2013 SRT Viper Carbon Fiber X-Brace

The 2013 SRT Viper Carbon Fiber X-Brace, styled by Chrysler's Product Design Office (PDO), is as much of a work of art as it is an engineered structural component. Presented in this paper is the design evolution, development and performance refinement of the composite X-Brace (shown in Figure 1). The single-piece, all Carbon Fiber Reinforced Plastic (CFRP) X-Brace, an important structural component of the body system, was developed from lightweight carbon fiber material to maximize weight reduction and meet performance targets. The development process was driven extensively by virtual engineering, which applied CAE analysis and results to drive the design and improve the design efficiency. Topology optimization and section optimization were used to generate the initial design's shape, form and profile, while respecting the package requirements of the engine compartment.

A Design for Six Sigma Approach to Optimize a Front-Wheel-Drive Transmission for Improved Efficiency and Robustness

Environmental concerns and government regulations are factors that have led to an increased focus on fuel economy in the automotive industry. This paper identifies a method used to improve the efficiency of a front-wheel-drive (FWD) automatic transmission. In order to create improvements in large complex systems, it is key to have a large scope, to include as much of the system as possible. The approach taken in this work was to use Design for Six Sigma (DFSS) methodology. This was done to optimize as many of the front-wheel-drive transmission components as possible to increase robustness and efficiency. A focus of robustness, or consistency in torque transformation, is as important as the value of efficiency itself, because of the huge range of usage conditions. Therefore, it was necessary to find a solution of the best transmission component settings that would not depend on specific usage conditions such as temperatures, system pressures, or gear ratio.

A Fatigue Life Estimation Technique for Body Mount Joints

A body mount joint is a typical clamped joint that is under severe loading conditions, due to its structural function services as a gateway of load path between body and frame of an automotive vehicle. Stresses/strains on durability concerned components at the joint cannot be captured accurately by using the pseudo stress analysis approach because of the complexity of stress state generated by the pre-stress from clamp load, contacts between the components and nonlinear material properties. In this paper, development of a technique for fatigue life estimation of the joint is described in detail.

A Mesoscopic-Stress Based Fatigue Limit Theory - A Revised Dang Van's Model

Dang Van (Dang Van et al., 1982 and Dang Van, 1993) states that for an infinite lifetime (near fatigue limit), crack nucleation in slip bands may occur at the most unfavorable oriented grains, which are subject to plastic deformation even if the macroscopic stress is elastic. Since the residual stresses in these plastically deformed grains are induced by the restraining effect of the adjacent grains, it is assumed that the residual stresses are stabilized at a mesoscopic level. These stresses are currently approximated by the macroscopic hydrostatic stress defined by the normal stresses to the faces of an octahedral element oriented with the faces symmetric to the principal axis; mathematically they are equal to each other and they are the average of the principal stresses.

A New Method of d'Alembert's Principle Finite Element Based Fatigue Calculation with Input of Loads and Accelerations

The common practice in finite element based fatigue calculation with multiple channels of road load is to perform a set of unit load static stress analysis and conduct stress time history construction later during fatigue calculation. The main advantage of this so-called quasi-static finite element based fatigue calculation is to avoid time-consuming dynamic stress analysis and also reduce static stress analysis from millions of real load cases to a few dozens unit-load cases. The main disadvantage of this quasi-static finite element based fatigue calculation is the absence of vibration-induced stresses in stress time history construction and fatigue analysis. A decade ago, a modal transient finite element based fatigue calculation was proposed to introduce vibration-induced stresses into finite element based fatigue calculation. The idea is to add vibration-induced modal stresses to load-induced instant stresses in stress time history construction and fatigue calculation.

A Practical Failure Limit for Sheared Edge Stretching of Automotive Body Panels

Edge cracking is one of the major formability concerns in advanced high strength steel (AHSS) stamping. Although finite element analysis (FEA) together with the Forming Limit Diagram has been widely used, it has not effectively predicted edge cracking. Primary problems in developing a methodology to insure that parts are safe from edge cracking are the lack of an effective failure criterion and a simple and accurate measurement method that is not only usable in both die tryout and production but also can be verified by finite element analysis. The intent of this study is to develop a methodology to ensure that parts with internal cutouts, such as a body side panel can be produced without edge cracking. During tryout and production, edge cracking has traditionally been detected by visual examination, but this approach is not adequate for ensuring freedom from edge cracking.

A Technique to Predict Thermal Buckling in Automotive Body Panels by Coupling Heat Transfer and Structural Analysis

This paper describes a comprehensive methodology for the simulation of vehicle body panel buckling in an electrophoretic coat (electro-coat or e-coat) and/or paint oven environment. The simulation couples computational heat transfer analysis and structural analysis. Heat transfer analysis is used to predict temperature distribution throughout a vehicle body in curing ovens. The vehicle body temperature profile from the heat transfer analysis is applied as an input for a structural analysis to predict buckling. This study is focused on the radiant section of the curing ovens. The radiant section of the oven has the largest temperature gradients within the body structure. This methodology couples a fully transient thermal analysis to simulate the structure through the electro-coat and paint curing environments with a structural, buckling analysis.

