Vehicle Component Fatigue Analysis Considering Largest Overall Loop for Multiple Surfaces

In the automotive industry, vehicle durability analysis is based on test schedule encompassing multiple road surfaces (events) including rough roads, potholes, etc. Traditionally, in the Computer Aided Engineering (CAE) world, road load data for various road surfaces are measured/predicted and fatigue life is predicted for each individual road surface. Fatigue life for the complete test schedule is then calculated with Miner’s rule by summing fatigue damage for each road surface with an appropriate number of repetitions. A major pitfall of this approach is that it does not consider the effect of the largest rainflow range across the entire test schedule. The method described in this paper was developed to perform fatigue analysis of structures subjected to diverse road surfaces and also consider the case in which the maximum overall peak and minimum overall valley do not occur over the same road surface.

Tensile and Fatigue Behaviors of Two Thermoplastics Including Strain Rate, Temperature, and Mean Stress Effects

An experimental investigation was conducted to evaluate tensile and fatigue behaviors of two thermoplastics, a neat impact polypropylene and a mineral and elastomer reinforced polyolefin. Tensile tests were performed at various strain rates at room, −40°C, and 85°C temperatures with specimens cut parallel and perpendicular to the mold flow direction. Tensile properties were determined from these tests and mathematical relations were developed to represent tensile properties as a function of strain rate and temperature. For fatigue behavior, the effects considered include mold flow direction, mean stress, and temperature. Tension-compression as well as tension-tension load-controlled fatigue tests were performed at room temperature, −40°C and 85°C. The effect of mean stress was modeled using the Walker mean stress model and a simple model with a mean stress sensitivity factor.

Study on Fatigue Behaviors of Porous T300/924 Carbon Fiber Reinforced Polymer Unidirectional Laminates

Morphological features of voids were characterized for T300/924 12-ply and 16-ply composite laminates at different porosity levels through the implementation of a digital microscopy (DM) image analysis technique. The composite laminates were fabricated through compression molding. Compression pressures of 0.1MPa, 0.3MPa, and 0.5MPa were selected to obtain composite plaques at different porosity levels. Tension-tension fatigue tests at load ratio R=0.1 for composite laminates at different void levels were conducted, and the dynamic stiffness degradation during the tests was monitored. Fatigue mechanisms were then discussed based on scanning electron microscope (SEM) images of the fatigue fracture surfaces. The test results showed that the presence of voids in the matrix has detrimental effects on the fatigue resistance of the material, depending on the applied load level.

Probabilistic Life and Damage Assessment of Components under Fatigue Loading

This study presents a probabilistic life (failure) and damage assessment approach for components under general fatigue loadings, including constant amplitude loading, step-stress loading, and variable amplitude loading. The approach consists of two parts: (1) an empirical probabilistic distribution obtained by fitting the fatigue failure data at various stress range levels, and (2) an inverse technique, which transforms the probabilistic life distribution to the probabilistic damage distribution at any applied cycle. With this approach, closed-form solutions of damage as function of the applied cycle can be obtained for constant amplitude loading. Under step-stress and variable amplitude loadings, the damage distribution at any cycle can be calculated based on the accumulative damage model in a cycle-by-cycle manner. For Gaussian-type random loading, a cycle-by-cycle equivalent, but a much simpler closed-form solution can be derived.

Potential Failure Modes and Accelerating Test Strategy of Burner

Driven by diesel engine emission regulation, more emission aftertretment products have been under development by Tenneco to address the Particular Matter (PM) and NOx reduction needs. The T.R.U.E. (Thermal Regeneration Unit for Exhaust) Clean active thermal management system is one of the examples to reduce PM. The system is designed to increase exhaust temperatures for DPF (Diesel Particulate Filter) regeneration. This product is exposed to high temperature and high oxidation. Therefore, thermal fatigue, creep, oxidation and the interaction become critical mechanism to be considered for its durability. One of the key challenges to validate this product is to find a way of accelerated testing for thermal, creep, and oxidation as well as for vibration. In this paper, accelerated durability test strategy for high temperature device like T.R.U.E Clean is addressed.

