Additive Manufacturing in Powertrain Development – From Prototyping to Dedicated Production Design

Upcoming, increasingly stringent greenhouse gas (GHG) as well as emission limits demand for powertrain electrification throughout all vehicle applications. Increasing complexity of electrified powertrain architectures require an overall system approach combining modular component technology with integration and industrialization requirements when heading for further significant efficiency optimization. At the same time focus on reduced development time, product cost and minimized additional investment demand reuse of current production, machining, and assembly facilities as far as possible. Up to date additive manufacturing (AM) is an established prototype component, as well as tooling technology in the powertrain development process, accelerating procurement time and cost, as well as allowing to validate a significantly increased number of variants. The production applications of optimized, dedicated AM-based component design however are still limited.

Comparison of Total Fatigue Life Predictions of Welded and Machined A36 Steel T-Joints

A new total fatigue life methodology was utilized to make fatigue life predictions, where total fatigue life is defined as crack initiation and subsequent crack propagation to a crack of known size or the component’s inability to carry load. Fatigue life predictions of an A36 steel T-joint geometry were calculated using the same total fatigue life methodology for both welded and machined test specimens that have the same geometry. The only significant difference between the two analyses was the inclusion of the measured weld residual stresses in the welded specimen life predictions. Constant amplitude tests at several load levels and R ratios were analyzed along with block cycle and variable amplitude loading tests. The accuracy of the life predictions relative to experimental test lives was excellent, with most within a factor of +/- two.

Evolution and Redistribution of Residual Stress in Welded Plates During Fatigue Loading

The presence of residual stresses affects the fatigue response of welded components. In the present study of thick welded cantilever specimens, residual stresses were measured in two A36 steel samples, one in the as-welded condition, and one subjected to a short history of bending loads where substantial local plasticity is expected at the fatigue hot-spot weld toe. Extensive X-Ray Diffraction (XRD) measurements describe the residual stress state in a large region above the weld toe both in an untested as-welded sample and in a sample subjected to a short load history that generated an estimated 0.01 strain amplitude at the stress concentration zone at the weld toe. The results show that such a test will significantly alter the welding-induced residual stresses. Fatigue life prediction methods need to be aware that such alterations are possible and incorporate the effects of such cyclic stress relaxation in life computations.

FD&E Total Life T-Sample Residual Stress Analytical Predictions and Measured Results

The Society of Automotive Engineers Fatigue Design & Evaluation Committee [SAE FD&E] is actively working on a total life project for weldments, in which the welding residual stress is a key contributor to an accurate assessment of fatigue life. Physics-based welding process simulation and various types of residual stress measurements were pursued to provide a representation of the residual stress field at the failure location in the fatigue samples. A well-controlled and documented robotic welding process was used for all sample fabrications to provide accurate inputs for the welding simulations. One destructive (contour method) residual stress measurement and several non-destructive residual stress measurements-surface X-ray diffraction (XRD), energy dispersive X-ray diffraction (EDXRD), and neutron diffraction (ND)-were performed on the same or similarly welded samples.

Fatigue Strength Effect of Thread Forming Process in Cast Aluminum

Two thread forming processes, rolling and cutting, were studied for their effects on fatigue in cast aluminum 319-T7. Material was excised from cylinder blocks and tested in rotating-bending fatigue in the form of unnotched and notched specimens. The notched specimens were prepared by either rolling or cutting to replicate threads in production-intent parts. Cut threads exhibited conventional notch behavior for notch sensitive materials. In contrast, plastic deformation induced by rolling created residual compressive stresses in the notch root and significantly improved fatigue strength to the point that most of the rolled specimens broke outside the notch. Fractographic and metallographic investigation showed that cracks at the root of rolled notches were deflected upon initiation. This lengthened their incubation period, which effectively increased fatigue resistance.

Improved Modeling of Near-Wall Heat Transport for Cooling of Electric and Hybrid Powertrain Components by High Prandtl Number Flow

Reynolds-averaged Navier-Stokes (RANS) computations of heat transfer involving wall bounded flows at elevated Prandtl numbers typically suffer from a lack of accuracy and/or increased mesh dependency. This can be often attributed to an improper near-wall turbulence modeling and the deficiency of the wall heat transfer models (based on the so called P-functions) that do not properly account for the variation of the turbulent Prandtl number in the wall proximity (y+< 5). As the conductive sub-layer gets significantly thinner than the viscous velocity sub-layer (for Pr >1), treatment of the thermal buffer layer gains importance as well. Various hybrid strategies utilize blending functions dependent on the molecular Prandtl number, which do not necessarily provide a smooth transition from the viscous/conductive sub-layer to the logarithmic region.

