cost Robotized Gearshift System for Formula SAE Vehicles

This paper reports the studies, design and developments of an electronic electro-actuated gearshifter installed on the DP7, which is Politecnico di Milano car that took part at Formula SAE 2015 competitions in Hockenheim and Varano dè Melegari. The original idea was born to replace the hydraulic gearshift system used until 2011 because of its high weight and cost. After many evaluations about the kind of technology to use, made by previous team members in the electronic department, the final project was a fully electric shifter. This system has proven its qualities among which are lightness and low cost.

Influence of Cylindrical, k, and ks Diesel Nozzle Shape on the Injector Internal Flow Field and on the Emerging Spray Characteristics

Today, multi-hole Diesel injectors can be mainly characterized by three different nozzle hole shapes: cylindrical, k-hole, and ks-hole. The nozzle hole layout plays a direct influence on the injector internal flow field characteristics and, in particular, on the cavitation and turbulence evolution over the hole length. In turn, the changes on the injector internal flow correlated to the nozzle shape produce immediate effects on the emerging spray. In the present paper, the fluid dynamic performance of three different Diesel nozzle hole shapes are evaluated: cylindrical, k-hole, and ks-hole. The ks-hole geometry was experimentally characterized in order to find out its real internal shape. First, the three nozzle shapes were studied by a fully transient CFD multiphase simulation to understand their differences in the internal flow field evolutions. In detail, the attention was focused on the turbulence and cavitation levels at hole exit.

Indoor/Outdoor Testing of a Passenger Car Suspension for Vibration and Harshness Analysis

This paper presents a validation method for indoor testing of a passenger car suspension. A study was done to design a supporting modular structure with comparable inertances with respect to a vehicle's actual suspension and body connection points. For the indoor test, the rear axle is positioned on a rotating drum. The suspension system is excited as the wheel passes over cleats fixed on the drum and transient wheel motions are recorded. The indoor test rig outputs (i.e., wheel and chassis accelerations) were compared with experimental data measured on an actual vehicle running at different speeds on the same set of cleats along a flat road. The comparison results validate the indoor testing method. The forces and moments acting at each suspension and chassis connection point were measured with a set of patented six-axis load cells. The forces, moments, wheel and subframe accelerations were measured up to 120 Hz.

Improving the Simulation of the Acoustic Performance of Complex Silencers for ICE by a Multi-Dimensional Non-Linear Approach

In this paper a three-dimensional time-domain CFD approach has been employed to predict and analyze the acoustic attenuation performance of complex perforated muffler geometries, where strong 3D effects limit the validity of the use of one-dimensional models. A pressure pulse has been imposed at the inlet to excite the wave motion, while unsteady flow computation have been performed to acquire the time histories of the pressures upstream and downstream of the silencer. Pressures in the time domain have been then transformed to acoustic pressures in the frequency domain, to predict the transmission loss.

Experimental Characterization of High-Pressure Impinging Sprays for CFD Modeling of GDI Engines

Today, Direct-Injection systems are widely used on Spark-Ignition engines in combination with turbo-charging to reduce the fuel-consumption and the knock risks. In particular, the spread of Gasoline Direct Injection (GDI) systems is mainly related to the use of new generations of multi-hole, high-pressure injectors whose characteristics are quite different with respect to the hollow-cone, low-pressure injectors adopted in the last decade. This paper presents the results of an experimental campaign conducted on the spray produced by a GDI six-holes injector into a constant volume vessel with optical access. The vessel was filled with air at atmospheric pressure. Different operating conditions were considered for an injection pressure ranging from 3 to 20 MPa. For each operating condition, spray images were acquired by a CCD camera and then post processed to evaluate the spray penetration and cone angles.

Evolution of the Ride Comfort of Alfa Romeo Cars since 1955 until 2005

The ride comfort of three Alfa Romeo cars, namely Giulietta (1955), Alfetta (1972) and 159 (2005) has been assessed both objectively and subjectively. The three cars belong to the same market segment. The aim is to let young engineers or graduate students understand how technology has evolved and eventually learn a lesson from the assessed trend. A number of cleats have been fixed at the ground and the three cars have traversed such uneven surface. The objective assessment of the ride comfort has been performed by means of accelerometers fixed at the seat rails, additionally a special dummy developed at Politecnico di Milano has been employed. The subjective assessment has been performed by a panel of passengers. The match between objective and subjective ratings is very good. Simple mathematical models have been employed to establish a (successful) comparison between experimental and computational results. The ride comfort differs substantially among the cars.

Effects of Fuel Temperature and Ambient Pressure on a GDI Swirled Injector Spray

The effects of fuel temperature on both the geometry and the droplet size and velocity of a GDI swirled injector spray were investigated by means of visualizations and PDA measurements. Isooctane was used as model fuel and was injected in a quiescent bomb at injection pressure of 7 MPa. Bomb pressure ranged from 40 kPa to 800 kPa with injector nozzle temperature ranging from 293 K to 393 K. A drastic change in spray geometry was observed when conditions above the vaporization curve were reached. The temperature increase has two macroscopic effects on the spray geometry: at the nozzle exit the liquid flash boiling strongly enlarges the spray angle, at a certain distance from the nozzle the air entrainment collapses the spray. Raising the fuel temperature up to flash boiling conditions causes a significant decrease of the average droplet size.

Effect of the air density on the evolution and mixing properties of a GDI swirled spray

A swirl injector for GDI application was used to inject an iso-octane spray in a quiescent chamber, to study the effect of the air density on the spray behavior. Stroboscopic images are recorded at different delays from the injection trigger to study the spray shape and structure. The temporal evolution of different spray parameters, length, width, angle, volume, instantaneous global air-fuel ratio, is calculated from the images. The effect of the increasing air density is to shorten the time and length scale of the spray evolution.

