A New Experimental Technique for Friction Simulation in Automotive Piston Ring and Cylinder Liners

A new friction testing system has been designed and built to simulate the actual engine conditions in friction and wear test of piston-ring and cylinder liner assembly. Experimental data has been developed as Friction Coefficient / Crank Angle Degree diagrams including the effects of running speed (500 and 700 rpm) and ring normal load. Surface roughness profilocorder traces were obtained for tested samples. Mixed lubrication regime observed in the most part of the test range. New cylinder bore materials and lubricants can be screened easily and more reliable simulated engine friction data can be collected using this technique.

A New Ignition Delay Formulation Applied to Predict Misfiring During Cold Starting of Diesel Engines

A new formulation is developed for the ignition delay (ID) in diesel engines to account for the effect of piston motion on the global autoignition reaction rates. A differentiation is made between the IDe measured in engines and IDv, measured in constant volume vessels. In addition, a method is presented to determine the coefficients of the IDe correlation from actual engine experimental data. The new formulation for IDe is applied to predict the misfiring cycles during the cold starting of diesel engines at different low ambient temperatures. The predictions are compared with experimental results obtained on a multi-cylinder heavy-duty diesel engine.

An Analytical Energy-budget Model for Diesel Droplet Impingement on an Inclined Solid Wall

The study of spray-wall interaction is of great importance to understand the dynamics that occur during fuel impingement onto the chamber wall or piston surfaces in internal combustion engines. It is found that the maximum spreading length of an impinged droplet can provide a quantitative estimation of heat transfer and energy transformation for spray-wall interaction. Furthermore, it influences the air-fuel mixing and hydrocarbon and particle emissions at combusting conditions. In this paper, an analytical model of a single diesel droplet impinging on the wall with different inclined angles (α) is developed in terms of βm (dimensionless maximum spreading length, the ratio of maximum spreading length to initial droplet diameter) to understand the detailed impinging dynamic process.

CFD-Guided Combustion System Optimization of a Gasoline Range Fuel in a Heavy-Duty Compression Ignition Engine Using Automatic Piston Geometry Generation and a Supercomputer

A computational fluid dynamics (CFD) guided combustion system optimization was conducted for a heavy-duty diesel engine running with a gasoline fuel that has a research octane number (RON) of 80. The goal was to optimize the gasoline compression ignition (GCI) combustion recipe (piston bowl geometry, injector spray pattern, in-cylinder swirl motion, and thermal boundary conditions) for improved fuel efficiency while maintaining engine-out NOx within a 1-1.5 g/kW-hr window. The numerical model was developed using the multi-dimensional CFD software CONVERGE. A two-stage design of experiments (DoE) approach was employed with the first stage focusing on the piston bowl shape optimization and the second addressing refinement of the combustion recipe. For optimizing the piston bowl geometry, a software tool, CAESES, was utilized to automatically perturb key bowl design parameters. This led to the generation of 256 combustion chamber designs evaluated at several engine operating conditions.

Can Heavy-Duty Diesel Engines Fueled with DME Meet US 2007/2010 Emissions Standard with A Simplified Aftertreatment System?

Emissions from CI engines fueled with dimethyl ether (DME) were discussed in this paper. Thanks to its high content of fuel oxygen, DME combustion is virtually soot free. This characteristic of DME combustion indicates that the particulate filter will not be needed in the aftertreatment system for engines fueled with DME. NOx emissions from a CI engine fueled with DME can meet the US 2007 regulation with a high EGR rate. Because 49% more fuel mass must be delivered in each DME injection than the corresponding diesel-fuel injection, and the DME injection pressure is lower than 500 bar under the current fuel-system technology, the DME injection duration is generally longer than that of diesel-fuel injection. This is unfavorable to further NOx reduction. A multiple-injection strategy with timing for the primary injection determined by the cylinder temperature was proposed.

