A 322,000 kilometer (200,000 mile) Over the Road Test with HySEE Biodiesel in a Heavy Duty Truck

In July 1997, the Pacific Northwest and Alaska Regional Bioenergy Program, in cooperation with several industrial and institutional partners initiated a long-haul 322,000 km (200,000 mile) operational demonstration using a biodiesel and diesel fuel blend in a 324 kW (435 HP), Caterpillar 3406E Engine, and a Kenworth Class 8 heavy duty truck. This project was designed to: develop definitive biodiesel performance information, collect emissions data for both regulated and non-regulated compounds including mutagenic activity, and collect heavy-duty operational engine performance and durability information. To assess long-term engine durability and wear; including injector, valve and port deposit formations; the engine was dismantled for inspection and evaluation at the conclusion of the demonstration. The fuel used was a 50% blend of biodiesel produced from used cooking oil (hydrogenated soy ethyl ester) and 50% 2-D petroleum diesel.

Application of Computational Fluid Dynamics for Flow Force Optimization of a High Pressure Fuel Injector Spill Valve

Development of Caterpillar Fuel Systems' MEUI-B injector has involved application of Computational Fluid Dynamics (CFD) in order to improve performance of the high pressure spill valve. Initial performance bench testing with concept stage experimental injectors indicated that the chamber pressure was decaying at an unacceptably slow rate, and the valve demonstrated erratic behavior at some operating conditions. The slow pressure decay and inconsistent spill valve motion were believed to be caused by flow forces generated during the low lift portion of the spill valve opening event. This theory was pursued by utilizing CFD to design two valves for testing in the next phase of the injector development cycle: A baseline geometry, similar to the original concept injector valve, and a new design incorporating localized seat geometry changes for inducing flow force assisted valve opening.

Application of an Elastomeric Tuned Mass Damper for Booming Noise on an Off-highway Machine

NVH is gaining importance in the quality perception of off-highway machine performance and operator comfort. Booming noise, a low frequency NVH phenomenon, can be a significant sound issue in an off-highway machine. In order to increase operator comfort by decreasing the noise levels and noise annoyance, a tuned mass damper (TMD) was added to the resonating panel to suppress the booming. Operational deflection shapes (ODS) and experimental modal analysis (EMA) were performed to identify the resonating panels, a damper was tuned in the lab and on the machine to the specific frequency, machine operational tests were carried out to verify the effectiveness of the damper to deal with booming noise.

Comparison of Single Gear Tooth and Cantilever Beam Bending Fatigue Testing of Carburized Steel

The bending fatigue performance of gears, cantilever beam specimens, and notched-axial specimens were evaluated and compared. Specimens were machined from a modified SAE-4118 steel, gas-carburized, direct-quenched and tempered. Bending fatigue specimens were characterized by light metallography to determine microstructure and prior austenite grain size, x-ray analysis for residual stress and retained austenite measurements, and scanning electron microscopy to evaluate fatigue crack initiation, propagation and overload. The case and core microstructures, prior austenite grain sizes and case hardness profiles from the various types of specimens were similar. Endurance limits were determined to be about 950 MPa for both the cantilever beam and notched-axial fatigue specimens, and 1310 MPa for the single gear tooth specimens.

Coordinated Control of Multi-Degree-of Freedom Fuel Systems

This paper identifies potential performance benefits and computational costs of applying advanced multivariable control theory concepts to coordinate the control of a general multi-degree-of-freedom fuel system. The control variables are injection duration and pressure. The focus is on the design of a robust multi-input multi-output controller using H-infinity and mu synthesis methodology to coordinate the control of injection duration and pressure; reduce overshoots and system sensitivity to parameter variations caused by component aging. Model reduction techniques are used to reduce the order of the H-infinity controller to make it practically implementable. Computer simulation is used to test the robust performance of a generic engine and fuel system model controlled by the reduced order H-infinity controller and a traditional proportional plus integral controller.

