A New Composite Drive Cycle for Heavy-Duty Hybrid Electric Class 4-6 Vehicles

This paper presents a new composite drive cycle used to evaluate and test the performance of Class 4-6 heavy-duty hybrid electric vehicles (HEVs). The new cycle is being used in the ongoing Advanced Heavy Hybrid Propulsion Systems (AHHPS) Program, sponsored by the U.S. Department of Energy. The goal was to select a cycle that is acceptable to all involved parties, has an achievable speed-time trace for target applications, represents the typical driving pattern of these applications, and is practical for testing and state-of-charge correction. These criteria were applied to numerous element and composite cycles. Ultimately, a new composite cycle was developed and selected-the Combined International Local and Commuter Cycle (CILCC). Various activities conducted under the AHHPS Program are based on this cycle, including energy auditing, modeling and simulation, system optimization, and vehicle testing.

Application of Spectral-Based Substructuring Approach to Analyze the Dynamic Interactions of Powertrain Structures

A spectral-based substructuring approach applying linear frequency response functions (FRF) is proposed for improving the accuracy of simulating the dynamics of coupled systems. The method also applies a least square singular value decomposition (SVD) scheme to overcome the inherent computational deficiency in the basic substructuring formulation. The computational problem is caused by the magnification of measurement errors during any one of the matrix inversion calculations required for this method. The primary objective of applying this approach is to examine the possibility of analyzing higher frequency response that is normally not possible using conventional modeling technique such as the direct finite and boundary element, and lumped parameter techniques. In this study, additional concepts are also evaluated to quantify the limitations and range of applicability of the proposed substructuring approach for simulating the vibration response of complex powertrain structures.

Control System Development for an Advanced-Technology Medium-Duty Hybrid Electric Truck

The power management control system development and vehicle test results for a medium-duty hybrid electric truck are reported in this paper. The design procedure adopted is a model-based approach, and is based on the dynamic programming technique. A vehicle model is first developed, and the optimal control actions to maximize fuel economy are then obtained by the dynamic programming method. A near-optimal control strategy is subsequently extracted and implemented using a rapid-prototyping control development system, which provides a convenient environment to adjust the control algorithms and accommodate various I/O configurations. Dynamometer-testing results confirm that the proposed algorithm helps the prototype hybrid truck to achieve a 45% fuel economy improvement on the benchmark (non-hybrid) vehicle. It also compares favorably to a conventional rule-based control method, which only achieves a 31% fuel economy improvement on the same hybrid vehicle.

Coupled 3-D Multiphase CFD Thermal Simulation and Experimental Investigation on Thermal Performance of Roots Blower

Roots blower is a rotary positive displacement pump which operates by pumping a fluid with a pair of meshing lobes. Recent trends in automotive industry demands high power density solutions for various applications. In comparison with legacy applications, compressors for high power density applications demand continuous operation with harsher duty cycle as well as demand higher pressure ratios. Because of longer duty cycles, it will be subjected to high heat loads which will cause a rise in temperatures of timing gears, bearings, and other components within the assembly. Accurate prediction of thermal performance is critical to design a durable and efficient roots blower for high power density applications. Thermal analysis of an assembly of roots blower involves modelling of multi-physics phenomena. This paper details a coupled CFD analysis approach to predict temperatures of roots blower components and timing gear case oil. Timing gears are lubricated using wet sump lubrication.

Development and Validation of Diamond-Like Carbon Coating for a Switching Roller Finger Follower

An advanced variable valve actuation system is developed that requires a coating with high stress loading capability on the sliding interfaces to enable compact packaging solutions for gasoline passenger car applications. The valvetrain system consists of a switching roller bearing finger follower (SRFF) combined with a dual feed hydraulic lash adjuster and an oil control valve. The SRFF contains two slider pads and a single roller to provide discrete variable valve lift capability on the intake valves. These components are installed on a four cylinder gasoline engine. The motivation for designing this type of variable valve actuation system is targeted to improve fuel economy by reducing the air pumping losses during partial load engine operation. This paper addresses the technology developed to utilize a Diamond-like carbon (DLC) coating on the slider pads of the SRFF.

Downspeeding and Supercharging a Diesel Passenger Car for Increased Fuel Economy

The effects of downspeeding and supercharging a passenger car diesel engine were studied through laboratory investigation and vehicle simulation. Changes in the engine operating range, transmission gearing, and shift schedule resulted in improved fuel consumption relative to the baseline turbocharged vehicle while maintaining performance and drivability metrics. A shift schedule optimization technique resulted in fuel economy gains of up to 12% along with a corresponding reduction in transmission shift frequency of up to 55% relative to the baseline turbocharged configuration. First gear acceleration, top gear passing, and 0-60 mph acceleration of the baseline turbocharged vehicle were retained for the downsped supercharged configuration.

