A Comparative Study of New Magnesium Alloys Developed for Elevated Temperature Applications in Automotive Industry

Recently several new magnesium alloys for high temperature applications have been developed with the aim to obtain an optimal combination of die castability, creep resistance, mechanical properties, corrosion performance and affordable cost. Unfortunately, it is very difficult to achieve an adequate combination of properties and in fact, most of the new alloys can only partially meet the required performance and cost. This paper aims at evaluating the current status of the newly developed alloys for powertrain applications. The paper also addresses the complexity of magnesium alloy development and illustrates the effect of alloying elements on properties and cost. In addition, the paper presents an attempt to set the position of each alloy in the integrated space of combined properties and cost

A New Generation of Diesel Oxidation Catalysts

An overview is given on the state of the art of a new catalytic exhaust gas aftertreatment device for diesel engines. The function of a precious metal based, flow-through type diesel oxidation catalyst is explained. Much attention is paid to the durability of the diesel oxidation catalyst and especially to the influence of poisoning elements on the catalytic activity. Detailed data on the interaction of poisoning elements such as sulfur, zinc and phosphorus with the catalytic active sites are given. Finally it is demonstrated that it is possible to meet the stringent emission standards for diesel passenger cars in Europe with a new catalyst generation over 80.000 km AMA aging.

A Study of the Thermochemical Conditions in the Exhaust Manifold Using Secondary Air in a 2.0 L Engine

The California LEV1 II program will be introduced in the year 2003 and requires a further reduction of the exhaust emissions of passenger cars. The cold start emissions represent the main part of the total emissions of the FTP2-Cycle. Cold start emissions can be efficiently reduced by injecting secondary air (SA) in the exhaust port making compliance with the most stringent standards possible. The thermochemical conditions (mixing rate and temperature of secondary air and exhaust gas, exhaust gas composition, etc) prevailing in the exhaust system are described in this paper. This provides knowledge of the conditions for auto ignition of the mixture within the exhaust manifold. The thus established exothermal reaction (exhaust gas post-combustion) results in a shorter time to light-off temperature of the catalyst. The mechanisms of this combustion are studied at different engine idle conditions.

Accident Analysis and Measures to Establish Compatibility

The vehicle fleet differs in mass, geometry, stiffness and many other parameters. These differences are consequences of different design objectives for these vehicles and result from consumer demand, environmental and safety considerations etc. Accident research shows that the injury outcome differs in some cases, when two vehicles collide. Scientists often discuss a list of features that are assumed to be relevant for compatibility of vehicles. The relevance of these potentially important compatibility features and expected compatibility measures is examined from the perspective of accident analysis. An overview of this accident research is given and crash tests and measures are discussed that correspond with these findings.

Acoustic-Fluid-Structure Interaction (AFSI) in the Car Underbody

The turbulent flow around vehicles causes high amplitude pressure fluctuations at the underbody, consisting of both hydromechanic and acoustic contributions. This induces vibrations in the underbody structures, which in turn may lead to sound transmission into the passenger compartment, especially at low frequencies. To study these phenomena we present a run time fully coupled acoustic-fluid-structure interaction framework expanding a validated hybrid CFD-CAA solver. The excited and vibrating underbody is resembled by an aluminium plate in the underbody of the SAE body which allows for sound transmission into the interior. Different excitation situations are generated by placing obstacles at the underbody upstream of the aluminium plate. For this setup we carry out a fully coupled simulation of flow, acoustics and vibration of the plate.

Advanced Exhaust Gas Thermal Management for Lowest Tailpipe Emissions - Combining Low Emission Engine and Electrically Heated Catalyst

Further advancements in engine development lead to increased fuel efficiency and reduced CO₂ emission. Such low emission engine concepts require most advanced exhaust gas aftertreatment systems for lowest possible tailpipe emissions. On the other hand, the exhaust gas purification by catalytic measures experiences more and more challenges due to constantly reduced exhaust gas temperatures by more efficient engines. These challenges can be overcome by traditional catalyst heating strategies, which are known to increase fuel consumption and emissions. Alternatively, electrically heated catalysts ("EHC") can be utilized to provide a very efficient method to increase gas temperatures directly in the exhaust catalyst. This way the energy input can be tailored according to the component need and the energy loss in the system can be minimized.

Application of Detached-Eddy Simulation for Automotive Aerodynamics Development

This paper presents a complete methodology for performing finite-volume-based detached-eddy simulation for the prediction of aerodynamic forces and detailed flow structures of passenger vehicles developed using the open-source CFD toolbox OpenFOAM®. The main components of the methodology consist of an automatic mesh generator, a setup and initialisation utility, a DES flow solver and analysis and post-processing routines. Validation of the predictions is done on the basis of detailed comparisons to experimental wind-tunnel data. Results for lift and drag are found to compare favourably to the experiments, with some moderate discrepancies in predicted rear lift. Point surface-pressure measurements, oil-streak images and maps of total pressure in the flow field demonstrate the approach's capabilities to predict the fine detail of complex flow regimes found in automotive aerodynamics.

