Current developments in automotive industry such as hybrid powertrains and the continuously increasing demands on emission control systems, are pushing complexity still further. Validation of such systems lead to a huge amount of test cases and hence extreme testing efforts on the road. At the same time the pressure to reduce costs and minimize development time is creating challenging boundaries on development teams. Therefore, it is of utmost importance to utilize testing and validation prototypes in the most efficient way. It is necessary to apply high levels of instrumentation and collect as much data as possible. And a streamlined data pipeline allows the fleet managers to get new insights from the raw data and control the validation vehicles as well as the development team in the most efficient way. In this paper we will demonstrate a data-driven approach for validation testing.

26,500km Down the Pan-American Highway in an Electric Vehicle A Battery's Perspective

This paper presents a novel battery degradation model based on empirical data from the Racing Green Endurance project. Using the rainflow-counting algorithm, battery charge and discharge data from an electric vehicle has been studied in order to establish more reliable and more accurate predictions for capacity and power fade of automotive traction batteries than those currently available. It is shown that for the particular lithium-iron phosphate (LiFePO₄) batteries, capacity fade is 5.8% after 87 cycles. After 3,000 cycles it is estimated to be 32%. Both capacity and power fade strongly depend on cumulative energy throughput, maximum C-rate as well as temperature.

A Comparison of Experimental and Modeled Velocity in Gasoline Direct-Injection Sprays with Plume Interaction and Collapse

Modeling plume interaction and collapse for direct-injection gasoline sprays is important because of its impact on fuel-air mixing and engine performance. Nevertheless, the aerodynamic interaction between plumes and the complicated two-phase coupling of the evaporating spray has shown to be notoriously difficult to predict. With the availability of high-speed (100 kHz) Particle Image Velocimetry (PIV) experimental data, we compare velocity field predictions between plumes to observe the full temporal evolution leading up to plume merging and complete spray collapse. The target “Spray G” operating conditions of the Engine Combustion Network (ECN) is the focus of the work, including parametric variations in ambient gas temperature. We apply both LES and RANS spray models in different CFD platforms, outlining features of the spray that are most critical to model in order to predict the correct aerodynamics and fuel-air mixing.

A Load Spectrum Data based Data Mining System for Identifying Different Types of Vehicle Usage of a Hybrid Electric Vehicle Fleet

In order to achieve high customer satisfaction and to avoid high warranty costs caused by component failures of the power-train of hybrid electric vehicles (HEV), car manufacturers have to optimize the dimensioning of these elements. Hence, it is obligatory for them to gain knowledge about the different types of vehicle usage being predominant all over the world. Therefore, in this paper we present a Data Mining system that employs a Random Forest (RF) based dissimilarity measure in the dimensionality reduction technique t-Distributed Stochastic Neighbor Embedding (t-SNE) to automatically identify and visualize different types of vehicle usage by applying these methods to aggregated logged on-board data, i.e., load spectrum data. This kind of data is calculated and recorded directly on the control units of the vehicles and consists of aggregated numerical data, like the histogram of the velocity signal or the traveled distance of a vehicle.

A New Turboexpansion Concept in a Twin-Charged Engine System

Engines equipped with pressure charging systems are more prone to knock partly due the increased intake temperature. Meanwhile, turbocharged engines when operating at high engine speeds and loads cannot fully utilize the exhaust energy as the wastegate is opened to prevent overboost. The turboexpansion concept thus is conceived to reduce the intake temperature by utilizing some otherwise unexploited exhaust energy. This concept can be applied to any turbocharged engines equipped with both a compressor and a turbine-like expander on the intake loop. The turbocharging system is designed to achieve maximum utilization of the exhaust energy, from which the intake charge is over-boosted. After the intercooler, the turbine-like expander expands the over-compressed intake charge to the required plenum pressure and reduces its temperature whilst recovering some energy through the connection to the crankshaft.

AVL Spectros - a Concept for Lightweight Modular Engine Design

The AVL Spectros engine is a version of a potential engine family concept and an example of lightweight and modular design. The model shown and described in detail is a powerful V8 spark-ignited engine developed for the sporty limousine called I.DE.A One. The design objectives were high power density, compact overall dimensions and enhanced efficiency. These objectives have been achieved by means of downsizing, lightweight design, direct injection with exhaust gas turbo-charging and modular heat management system. One of the design targets was to match the design of the engine compartment with the outer appearance of the I.DE.A One vehicle. This was achieved by the integration of all tubes and cables in modules and the conscious avoidance of covers. The starter-alternator concept allows almost all secondary systems to be powered electrically and thus to omit any auxiliary belt drives.

About Describing the Knocking Combustion in Gasoline and Gas Engines by CFD Methods

Spark ignited engines are today operated more and more often under high load conditions, where one reason can be identified in the necessity of increasing the efficiency and hence reducing fuel consumption and specific CO2 emissions. Since the gasoline engine operation is inherently limited by knocking at high loads, strategies must be identified, which allow reliable identification and simulation of the appearance of this undesirable type of combustion. A new numerical model for the description of those kinds of pre-flame reactions in a CFD framework is discussed in this paper. Despite emphasis is put here on the auto-ignition effects, it will also be explained that the model is capable of supporting the engine development process in all combustion and emission related aspects.