The current simulation models of EV and ICE Vehicles are well known in industry for their use in estimating the fuel economy or Range benefits because of controller calibrations and component sizing. However, there is a gap in understanding the behavior of accessories such as HVAC, power steering and other such auxiliary loads and the energy losses associated with them. Impact of thermal behavior of electronics on vehicle range also needs to be studied in detail. These kinds of studies help OEM and tier 1 manufactures in improving their design concepts significantly with minimum cost and development time. Hence, the focus of this study is on building simulation models of thermal, electrical, traction and control circuits of a typical electric vehicle. These models are then integrated, and analysis is performed to understand vehicle system level performance metrics.

Effect of Intake Valve Profile Modulation on Passenger Car Fuel Consumption

Variable valve actuation is a focus to improve fuel efficiency for passenger car engines. Various means to implement early and late intake valve closing (E/LIVC) at lower load operating conditions is investigated. The study uses GT Power to simulate on E/LIVC on a 2.5 L gasoline engine, in-line four cylinder, four valve per cylinder engine to evaluate different ways to achieve Atkinson cycle performance. EIVC and LIVC are proven methods to reduce the compression-to-expansion ratio of the engine at part load and medium load operation. Among the LIVC strategies, two non-traditional intake valve lift profiles are investigated to understand their impact on reduction of fuel consumption at low engine loads. Both the non-traditional lift profiles retain the same maximum lift as a normal intake valve profile (Otto-cycle) unlike a traditional LIVC profile (Atkinson cycle) which needs higher maximum lift.

Engine Braking: A Perspective in Terms of Brake Power

Engine braking is a supplemental retarding technology in addition to foundational friction brakes in commercial vehicles. This technology is in use in Europe & Americas for several decades now. In engine braking, the engine acts as a compressor, thus producing the required braking power. The braking power is generated by either reducing the volumetric efficiency or increasing the pressure difference across the cylinder. This is usually achieved by means of exhaust valve lift modulation. There are dominantly two types of engine brakes viz. bleeder brake and compression release brake. The present work uses GT-Power® model to study the braking performance of a 4-cylinder, medium duty diesel engine at different engine RPMs and valve lifts. The work brings out a comprehensive understanding of different lift events and their effects on braking performance.

Fatigue Analysis Methodology for Predicting Engine Valve Life

Using FEM (Finite Element Method) and other analytical approaches, a systematic methodology was developed to predict an engine valve's fatigue life. In this study, a steel (SAE 21-2N) exhaust valve on an engine with a type 2 valve train configuration was used as a test case. Temperature and stress/strain responses of each major event phase of the engine cycle were analytically simulated. CFD models were developed to simulate the exhaust gas flow to generate boundary conditions for a thermal model of the valve. FEM simulations accounted for thermal loads, temperature dependent material properties, thermal stresses, closing impact stresses and combustion load stresses. An estimated fatigue life was calculated using Miner's rule of damage accumulation in conjunction with the Modified Goodman approach for fluctuating stresses. Predicted life results correlated very well with empirical tests.

Fatigue Life Assessment on an Automotive Engine Exhaust Valve

This paper presents the fatigue life assessment work on an engine exhaust valve subject to specified durability test cycles. Using valve stress (or strain) data from finite element methods, material fatigue data, and fatigue prediction models (i.e. SN approach and εN approach based on multi-axial Brown-Miller critical plane method), the valve life estimates were obtained and compared with the observed test data, which were in reasonable agreement. In addition, crack growth approach was used and valve crack propagation life including early stage growth was computed. Finally, a general discussion on three life estimates (i.e. fatigue total life, strain-life and crack growth life) was provided with their governing equation, supported by three real cases.

Gear Design for Low Whine Noise in a Supercharger Application

Supercharger gear whine noise has been a NVH concern for many years, especially around idle rpm. The engine masking noise is very low at idle and the supercharger is sensitive to transmitted gear whine noise from the timing gears. The low loads and desire to use spur gears for ease in timing the rotors have caused the need to make very accurate profiles for minimizing gear whine noise. Over the past several years there has been an effort to better understand gear whine noise source and transmission path. Based on understanding the shaft bending mode frequencies and better gear design optimization tools, the gear design was modified to increase the number of teeth in order to move out of the frequency range of the shaft bending modes at idle speed and to lower the transmission error of the gear design through optimization using the RMC (Run Many Cases) software from the OSU gear laboratory.

Gear Transmission Error Metric for Use with Gear Inspection Machine

The spur timing gears in Eaton superchargers operate at low torque loads and the supercharger system is especially sensitive to gear whine noise created by minute differences in the spur gear tooth profile quality. This has necessitated the grinding of very high quality profiles on high-contact-ratio spur gears. The manufacturing operation has used subjective evaluation of profile and lead measurements to qualify grinder diamonds and audit gear quality related to noise. They have also relied on supercharger end-of-line-testers to provide a direct measurement of gear noise as the primary quality feedback to the gear manufacturing process. Since the difference in the inspection plots of very high quality profiles is difficult to determine subjectively, the inspection process assessments have been difficult to correlate to the resultant gear noise measurements.

