Numerical Simulation of a Direct-Acting Piezoelectric Prototype Injector Nozzle Flow for Partial Needle Lifts

Actual combustion strategies in internal combustion engines rely on fast and accurate injection systems to be successful. One of the injector designs that has shown good performance over the past years is the direct-acting piezoelectric. This system allows precise control of the injector needle position and hence the injected mass flow rate. Therefore, understanding how nozzle flow characteristics change as function of needle dynamics helps to choose the best lift law in terms of delivered fuel for a determined combustion strategy. Computational fluid dynamics is a useful tool for this task. In this work, nozzle flow of a prototype direct-acting piezoelectric has been simulated by using CONVERGE. Unsteady Reynolds-Averaged Navier-Stokes approach is used to take into account the turbulence. Results are compared with experiments in terms of mass flow rate. The nozzle geometry and needle lift profiles were obtained by means of X-rays in previous works.

Numerical Modeling of the Impingement Process of Urea-Water Solution Spray on the Heated Walls of SCR Systems

Improving the NOx removal efficiency of an automotive urea-based SCR system requires optimized injection system to minimize wall deposition while providing uniform distribution of exhaust gases and reductant mixture at the entrance of the catalyst. The focus of the current study is to develop and validate a three-dimensional computational model capable of simulating the urea-water-solution (UWS) spray/wall interaction. The interaction between the injected UWS spray droplets and the surrounding gas is modeled using the Eulerian-Lagrangian approach,. A specially developed multicomponent vaporization model is implemented to simulate the depletion mechanism of individual UWS droplets. The spray/wall interaction mechanism involves spray/wall impingement and wall film formation. While the spray/wall impingement mechanism is modeled using a standard criteria, the O'Rourke and Amsden model for wall film formation is modified to account for the multicomponent nature of the UWS spray.

Numerical Investigation of Two-Phase Flow Evolution of In- and Near-Nozzle Regions of a Gasoline Direct Injection Engine During Needle Transients

This work involves modeling internal and near-nozzle flows of a gasoline direct injection (GDI) nozzle. The Engine Combustion Network (ECN) Spray G condition has been considered for these simulations using the nominal geometry of the Spray G injector. First, best practices for numerical simulation of the two-phase flow evolution inside and the near-nozzle regions of the Spray G injector are presented for the peak needle lift. The mass flow rate prediction for peak needle lift was in reasonable agreement with experimental data available in the ECN database. Liquid plume targeting angle and liquid penetration estimates showed promising agreement with experimental observations. The capability to assess the influence of different thermodynamic conditions on the two-phase flow nature was established by predicting non-flashing and flashing phenomena.

Modeling the Dynamic Coupling of Internal Nozzle Flow and Spray Formation for Gasoline Direct Injection Applications

A numerical study has been carried out to assess the effects of needle movement and internal nozzle flow on spray formation for a multi-hole Gasoline Direct Injection system. The coupling of nozzle flow and spray formation is dynamic in nature and simulations with pragmatic choice of spatial and temporal resolutions are needed to analyze the sprays in a GDI system. The dynamic coupling of nozzle flow and spray formation will be performed using an Eulerian-Lagrangian Spray Atomization (ELSA) approach. In this approach, the liquid fuel will remain in the Eulerian framework while exiting the nozzle, while, depending on local instantaneous liquid concentration in a given cell and amount of liquid in the neighboring cells, part of the liquid mass will be transferred to the Lagrangian framework in the form of Lagrangian parcels.

Modeling of the Injection and Decomposition Processes of Urea-Water-Solution Spray in Automotive SCR Systems

The current work aims to develop a reliable numerical model simulating the depletion and decomposition process of urea-water solution (UWS) droplets injected in a hot exhaust stream as experienced in an automotive urea-based selective catalytic reduction (SCR) system. The depleting process of individual UWS droplets in heated environment is simulated using a multicomponent vaporization model with separate depletion law for each component. While water depletion is modeled as a vaporization process, urea depletion from the UWS droplet is modeled using two different approaches. The first approach models urea depletion as a vaporization process with an experimentally determined saturation pressure. The second approach models urea depletion as a direct thermolysis process from molten urea to ammonia and isocyanic acid using various sets of kinetic parameters. Comparison with experimental data shows the superiority of modeling urea depletion as a vaporization process.

Engines using compressed natural gas or liquefied petroleum gas are commonly equipped with control systems which are not yet able to completely monitor the gas supply line status. With a particular regard to safety but paying attention even to driving comfort and finally to polluting emissions reduction, two aspects in particular have been taken into account: the first one is the need to detect as soon as possible (and to react consequently) the presence of a problem occurring inside gas supply line (leakages and blocked-valves etcetera); the second one is the ability to detect an unsafe re-fuel operation, done with inserted ignition key, in order to switch off at least as more auxiliary loads as possible. The danger from such a manoeuvre may be identified in the high probability of an eventual electrostatic discharge and/or in the risk that the vehicle may be accidentally moved during the refilling operation.