Characterization of Oxidation Behaviors and Chemical-Kinetics Parameters of Diesel Particulates Relevant to DPF Regeneration

At the current stage of engine technology, diesel engines typically require diesel particulate filter (DPF) systems to meet recent particulate emissions standards. To assure the performance and reliability of DPF systems, profound understanding of filtration and regeneration mechanisms is required. Among extensive efforts for developing advanced DPF systems, the development of effective thermal management strategies, which control the thermal runaway taking place in oxidation of an excess amount of soot deposit in DPF, is quite challenging. This difficulty stems mainly from lack of sufficient knowledge and understanding about DPF regeneration mechanisms, which need detailed information about oxidation of diesel particulate matter (PM). Therefore, this work carried out a series of oxidation experiments of diesel particulates collected from a DPF on a diesel engine, and evaluated the oxidation rates of the samples using a thermo-gravimetric analyzer (TGA).

Characterization of Particulate Morphology, Nanostructures, and Sizes in Low-Temperature Combustion with Biofuels

Detailed characteristics of morphology, nanostructures, and sizes were analyzed for particulate matter (PM) emissions from low-temperature combustion (LTC) modes of a single-cylinder, light-duty diesel engine. The LTC engines have been widely studied in an effort to achieve high combustion efficiency and low exhaust emissions. Recent reports indicate that the number of nucleation mode particles increased in a broad engine operating range, which implies a negative impact on future PM emissions regulations in terms of the nanoparticle number. However, the size measurement of solid carbon particles by commercial instruments is indeed controversial due to the contribution of volatile organics to small nanoparticles. In this work, an LTC engine was operated with various biofuel blends, such as blends (B20) of soy bean oil (soy methyl ester, SME20) and palm oil (palm methyl ester, PME20), as well as an ultra-low-sulfur diesel fuel.

Comparing the Performance of GTL/ULSD Blends in Older and Newer Diesel Passenger Cars

Gas-to-Liquids (GTL) is a liquid diesel fuel produced from natural gas, which may have certain attributes different from conventional ultra low sulfur diesel (ULSD). In this investigation, GTL, ULSD, and their blends of 20% and 50% GTL in ULSD were tested in an older Mercedes C Class (MY1999, Euro 2) and a newer Opel Astra (MY2006, Euro 4) diesel vehicle to evaluate the performance in terms of fuel consumption and emissions. Each vehicle was pre-conditioned on-road with one tank full of test fuel before actual testing in a chassis dynamometer facility. Both vehicles were calibrated for European emission standards and operation, and they were not re-calibrated for the fuel tests at Argonne National Laboratory (ANL). In the two-vehicle EPA FTP-75, US06, and Highway drive-cycle tests, the emissions of carbon dioxide on a per-mile basis (g/mi) from all GTL-containing fuels were significantly lower than those from the ULSD.

Component Sizing Optimization Based on Technological Assumptions for Medium-Duty Electric Vehicles

In response to the stipulations of the Energy Policy and Conservation Act and the global momentum toward carbon mitigation, there has been a pronounced tightening of fuel economy standards for manufacturers. This stricter regulation is coupled with an accelerated transition to electric vehicles, catalyzed by advances in electrification technology and a decline in battery cost. Improvements in the fuel economy of medium- and heavy-duty vehicles through electrification are particularly noteworthy. Estimating the magnitude of fuel economy improvements that result from technological advances in these vehicles is key to effective policymaking. In this research, we generated vehicle models based on assumptions regarding advanced transportation component technologies and powertrains to estimate potential vehicle-level fuel savings. We also developed a systematic approach to evaluating a vehicle’s fuel economy by calibrating the size of the components to satisfy performance requirements.

Correlating Port Fuel injection to Wetted Fuel Footprints on Combustion Chamber Walls and UBHC in Engine Start Processes

Unburned hydrocarbon (UBHC) emissions from gasoline engines remain a primary engineering research and development concern due to stricter emission regulations. Gasoline engines produce more UBHC emissions during cold start and warm-up than during any other stage of operation, because of insufficient fuel-air mixing, particularly in view of the additional fuel enrichment used for early starting. Impingement of fuel droplets on the cylinder wall is a major source of UBHC and a concern for oil dilution. This paper describes an experimental study that was carried out to investigate the distribution and “footprint” of fuel droplets impinging on the cylinder wall during the intake stroke under engine starting conditions. Injectors having different targeting and atomization characteristics were used in a 4-Valve engine with optical access to the intake port and combustion chamber.