Effect of Gas Density and Temperature on Air Entrainment in a Transient Diesel Spray

The air entrainment in a transient diesel spray was studied using laser Doppler anemometry to provide information on the effect of gas density and temperature. The spray was injected vertically into a confined quiescent atmosphere and the entrained mass flow rate was evaluated by measuring the air velocity component normal to a cylindrical geometric surface surrounding the spray, and extending to about 200 nozzle diameters (50 mm). The experimental results, relative to a density range from 0.84 to 7.02 kg/m3 and a temperature range from 293 to 473 K, indicate that the non dimensional entrainment rate, averaged in time over the main injection period, depends on the distance from the nozzle and both gas density and temperature. A first analysis, based on the available data, allowed to quantify the dependence and provided a correlation with such variables.

Development of Fully-Automatic Parallel Algorithms for Mesh Handling in the OpenFOAM®-2.2.x Technology

The current development to set up an automatic procedure for automatic mesh generation and automatic mesh motion for internal combustion engine simulation in OpenFOAM®-2.2.x is here described. In order to automatically generate high-quality meshes of cylinder geometries, some technical issues need to be addressed: 1) automatic mesh generation should be able to control anisotropy and directionality of the grid; 2) during piston and valve motion, cells and faces must be introduced and removed without varying the overall area and volume of the cells, to avoid conservation errors. In particular, interpolation between discrete fields is frequent in computational physics: the use of adaptive and non-conformal meshes necessitates the interpolation of fields between different mesh regions. Interpolation problems also arise in areas such as model coupling, model initialization and visualisation.

Development and Application of a Quasi-3D Model for the Simulation of Radial Compressors of Turbochargers for Internal Combustion Engines

In this work the 3Dcell method, a quasi3D approach developed by the Internal Combustion Engine Group at Politecnico di Milano, has been extended and applied to the fluid dynamic simulation of turbocharging devices for internal combustion engines, focusing on the compressor side. The 3Dcell is based on a pseudo-staggered leapfrog method applied to the governing equation of a 1D problem arbitrarily oriented in space. The system of equations is solved referring to the relative system in the rotating zone, whereas the absolute reference system has been used elsewhere. The vaneless diffuser has been modelled resorting to the conservation of the angular momentum of the flow stream in the tangential direction, combined with the solution of the momentum equation in the radial direction.

Development and Application of S.I. Combustion Models for Emissions Prediction

The s.i. combustion process and its corresponding pollutant formation are investigated by means of a quasiD approach and a CFD model. This work has been motivated by the need to better understand the reliability of such models and to assess their accuracies with respect to the prediction of engine performances and emissions. An extended dissertation about the fundamental mechanisms governing the pollutant formation in the turbulent premixed combustion which characterizes the s.i. engines is given. The conclusion of such analysis is the definition of a new reduced chemical scheme, based on the application of partial-equilibrium and steady-state assumptions for the radicals and the solution of a transport equation for each specie which is kinetically controlled. For this purpose the CFD code OpenFOAM [1, 2, 3] and the thermo-fluid dynamic code GASDYN [4, 5] have been applied and enhanced.

CFD Modeling and Validation of the ECN Spray G Experiment under a Wide Range of Operating Conditions

The increasing diffusion of gasoline direct injection (GDI) engines requires a more detailed and reliable description of the phenomena occurring during the fuel injection process. As well known the thermal and fluid-dynamic conditions present in the combustion chamber greatly influence the air-fuel mixture process deriving from GDI injectors. GDI fuel sprays typically evolve in wide range of ambient pressure and temperatures depending on the engine load. In some particular injection conditions, when in-cylinder pressure is relatively low, flash evaporation might occur significantly affecting the fuel-air mixing process. In some other particular injection conditions spray impingement on the piston wall might occur, causing high unburned hydrocarbons and soot emissions, so currently representing one of the main drawbacks of GDI engines.

Automatic Mech Generation for Full-Cycle CFD Modeling of IC Engines: Application to the TCC Test Case

The definition of a robust methodology to perform a full-cycle CFD simulation of IC engines requires as first step the availability of a reliable grid generation tool, which does not only have to guarantee a high quality mesh but also has to prove to be efficient in terms of required time. In this work the authors discuss a novel approach entirely based on the OpenFOAM technology, in which the available 3D grid generator was employed to automatically create meshes containing hexahedra and split-hexahedra from triangulated surface geometries in Stereolithography (STL) format. The possibility to introduce local refinements and boundary layers makes this tool suitable for IC engine simulations. Grids are sequentially generated at target crank angles which are automatically determined depending on user specified settings such as maximum mesh validity interval and quality parameters like non-orthogonality, skewness and aspect ratio.

An Innovative 4WD Controlled Powertrain for High Performance Vehicle

The potentialities shown by controlled differentials is making the automotive industry to explore this field. While VDC systems can only guarantee a safe behaviour at limit, a controlled differential can also increase the handling performance. The system derives from a RWD driveline with a semi-active differential, to which has been added a controlled wet clutch that directly connects the engine to the front axle. This device allows to distribute the drive torque between the two axles. It can be easily understood that in this device the torque distribution doesn't depend only from the central clutch action, but also from the engaged gear. Because of this particular layout this system can't work in the whole gear because thermal problems due to kinematical reasons. So the central clutch controller has to consider the gear position too.