Fuel Economy Optimization of Euro 6 Compliant Light Commercial Vehicles Equipped with SCR

The Selective Catalytic Reduction (SCR) system, installed on the exhaust line, is currently widely used on Diesel heavy-duty trucks and it is considered a promising technique for Euro 6 compliancy for light and medium duty trucks and bigger passenger cars. Moreover, new more stringent emission regulations and homologation cycles are being proposed for Euro 6c stage and they are scheduled to be applied by the end of 2017. In this context, the interest for SCR technology and its application on light-duty trucks is growing, with a special focus on its potential benefit in term of fuel consumption reduction, thanks to combustion optimization. Nevertheless, the need to warm up the exhaust gas line, to meet the required NOx conversion efficiency, remains an issue for such kind of applications.

Eulerian CFD Modeling of Coupled Nozzle Flow and Spray with Validation Against X-Ray Radiography Data

This paper implements a coupled approach to integrate the internal nozzle flow and the ensuing fuel spray using a Volume-of-Fluid (VOF) method in the CONVERGE CFD software. A VOF method was used to model the internal nozzle two-phase flow with a cavitation description closed by the homogeneous relaxation model of Bilicki and Kestin [1]. An Eulerian single velocity field approach by Vallet et al. [2] was implemented for near-nozzle spray modeling. This Eulerian approach considers the liquid and gas phases as a complex mixture with a highly variable density to describe near nozzle dense sprays. The mean density is obtained from the Favreaveraged liquid mass fraction. The liquid mass fraction is transported with a model for the turbulent liquid diffusion flux into the gas.

Ethanol to Gasoline Ratio Detection via Time-Frequency Analysis of Engine Acoustic Emission

In order to reduce both polluting emissions and fuel costs, many countries allow mixing ethanol to gasoline either in fixed percentages or in variable percentages. The resulting fuel is labeled E10 or E22, where the number specifies the ethanol percentage. This operation significantly changes way the stoichiometric value, which is the air-to-fuel mass ratio theoretically needed to completely burn the mixture. Ethanol concentration must be correctly estimated by the Engine Management System to optimally control exhaust emissions, fuel economy and engine performance. In fact, correct fuel quality recognition allows estimating the actual stoichiometric value, thus allowing the catalyst system to operate at maximum efficiency in any engine working point. Moreover, also other essential engine control functions should be adapted in real time by taking into account the quality of the fuel that is being used.

Electric Low Pressure Fuel Pump Control for Fuel Saving

The trend of CO2 emission limits and the fuel saving due to the oil price increase are important drivers for engines development. The involved technologies have the aim to improve the global engine efficiency, improving combustion and minimizing energy losses. The engine auxiliary devices electrification (i.e. cooling pump or lubricating pump) is a way to reduce not useful energy consumption, because it becomes possible to control them depending on engine operating point. This kind of management can be applied to the electric low pressure fuel pump. Usually the fuel delivery is performed at the maximum flow rate and a pressure regulator discharges the exceeding fuel amount inside the rail (i.e. gasoline engine) or upstream of the high pressure pump (i.e. common rail diesel engine). At part load, especially in diesel application, the electric fuel pump flow is higher than needed for engine power generation.

Effect of Off-Axis Needle Motion on Internal Nozzle and Near Exit Flow in a Multi-Hole Diesel Injector

The internal structure of Diesel fuel injectors is known to have a significant impact on the nozzle flow and the resulting spray emerging from each hole. In this paper the three-dimensional transient flow structures inside a Diesel injector is studied under nominal (in-axis) and realistic (including off-axis lateral motion) operating conditions of the needle. Numerical simulations are performed in the commercial CFD code CONVERGE, using a two-phase flow representation based on a mixture model with Volume of Fluid (VOF) method. Moving boundaries are easily handled in the code, which uses a cut-cell Cartesian method for grid generation at run time. First, a grid sensitivity study has been performed and mesh requirements are discussed. Then the results of moving needle calculations are discussed. Realistic radial perturbations (wobbles) of the needle motion have been applied to analyze their impact on the nozzle flow characteristics.

Development of an Urea Supply System for the SCR Catalyst

The increase in the fuel price and more stringent regulations on greenhouse gases (CO2) make the engine compression ignition technology even more attractive in the context of internal combustion engines. This is because the modern turbocharged direct injection engines, with the common rail fuel system, are characterized by high combustion efficiency and power density, that make them particularly suitable both for applications on and off road. On the other hand, the compression ignition engines are subject to a heavy technological developments to meet the more stringent regulations on emissions of exhaust pollutants, especially PM and NOx. The adopted technologies have two main approaches, on the combustion and on the exhaust gas aftertreatment. The measures applied for combustion can reduce emissions, but with the risk of penalizing the other engine performances, such as noise, power output and fuel consumption.