Active Limitation of Tire Wear and Emissions for Electrified Vehicles

Eliminating toxic exhaust emissions, amongst them particulate matter (PM), is one of the driving factors behind the increasing use of electrified vehicles. However, it is frequently overseen that PM arise not only from combustion, but from non-exhaust traffic related causes as well; in particular from the vehicle brakes, tires and the road surface. Furthermore, as electrified vehicles weigh more and typically exhibit higher torques at low speeds, their non-exhaust emissions tend to be higher than for comparable conventional vehicles, especially those generated by tires. Fortunately, tire related emissions are directly related to tire wear, so that limiting tire wear can reduce these emissions as well. This can be accomplished by intelligently modulating the vehicle torque profile in real time, to limit the operation in conditions of higher tire wear.

Air Spring Air Damper: Modelling and Dynamic Performance in Case of Small Excitations

Air spring systems gain more and more popularity in the automotive industry and with the ever growing demand for comfort nowadays they are almost inevitable. Some significant advantages over conventional steel springs are appealing for commercial vehicles as well as for the modern passenger vehicles in the luxury class. Current production air spring systems exist in combination with hydraulic shock absorbers (integrated or resolved). An alternative is to use the medium air not only as a spring but also as a damper: a so-called air spring air damper. Air spring air dampers are force elements which could be a great step for the chassis technology due to their functionality (frequency selectivity, load levelling, load independent vibration behaviour, load dependent damping). Some of their design which avoid dynamic seals by the using of rubber bellows contribute to a better ride comfort.

An Experimental Methodology for Measuring of Aerodynamic Resistances of Heavy Duty Vehicles in the Framework of European CO2 Emissions Monitoring Scheme

Due to the diversity of Heavy Duty Vehicles (HDV), the European CO2 and fuel consumption monitoring methodology for HDVs will be based on a combination of component testing and vehicle simulation. In this context, one of the key input parameters that need to be accurately defined for achieving a representative and accurate fuel consumption simulation is the vehicle's aerodynamic drag. A highly repeatable, accurate and sensitive measurement methodology was needed, in order to capture small differences in the aerodynamic characteristics of different vehicle bodies. A measurement methodology is proposed which is based on constant speed measurements on a test track, the use of torque measurement systems and wind speed measurement. In order to support the development and evaluation of the proposed approach, a series of experiments were conducted on 2 different trucks, a Daimler 40 ton truck with a semi-trailer and a DAF 18 ton rigid truck.

Approach for Parameter Determination for Objective Comfort Evaluation of the Vehicle Vibration Induced by Powertrain

The driving comfort influences the customer purchase decision; hence it is an important aspect for the vehicle development. To better quantify the comfort level and reduce the experiment costs in the development process, the subjective comfort assessment by test drivers is nowadays more and more replaced by the objective comfort evaluation. Hereby the vibration comfort is described by scalar objective characteristic parameters that correlate with the subjective assessments. The correlation analysis requires the assessments and measurements at different vehicle vibration. To determine the objective parameters regarding the powertrain excitations, most experiments in the previous studies were carried out in several test vehicles with different powertrain units.

Automated Model-Based GDI Engine Calibration Adaptive Online DoE Approach

Due to its high number of free parameters, the new generation of gasoline engines with direct injection require an efficient calibration process to handle the system complexity and to avoid a dramatic increase in calibration costs. This paper presents a concept of specific toolboxes within a standardized and automated calibration environment, supporting the complexity of GDI engines and establishing standard procedures for distributed development. The basic idea is the combination of a new and more efficient online DoE approach with the automatic and adaptive identification of the region of interest in the high dimensional parameter space. This guarantees efficient experimental designs even for highly non-linear systems with often irregularly shaped valid regions. As the main advantage for the calibration engineer, the new approach requires almost no pre-investigations and no specific statistical knowledge.

Automated Outlier Detection in Multidimensional Driveability Data Using AVL-DRIVE

With the increased number of variants, the preservation of a brand-specific vehicle DNA becomes more and more important. Paired with growing customer expectations, brand DNA can be a crucial point in the decision-making process of buying a new vehicle. Whereas the customer will assess the DNA subjectively during driving by evaluating the vehicle drive quality (“driveability”), most manufacturers are not merely relying on subjective evaluations by having test drivers perform maneuvers with prototype vehicles. Nowadays, the assessment is performed objectively during the vehicle development process. As a supporting measure, the Anstalt für Verbrennungskraftmaschinen List (AVL) has made the objective assessment tool AVL-DRIVE commercially available. Up to now, the AVL-DRIVE ratings had to be manually analyzed and checked for outliers. Low ratings and high deviations to a priori specified target values are a good starting point for the search of outliers.