Development and Validation of a Three Pressure Analysis (TPA) GT-Power Model of the CFR F1/F2 Engine for Estimating Cylinder Conditions

The CFR engine is the widely accepted platform to test standard Research Octane Number (RON) and Motored Octane Number (MON) for determining anti-knock characteristics of motor fuels. With increasing interest in engine downsizing, up-torquing, and alternative fuels for modern spark ignition (SI) engines, there is a need to better understand the conditions that fuels are subjected to in the CFR engine during octane rating. To take into account fuel properties, such as fuel heat of vaporization, laminar flame speed and auto-ignition chemistry; and understand their impacts on combustion knock, it is essential to estimate accurate cylinder conditions. In this study, the CFR F1/F2 engine was modeled using GT-Power with the Three Pressure Analysis (TPA) and the model was validated for different fuels and engine conditions.

Development of Guidelines for the Use of Commercial CFD in Tractor-Trailer Aerodynamic Design

With rising oil prices, the issue of energy economy in transportation is getting much attention. At the same time, new emissions standards for tractor-trailer vehicles introduce additional challenges for the manufacturers to achieve improvements in vehicle fuel economy. As part of the U.S. Department of Energy Office of FreedomCAR and Vehicle Technologies' Heavy Vehicle Aerodynamic Drag Consortium, Argonne National Laboratory is currently developing guidelines for the use of commercial computational fluid dynamics (CFD) software to facilitate energy efficiency improvements through improved aerodynamic design of tractor-trailer vehicles. The development of these guidelines requires the consideration of the sensitivity of the accuracy of the analysis to the various modeling choices available to the end user.

Effect of Lubricant Oil Properties on the Performance of Gasoline Particulate Filter (GPF)

Mobile source emissions standards are becoming more stringent and particulate emissions from gasoline direct injection (GDI) engines represent a particular challenge. Gasoline particulate filter (GPF) is deemed as one possible technical solution for particulate emissions reduction. In this work, a study was conducted on eight formulations of lubricants to determine their effect on GDI engine particulate emissions and GPF performance. Accelerated ash loading tests were conducted on a 2.4L GDI engine with engine oil injection in gasoline fuel by 2%. The matrix of eight formulations was designed with changing levels of sulfated ash (SASH) level, Zinc dialkyldithiophosphates (ZDDP) level and detergent type. Comprehensive evaluations of particulates included mass, number, size distribution, composition, morphology and soot oxidation properties. GPF performance was assessed through filtration efficiency, back pressure and morphology.

Effects of Injection Timings and Intake Port Flow Control on the In-Cylinder Wetted Fuel Footprints during PFI Engine Startup Process

Wall-wetting due to liquid fuel film motion and fuel droplet impingement on combustion chamber walls is a major source of unburned hydrocarbons (UBHC), and is a concern for oil dilution in PFI engines. An experimental study was carried out to investigate the effects of injection timing, a charge motion control device, and the matching of injector with port geometry, on the “footprints” of liquid fuel inside the combustion chamber during the PFI engine starting process. Using a gasoline-soluble dye and filter paper deployed on the cylinder liner and piston top land surfaces to capture the liquid fuel footprints, the effects of the mixture formation processes on the wetted footprints can be qualitatively and quantitatively examined by comparing the wetted footprint locations and their color intensities. Real-time filming of the development of wetted footprints using a high-speed camera can also show the time history of the fuel wetting process inside an optically accessible engine.

Evaluation of Diesel Spray-Wall Interaction and Morphology around Impingement Location

The necessity to study spray-wall interaction in internal combustion engines is driven by the evidence that fuel sprays impinge on chamber and piston surfaces resulting in the formation of wall films. This, in turn, may influence the air-fuel mixing and increase the hydrocarbon and particulate matter emissions. This work reports an experimental and numerical study on spray-wall impingement and liquid film formation in a constant volume combustion vessel. Diesel and n-heptane were selected as test fuels and injected from a side-mounted single-hole diesel injector at injection pressures of 120, 150, and 180 MPa on a flat transparent window. Ambient and plate temperatures were set at 423 K, the fuel temperature at 363 K, and the ambient densities at 14.8, 22.8, and 30 kg/m3. Simultaneous Mie scattering and schlieren imaging were carried out in the experiment to perform a visual tracking of the spray-wall interaction process from different perspectives.