This paper addresses Hardware-In-the-Loop modeling and simulation for Diesel aftertreatment controls system development. Lean NOx Trap (LNT) based aftertreatment system is an efficient way to reduce NOx emission from diesel engines. From control system perspective, the main challenge in aftertreatment system is to predict temperature at various locations and estimate the stored NOx in LNT. Accurate estimation of temperatures and NOx stored in the LNT will result in an efficient system control with less fuel penalty while still maintaining the emission requirements. The optimization of the controls will prolong the lifespan of the system by avoiding overheating the catalysts, and slow the progressive process of component aging. Under real world conditions, it is quite difficult and costly to test the performance of a such complex controller by using only vehicle tests and engine cells.

Lubrication Effectiveness Determination for Wet-Sump Transmissions using Multiphase Computational Fluid Dynamics Modeling

Wet-sump transmissions are widely used in heavy duty and medium duty vehicles. As these transmissions do not have a dedicated forced lubrication system, it is important that the gear train, shafts, and enclosure are designed appropriately so that enough oil splashes to critical locations to ensure sufficient lubrication. The lubrication effectiveness of such transmissions can be studied through detailed tests or numerical simulations. Often, the vehicle, and therefore the transmission, encounters some severe operating conditions, such as climbing on an incline, driving downhill, etc. Studying these conditions through tests is an expensive process and this imposes the need for an analysis first approach. In this paper, the 3D multiphase Volume of Fluid (VOF) method is used to examine two such extreme cases: an 8-degree tilted installation of transmission in a vehicle, and an inclined condition of transmission during a 10-degree uphill climb.

Microprocessor Based Electrohydraulic Control For Car Haulers

Car hauler ramps have historically been hydraulically positioned via banks of manual control valves that provide limited operator visibility and flexibility. On some enclosed type haulers, manual valves are not feasible. An electro-hydraulic system has been developed utilizing on/off solenoid valve stacks. A handheld control unit with a membrane switch pad communicates with a valve interface module near each valve stack. The handheld unit and the interface modules each have microprocessor circuitry to provide intelligent distributed control. Self monitoring circuitry provides safety features and system diagnostics. Wiring harness assemblies connect the valve stacks to the interface modules. A retractile cable from the handheld unit to the trailer allows improved operator mobility and visibility. An infrared wireless interface between the trailer and handheld unit will also be available.

Minimizing Dynamic Rollover Propensity with Electronic Limited Slip Differentials

Vehicle rollover has the highest fatality rate among non-collision vehicle crashes. This paper introduces a control scheme with electronically controlled limited slip differential (ELSD) to prevent vehicle rollover. Although the analysis focuses on only an un-tripped and on-road scenario which is a small portion of vehicle rollover accidents, it intends to minimize the dynamic rollover propensity by meeting the National Highway Traffic Safety Administration's (NHTSA) fishhook test. A nonlinear model of planar vehicle dynamics with roll motion is analyzed, and the general characteristics of ELSD are presented. Based on that, a rollover mitigation algorithm is proposed. Finally, a computer simulation demonstrates the effectiveness of the rollover mitigation algorithm.

A simulation framework with a validated system model capable of estimating fuel consumption is a valuable tool in analysis and design of the hybrid vehicles. In particular, the framework can be used for (1) benchmarking the fuel economy achievable from alternate hybrid powertrain technologies, (2) investigating sensitivity of fuel savings with respect to design parameters (for example, component sizing), and (3) evaluating the performance of various supervisory control algorithms for energy management. This paper describes such a simulation framework that can be used to predict fuel economy of series hydraulic hybrid vehicle for any specified driver demand schedule (drive cycle), developed in MATLAB/Simulink. The key components of the series hydraulic hybrid vehicle are modeled using a combination of first principles and empirical data. A simplified driver model is included to follow the specified drive cycle.

Modeling and Sensorless Estimation for Single Spring Solenoids

This paper presents an empirical dynamic model of a single spring electromagnetic solenoid actuator system, including bounce, temperature effects and coil leakage inductance. The model neglects hysteresis and saturation, the aim being to compensate for these uncertainties through estimator robustness. The model is validated for all regions of operation and there is a good agreement between model and experimental data. A nonlinear (sliding mode) estimator is developed to estimate position and speed from current measurements. Since the estimator makes use of only current measurement it is given the name sensorless. The estimator is validated in simulation and experimentally. The novelty in this paper lies in the fact that accurate state estimation can be realized on a simple linear model using a robust observer theory. Also, the formulations for leakage inductance and coil temperature are unique.