Path-Length Based Statistical Analysis of Random Multi-Axial Fatigue Loading Histories

A statistic fatigue life assessment procedure is presented in this paper for estimating fatigue damage under stationary Gaussian multi-axial loadings with narrow-band frequency. The fatigue damage is determined by using the Miner-Palmgren rule in connection with a recently developed path-length based multi-axial cycle counting and fatigue life assessment method. In this procedure, the path length is determined by averaging sinusoidal waves with uniformly distributed phase angles while the cycles are estimated from the observation of peak counting results of stress components. Numerically simulated random loading paths with different degrees of non-proportionality are used here to compare the proposed statistical method with its time domain counterpart. Possible further improvement in this research direction is also indicated.

High-Temperature Life Assessment of Exhaust Components and the Procedure for Accelerated Durability and Reliability Testing

Fatigue, creep, oxidation, or their combinations have long been recognized as the principal failure mechanisms in many high-temperature applications such as exhaust manifolds and thermal regeneration units used in commercial vehicle aftertreatment systems. Depending on the specific materials, loading, and temperature levels, the role of each damage mechanism may change significantly, ranging from independent development to competing and combined creep-fatigue, fatigue-oxidation, creep-fatigue-oxidation. Several multiple failure mechanisms based material damage models have been developed, and products to resist these failure mechanisms have been designed and produced. However, one of the key challenges posed to design engineers is to find a way to accelerate the durability and reliability tests of auto exhaust in component and system levels and to validate the product design within development cycle to satisfy customer and market's requirements.

Fatigue of Advanced High Strength Steel Spot-Welds

Because of increasing fuel costs and environmental concerns, the automotive industry is under enormous pressure to reduce vehicle weight. One strategy, downgaging, substitutes a reduced gage (thickness) steel in place of a thicker one, and is usually accompanied by a material grade change to a higher strength steel. Thus, Advanced High Strength Steels (AHSS) are increasingly used for lightweight automotive body structures. The critical durability concern with steels is the spot welds used to join them, since fatigue cracks in body structures preferentially initiate at spot welds. Hence, the Auto/Steel Partnership (A/SP) Sheet Steel Fatigue Taskforce undertook an investigation both to study the fatigue performance of AHSS spot welds, and to generate data for OEM durability analysis. The study included seven AHSS grades and, for comparison, mild steels and a conventional High Strength Low Alloy grade, HSLA340.

Fatigue Life Prediction of Friction Stir Linear Welds for Magnesium Alloys

Friction stir linear welding (FSLW) is widely used in joining lightweight materials including aluminum alloys and magnesium alloys. However, fatigue life prediction method for FSLW is not well developed yet for vehicle structure applications. This paper is tried to use two different methods for the prediction of fatigue life of FSLW in vehicle structures. FSLW is represented with 2-D shell elements for the structural stress approach and is represented with TIE contact for the maximum principal stress approach in finite element (FE) models. S-N curves were developed from coupon specimen test results for both the approaches. These S-N curves were used to predict fatigue life of FSLW of a front shock tower structure that was constructed by joining AM60 to AZ31 and AM60 to AM30. The fatigue life prediction results were then correlated with test results of the front shock tower structures.

Fatigue Life Prediction for Adaptable Insert Welds between Sheet Steel and Cast Magnesium Alloy

Joining technology is a key factor to utilize dissimilar materials in vehicle structures. Adaptable insert weld (AIW) technology is developed to join sheet steel (HSLA350) to cast magnesium alloy (AM60) and is constructed by combining riveting technology and electrical resistance spot welding technology. In this project, the AIW joint technology is applied to construct front shock tower structures composed with HSLA350, AM60, and Al6082 and a method is developed to predict the fatigue life of the AIW joints. Lap-shear and cross-tension specimens were constructed and tested to develop the fatigue parameters (load-life curves) of AIW joint. Two FEA modeling techniques for AIW joints were used to model the specimen geometry. These modeling approaches are area contact method (ACM) and TIE contact method.