Development of a Fiber Reinforced Aluminum Piston for Heavy Duty Diesel Engines

This paper discusses a joint customer-supplier program intended to further develop the ability to design and apply aluminum alloy pistons selectively reinforced with ceramic fibers for heavy duty diesel engines. The approach begins with a comprehensive mechanical properties evaluation of base and reinforced material. The results demonstrated significant fatigue strength improvement due to fiber reinforcement, specially at temperatures greater than 300°C. A simplified numerical analysis is performed to predict the temperature and fatigue factor values at the combustion bowl area for conventional and reinforced aluminum piston designs for a 6.6 liter engine. It concludes that reinforced piston have a life expectation longer than conventional aluminum piston. Structural engine tests under severe conditions of specific power and peak cylinder pressure were used to confirm the results of the cyclic properties evaluation and numerical analysis.

Ducted Fuel Injection: An Experimental Study on Optimal Duct Size

Ducted fuel injection (DFI), a concept that utilizes fuel injection through ducts, was implemented in a constant pressure High Temperature Pressure Vessel at 60 bar ambient pressure, 800-1000 K ambient temperature, and 21 % oxygen. The ducts were 14 mm long and placed 3-4.7 mm from the orifice exit. The duct diameters ranged from 1.6-3.2 mm and had a rounded inlet and a tapered outlet. Diesel fuel was used in single-orifice fuel injectors operating at 250 MPa rail pressure. The objective of this work was to study soot reduction for various combinations of orifice and duct diameters. A complete data set was taken using the 150 μm orifice. A smaller data set was acquired for a 219 μm orifice, showing similar trends. Soot reduction peaked at an optimal duct diameter of 2-2.25 mm, corresponding to an 85-90 % spray area reduction for the 150 μm orifice. Smaller or larger duct diameters were less effective. Duct diameter had a minimal effect on ignition delay.

Ducted Fuel Injection: Confirmed Re-entrainment Hypothesis

Testing of ducted fuel injection (DFI) in a single-cylinder engine with production-like hardware previously showed that adding a duct structure increased soot emissions at the full load, rated speed operating point [1]. The authors hypothesized that the DFI flame, which travels faster than a conventional diesel combustion (CDC) flame, and has a shorter distance to travel, was being re-entrained into the on-going fuel injection around the lift-off length (LOL), thus reducing air entrainment into the on-going injection. The engine operating condition and the engine combustion chamber geometry were duplicated in a constant pressure vessel. The experimental setup used a 3D piston section combined with a glass fire deck allowing for a comparison between a CDC flame and a DFI flame via high-speed imaging. CH* imaging of the 3D piston profile view clearly confirmed the re-entrainment hypothesis presented in the previous engine work.

Ducted Fuel Injection: Effects of Stand-Off Distance and Duct Length on Soot Reduction

Ducted fuel injection (DFI) has been shown to be an effective method to significantly reduce soot formation in mixing controlled compression ignition (MCCI) diesel combustion. This reduction has been demonstrated in both combustion vessels and in an optical engine. The mechanisms driving the soot reduction are to date not fully understood. Optimal duct configurations are also not immediately evident. The objective of this study is to show the effects of two geometric variables, namely distance from fuel injector orifice exit to duct inlet (0.1-6 mm) for a 2x14 mm duct, and duct length variation (8-14 mm) at a given stand-off distance of 0.1 mm. A 138 μm on-axis single-orifice injector operated at 100-250 MPa was used in a heated, continuous flow, constant pressure vessel with optical access.

