A Bursting Failure Criterion for Tube Hydroforming

Fundamental differences exist between sheet metal forming and hydroforming processes. Sheet metal forming is basically a one step metal fabrication process. Almost all plastic deformation of an originally flat blank is introduced when the punch is moved normal to a clamped sheet metal. Hydroforming, however, consists of multiple steps of tube making, pre-bending, crushing, pressurization, etc. Each of the above mentioned steps can introduce permanent plastic deformations. The forming limit diagram obtained for sheet metal forming may or may not be used in hydroforming evaluations. A failure criterion is proposed for predicting bursting failures in tube hydroforming. The tube material's stress-strain curve, obtainable from uniaxial tensile test and subjected to some postulations under large stress/strain states, is used in judging the failure.

A Connectorized Passive Optical Star for Automotive Networking Applications

This paper introduces for the first time a fully connectorized passive optical star for use with plastic optical fiber that addresses all automotive application requirements. A unique mixing element is presented that offers linear expandability, uniformity of insertion loss, and packaging flexibility. The star is constructed of all plastic molded components to make it low cost and produceable in high volume and is single-ended to facilitate vehicle integration. The star is connectorized to facilitate assembly into the vehicle power and signal distribution system.

A Predictive Process for Spring Failure Rates in Automotive Parts Applications

This paper discusses an analytical technique for computing the failure rate of steel springs used in automotive part applications. Preliminary computations may be performed and used to predict spring failure rates quickly at a very early stage of a product development cycle and to establish program reliability impact before commitment. The analytical method is essentially a combination of various existing procedures that are logically sequenced to compute a spring probability of failure under various operational conditions. Fatigue life of a mechanical component can be computed from its S-N curve. For steels, the S-N curve can be approximated by formulae which describe the fatigue life as a function of its endurance limit and its alternating stress. Most springs in service are preloaded and the actual stress fluctuates about a mean level. In order to compute an equivalent alternating stress with zero mean, an analytical method based on the Goodman Diagram is used.

A Sampling System for the Measurement of PreCatalyst Emissions from Vehicles Operating Under Transient Conditions

A proportional sampler for vehicle feedgas and tailpipe emissions has been developed that extracts a small, constant fraction of the total exhaust flow during rapid transient changes in engine speed. Heated sampling lines are used to extract samples either before or after the catalytic converter. Instantaneous exhaust mass flow is measured by subtracting the CVS dilution air volume from the total CVS volume. This parameter is used to maintain a constant dilution ratio and proportional sample. The exhaust sample is diluted with high-purity air or nitrogen and is delivered into Tedlar sample bags. These transient test cycle weighted feedgas samples can be collected for subsequent analysis of hydrocarbons and oxygenated hydrocarbon species. This “mini-diluter” offers significant advantages over the conventional CVS system. The concentration of the samples are higher than those collected from the current CVS system because the dilution ratio can be optimized depending on the fuel.

A Study into the Impact of Engine Oil on Gasoline Particulate Filter Performance through a Real-World Fleet Test

Increasingly stringent vehicle emissions legislation is being introduced throughout the world, regulating the allowed levels of particulate matter emitted from vehicle tailpipes. The regulation may prove challenging for gasoline vehicles equipped with modern gasoline direct injection (GDI) technology, owing to their increased levels of particulate matter production. It is expected that gasoline particulate filters (GPFs) will soon be fitted to most vehicles sold in China and Europe, allowing for carbonaceous particulate matter to be effectively captured. However, GPFs will also capture and accumulate non-combustible inorganic ash within them, mainly derived from engine oil. Studies exist to demonstrate the impact of such ash on GPF and vehicle performance, but these commonly make use of accelerated ash loading methods, which themselves introduce significant variation.

Acoustic Modeling for Three-Dimensional Lightweight Windshields

In the auto industry, lightweight window designs are drawing more attention for improved gas mileage and reduced exhaust emission. Corning’s Gorilla® Glass used in laminate design enables more than 30% weight reduction compared to conventional soda-lime glass laminates. In addition, Gorilla® Glass hybrid laminates (which are a laminate construction of a thick soda-lime glass outer play, a middle polyvinyl butyral interlayer, and a thin Gorilla Glass inner ply) also show significantly improved toughness due to advanced ion-exchange technology that provides high-surface compression. However, the reduced mass also allows increased transmission of sound waves through the windshield into the vehicle cabin. A system-level measurement approach has always been employed to assess overall vehicle acoustic performance by measuring sound pressure levels (SPL) at the driver’s ears. The measured sound signals are usually a superimposition of a variety of noise sources and transmission paths.

Application of Hydroformed Aluminum Extrusions to Vehicle Sub-Frame with Varied Wall Thickness

In a typical hydroforming operation, a round tube of constant wall thickness is bent into the overall shape desired for the final part, then placed between a pair of dies. Despite some small percentage of stretch that may occur as the tube expands, the wall thickness in the original tube is therefore substantially constant at all points. In some circumstances, a part is locally thickened or reinforced for extra strength. Normally, this is achieved by using a separate piece of reinforcement at selected location. In this paper, it is intended to present a unique method to achieve an optimal structural design allowing thin or thick gages where required along its cross-section. This is done via hydroforming an aluminum extrusion tube to an optimal frame structure having varied wall thickness to satisfy various loading requirements at a minimum weight. The engine cradle is used as an example to demonstrate this methodology.