Fatigue Life Assessment of Welded Structures with the Linear Traction Stress Analysis Approach

Structural stress methods are now widely used in fatigue life assessment of welded structures and structures with stress concentrations. The structural stress concept is based on the assumption of a global stress distribution at critical locations such as weld toes or weld throats, and there are several variants of structural stress approaches available. In this paper, the linear traction stress approach, a nodal force based structural stress approach, is reviewed first. The linear traction stress approach offers a robust procedure for extracting linear traction stress components by post-processing the finite element analysis results at any given hypothetical crack location of interest. Pertinent concepts such as mesh-insensitivity, master S-N curve, fatigue crack initiation and growth mechanisms are also discussed.

Fatigue Behavior of Stainless Steel Sheet Specimens at Extremely High Temperatures

Active regeneration systems for cleaning diesel exhaust can operate at extremely high temperatures up to 1000°C. The extremely high temperatures create a unique challenge for the design of regeneration structural components near their melting temperatures. In this paper, the preparation of the sheet specimens and the test set-up based on induction heating for sheet specimens are first presented. Tensile test data at room temperature, 500, 700, 900 and 1100°C are then presented. The yield strength and tensile strength were observed to decrease with decreasing strain rate in tests conducted at 900 and 1100°C but no strain rate dependence was observed in the elastic properties for tests conducted below 900°C. The stress-life relations for under cyclic loading at 700 and 1100°C with and without hold time are then investigated. The fatigue test data show that the hold time at the maximum stress strongly affects the stress-life relation at high temperatures.

Fatigue Behavior of Neat and Short Glass Fiber Reinforced Polymers under Two-Step Loadings and Periodic Overloads

An experimental study was conducted to evaluate the variable amplitude fatigue behavior of a neat polymer (polypropylene impact co-polymer) and a polymer composite made of polybutylene terephthalate (PBT) with 30 wt% short glass fibers. Fatigue tests were conducted on un-notched and notched specimens at room temperatures. Plate-type specimens were prepared in the transverse direction with respect to the injection mold flow direction and a circular hole was drilled in the center of notched specimens. Two-step loadings (high-low and low-high) tests at two damage ratio of 0.2 and 0.5 at stress ratios of R = 0.1 and -1 were conducted to investigate load sequence effects and prediction accuracy of the linear damage rule. Different behaviors were observed for unreinforced and short glass fiber reinforced polymers under the two-step loading tests.

Experimental Study of Mixed Mode Fatigue Crack Growth of Automotive Structural Adhesive BM4601

Fatigue crack growth tests have been carried out to investigate the mixed mode fatigue crack propagation behavior of an automotive structural adhesive BM4601. The tests were conducted on a compound CMM (Compact Mixed Mode) specimen under load control with 0.1 R ratio and 3Hz frequency. A long distance moving microscope was employed during testing to monitor and record the real time length of the fatigue crack in the adhesive layer. The strain energy release rates of the crack under different loading angles, crack lengths and loads were calculated by using finite element method. The pure mode I and mode II tests show that an equal value of mode I strain energy release rate results in over ten times higher FCGR (Fatigue Crack Growth Rate) than the mode II stain energy release rate does. The mixed mode tests results show that under a certain loading angle, the mixed mode FCGR is changed by changing the load, which is contrary to the find in pure mode I and mode II tests.

Equilibrium Mechanism Based Linear Curve Fitting Method and Its Application

The equilibrium mechanism, which can be considered as the basis of least squares method for linear curve fitting, is investigated in this paper. Both conventional methods, such as vertical offsets method, and total least squares methods, such as perpendicular offsets method, are examined. It is found that both methods have the equilibrium bases. However, the conventional methods may give inaccurate prediction if using vertical offsets method to fit data with variation in horizontal direction or using horizontal offsets method to fit data with variation in vertical direction while the perpendicular method can give best fit solution to data with variation in both vertical and horizontal directions. The application of these methods is also presented in fatigue S-N curve data analysis and two-parameter Weibull distribution in exhaust component fatigue life prediction.