Development of Model-Based OBDII-Compliant Evaporative Emissions Leak Detection Systems

The paper presents the main results obtained by developing and critically comparing different evaporative emissions leak detection diagnostic systems. Three different leak detection methods have been analyzed and developed by using a model-based approach: depressurization, air and fuel vapor compression, and natural vacuum pressure evolution. The methods have been developed to comply with the latest OBD II requirement for 0.5 mm leak detection. Detailed grey-box models of both the system (fuel tank, connecting pipes, canister module, engine intake system) and the components needed to perform the diagnostic test (air compressor or vacuum pump) have been used to analyze in a simulation environment the critical aspects of each of the three methods, and to develop “optimal” diagnostic model-based algorithms.

Coupled Eulerian Internal Nozzle Flow and Lagrangian Spray Simulations for GDI Systems

An extensive numerical study of two-phase flow inside the nozzle holes and the issuing jets for a multi-hole direct injection gasoline injector is presented. The injector geometry is representative of the Spray G nozzle, an eight-hole counter-bored injector, from the Engine Combustion Network (ECN). Homogeneous Relaxation Model (HRM) coupled with the mixture multiphase approach in the Eulerian framework has been utilized to capture the phase change phenomena inside the nozzle holes. Our previous studies have demonstrated that this approach is capable of capturing the effect of injection transients and thermodynamic conditions in the combustion chamber, by predicting phenomenon such as flash boiling. However, these simulations were expensive, especially if there is significant interest in predicting the spray behavior as well.

Application of a Fully Flexible Electro-Hydraulic Camless System to a Research SI Engine

This paper presents the further development of an electro-hydraulic camless valve actuation system for internal combustion engines. The system (Hydraulic Valve Control - HVC) is an open loop device for engine valve fully flexible camless actuation. Valve timing and duration are controlled by a pilot stage governed by a solenoid, fast-acting, three-way valve. Valve lift is controlled by varying the oil pressure of the power stage. The system exploits an energy recovery working principle that plays a significant role in reducing the power demand of the whole valve train. In the present paper a new HVC actuator design is presented and its performances in terms of valve lift profile, repeatability and landing are discussed. Experimental data obtained by the application of the HVC system to a motored, single-cylinder research engine have been used to support the numerical evaluation of the potentialities of non-conventional valve actuation in engine part-load operation.

Advanced GDI Injector Control with Extended Dynamic Range

Considering the world-wide market for GDI engines, the introduction of tighter polluting emission legislation, additional costs, vehicle fuel economy and pollutants reduction become substantial drivers. Focusing on particulate reduction, direct injection gasoline engines require advanced combustion strategies. The main levers used are injection splitting in order to reduce wall impingement (due to lower penetration) and higher rail pressure level to reduce droplet size. To reach this target it is necessary to improve precision in term of injected quantity in the small quantity region with high fuel rail pressure and during the actuation of multiple injections. As a consequence of the requirements of high quantities at full load, known GDI solenoid injectors show an unacceptable spread in terms of small injected quantity when the energizing time is small such that the injector works in the ballistic zone. Following these premises an electronic approach is needed.

Acoustic Emission Processing for Turbocharged GDI Engine Control Applications

In the field of passenger car engines, recent research advances have proven the effectiveness of downsized, turbocharged and direct injection concepts, applied to gasoline combustion systems, to reduce the overall fuel consumption while respecting particularly stringent exhaust emissions limits. Knock and turbocharger control are two of the most critical factors that influence the achievement of maximum efficiency and satisfactory drivability, for this new generation of engines. The sound emitted from an engine encloses many information related to its operating condition. In particular, the turbocharger whistle and the knock clink are unmistakable sounds. This paper presents the development of real-time control functions, based on direct measurement of the engine acoustic emission, captured by an innovative and low cost acoustic sensor, implemented on a platform suitable for on-board application.

A Comparison of Experimental and Modeled Velocity in Gasoline Direct-Injection Sprays with Plume Interaction and Collapse

Modeling plume interaction and collapse for direct-injection gasoline sprays is important because of its impact on fuel-air mixing and engine performance. Nevertheless, the aerodynamic interaction between plumes and the complicated two-phase coupling of the evaporating spray has shown to be notoriously difficult to predict. With the availability of high-speed (100 kHz) Particle Image Velocimetry (PIV) experimental data, we compare velocity field predictions between plumes to observe the full temporal evolution leading up to plume merging and complete spray collapse. The target “Spray G” operating conditions of the Engine Combustion Network (ECN) is the focus of the work, including parametric variations in ambient gas temperature. We apply both LES and RANS spray models in different CFD platforms, outlining features of the spray that are most critical to model in order to predict the correct aerodynamics and fuel-air mixing.