Application of Variation Simulation in Body Assembly Process Design

Build variation has long been recognized as one of the most important factors in vehicle performance. In this study an elastic assembly simulation program is used to guide a wheelhouse assembly process design to reduce build variation. Five (5) different clamping schemes are evaluated through the simulation program. From the five proposed process design choices, the best assembly process was identified, which results in reduced assembly variation and less tooling and manufacturing costs. Two different variation simulation approaches, one based on perturbation and the other based on Design of Experiments, were used to predict the assembly variation. Good agreement between the two approaches provided a validity check for the simulation tool.

Application of a Constrained Layer Damping Treatment to a Cast Aluminum V6 Engine Front Cover

Constrained Layer Damping (CLD) treatments have long provided a means to effectively impart damping to a structure [1, 2 and 3]. Traditionally, CLD treatments are constructed of a very thin polymer layer constrained by a thicker metal layer. Because the adhesion of a thin polymer layer is very sensitive to surface finish, surfaces that a CLD treatment can be effectively applied to have historically been limited to those that are very flat and smooth. New developments in material technology have provided thicker materials that are very effective and less expensive to apply when used as the damping layer in a CLD treatment. This paper documents the effectiveness of such a treatment on a cast aluminum front cover for a V6 engine. Physical construction of the treatment, material properties and design criteria will be discussed. Candidate applications, the assembly process, methods for secondary mechanical fastening will be presented.

Central Port Fuel Injection

The primary objective of Central Port Fuel Injection is to be a low cost multi-point fuel injection system with the additional attributes of compactness, packaging flexibility, and reliability. Performance of this fuel system closely resembles that of a simultaneous multi-point fuel injection system in flow control, dynamic range, cylinder-to-cylinder distribution, idle quality, transient response, and emissions. The system provides significantly improved performance in the areas of hot fuel handling, cold startability, vacuum and voltage sensitivity and system noise. This performance comes at a significant cost savings and greater packaging and targeting flexibility over a conventional multi-point fuel injection system.

Chemiluminescence Measurements of Homogeneous Charge Compression Ignition (HCCI) Combustion

A spectroscopic diagnostic system was designed to study the effects of different engine parameters on the chemiluminescence characteristic of HCCI combustion. The engine parameters studied in this work were intake temperature, fuel delivery method, fueling rate (load), air-fuel ratio, and the effect of partial fuel reforming due to intake charge preheating. At each data point, a set of time-resolved spectra were obtained along with the cylinder pressure and exhaust emissions data. It was determined that different engine parameters affect the ignition timing of HCCI combustion without altering the reaction pathways of the fuel after the combustion has started. The chemiluminescence spectra of HCCI combustion appear as several distinct peaks corresponding to emission from CHO, HCHO, CH, and OH superimposed on top of a CO-O continuum. A strong correlation was found between the chemiluminescence light intensity and the rate of heat release.

Comparative Analysis of Different Heavy Duty Diesel Oxidation Catalysts Configurations

Diesel Oxidation Catalyst in conjunction with large frontal area substrates is a key element in HDV Diesel emission control systems. This paper describes and reviews tests on a set of various Diesel Oxidation Catalyst configurations (for example cell densities), all with the same catalyst coating. The Diesel Oxidation Catalyst specimens were subjected to the European Stationary Cycle (ESC), the European Transient Cycle (ETC), and the US heavy duty Federal Test Procedure (US FTP). The focus was to study relative emissions, pressure drop, and light-off performance. All tests were conducted using the same Detroit Diesel Series 60 engine operating on ultra low sulfur diesel fuel. In addition to this, the exhaust was regulated so that the backpressure on the engine, upstream of the catalyst was also the same for all catalysts.

Correlating Lube Oil Filtration Efficiencies with Engine Wear

The level of filtration in an engine can have a significant impact on wear rates due to abrasive particles. Tests were conducted to establish a relationship between the level of filtration and abrasive engine wear. Although the tests were run in a laboratory environment, wear was reduced by as much as 70% by going from a 40 micron filter to a 15 micron filter. Testing was performed on a heavy duty diesel engine and later with an automotive gasoline engine. The results from both engines were consistent and showed that the relationship developed can be applied to nearly any internal combustion recipricating engine.