Effect of Water Absorption on Tensile and Fatigue Behaviors of Two Short Glass Fiber Reinforced Thermoplastics

An experimental study was conducted to evaluate the effect of water absorption on tensile and fatigue behaviors of an impact-modified short glass fiber polyamide-6 and a short glass fiber polybutylene terephthalate. Specimens were prepared in the longitudinal and transverse directions with respect to the injection mold flow direction and immersed in water. Kinetics of water absorption was studied and found to follow the Fick's law. Tensile tests were performed at room temperature with specimens in the longitudinal and transverse directions and with various degrees of water absorption. Mathematical relations were developed to represent tensile properties as a function of water content. Load-controlled tension-tension fatigue tests were conducted in both longitudinal and transverse directions and correlations between tensile and fatigue strengths were obtained. Specimen fracture surfaces were also microscopically studied and mechanisms of tensile and fatigue failures were identified.

Effect of Test Data Accuracy on Component Durability Life Prediction in the Weibull Application

Weibull analysis is widely used in many industries to predict the fatigue life of different components. Three typical Weibull distributions are introduced in this paper. The application of two parameter Weibull distribution in exhaust component fatigue life prediction is presented. Potential issues in component testing are addressed. Criteria are provided to define normal test data, and when replacement of a tested sample is required. The studies demonstrate that Weibull method is effective to predict component R90C90 life. However, data investigation and processing are critical to predict component life properly. The predicted fatigue life may differ by more than an order of magnitude if the sample life data is unrepresentative of the testing and manufacturing conditions.

Durability/Reliability Analysis, Simulation, and Testing of a Thermal Regeneration Unit for Exhaust Emission Control Systems

Durability and reliability performance is one of the most important concerns of a recently developed Thermal Regeneration Unit for Exhaust (T.R.U.E-Clean®) for exhaust emission control. Like other ground vehicle systems, the T.R.U.E-Clean® system experiences cyclic loadings due to road vibrations leading to fatigue failure over time. Creep and oxidation cause damage at high temperature conditions which further shortens the life of the system and makes fatigue life assessment even more complex. Great efforts have been made to develop the ability to accurately and quickly assess the durability/reliability of the system in the early development stage. However, reliable and validated simplified engineering methods with rigorous mathematical and physical bases are still urgently needed to accurately manage the margin of safety and decrease the cost, whereas iterative testing is expensive and time consuming.

Durability of Advanced High Strength Steel Gas Metal Arc Welds

In this study fatigue tests of GMAW (Gas Metal Arc Welding) welded joints were conducted on both 1.6mm body sheet (DQSK-GA, DP590-GA, DP780-GI, and TRIP 780-GI) and 3.4mm frame materials (SAE1008 HR 240MPa, HSLA420 HR, DP600 HR, and uncoated Boron). Further, mixed thickness joints were tested which combined 3.4mm SAE1008 HR with each of the 1.6mm separately – with the exception of DQSK. A number of different joint configurations were tested including single and double lap-shear, start-stop lap shear, butt weld, and perch mount. Great care was taken in this study to ensure that the geometry of the welds was consistent, not only within a given material lay-up, but between all of the specimens of a given type – this effort was made in order to substantially reduce life scatter and provide a better understanding of the role base material plays in the fatigue life of GMAW joints.

Discussion of Fatigue Analysis Techniques in Automotive Applications

This paper is targeted to engineers who are involved in predicting fatigue life using either the strain-life approach or the stress-life approach. However, more emphasis is given to the strain-life approach, which is commonly used for fatigue life analysis in the ground vehicle industry. It attempts to discuss, modify and extend approaches in fatigue analysis, so they are best suited for structural durability engineers. Fatigue analysis requires the use of material fatigue properties, stress or strain results obtained from finite element analyses or measurements, and load data obtained from multi-body dynamic analysis or road load data acquisition. This paper examines the effects of these variables in predicting fatigue life. Various mean stress corrections, along with their advantages and disadvantages are discussed. Different stress/strain combinations such as signed von Mises, and signed Tresca are examined. Also, advanced methods such as Fatemi-Socie and Bannantine are discussed.