Application of the Glinka's ESED Criterion in Optimization Design

In order to take into account the local material non-linear elastic-plastic effects generated by notches, Glinka proposed the equivalent strain energy density (ESED) Criterion which has been widely accepted and used in fatigue theory and calculation for the last few decades. In this paper, Glinka's criterion is applied to structural optimization design for elastic-plastic correction to consider material non-linear elastic-plastic effects. The equivalent (fictitious) stress was derived from Glinka's Criterion equation for the commonly used Ramberg-Osgood and bi-linear stress and strain relationships. This equivalent stress can be used as the stress boundary constraint threshold in structural optimization design to control the elastic-plastic stress or strain in nonlinear optimization.

Assessing Dirlik's Fatigue Damage Estimation Method for Automotive Applications

Fatigue analysis in the time domain using the rainflow cycle counting algorithm is considered the most accurate method for estimating damage. Dirlik's method has been found to be very accurate for damage estimation in the frequency domain. Previous studies have demonstrated the usefulness of Dirlik's method for ocean engineering and wind turbines but few have shown how well Dirlik performs in automotive applications. This study compares Dirlik's method with the rainflow cycle counting and with other frequency domain methods. The study analyzes measured data for an automotive component subjected to five test track load conditions. In addition, fourteen of Dirlik's original spectra and seven additional spectra which combine sine and random spectra are studied. It was found that Dirlik's method predicts more damage than the rainflow cycle counting method when applied to the original data used in creating the method.

Assessing the Propensity for Valve Train Tick Noise

Valve ticking noises within a cam actuated valve train can arise mysteriously. One valve train may produce valve ticking noises, while a second, geometrically similar valve train may perform more quietly. To better understand this phenomena, we examine in detail the prototypical motion of a valve driven by a rocker arm with cylindrical rocker pad. General features of a valve's motion through its guide, induced by a rocker arm with a cylindrical pad, are derived. From these general features of valve motion, guide contact points during lift events can be inferred, and as a result, detailed forces and moments acting on the valve may be derived. From this derivation of forces acting on the valve, a metric for assessing the propensity of a valve train to tick as a result of the valve stem impacting its guide is proposed. The proposed metric indicates how the likelihood of valve tick noise can be reduced through judicious choices for valve train geometries, clearances and surface finishes.

Austempering Process for Carburized Low Alloy Steels

There is a continual need to apply heat treatment processes in innovative ways to optimize material performance. One such application studied in this research is carburizing followed by austempering of low carbon alloy steels, AISI 8620, AISI 8822 and AISI 4320, to produce components with high strength and toughness. This heat treatment process was applied in two steps; first, carburization of the surface of the parts, second, the samples were quenched from austenitic temperature at a rate fast enough to avoid the formation of ferrite or pearlite and then held at a temperature just above the martensite starting temperature to partially or fully form bainite. Any austenite which was not transformed during austempering, upon further cooling formed martensite or was present as retained austenite.

Automotive Vehicle Body Temperature Prediction in a Paint Oven

Automotive vehicle body electrophoretic (e-coat) and paint application has a high degree of complexity and expense in vehicle assembly. These steps involve coating and painting the vehicle body. Each step has multiple coatings and a curing process of the body in an oven. Two types of heating methods, radiation and convection, are used in the ovens to cure coatings and paints during the process. During heating stage in the oven, the vehicle body has large thermal stresses due to thermal expansion. These stresses may cause permanent deformation and weld/joint failure. Body panel deformation and joint failure can be predicted by using structural analysis with component surface temperature distribution. The prediction will avoid late and costly changes to the vehicle design. The temperature profiles on the vehicle components are the key boundary conditions used to perform structure analysis.

CAE Simulation of Door Sag/Set Using Subsystem Level Approach

The performance of door assembly is very significant for the vehicle design and door sag/set is one of the important attribute for design of door assembly. This paper provides an overview of conventional approach for door sag/set study based on door-hinge-BIW assembly (system level approach) and its limitation over new approach based on subassembly (subsystem level approach). The door sag/set simulation at system level is the most common approach adopted across auto industry. This approach evaluates only structural adequacy of door assembly system for sag load. To find key contributor for door sagging is always been time consuming task with conventional approach thus there is a delay in providing design enablers to meet the design target. New approach of door sag/set at “subsystem level” evaluates the structural stiffness contribution of individual subsystem. It support for setting up the target at subsystem level, which integrate and regulate the system level performance.