Experimental Investigation of a DISI Production Engine Fuelled with Methanol, Ethanol, Butanol and ISO-Stoichiometric Alcohol Blends

Stricter CO2 and emissions regulations are pushing spark ignition engines more and more towards downsizing, enabled through direct injection and turbocharging. The advantages which come with direct injection, such as increased charge density and an elevated knock resistance, are even more pronounced when using low carbon number alcohols instead of gasoline. This is mainly due to the higher heat of vaporization and the lower air-to-fuel ratio of light alcohols such as methanol, ethanol and butanol. These alcohols are also attractive alternatives to gasoline because they can be produced from renewable resources. Because they are liquid, they can be easily stored in a vehicle. In this respect, the performance and engine-out emissions (NOx, CO, HC and PM) of methanol, ethanol and butanol were examined on a 4 cylinder 2.4 DI production engine and are compared with those on neat gasoline.

Fabrication and Characterization of Micro-Orifices for Diesel Fuel Injectors

Stringent emission standards are driving the development of diesel-fuel injection concepts to mitigate in-cylinder formation of particulates. While research has demonstrated significant reduction in particulate formation using micro-orifice technology, implementation requires development of industrial processes to fabricate micro-orifices with diameters as low as 50 μm and with large length-to-diameter ratios. This paper reviews the different processes being pursued to fabricate micro-orifices and the advanced techniques applied to characterize the performance of micro-orifices. The latter include the use of phase-contrast x-ray imaging of electroless nickel-plated micro-orifices and laser imaging of fuel sprays at elevated pressures. The experimental results demonstrate an industrially viable process to create small uniform orifices that improve spray formation for fuel injection.

Fuel Injection Strategy for Reducing NOx Emissions from Heavy-Duty Diesel Engines Fueled with DME

A new fuel injection strategy is proposed for DME engines. Under this strategy, a pre-injection up to 40% demand is conducted after intake valves closing. Due to high volatility of DME, a lean homogeneous mixture can be formed during the compression stroke. Near TDC, a pilot injection is conducted. Combined fuel mass for the pre-injection and pilot injection is under the lean combustion limit of DME. Thus, the mixture is enriched and combustion can take place only in the neighborhood of sprays of the pilot injection. The main injection is conducted after TDC. Because only about half of the demand needs to be injected and DME evaporates almost immediately, combustion duration for the main injection plus the unburnt fuel in the cylinder should not be long because a large portion of the fuel has been premixed with air. With a high EGR rate and proper timing for the main injection, low temperature combustion could be realized.

Development of in-cylinder spray targeting, plume penetration and atomization of the gasoline direct-injection (GDi) multi-hole injector is a critical component of combustion developments, especially in the context of the engine downsizing and turbo-charging trend that has been adopted in order to achieve the European target CO2, US CAFE, and concomitant stringent emissions standards. Significant R&D efforts are directed towards the optimization of injector nozzle designs in order to improve spray characteristics. Development of accurate predictive models is desired to understand the impact of nozzle design parameters as well as the underlying physical fluid dynamic mechanisms resulting in the injector spray characteristics. This publication reports Large Eddy Simulation (LES) analyses of GDi single-hole skew-angled nozzles, with β=30° skew (bend) angle and different nozzle geometries.

Improvement of spray atomization and penetration characteristics of the gasoline direct-injection (GDi ) multi-hole injector is a critical component of the GDi combustion developments, especially in the context of engine down-sizing and turbo-charging trend that is adopted in order to achieve the European target CO₂, US CAFE, and concomitant stringent emissions standards. Significant R&D efforts are directed towards optimization of the nozzle designs, in order to improve the GDi multi-hole spray characteristics. This publication reports VOF-LES analyses of GDi single-hole skew-angled nozzles, with β=30° skew (bend) angle and different nozzle geometries. The objective is to extend previous works to include the effect of nozzle-hole skew angle on the nozzle flow and spray primary breakup. VOF-LES simulations of a single nozzle-hole of a purpose-designed GDi multi-hole seat geometry, with three identical nozzle-holes per 120° seat segment, are performed.
