3D CFD Simulation of Hydraulic Test of an Engine Coolant System

Designing an efficient vehicle coolant system depends on meeting target coolant flow rate to different components with minimum energy consumption by coolant pump. The flow resistance across different components and hoses dictates the flow supplied to that branch which can affect the effectiveness of the coolant system. Hydraulic tests are conducted to understand the system design for component flow delivery and pressure drops and assess necessary changes to better distribute the coolant flow from the pump. The current study highlights the ability of a complete 3D Computational Fluid Dynamics (CFD) simulation to effectively mimic a hydraulic test. The coolant circuit modeled in this simulation consists of an engine water-jacket, a thermostat valve, bypass valve, a coolant pump, a radiator, and flow path to certain auxiliary components like turbo charger, rear transmission oil cooler etc.

A Characteristic Parameter to Estimate the Optimum Counterweight Mass of a 4-Cylinder In-Line Engine

A dimensionless relationship that estimates the maximum bearing load of a 4-cylinder 4-stroke in-line engine has been found. This relationship may assist the design engineer in choosing a desired counterweight mass. It has been demonstrated that: 1) the average bearing load increases with engine speed and 2) the maximum bearing load initially decreases with engine speed, reaches a minimum, then increases quickly with engine speed. This minimum refers to a transition speed at which the contribution of the inertia force overcomes the contribution of the maximum pressure force to the maximum bearing load. The transition speed increases with an increase of counterweight mass and is a function of maximum cylinder pressure and the operating parameters of the engine.

A Comparison of the Effect of E85 vs. Gasoline on Exhaust System Surface Temperatures

With concerns over increasing worldwide demand for gasoline and greenhouse gases, many automotive companies are increasing their product lineup of vehicles to include flex-fuel vehicles that are capable of operating on fuel blends ranging from 100% gasoline up to a blend of 15% gasoline/85% ethanol (E85). For the purpose of this paper, data was obtained that will enable an evaluation relating to the effect the use of E85 fuel has on exhaust system surface temperatures compared to that of regular unleaded gasoline while the vehicle undergoes a typical drive cycle. Three vehicles from three different automotive manufacturers were tested. The surface of the exhaust systems was instrumented with thermocouples at specific locations to monitor temperatures from the manifold to the catalytic converter outlet. The exhaust system surface temperatures were recorded during an operation cycle that included steady vehicle speed operation; cold start and idle and wide open throttle conditions.

A Component Test Methodology for Simulation of Full-Vehicle Side Impact Dummy Abdomen Responses for Door Trim Evaluation

Described in this paper is a component test methodology to evaluate the door trim armrest performance in an Insurance Institute for Highway Safety (IIHS) side impact test and to predict the SID-IIs abdomen injury metrics (rib deflection, deflection rate and V*C). The test methodology consisted of a sub-assembly of two SID-IIs abdomen ribs with spine box, mounted on a linear bearing and allowed to translate in the direction of impact. The spine box with the assembly of two abdominal ribs was rigidly attached to the sliding test fixture, and is stationary at the start of the test. The door trim armrest was mounted on the impactor, which was prescribed the door velocity profile obtained from full-vehicle test. The location and orientation of the armrest relative to the dummy abdomen ribs was maintained the same as in the full-vehicle test.

A Diesel Lean Nox Trap Model for Control Strategy Verification

Lean NOx traps are considered as a possible means to reduce diesel powertrain tail pipe NOx emissions to future stringent limits. Several publications have proposed models for lean NOx traps [1, 2, 3 and 4]. This paper focuses on a lean NOx trap model that can be used for the verification of control strategies before these strategies are implemented in target microprocessors. Strategy verification in a simulation environment is a crucial tool for reducing control strategy development and implementation time.

A Finite Element and Experimental Analysis of a Light Truck Leaf Spring System Subjected to Pre-Tension and Twist Loads

In this study the finite element method is used to simulate a light truck multi-leaf spring system and its interaction with a driven axle, u-bolts, and interface brackets. In the first part of the study, a detailed 3-D FE model is statically loaded by fastener pre-tension to determine stress, strain, and contact pressure. The FE results are then compared and correlated to both strain gage and interface pressure measurements from vehicle hardware test. Irregular contact conditions between the axle seat and leaf spring are investigated using a design of experiments (DOE) approach for both convex and discrete step geometries. In the second part of the study, the system FE model is loaded by both fastener pre-tension and external wheel end loads in order to obtain the twist motion response. Torsional deflection, slip onset, and subsequent slip motion at the critical contact plane are calculated as a function of external load over a range of Coulomb friction coefficients.