Influence of Low-Frequency Powertrain-Vibrations on Driveability-Assessments

Cost- and time-efficient vehicle development is increasingly depending on the usage of adequate software tools to enhance effectiveness. The aim is a continuous integration of simulation tools and test environments within the vehicle development process in order to save time and costs. This paper introduces a procedure to reveal the cause of low-frequency powertrain vibrations and the influences on the dynamic behavior of a vehicle on a roller test bench. The affected longitudinal acceleration signal is an arbitrative criterion for the driveability assessment with AVL-DRIVE™, a well-known driveability analysis and development tool for the objective assessment concerning NVH and driveability aspects of full vehicles. These experimental studies are embedded into an approach, which describes the functional assembly of three applied test environments "road," "roller test bench" and "simulation" with according tools in order to facilitate an integrated driveability development process.

Numerical Prediction and Verification of Noise Radiation Characteristics of Diesel Engine Block

To assess the contribution of structure-borne noise from an engine, it is critical to characterize the dynamic and vibro-acoustic properties of the engine components and assembly. In this paper, a component level study of a three-cylinder diesel engine block is presented. Virtual analysis was done to predict the natural frequencies and mode shapes of an engine block in the first step. Then, these results were used to decide the optimum test locations and an experimental modal test was conducted on the engine block. The initial virtual model results for the natural frequencies and mode shapes were correlated with the results from test. Then, the virtual model was updated with the damping derived from experimental modal test to match the vibration frequency response functions. Further, the virtual model was used for prediction of vibro-acoustic transfer functions. The vibro-acoustic transfer functions were also obtained from test.

Performance Analysis of Immersed Boundary Method for Predicting External Car Aerodynamics

This paper presents calculations of external car aerodynamics by using the finite volume (FV) immersed-boundary method. The FV numerical codes primarily employ Reynolds-Averaged Navier-Stokes (RANS) models. In recent years, and due to possibility to run very large computational meshes, these models are usually used in conjunction with the advanced near-wall models. Moreover, it has been often demonstrated that the accuracy of RANS near-wall models relies on the mesh quality near the wall so by the rule, larger number of wall body-fitted cell-layers are employed. An immersed boundary (IB) method becomes an attractive alternative to the ‘standard’ FV approaches especially when applied to low quality CAD data. In general, the IB method is less investigated and validated for the car aerodynamics, particularly in conjunction with advanced near-wall turbulence models and an adaptive mesh refinement (AMR).

Standardization of Graphics for Service Information and Translation Expense Reduction

The cost of human natural language translation of Service Information, Assembly Instructions, Training Materials, Operator Manuals and other similar documents is a major expense for manufacturers. One translation avoidance method involves replacing most of a document’s text with still and/or animated graphics. While the graphics with minimum text concept has savings potential, clarity of communication must be maintained for widespread application of this technique. The necessary clarity should be achieved if standards are established for the symbols and graphical conventions used. This paper provides an example of a repair procedure documented using the graphics with minimum text paradigm, describes many of the anticipated standards and provides an update on the progress towards achieving a standard development project.

Testing of Welded and Machined A36 Steel T-Joint Configuration Specimens

For this latest SAE Fatigue Design and Evaluation project, fatigue tests were run by loading, in bending, both welded and machined T-Joint specimens that have the same geometry. The test rig setup consisted of a horizontally mounted actuator, with pinned joints at both ends, where the load is applied to the top of the vertical leg of the “upside down T” of a T-Joint specimen, while the horizontal legs of the “upside down T” were clamped to the bedplate. Specimens were tested until failure or until the specimen was unable to carry the commanded load. They were cycled under constant amplitude (at several load levels and R ratios), block cycle, and variable amplitude loadings. Welded and machined T-Joint specimens of the same geometry were included in the test plan such that fatigue life predictions could be compared to test lives for each case. Those comparisons would demonstrate the methodology’s relative predictive ability to manage welds, residual stress, etc...