Early Investigation of Ducted Fuel Injection for Reducing Soot in Mixing-Controlled Diesel Flames

Ducted fuel injection (DFI) is a developing technology for reducing in-cylinder soot formed during mixing-controlled combustion in diesel compression ignition engines. Fuel injection through a small duct has the effect of extending the lift-off length (LOL) and reducing the equivalence ratio at ignition. In this work, the feasibility of DFI to reduce soot and to enable leaner lifted-flame combustion (LLFC) is investigated for a single diesel jet injected from a 138 μm orifice into engine-like (60-120 bar, 800-950 K) quiescent conditions. High-speed imaging and natural luminosity (NL) measurements of combusting sprays were used to quantify duct effects on jet penetration, ignition delay, LOL, and soot emission in a constant pressure high-temperature-pressure vessel (HTPV). At the highest ambient pressure and temperatures tested, soot luminosity was reduced by as much as 50%.

Effects of Fuel Property Changes on Heavy-Duty HCCI Combustion

Homogeneous charge compression ignition (HCCI) offers the potential for significant improvements in efficiency with a substantial reduction in emissions. However, achieving heavy-duty (HD) HCCI engine operation at practical loads and speeds presents numerous technical challenges. Successful expansion of the HCCI operating range to include the full range of load and speed must be accomplished while maintaining proper combustion phasing, control of maximum cylinder pressure and pressure rise rates, and low emissions of NOx and particulate matter (PM). Significant progress in this endeavour has been made through a collaborative research effort between Caterpillar and ExxonMobil. This paper evaluates fuel effects on HCCI engine operating range and emissions. Test fuels were developed in the gasoline and diesel boiling range covering a broad range of ignition quality, fuel chemistry, and volatility.

HEUI - A New Direction for Diesel Engine Fuel Systems

Caterpillar Inc. has developed a new diesel engine fuel system, powered by hydraulics and controlled electronically. This Hydraulic Electronic Unit Injector, (HEUI), requires no mechanical actuating or mechanical control devices, and offers many advantages over conventional fuel injection systems. Inherent features of the HEUI Fuel System include injection pressure control independent of engine load or speed, totally flexible injection timing, and full electronic control of injection parameters. Packaging the HEUI Fuel System on an engine is simple, as the injector is compact and available in a variety of configurations. The hydraulic actuating circuit is straightforward, using lubricating oil from the engine sump. Hydraulic lines may be internal to the engine or external. This paper describes the Caterpillar HEUI Fuel System, its operating features, performance advantages, and application to diesel engines.

Impact of Biodiesel Impurities on the Performance and Durability of DOC, DPF and SCR Technologies

It is estimated that operating continuously on a B20 fuel containing the current allowable ASTM specification limits for metal impurities in biodiesel could result in a doubling of ash exposure relative to lube-oil-derived ash. The purpose of this study was to determine if a fuel containing metals at the ASTM limits could cause adverse impacts on the performance and durability of diesel emission control systems. An accelerated durability test method was developed to determine the potential impact of these biodiesel impurities. The test program included engine testing with multiple DPF substrate types as well as DOC and SCR catalysts. The results showed no significant degradation in the thermo-mechanical properties of cordierite, aluminum titanate, or silicon carbide DPFs after exposure to 150,000 mile equivalent biodiesel ash and thermal aging. However, exposure of a cordierite DPF to 435,000 mile equivalent aging resulted in a 69% decrease in the thermal shock resistance parameter.

Induction Hardening Simulation of Steel and Cast Iron Components

The induction hardening process involves a complex interaction of electromagnetic heating, rapid cooling, metallurgical phase transformations, and mechanical behavior. Many factors including induction coil design, power, frequency, scanning velocity, workpiece geometry, material chemistry, and quench severity determine a process outcome. This paper demonstrates an effective application of a numerical analysis tool for understanding of induction hardening. First, an overview of the Caterpillar induction simulation tool is briefly discussed. Then, several important features of the model development are examined. Finally, two examples illustrating the use of the computer simulation tool for solving induction-hardening problems related to cracking and distortion are presented. These examples demonstrate the tool's ability to simulate changes in process parameters and latitude of modeling steel or cast iron.