Challenges in Automotive Electrification and Powertrain Component Development

An overview of Daimler?s progression to advance powertrain technology in a growth industry shows many different solutions to improvement in transportation. Daimler continues to make breakthroughs in technology development and application building on 125 years of automotive development. Optimization of current powertrains will enable a significant gain in CO2/mi reductions, that dependent on product mix can be augmented with additional technologies. There is however no bypass to some form of electrification, enabling efficiency gains and alternative forms of power supply. Development of hybrid powertrains continues in an established manner and enhanced development of further electrified powertrains are in development. Organizationally and technically, significant skills and adjustments need to continue to be undertaken enabling OEMs and in particular the supply base to develop optimized solutions efficiently. The outlook is bright for novel component development and innovation.

Combustion Analysis for In - Vehicle Application

Traditional power train development work is concentrated mainly on test bed and on chassis dyno. Though we can simulate a lot of real world conditions on testbed and chassis dyno today, on road application work willis gaining more attention. This means that strategies and tools for invehicle testing under real world conditions are becoming more important. Emission, performance, fuel economy, combustion noise and driving comfort are linked to combustion quality, i.e. quality of fuel mixture preparation and flame propagation. The known testing and research equipment is only partly or not at all applicable for in-vehicle development work. New tools for on the road testing are required. Following, a general view on in-vehicle power train testing will be given. Additionally, new ways to investigate cylinder and cycle specific soot formation in GDI engines with fiber optic tools will be presented.

Computational Study of the Aerodynamics of a Realistic Car Model by Means of RANS and Hybrid RANS/LES Approaches

The aerodynamic properties of a BMW car model, representing a 40%-scaled model of a relevant car configuration, are studied computationally by means of the Unsteady RANS (Reynolds-Averaged Navier-Stokes) and Hybrid RANS/LES (Large-Eddy Simulation) approaches. The reference database (geometry, operating parameters and surface pressure distribution) are adopted from an experimental investigation carried out in the wind tunnel of the BMW Group in Munich (Schrefl, 2008). The present computational study focuses on validation of some recently developed turbulence models for unsteady flow computations in conjunction with the universal wall treatment combining integration up to the wall and high Reynolds number wall functions in such complex flow situations. The turbulence model adopted in both Unsteady RANS and PANS (Partially-Averaged Navier Stokes) frameworks is the four-equation ζ − f formulation of Hanjalic et al. (2004) based on the Elliptic Relaxation Concept (Durbin, 1991).

Real world operating scenarios have a major influence on emissions and fuel consumption. To reduce climate-relevant and environmentally harmful gaseous emissions and the exploitation of fossil resources, deep understanding concerning the real drive behavior of mobile sources is needed because emissions and fuel consumption of e.g. passenger cars, operated in real world conditions, considerably differ from the officially published values which are valid for specific test cycles only [1]. Due to legislative regulations by the European Commission a methodology to measure real drive emissions RDE is well approved for heavy duty vehicles and automotive applications but may not be adapted similar to two-wheeler-applications. This is due to several issues when using the state of the art portable emission measurement system PEMS that will be discussed.

Daimler Aeroacoustic Wind Tunnel: 5 Years of Operational Experience and Recent Improvements

Since 2013 the new Daimler Aeroacoustic Wind Tunnel (AAWT) is in operation at the Mercedes-Benz Technology Center in Sindelfingen, Germany. This construction was the second stage of a wind tunnel center project, which was launched in 2007 and started with the climatic wind tunnels including workshop and office areas. The AAWT features a test facility for full-scale cars and vans with a nozzle exit area of 28 m2, a five-belt system, and underfloor balance to measure forces with best possible road simulation. With a remarkable low background noise level of the wind tunnel, vehicle acoustics can be investigated under excellent conditions using high-performance measurement systems. An overview is given about the building and the design features of the wind tunnel layout. The aerodynamic and aeroacoustic properties are summarized. During the first years of operation, further improvements regarding the wind tunnel background noise and vehicle handling were made.

Development of the Combustion System for a Flexible Fuel Turbocharged Direct Injection Engine

Gasoline turbocharged direct injection (GTDI) engines, such as EcoBoost™ from Ford, are becoming established as a high value technology solution to improve passenger car and light truck fuel economy. Due to their high specific performance and excellent low-speed torque, improved fuel economy can be realized due to downsizing and downspeeding without sacrificing performance and driveability while meeting the most stringent future emissions standards with an inexpensive three-way catalyst. A logical and synergistic extension of the EcoBoost™ strategy is the use of E85 (approximately 85% ethanol and 15% gasoline) for knock mitigation. Direct injection of E85 is very effective in suppressing knock due to ethanol's high heat of vaporization - which increases the charge cooling benefit of direct injection - and inherently high octane rating. As a result, higher boost levels can be achieved while maintaining optimal combustion phasing giving high thermal efficiency.