Application of the Adjoint Method for Vehicle Aerodynamic Optimization

The aerodynamic optimization of an AUDI Q5 vehicle is presented using the continuous adjoint approach within the OpenFOAM framework. All calculations are performed on an unstructured automatically generated mesh. The primal flow, which serves as input for the adjoint method, is calculated using the standard CFD process at AUDI. It is based on DES calculations using a Spalart-Allmaras turbulence model. The transient results of the primal solution are time averaged and fed to a stationary adjoint solver using a frozen turbulence assumption. From the adjoint model, drag sensitivity maps are computed and measures for drag reduction are derived. The predicted measures are compared to CFD simulations and to wind tunnel experiments at 1:4 model scale. In this context, general challenges, such as convergence and accuracy of the adjoint method are discussed and best practice guidelines are demonstrated.

Backpressure Optimized Metal Supported Close Coupled PE Catalyst - First Application on a Maserati Powertrain

Future stringent emission limits both in the European Community and USA require continuously increased conversion efficiency of exhaust after-treatment systems. Besides the obvious targets of fastest light-off performance, overall conversion efficiency and durability, catalytic converters for maximum output engines require highly optimized flow properties as well, in order to create minimum exhaust backpressure for low fuel consumption. This work deals with the design, development and serial introduction of a close coupled main catalyst system using the innovative technology of Perforated Foils (PE). By means of PE-technology, channel-to-channel gas mixing within the metal substrate could be achieved leading to dramatically reduced backpressure values compared with the conventional design.

Calibration Process for SCR Only TIER4i Engine for Construction Equipment

The current legislation for industrial applications and construction equipment including earthmoving machines and crane engines allows different strategies to fulfill the corresponding exhaust emission limits. Liebherr Machines Bulle SA developed their engines to accomplish these limits using SCRonly technology. IAV supported this development, carrying out engine as well as SCR aftertreatment system and vehicle calibration work including the OBD and NOx Control System (NCS) calibration, as well as executing the homologation procedures at the IAV development center. The engines are used in various Liebherr applications certified for EU Stage IIIb, EPA TIER 4i, China GB4 and IMO MARPOL Tier II according to the regulations “97/68/EC”, “40 CFR Part 1039”, “GB17691-2005” and “40 CFR Parts 9, 85, et al.” using the same SCR hardware for all engine power variants of the corresponding I6 and V8 engine families.

Catalytic NOx Reduction in Net Oxidizing Exhaust Gas

Several different possibilities will be described and discussed on the processes of reducing NOx in lean-burn gasoline and diesel engines. In-company studies were conducted on zeolitic catalysts. With lean-burn spark-ignition engines, hydrocarbons in the exhaust gas act as a reducing agent. In stationary conditions at λ = 1.2, NOx conversion rates of approx. 45 % were achieved. With diesel engines, the only promising variant is SCR technology using urea as a reducing agent. The remaining problems are still the low space velocity and the narrow temperature window of the catalyst. The production of reaction products and secondary reactions of urea with other components in the diesel exhaust gas are still unclarified.

Comparison of Different EGR Solutions

This paper compares 4 different EGR systems by means of simulation in GT-Power. The demands of optimum massive EGR and fresh air rates were based on experimental results. The experimental data were used to calibrate the model and ROHR, in particular. The main aim was to investigate the influence of pumping work on engine and vehicle fuel consumption (thus CO2 production) in different EGR layouts using optimum VG turbine control. These EGR systems differ in the source of pressure drop between the exhaust and intake pipes. Firstly, the engine settings were optimized under steady operation - BSFC was minimized while taking into account both the required EGR rate and fresh air mass flow. Secondly, transient simulations (NEDC cycle) were carried out - a full engine model was used to obtain detailed information on important parameters. The study shows the necessity to use natural pressure differences or renewable pressure losses if reasonable fuel consumption is to be achieved.

Development and Demonstration of LNT+SCR System for Passenger Car Diesel Applications

The regulations for mobile applications will become stricter in Euro 6 and further emission levels and require the use of active aftertreatment methods for NOX and particulate matter. SCR and LNT have been both used commercially for mobile NOX removal. An alternative system is based on the combination of these two technologies. Developments of catalysts and whole systems as well as final vehicle demonstrations are discussed in this study. The small and full-size catalyst development experiments resulted in PtRh/LNT with optimized noble metal loadings and Cu-SCR catalyst having a high durability and ammonia adsorption capacity. For this study, an aftertreatment system consisting of LNT plus exhaust bypass, passive SCR and engine independent reductant supply by on-board exhaust fuel reforming was developed and investigated. The concept definition considers NOX conversion, CO2 drawback and system complexity.