Investigating Limitations of a Two-Zone NOx Model Applied to DI Diesel Combustion Using 3-D Modeling

A two-zone NOx model intended for 1-D engine simulations was developed and used to model NOx emissions from a 2.5 L single-cylinder engine. The intent of the present work is to understand key aspects of a simple NOx model that are needed for predictive accuracy, including NOx formation and destruction phenomena in a DI Diesel combustion system. The presented two-zone model is fundamentally based on the heat release rate and thermodynamic incylinder data, and uses the Extended Zeldovich mechanism to model NO. Results show that the model responded very well to changes in speed, load, injection timing, and EGR level. It matched measured tail pipe NOx levels within 20%, using a single tuning setup. When the model was applied to varied injection rate shapes, it showed correct sensitivity to speed, load, injection timing, and EGR level, but the absolute level was well outside the target accuracy. The same limitation was seen when applying the Plee NOx model.

Since the advent of P/M technology as a near net shape production process, millions of mechanical components of various shapes and sizes have been produced. Although P/M continues to be one of the fast growing shaping processes, it suffers from the inability to produce intricate geometry's such as internal tapers, threads or recesses perpendicular to pressing direction. In such cases application of machining as a secondary forming operation becomes the preferred alternative. However, machining of P/M parts due to their inherent porosity is known to decrease tool life and increase tool chatter and vibration. Consequently, several attempts have been made to improve the machinability of P/M materials by either addition of machinability enhancing elements such as sulfur, calcium, tellurium, selenium, etc., or by resin impregnation of P/M parts.

Diesel engine manufacturers have been asking for new, innovative, flexible fuel injection systems in order to meet future diesel engine emission requirements throughout the world and improve engine performance. Engineers at Caterpillar have listened to these requests and developed a fuel system concept to meet their needs. This new fuel system is called the Next Generation Electronic Unit Injector (NGEUI). The new concept is adaptable to mechanically actuated electronic unit injector, hydraulic electronic unit injector, electronic unit pump, and pump/line/nozzle systems. Model Based Design Accelerates the Development of Mechanical Locomotive Controls

Smaller locomotives often use mechanical transmissions instead of diesel-electric drive systems typically used in larger locomotives. This paper discusses how Model Based Design was used to develop the complete drive train control system for a 24 ton sugar cane locomotive. A complete MATLAB Simulink machine model was built to fully test and verify the shift control logic, traction control, vehicle speed limiting, and braking control for this locomotive application before it was commissioned. The model included the engine, torque converter, planetary transmission, drive line, and steel on steel driving surface. Simulation was used to debug all control code and test and refine control strategies so that the initial field commissioning in remote Australia was executed very quickly with minimal engineering support required.

Modeling Techniques to Support Fuel Path Control in Medium Duty Diesel Engines

In modern production diesel engine control systems, fuel path control is still largely conducted through a system of tables that set mode, timing and injection quantity and with common rail systems, rail pressure. In the hands of an experienced team, such systems have proved so far able to meet emissions standards, but they lack the analytical underpinning that lead to systematic solutions. In high degree of freedom systems typified by modern fuel injection, there is substantial scope to deploy optimising closed loop strategies during calibration and potentially in the delivered product. In an optimising controller, a digital algorithm will explicitly trade-off conflicting objectives and follow trajectories during transients that continue to meet a defined set of criteria. Such an optimising controller must be based on a model of the system behaviour which is used in real time to investigate the consequences of proposed control actions.

New Developments in Diesel Oxidation Catalysts

A number of oxidation catalysts have been prepared using different types of advanced support materials such as ceria-zirconia, silica-titania, spinels and perovskites. Active metals such as Pd and Au-Pd were loaded by conventional impregnation techniques and/or deposition-precipitation methods. A liquid hydrocarbon delivery system was designed and implemented for the catalyst test benches in order to simulate the diesel engine exhaust environment. The activity of fresh (no degreening) catalysts was evaluated with traditional CO and light hydrocarbons (C2H4, C3H6) as well as with heavy hydrocarbons such as C10 H22.
