“RoHS” Compliant Chrome - Free Conversion Coating for Aerospace Manufacturing

This paper presents, chemistry, test data and processing procedures on a non toxic and environmentally friendly chrome-free conversion coating alternative with the same level of adhesion and secondary corrosion resistance as that found in chrome containing conversion coating systems. Test data from military and independent sources will be presented on secondary coating adhesion, electrical conductivity, filiform and neutral salt-spray corrosion resistance as compared to chromate based systems .on magnesium, aluminum and zinc and their respective alloys. The European “RoSH” initiative will not allow for the presence of any hexavalent chromium on imported electrical components as of July first of 2006. Trivalent chromium based systems generate hexavalent chromium due to the oxidation of the trivalent chromium and as such will not be allowed.

“Rds_on” Based OBD for Pre-Supply Fuel Pump Driver Modules

In automotive electronics on-board diagnostics does the fault diagnosis and reporting. It provides the level of robustness required for the control electronics against various faults. The amount of diagnostic information available via on board diagnostics are depends on the type of vehicle. Pre-supply fuel pump is the component in the common rail hydraulic system. It pumps the fuel from the fuel tank to the inlet valve of the high pressure fuel pump. Electronic control unit synchronizes its operation with high pressure fuel pump. A dedicated driver module in the ECU controls the operation of pre-supply fuel pump. The driver module consist of an ASIC with internal voltage, current monitoring modules for the fault diagnosis and the pre-drivers to control external HS and LS power stages. The software part of the OBD programmed in the internal memory of the ASIC. The “Rds_on” of the power MOSFETs are used for the fault detection purpose.

“Dynamic Analysis of Cabin Tilting System of Heavy Trucks Using ADAMS-View for Development of a Software Interface for Optimization”

Design of a Cabin Tilting System of heavy trucks, a multi degree of freedom mechanism, is a challenge. Factors like adequate tilting angle, cabin styling, packaging, non interference of tilting system with ride comfort, forces in the system, specifications of the hydraulic system, are all very important for designing the system. Numerous considerations make the design process highly iterative hence longer design time. This paper primarily focuses on Kinematics and Dynamic analysis of the system in ADAMS and validation of system with real time testing results. Intention of this work is to make a parametric ADAMS model and link it to a Knowledge Based Engineering application to facilitate designer to quickly carry out design iterations for reducing development time. The Knowledge Based Engineering software is made using object oriented language called ‘Object Definition Language’ which has been developed using C and C++ software languages.

The main purpose of this study is the development of an innovative methodology for Heat Exchangers (HE) design to replace the conventional design procedures. The new procedure is based on the definition of a software package managed by modeFRONTIER, a multi-objective optimization software produced by ESTECO, able to create HE virtual models by targeting several objectives, like HE performance, optimal use of material, HE minimal weight and size and optimal manufacturability. The proposed methodology consists first in the definition of a workflow for the automatic CFD simulation of a parametric model of a periodic HE cellular element.

Zinc-Magnesium-Aluminium (ZM)-HDG-Coated Steel Sheet for Structural Parts to Outer Panels

Zinc-coatings with a substantial Magnesium content have been in use for over 30 years by now. Unlike the well-established Zn-Al-Mg coatings originating from Japan which have significant higher alloying contents applied mainly for building applications, this Zinc Magnesium Aluminum coating (ZM) is also specifically designed to meet the requirements of car manufacturers. The ZM coating introduced by voestalpine, corrender, is in the upper range of ZM-alloying compositions, which was set by VDA (German Association of the Automotive Industry) and SAE to be within 1.0 to 2.0 wt. % Mg and 1.0 to 3.0 wt. % Al. The properties of these “European” Zinc-Magnesium coatings are well comparable within this range. Compared to GI and GA ZM coatings exhibit significant advantages in the press shops with its excellent formability and reduced galling and powdering respectively which is a significant advantage for the forming of outer panels.

Zinc Phosphate Pretreatment Systems for Aluminum-Steel Assemblies

The critical component for maintaining uniform zinc phosphate coatings on aluminum is fluoride. The control of free fluoride is critical to the operation of the process, because aluminum is dissolved in a zinc phosphate bath as a step in the coating reaction. If the dissolved aluminum is not removed from the bath, it will inhibit the formation of coatings on all metals being treated. This paper presents the characteristics and composition of zinc phosphate coatings on aluminum and steel, and lists some practical considerations of the transition from steel to aluminum components. Some possible problem areas discussed are: galvanic corrosion, underpaint quality, surface finish, electro-painting, and new paint surfaces.

Zinc Coated Press-Hardening Steel - Challenges and Solutions

Press-hardening steels get more and more popular for body in white applications as an approach to meet the demands of passenger safety and CO2 reduction. Unlike the larger part of the structure that is typically zinc coated, the majority of the PHS parts is either uncoated or aluminum silicon coated. This paper shall give an overview of press-hardening steels with zinc coatings with detailed results for corrosion resistance, weldability and mechanical properties for strength levels of 490 to 1800 MPa. Furthermore as for zinc coated material maintaining a robust press-hardening process is of even higher importance than for uncoated or AlSi coated material. A range of different processes including indirect and direct process are shown in detail. Especially the topic of micro-cracks, mechanisms and avoidance of micro-cracks in the direct process will be discussed. Results from industrial and semi industrial production are shown.

Zinc Brazing of Automotive Aluminum Heat Exchangers

Provision of a layer of zinc on aluminium to provide the fillets for soldering is well established but this usually necessitates a thick layer of zinc (>30μm) and soldering at temperatures below 450°C. New technology has been developed to enable sound joints to be made on aluminium heat exchangers using a much thinner layer of zinc (4 to 8 μm typically) on the aluminium component to provide the joint. By the correct combination of flux and zinc coating thickness, joints have been obtained over a wide range of heating conditions. Preferred temperature cycles are similar to those used by the industry today for brazing of Aluminium:Silicon braze-clad aluminium components which should facilitate tranfer by industry to the new technology.