To meet LEV/ULEV - requirements, a considerable amount of development work was necessary to ensure suitable efficiency and durability of catalyst systems [1, 2, 3]. In addition to active emission reduction systems like the Electrically Heated Catalyst (EHC), Exhaust Gas Ignition (EGI) and the burner, passive systems like the HC-trap and Closed-Coupled Catalysts (CCC) are practical solutions to fulfill tighter emission requirements [4, 5, 6, 7]. Depending on the application, thermo-mechanical stresses, vibrations and efficiency degradation through aging increases with the reduction of the distance between the engine and the catalytic converter. Therefore, the test procedures which were suitable for converters which were to be placed in underfloor positions, needed to be modified according to the load spectra acting on close-coupled catalysts. This paper describes a new test strategy used during the development and design verification phase of catalytic converter systems.

Development of Wireless Message for Vehicle-to-Infrastructure Safety Applications

This paper summarizes the development of a wireless message from infrastructure-to-vehicle (I2V) for safety applications based on Dedicated Short-Range Communications (DSRC) under a cooperative agreement between the Crash Avoidance Metrics Partners LLC (CAMP) and the Federal Highway Administration (FHWA). During the development of the Curve Speed Warning (CSW) and Reduced Speed Zone Warning with Lane Closure (RSZW/LC) safety applications [1], the Basic Information Message (BIM) was developed to wirelessly transmit infrastructure-centric information. The Traveler Information Message (TIM) structure, as described in the SAE J2735, provides a mechanism for the infrastructure to issue and display in-vehicle signage of various types of advisory and road sign information. This approach, though effective in communicating traffic advisories, is limited by the type of information that can be broadcast from infrastructures.

Development of an Emission Aftertreatment System for Hand Held Powertools

This paper gives an overview of the development work for an aftertreatment system, used in hand held powertools to fulfil the corporate average US Limits. The paper will start with a description of the annual reductions in US Limits with differences in CARB and EPA legislation and the consequences of the legislation in Europe from 2007 onwards. There then follows a chapter describing space restrictions in the given muffler leading to a maximum size for the substrate. Tests results are shown, giving an idea of additional measures taken to avoid dangerous temperatures on the muffler surface and of the emitted exhaust gas. The exothermic temperature increase created under service conditions imposes an additional thermal load from the catalyst back towards the engine itself. Therefore, some modifications regarding gas flow and positioning of the catalyst had to be made to find an adequate solution for series production.

Effect of Cell Geometry on Emissions Performance of Ceramic Catalytic Converters

More stringent emissions regulations, space limitations for catalytic converters in modern automotive applications, and new engine technologies constitute design challenges for today's engineers. In that context high cell density thinwall and ultrathinwall ceramic substrates have been designed into advanced catalytic converters. Whereas the majority of these substrates have a square cell geometry, a potential for further emissions improvement has been predicted for hexagonal cell structures. In order to verify these predictions, a ceramic substrate has been developed combining the features of high cell density, ultrathin cell walls, and hexagonal cell structure. Based on modeling data, the actual cell density and wall thickness of the hexagonal cell substrate will be defined. The performance of that substrate will be assessed by comparing experimental emissions results using two modern Volkswagen engines.

Effect of EGR on Spray Development, Combustion and Emissions in a 1.9L Direct-Injection Diesel Engine

The spray development, combustion and emissions in a 1.9L optical, four-cylinder, direct-injection diesel engine were investigated by means of pressure analysis, high-speed cinematography, the two-colour method and exhaust gas analysis for various levels of exhaust gas recirculation (EGR), three EGR temperatures (uncontrolled, hot and cold) and three fuels (diesel, n-heptane and a two-component fuel 7D3N). Engine operating conditions included 1000 rpm/idle and 2000 rpm/2bar with EGR-rates ranging from 0 to 70%. Independent of rate, EGR was found to have a very small effect on spray angle and spray tip penetration but the auto-ignition sites seemed to increase in size and number at higher EGR-rates with associated reduction in the flame luminosity and flame temperature, by, say, 100K at 50% EGR.

Engine-Independent Exhaust Gas Aftertreatment Using a Burner Heated Catalyst

Meeting current exhaust emission standards requires rapid catalyst light-off. Closed-coupled catalysts are commonly used to reduce light-off time by minimizing exhaust heat loss between the engine and catalyst. However, this exhaust gas system design leads to a coupling of catalyst heating and engine operation. An engine-independent exhaust gas aftertreatment can be realized by combining a burner heated catalyst system (BHC) with an underfloor catalyst located far away from the engine. This paper describes some basic characteristics of such a BHC system and the results of fitting this system into a Volkswagen Touareg where a single catalyst was located about 1.8 m downstream of the engine. Nevertheless, it was possible to reach about 50% of the current European emission standard EU 4 without additional fuel consumption caused by the BHC system.