A Hybrid System Solution of the Interrupt Latency Compatibility Problem

Microprocessors and microcontrollers are now widely used in automobiles. Microprocessor systems contain sources of interrupt and interrupt service routines, which are software components executed in response to the assertion of an interrupt in hardware. A major problem in designing the software of microprocessor systems is the analytical treatment of interrupt latency. Because multiple interrupt service routines are executed on the same CPU, they compete for the CPU and interfere with each other's latency requirements. Here, interrupt latency is defined as the delay between the assertion of the interrupt in hardware and the start of execution of the associated interrupt service routine. It is estimated that 80% of intermittent bugs in small microprocessor software loads are due to improper treatment of interrupts. Until this work, there is no analytic method for analyzing a particular system to determine if it may violate interrupt latency requirements.

A Hydrogen Direct Injection Engine Concept that Exceeds U.S. DOE Light-Duty Efficiency Targets

Striving for sustainable transportation solutions, hydrogen is often identified as a promising energy carrier and internal combustion engines are seen as a cost effective consumer of hydrogen to facilitate the development of a large-scale hydrogen infrastructure. Driven by efficiency and emissions targets defined by the U.S. Department of Energy, a research team at Argonne National Laboratory has worked on optimizing a spark-ignited direct injection engine for hydrogen. Using direct injection improves volumetric efficiency and provides the opportunity to properly stratify the fuel-air mixture in-cylinder. Collaborative 3D-CFD and experimental efforts have focused on optimizing the mixture stratification and have demonstrated the potential for high engine efficiency with low NOx emissions. Performance of the hydrogen engine is evaluated in this paper over a speed range from 1000 to 3000 RPM and a load range from 1.7 to 14.3 bar BMEP.

A LNT+SCR System for Treating the NOx Emissions from a Diesel Engine

An aftertreatment system involving a LNT followed by a SCR catalyst is proposed for treating the NOx emissions from a diesel engine. NH3 (or urea) is injected between the LNT and the SCR. The SCR is used exclusively below 400°C due to its high NOx activity at low temperatures and due to its ability to store and release NH3 below 400°C, which helps to minimize NH3 and NOx slip. Above 400°C, where the NH3 storage capacity of the SCR falls to low levels, the LNT is used to store the NOx. A potassium-based LNT is utilized due to its high temperature NOx storage capability. Periodically, hydrocarbons are oxidized on the LNT under net lean conditions to promote the thermal release of the NOx. NH3 is injected simultaneously to reduce the released NOx over the SCR. The majority of the hydrocarbons are oxidized on the front portion of the LNT, resulting in the rapid release of stored NOx from that portion of the LNT.

A Modeling Analysis of Fibrous Media for Gasoline Particulate Filters

With an emerging need for gasoline particulate filters (GPFs) to lower particle emissions from gasoline direct injection (GDI) engines, studies are being conducted to optimize GPF designs in order to balance filtration efficiency, backpressure penalty, filter size, cost and other factors. Metal fiber filters could offer additional designs to the GPF portfolio, which is currently dominated by ceramic wall-flow filters. However, knowledge on their performance as GPFs is still limited. In this study, modeling on backpressure and filtration efficiency of fibrous media was carried out to determine the basic design criteria (filtration area, filter thickness and size) for different target efficiencies and backpressures at given gas flow conditions. Filter media with different fiber sizes (8 - 17 μm) and porosities (80% - 95%) were evaluated using modeling to determine the influence of fiber size and porosity.

A Modified Oil Lubrication System with Flow Control to Reduce Crankshaft Bearing Friction in a Litre 4 Cylinder Diesel Engine

The oil distribution system of an automotive light duty engine typically has an oil pump mechanically driven through the front-endancillaries-drive or directly off the crankshaft. Delivery pressure is regulated by a relief valve to provide an oil gallery pressure of typically 3 to 4 bar absolute at fully-warm engine running conditions. Electrification of the oil pump drive is one way to decouple pump delivery from engine speed, but this does not alter the flow distribution between parts of the engine requiring lubrication. Here, the behaviour and benefits of a system with an electrically driven, fixed displacement pump and a distributor providing control over flow to crankshaft main bearings and big end bearings is examined. The aim has been to demonstrate that by controlling flow to these bearings, without changing flow to other parts of the engine, significant reductions in engine friction can be achieved.

NVH problems are often the result of mechanisms that originate through complex interactions between different physical domains (flow, structural/mechanical, control logic, etc.). Parallel-shaft spur gears subject to light torque loading caused by the dynamic pressure fluctuation of the oil used in engine accessory or transmission pump drives are likely to exhibit unusual gear whine associated with higher order meshing harmonics, even when the tooth profile has a high-quality grade finishing. Therefore, accurate integrated models are becoming a requirement to solve modern NVH problems.

A NOx Reduction Solution for Retrofit Applications: A Simple Urea SCR Technology

This paper presents the development and performance of a Selective Catalytic Reduction (SCR) aftertreatment system designed for diesel retrofit applications. It has been proven that Urea SCR represents a convenient and very efficient solution for NOx reduction that can be used for stationary and mobile powerplants with NOx reduction efficiencies that can exceed 95%. The cooperative efforts between ServoTech Engineering, Ford Motor Company, KleenAir Systems, Tenneco, and the City of Dearborn have led to the development of a simple aftertreatment system for NOx reduction. This system consists of a catalyzed diesel particulate filter (CDPF), a SCR catalyst system, and a diesel oxidation catalyst. As part of the system, an effective and compact air-assisted dosing unit developed by ServoTech Engineering in collaboration with Ford Motor Company was used for effective urea delivery and atomization.

