Current developments in automotive industry such as hybrid powertrains and the continuously increasing demands on emission control systems, are pushing complexity still further. Validation of such systems lead to a huge amount of test cases and hence extreme testing efforts on the road. At the same time the pressure to reduce costs and minimize development time is creating challenging boundaries on development teams. Therefore, it is of utmost importance to utilize testing and validation prototypes in the most efficient way. It is necessary to apply high levels of instrumentation and collect as much data as possible. And a streamlined data pipeline allows the fleet managers to get new insights from the raw data and control the validation vehicles as well as the development team in the most efficient way. In this paper we will demonstrate a data-driven approach for validation testing.

A High Resolution 3D Complete Engine Heat Balance Model

The focus on engine thermal management is rapidly increasing due to the significant effect of heat losses on fuel consumption, engine performance and emissions. This work presents a time resolved, high resolution 3D engine heat balance model, including all relevant components. Notably, the model calculates the conjugated heat transfer between the solid engine components, the coolant and the oil. Both coolant and oil circuits are simultaneously resolved with a CFD solver in the same finite volume model as the entire engine solid parts. The model includes external convection and radiation. The necessary boundary conditions of the thermodynamic cycle (gas side) are mapped from a calibrated 1D gas exchange model of the same engine. The boundary conditions for the coolant and at the oil circuits are estimated with 1D models of the systems. The model is calibrated and verified with measurement data from the same engine as modeled.

A Metal Fibrous Filter for Diesel Hybrid Vehicles

Trends towards lower vehicle fuel consumption and smaller environmental impact will increase the share of Diesel hybrids and Diesel Range Extended Vehicles (REV). Because of the Diesel engine presence and the ever tightening soot particle emissions, these vehicles will still require soot particle emissions control systems. Ceramic wall-flow monoliths are currently the key players in the Diesel Particulate Filter (DPF) market, offering certain advantages compared to other DPF technologies such as the metal based DPFs. The latter had, in the past, issues with respect to filtration efficiency, available filtration area and, sometimes, their manufacturing cost, the latter factor making them less attractive for most of the conventional Diesel engine powered vehicles. Nevertheless, metal substrate DPFs may find a better position in vehicles like Diesel hybrids and REVs in which high instant power consumption is readily offered enabling electrical filter regeneration.

A Mild Hybrid SIDI Turbo Passenger Car Engine with Organic Rankine Cycle Waste Heat Recovery

While striving for more fuel-efficient vehicles, all possible measures are considered to increase the efficiency of the combustion engine powertrain. 48V mild hybrid technology is one such measure, SIDI (Spark Ignited Direct Injection) engines with Miller technology are another, while recovering energy from the engine’s waste heat (WHR) is yet another option. In this paper, results will be published from an advanced engineering project at Volvo Cars including all of these components. An ethanol based Organic Rankine Cycle (ORC) WHR-system was successfully built around a 4-cylinder, 2.0 litre SIDI-engine, including 48V mild hybrid technology, with vehicle packaging considered. A dedicated control system was also developed for the ORC system including communication between it and the engine. The ORC system uses the engine exhaust as the heat source, for which a purpose-built evaporator was designed and built to fit in the vehicle tunnel.

A Model-Based Configuration Approach for Automotive Real-Time Operating Systems

Automotive embedded systems have become very complex, are strongly integrated, and the safety-criticality and real-time constraints of these systems raise new challenges. The OSEK/VDX standard provides an open-ended architecture for distributed real-time capable units in vehicles. This is supported by the OSEK Implementation Language (OIL), a language aiming at specifying the configuration of these real-time operating systems. The challenge, however, is to ensure consistency of the concept constraints and configurations along the entire product development. The contribution of this paper is to bridge the existing gap between model-driven systems engineering and software engineering for automotive real-time operating systems (RTOS). For this purpose a bidirectional tool bridge has been established based on OSEK OIL exchange format files.

A New 3D Model For Vaporizing Diesel Sprays Based on Mixing-Limited Vaporization

Results from numerical computations performed to represent the transient behavior of vaporizing sprays injected into a constant volume chamber and into a High Speed Direct Injection combustion chamber are presented. In order to describe the liquid phase, a new model has been developed from ideas brought forward by recent experimental results (Siebers, 1999) and numerical considerations (Abraham, 1999). The liquid penetration length is given by a 1D model which has been validated on a large number of experiments. In the 3D calculation, break-up, vaporization, drag, collision and coalescence are not modeled. The mass, momentum and energy transfers from the liquid to the gas phase are imposed from the nozzle exit surface to the liquid penetration length. This model enables us to reach time step and grid-independent results. The gas penetrations obtained with the model are checked against experimental results in a constant volume chamber (Verhoeven et al., 1998).