Counter-Gravity Casting Process for Making Thinwall Steel Exhaust Manifolds

Casting technology developmentshave led to a manufacturing process that allows the casting of thin wall (2-3mm) heat resistant ferritic stainless steel exhaust manifolds which can replace stamped and tubular weldments as well as iron castings where temperature requirements are increased. This casting process combines the thin wall and clean metal benefits of the counter gravity, vacuum-assist casting process using thin, light-weight bonded sand molds supported by vacuum-ridgidized sand. This combination is called the LSVAC (Loose Sand Vacuum Assisted Casting) process, a patented process. This process will significantly contribute to the growth of near-net shape steellstainless steel castings for automotive and allied industries. For exhaust manifolds, a modified grade of ferritic stainless steel with good oxidation resistance to 950°C in high dew point synthetic exhaust gas atmospheres was developed.

Crashworthiness Simulation, Design and Development of Cross-Car Stiffener Subsystem

The rear cross-car stiffener subsystem is generally located at the underside of the rear compartment pan of a car body and connects the two rear longitudinal rails or rear rockers. The primary purpose of this subsystem is to maintain structural integrity as well as fuel system integrity in a rear angle impact or dynamic side impact collision. To evaluate the effect of this subsystem on lateral crashworthiness in a high speed angle impact, a finite element model consisting of the cross-car bar, a portion of rear compartment pan and both rear rails was developed and analyzed with the DYNA3D crashworthiness simulation software. Thus, the cross-car stiffener subsystem design including the welding pattern was finalized and the acceptable design was successfully implemented in the vehicle. Subsequently drop silo tests were carried out to further verify the design and to improve the manufacturing process.

Design Considerations for Advanced Ceramic Catalyst Supports

Stringent emissions standards with 95+% conversion efficiency requirements call for advanced ceramic catalyst supports with thinner walls, higher cell density and optimum cell shape. The extrusion technology for cellular ceramics has also made significant progress which permits the manufacture of advanced catalyst supports. Similarly, modifications in cordierite chemistry and the manufacturing process have led to improved microstructure from coatability and thermal shock points of view. The design of these supports, however, requires a systems approach to balance both the performance and durability requirements. Indeed as the wall gets thinner, the contribution of washcoat becomes more significant in terms of thermal mass, heat transfer, thermal expansion, hydraulic diameter and structural stiffness - all of which have an impact on performance and durability. For example, the thinner the wall is, the better the light-off performance will be.

Development of Skin Thermal Transducer for Automotive Applications

This paper summarizes the design, development, fabrication, validation, and application of a new device called the Skin Thermal Transducer (STT). The development of this instrument was driven by the demand for reliable information on human skin temperatures during contact with a warm surface on the interior of an automobile. The primary technology that enabled the development of the STT was the thermo-electric cooler (TEC) in combination with a heat sink that is used to simulate the core temperature of the human body. The STT was validated with human skin data and the agreement was within an acceptable range. The STT provides the automotive engineer with a measuring device to optimize and validate the underbody regions of the vehicle with respect to occupant thermal comfort. The STT can also be applied to optimize other automotive and non-automotive products in which the human skin touches a warm surface.

Allison Gas Turbine Division of General Motors is performing the first phase of a multiphase development project aimed at demonstrating an electric vehicle based on a proton exchange membrane (PEM) fuel cell. This work is sponsored by the Office of Transportation Technologies of the U.S. Department of Energy (DoE) through the DoE's Chicago Field Office (Contract No. DE-AC02-90CH10435). This work complements major efforts under way to produce electric vehicles for reducing pollution in key urban areas. Battery powered vehicles will initially satisfy niche markets where limited range vehicles can meet commuter needs. The PEM fuel cell/battery hybrid using methanol as fuel potentially offers an extremely attractive option to increasing the range, payload, and/or performance of battery powered vehicles.

Diesel Emission Control Technology 2003 in Review

This paper will review the field of diesel emission control with the intent of highlighting representative studies that illustrate the state-of-the-art. First, the author reviews general technology approaches for heavy and light duty applications. Given the emerging significance of ultrafines to health, and to emission control technologies, an overview of the significant developments in ultrafine particulate science is provided, followed by an assessment of filter technology. Regarding NOx control, SCR (selective catalytic reduction) and LNT (lean NOx traps) progress is described. Finally, system integration examples are provided. In general, progress is impressive and studies demonstrate that high-efficiency systems are within reach in all highway vehicle sectors. Engines are making impressive gains, and will increase the options for emission control.

Diesel Emission Control in Review

This summary covers representative developments from 2008 in diesel regulations, engine technology, and NOx, particulate matter (PM), and hydrocarbon (HC) control. Europe is finalizing the Euro VI heavy-duty (HD) regulations for 2013 with the intent of technologically harmonizing with the US. A new particle number standard will be adopted. California is considering tightening the light-duty fleet average to US Tier 2 Bin 2 levels, and CO2 mandates are emerging in Europe for LD, and in the US for all vehicles. LD engine technology is focused on downsizing to deliver lower CO2 emissions, enabled by advances in boost and EGR (exhaust gas recirculation). Emerging concepts are shown for attaining Bin 2 emission levels. HD engines will make deNOx systems optional for even the tightest NOx standards, but deNOx systems enable much lower fuel consumption levels and will likely be used. NOx control is centered on SCR (selective catalytic reduction) for diverse applications.