The use of finite element modeling (FEM) tools is part of the most of the current product development projects of the automotive industry companies, replacing an important part of the physical tests with lower costs, higher speed and with increasing accuracy by each day. In addition to this, computer-aided engineering (CAE) tools can be either used after the product is released, at any moment of the product life, in many different situation as a new feature release, to validate a more cost-efficient design proposal or to help on solving some manufacturing problem or even a vehicular field issue. Different from the phase where the product is still under development, when standard virtual test procedures are performed in order to validate the vehicle project, in this case, where engineers expertise plays a very important role, before to proceed with any standard test it is fundamental to understand the physics of the phenomena that is causing the unexpected behavior.

A New Approach of Accelerated Life Testing for Metallic Catalytic Converters

The Environmental Protection Agency (EPA) and California Air Resources Board (CARB) requirements for high mileage durability of emission components make it necessary to ensure the mechanical robustness of metallic catalytic converters. In addition, the robustness of design features must be assessed in the early design development phase without resorting to vehicle fleet testing. By following established reliability methods, a new approach for time and cost efficient accelerated durability testing was developed, which can account for the combined effects of critical stressors of a metallic catalytic converter. This paper describes the methodology used to determine the critical stressors and their levels in actual operating conditions which were determined by analyzing a broad range of vehicle test information. This information was used to develop a temperature profile and a high vibration load profile for the new life test method.

A Parametric Approach for Vehicle Frame Structure Dynamics Analysis

The capability to drive NVH quality into vehicle frame design is often compromised by the lack of available predictive tools that can be developed and applied within the timeframe during which key architectural design decisions are required. To address this need, a new parametric frame modeling approach was developed and is presented in this paper. This fully parameterized model is capable of fast modal, static stiffness & weight assessments, as well as DSA/optimization for frame design changes. This tool has been proven to be effective in improving speed, quality and impact of NVH hardware decisions.

A Phenomenological Control Oriented Lean NOx Trap Model

Lean NOx Trap (LNT) is an aftertreatment device typically used to reduce oxides of nitrogen (NOx) emissions for a lean burn engine. NOx is stored in the LNT during the lean operation of an engine. When the air-fuel ratio becomes rich, the stored NOx is released and catalytically reduced by the reductants such as CO, H2 and HC. Tailpipe NOx emissions can be significantly reduced by properly modulating the lean (storage) and rich (purge) periods. A control-oriented lumped parameter model is presented in this paper. The model captures the key steady state and transient characteristics of an LNT and includes the effects of the important engine operating parameters. The model can be used for system performance evaluation and control strategy development.

A Simplified Method to Make Temperature Measurements of a Metal Surface using the Surface as One Component of Thermocouple

Instrumentation of an exhaust system to measure surface temperature at multiple locations usually involves welding independent thermocouples to the surface of the system. This report describes a new type of thermocouple fabricated to measure temperature at a point or temperature difference between points on a metallic object utilizing the metal as one component of the new thermocouple. AISI 316 stainless steel is used in the current study to represent automotive exhaust pipe. The other component of the thermocouple is Nickel-Chromium (Chromel, Chromega), one of the two metals used in type K thermocouples, which are generally used for exhaust temperature measurements during emission tests. Use of the new thermocouple is contingent upon an accurate calibration of its response to changes in temperature.

This Paper introduces a modular, flexible and user-friendly dynamic powertrain model of the US Army's High Mobility Multi-Wheeled Vehicle (HMMWV). It includes the DDC 6.5L diesel engine, Hydra-matic 4L80-E automatic transmission, Torsen differentials, transfer case, and flexible drive and axle shafts. This model is used in a case study on transmission optimization design to demonstrate an application of the model. This study shows how combined optimization of the transmission hardware (clutch capacity) and control strategy (shift time) can be explored, and how the models can help the designer understand dynamic interactions as well as provide useful design guidance early in the system design phase.

A Study on Charge Motion Requirements for a Class-Leading GTDI Engine

An integral part of combustion system development for previous NA gasoline engines was the optimization of charge motion towards the best compromise in terms of full load performance, part load stability, emissions and, last but not least, fuel economy. This optimum balance may potentially be different in GTDI engines. While it is generally accepted that an increased charge motion level improves the mixture preparation in direct injection gasoline engines, the tradeoff in terms of performance seems to become less dominant as the boosting systems of modern engines are typically capable enough to compensate the flow losses generated by the more restrictive ports. Nevertheless, the increased boost level does not come free; increased charge motion generates higher pumping- and wall heat losses. Hence it is questionable and engine dependent, whether more charge motion is always better.