A New Device for Transient Measurement of Ultralow Soot Emissions

Future legislation, like EURO IV and EURO V or the US 2007 HD regulation will have massive reduction of particulate emission limits. For this beside improvement of engine combustion also exhaust aftertreatment systems are under investigation, like Diesel Particulate Filters (DPF), or Selective Catalytic Reduction (SCR) of Nitrogen Oxides. For all those tasks transient soot emission monitoring is one of the key features. To meet this demand a new device for the on-line measurement of soot emitted by combustion engines has been developed. Based on the photoacoustic principle, which has been optimized for automotive applications and easy use in test cells, the instrument shows a sensitivity of 5μg/m3, which is lower than current particulate immission standards in ambient air, and a time resolution of 1 sec. In the paper first the principles of measurement are shown, and then the specifications and results from measurements of very low soot concentration in the exhaust gas are presented.

A Novel Ultrasonic Intake Air Flow Meter for Test Bed Applications

The development process of a combustion engine is now a days strongly influenced by future emission regulations which require further reduction in fuel consumption and precise control of combustion process based on Intake air measurement, during engine development. Intake air flow meters clearly differentiate themselves from typical industrial gas flow meters because of their ability to measure extremely dynamic phenomenon of combustion engine. Thus, high internal data acquisition rate, short response time, ability to measure pulsating and reverse flows with lower measurement uncertainty are the factors that ensures the reliability of the results without being affected by ambient influences, sensor contamination or sensor aging. The AVL developed FLOWSONIX™ is based on ultrasonic transit time measuring principle with broad-band Capacitive Ultrasonic Transducer (CUT) characterized by an excellent air impedance matching strongly distinguishes itself by fulfilling all those requirements.

A Reference Architecture for Infotainment Systems

Volvo Car Corporation has developed a Reference Architecture for PAG1 Infotainment Systems. A Reference Architecture is an architecture scoping over more than a single system, i.e. an architecture aimed for a family of systems. The Infotainment Reference Architecture has since 2001 been successfully applied for the PAG family which so far covers the infotainment systems of Volvo XC90, Volvo S40/V50, Jaguar XK, Aston Martin DB9 and the brand new Volvo S80. In 1999, the system design departments started up with the clear objective to develop a system solution aiming for the PAG infotainment system family. The work was carried out according to the established development process at Volvo Cars. A year later a discouraging design review was performed. The number of involved functions, the level of function interaction and the distribution of functionalities between ECUs resulted in a non-manageable system solution.

A Semiconductor Gas Sensor Array for the Detection of Gas Emissions from Interior Trim Materials in Automobiles

The principles of an electronic nose are described briefly. It is shown how a sensor array in combination with pattern recognition software can be used for quality control and classification of car interior trim materials. Anomalies such as bad smelling leather and carpet are shown as outliers. The results are consistent with GC-MS TVOC measurements as well as with data from a human sensory panel. More needs to be done, however, regarding the sensor stability in particular before the sensor array can be used for routine classification of the trim materials.

A Structure and Calibration Method for Data-Driven Modeling of NOX and Soot Emissions from a Diesel Engine

The development and implementation of a new structure for data-driven models for NOX and soot emissions is described. The model structure is a linear regression model, where physically relevant input signals are used as regressors, and all the regression parameters are defined as grid-maps in the engine speed/injected fuel domain. The method of using grid-maps in the engine speed/injected fuel domain for all the regression parameters enables the models to be valid for changes in physical parameters that affect the emissions, without having to include these parameters as input signals to the models. This is possible for parameters that are dependent only on the engine speed and the amount of injected fuel. This means that models can handle changes for different parameters in the complete working range of the engine, without having to include all signals that actually effect the emissions into the models.

A Study on Acoustical Time-Domain Two-Ports Based on Digital Filters with Application to Automotive Air Intake Systems

Analysis of pressure pulsations in ducts is an active research field within the automotive industry. The fluid dynamics and the wave transmission properties of internal combustion (IC) engine intake and exhaust systems contribute to the energy efficiency of the engines and are hence important for the final amount of CO₂ that is emitted from the vehicles. Sound waves, originating from the pressure pulses caused by the in- and outflow at the engine valves, are transmitted through the intake and exhaust system and are an important cause of noise pollution from road traffic at low speeds. Reliable prediction methods are of major importance to enable effective optimization of gas exchange systems. The use of nonlinear one-dimensional (1D) gas dynamics simulation software packages is widespread within the automotive industry. These time-domain codes are mainly used to predict engine performance parameters such as output torque and power but can also give estimates of radiated orifice noise.

A Study on Operation Fluid Consumption for Heavy Duty Diesel Engine Application using both, EGR and SCR

This paper describes a method for optimization of engine settings in view of best total cost of operation fluids. Under specific legal NOX tailpipe emissions requirements the engine out NOX can be matched to the current achievable SCR NOX conversion efficiency. In view of a heavy duty long haul truck application various specific engine operation modes are defined. A heavy duty diesel engine was calibrated for all operation modes in an engine test cell. The characteristics of engine operation are demonstrated in different transient test cycles. Optimum engine operation mode (EOM) selection strategies between individual engine operation modes are discussed in view of legal test cycles and real world driving cycles which have been derived from on-road tests.