Comparison of Austempering and Quench-and-Tempering Processes for Carburized Automotive Steels

Carburized parts often see use in powertrain components for the automotive industry. These parts are commonly quenched and tempered after the carburizing process. The present study compared the austempering heat treatment to the traditional quench-and-temper process for carburized parts. Samples were produced from SAE 8620, 4320, and 8822 steels and heat treated across a range of conditions for austempering and for quench-and-tempering. Distortion was examined through the use of Navy C-Ring samples. Microstructure, hardness, and Charpy toughness were also examined. X-ray diffraction was used to compare the residual stress found in the case of the components after the quench-and-temper and the austempering heat treatments. Austempering samples showed less distortion and higher compressive residual stresses, while maintaining comparable hardness values in both case and core. Toughness measurements were also comparable between both processes.

Correlation Study on Parameters Affecting Springback Phenomenon in Stamping Simulation

Springback is a major phenomenon in sheet metal forming process that has to be tackled to achieve the desired product with greater dimensional accuracy. Springback occurs due to elastic recovery of sheet metal after the stamping process. The automobile industry is gradually moving from use of conventional steels to advanced high strength steels (AHSS) for their light weight and greater strength properties; however AHSS possesses greater springback effect due to higher elastic limit which proves to be difficult to deal with the springback effect. Hence it is imperative that the counter measures are taken to minimize the springback effect. The purpose of the study is to showcase various factors that influence the prediction of springback phenomenon. In this study the simulation results are compared with scanned data of actual stamped panels and their deviation is studied.

Design and Control of Transmission Systems using Physical Model Simulation

Physical modeling has been used by the industry to improve development time and produce a quality product. In this paper, we will describe two methods used in system control to take advantage of the physical model. One method describes a complete transmission physical model with a full system control utilizing co-simulation techniques. Data will be presented, and comparison to vehicle data will be conducted and verified. The second method will illustrate how to utilize the physical model to improve system design and modification. In this method, vehicle data will be used as inputs to the model, the model output will be verified against vehicle output data. The two methods are excellent tools for the Design For Six Sigma process (DFSS design).

In this paper a design methodology for automotive heat exchangers has been applied which brings robustness into the design process and helps to optimize the design goals: as to maintain an optimal coolant temperature and to limit the vehicle underhood air temperature within a tolerable limit. The most influential design factors for the heat exchangers which affect the goals have been identified with that process. The paper summarizes the optimization steps necessary to meet the optimal functional goals for the vehicle as mentioned above. Taguchi's [1] Design for Six Sigma (DFSS) methods have been employed to conduct this analysis in a robust way.

Determination of Weld Nugget Size Using an Inverse Engineering Technique

In today's light-weight vehicles, the strength of spot welds plays an important role in overall product integrity, reliability and customer satisfaction. Naturally, there is a need for a quick and reliable technique to inspect the quality of the welds. In the past, the primary quality control tests for detecting weld defects are the destructive chisel test and peel test [1]. The non-destructive evaluation (NDE) method currently used in industry is based on ultrasonic inspection [2, 3, 4]. The technique is not always successful in evaluating the nugget size, nor is it effective in detecting the so-called “cold” or “stick” welds. Therefore, it is necessary to develop a precise and reliable noncontact NDE method for spot welds. There have been numerous studies in predicting the weld nugget size by considering the spot-weld process [5, 6].

Developing Generic Load Cases by Defining Maximum Spindle Loads as a Function of Corner Weight & Tire Sidewall Height

Generic spindle loads are used in the upfront analysis for vehicle durability development. They represent different load case into the vehicle suspension system, such as potholes, cornering, and braking. The advantage of using these generic load cases is that they can be used upfront in the durability development process before hardware is available. The generic spindle loads are cascaded through the suspension system to generate component loads which can then be used for stress analysis. The paper describes a study that was done to determine the validity of current generic spindle loads by analyzing spindle data from multiple vehicles in the same class. The paper will explain the initial data analysis that was done, which was normalizing the spindle loads by weight. In addition, the paper will then go into further detail on describing a relationship between spindle loads and tire sidewall height, which reduced the load scatter.

Development of Additional SAE J2643 Standard Reference Elastomers

The first set of SAE J2643 Standard Reference Elastomers (SRE) was developed in 2004. It was composed of a group of 10 compounds covering multiple elastomer families. Since then, more advanced materials from many elastomer families have been introduced to the automotive industry. The purpose of this study is to add a few more reference compounds to SAE J2643, to enhance the portfolio on FKM, AEM and ACM to reflect advancements in elastomer technology, and make it suitable for a variety of fluids, such as transmission fluid and engine oil. Fourteen standard elastomer compounds were involved in this study, covering various materials currently used in automotive powertrain static and dynamic sealing applications. Participants include OEMs, major rubber manufacturers, a fluid additive company and an independent lab. Manufacturers of each test compound provided formulations, designated ingredients from defined sources, and detailed mixing and molding procedures.