A Time Efficient Thermal and Hydrodynamic Model for Multi Disc Wet Clutches

Wet Clutches are used in automotive powertrains to enable compact designs and efficient gear shifting. During the slip phase of engagement, significant flash temperatures arise at the friction disc to separator interface because of dissipative frictional losses. An important aspect of the design process is to ensure the interface temperature does not exceed the material temperature threshold at which accelerated wear behavior and/or thermal degradation occurs. During the early stages of a design process, it is advantageous to evaluate numerous system and component design iterations exposed to plethora of possible drive cycles. A simulation tool is needed which can determine the critical operational conditions the system must survive for performance and durability to be assured. This paper describes a time-efficient multiphysics model developed to predict clutch disc temperatures with a runtime in the order of minutes.

A Tomographic Camera System for Combustion Diagnostics in SI Engines

In order to facilitate the analysis of SI engine combustion phenomena, we have developed a fiber optic system which allows the observation of combustion in essentially standard engines. Optical access to the combustion chamber is achieved with micro-optic elements and optical fibers in the cylinder head gasket. Each fiber views a narrow cone of the combustion chamber and transmits the light seen within this acceptance cone to the detector and recorder unit. A large number of such fiber optic detectors have been incorporated in a cylinder head gasket and this multichannel system was arranged in a geometric configuration which allowed the reconstruction of the spatial flame intensity distribution within the observed combustion chamber cross-section. The spatial information was gained from the line-of-sight intensity signals by means of a tomographic reconstruction technique.

AVL Spectros - a Concept for Lightweight Modular Engine Design

The AVL Spectros engine is a version of a potential engine family concept and an example of lightweight and modular design. The model shown and described in detail is a powerful V8 spark-ignited engine developed for the sporty limousine called I.DE.A One. The design objectives were high power density, compact overall dimensions and enhanced efficiency. These objectives have been achieved by means of downsizing, lightweight design, direct injection with exhaust gas turbo-charging and modular heat management system. One of the design targets was to match the design of the engine compartment with the outer appearance of the I.DE.A One vehicle. This was achieved by the integration of all tubes and cables in modules and the conscious avoidance of covers. The starter-alternator concept allows almost all secondary systems to be powered electrically and thus to omit any auxiliary belt drives.

About Describing the Knocking Combustion in Gasoline and Gas Engines by CFD Methods

Spark ignited engines are today operated more and more often under high load conditions, where one reason can be identified in the necessity of increasing the efficiency and hence reducing fuel consumption and specific CO2 emissions. Since the gasoline engine operation is inherently limited by knocking at high loads, strategies must be identified, which allow reliable identification and simulation of the appearance of this undesirable type of combustion. A new numerical model for the description of those kinds of pre-flame reactions in a CFD framework is discussed in this paper. Despite emphasis is put here on the auto-ignition effects, it will also be explained that the model is capable of supporting the engine development process in all combustion and emission related aspects.

Acoustic One-Dimensional Compressor Model for Integration in a Gas-Dynamic Code

An acoustic one-dimensional compressor model has been developed. This model is based on compressor map information and it is able to predict how the pressure waves are transmitted and reflected by the compressor. This is later on necessary to predict radiated noise at the intake orifice. The fluid-dynamic behavior of the compressor has been reproduced by simplifying the real geometry in zero-dimensional and one-dimensional elements with acoustic purposes. These elements are responsible for attenuating or reflecting the pressure pulses generated by the engine. In order to compensate the effect of these elements in the mean flow variables, the model uses a corrected compressor map. Despite of the fact that the compressor model was developed originally as a part of the OpenWAM™ software, it can be exported to other commercial wave action models. An example is provided of exporting the described model to GT-Power™.

Advanced Methods for Calibration and Validation of Diesel-ECU Models Using Emission and Fuel Consumption Optimization and Prediction During Dynamic Warm Up Tests (EDC)

A calibration and validation workflow will be presented in this paper, which utilizes common static global models for fuel consumption, NOx and soot. Due to the applicability for warm-up tests, e.g. New European Driving Cycle (NEDC), the models need to predict the temperature influence and will be fitted with measuring data from a conditioned engine test bed. The applied model structure consisting of a number of global data-based sub-models is configured especially for the requirements of multi-injection strategies of common rail systems. Additionally common global models for several constant coolant water temperature levels are generated and the workflow tool supports the combination and segmentation of global nominal map with temperature correction maps for seamless and direct ECU setting.

An Evaluation of Different Combustion Strategies for SI Engines in a Multi-Mode Combustion Engine

Future pressures to reduce the fuel consumption of passenger cars may require the exploitation of alternative combustion strategies for gasoline engines to replace, or use in combination with the conventional stoichiometric spark ignition (SSI) strategy. Possible options include homogeneous lean charge spark ignition (HLCSI), stratified charge spark ignition (SCSI) and homogeneous charge compression ignition (HCCI), all of which are intended to reduce pumping and thermal losses. In the work presented here four different combustion strategies were evaluated using the same engine: SSI, HLCSI, SCSI and HCCI. HLCSI was achieved by early injection and operating the engine lean, close to its stability limits. SCSI was achieved using the spray-guided technique with a centrally placed multi-hole injector and spark-plug. HCCI was achieved using a negative valve overlap to trap hot residuals and thus generate auto-ignition temperatures at the end of the compression stroke.
