A Fresh Perspective on Hypoid Duty Cycle Severity

A new method is demonstrated for rating the “severity” of a hypoid gear set duty cycle (revolutions at torque) using the intercept of T-N curve to support gearset selection and sizing decision across vehicle programs. Historically, it has been customary to compute a cumulative damage (using Miner's Rule) for a rotating component duty cycle given a T-N curve slope and intercept for the component and failure mode of interest. The slope and intercept of a T-N curve is often proprietary to the axle manufacturer and are not published. Therefore, for upfront sizing and selection purposes representative T-N properties are used to assess relative component duty cycle severity via cumulative damage (non-dimensional quantity). A similar duty cycle severity rating can also be achieved by computing the intercept of the T-N curve instead of cumulative damage, which is the focus of this study.

A New Approach to Understanding Planetary Gear Train Efficiency and Powerflow

Understanding planetary gear efficiency is more involved than understanding efficiency of external gears because of the recirculating power that is inherent in planetary gear operation. There have been several publications going back several decades on this topic. However, many of these publications are mathematical in their approach and tend to be overlooked by practicing engineers. This paper brings a new, more visual and more intuitive approach to the problem. It uses lever diagrams, which have been a standard tool in the transmission engineer’s arsenal for almost four decades, to visualize the power flow and develop analytical expressions for the efficiency of simple and compound planetary gears. It then extends the approach to more complex gear trains.

A Nonlinear Model Predictive Control Strategy with a Disturbance Observer for Spark Ignition Engines with External EGR

This research proposes a control system for Spark Ignition (SI) engines with external Exhaust Gas Recirculation (EGR) based on model predictive control and a disturbance observer. The proposed Economic Nonlinear Model Predictive Controller (E-NMPC) tries to minimize fuel consumption for a number of engine cycles into the future given an Indicated Mean Effective Pressure (IMEP) tracking reference and abnormal combustion constraints like knock and combustion variability. A nonlinear optimization problem is formulated and solved in real time using Sequential Quadratic Programming (SQP) to obtain the desired control actuator set-points. An Extended Kalman Filter (EKF) based observer is applied to estimate engine states, combining both air path and cylinder dynamics. The EKF engine state(s) observer is augmented with disturbance estimation to account for modeling errors and/or sensor/actuator offset.

A Novel DoE based Front-End Airflow Target Setting Approach for Optimum HVAC Cool Down Performance

The front-end air flow conditions have a substantial impact on the cool down performance of a vehicle Heating, Ventilation and Air-Conditioning (HVAC) system. The performance of a mobile HVAC system is analyzed by conducting tests on the vehicle in a drive cell, subjecting it to different drive cycles. This now can be done virtually using system level simulation or one-dimensional (1D) tools. Target values for condenser air inlet velocity and temperature for these HVAC performance focused drive cycles needs to be established during the development phase to meet the cool down functional objectives of the vehicle. Thus, in the early stages of development, 1D tools play a major role. Condenser air flow should be sufficient and the temperature should be as low as possible at different vehicle operating conditions to have good air-conditioning (AC) performance.

A Robust Structure Analysis on Automotive Door Armrest

An automobile door is one vital commodity which has its role in vehicle’s function, strength, safety, dynamics and aesthetic parameters. The door system comprises of individual components and sub-assemblies such as door upper, bolster, armrest, door main panel, map-pocket, handle, speaker and tweeter grille. Among them, armrest is an integral part which provides function and also takes care of some safety parameter for the customers. The basic function of an armrest is to provide ergonomic relief to occupant for resting his hand. Along with this, it also facilitates occupant safety during a side impact collision by absorbing the energy and not imparting the reactive force on occupant. Thus an armrest has evolved as a feature of passive safety. The armrest design should be stiff enough to withstand required elbow load condition with-in the acceptable deflection criteria. On the other hand, armrest has to absorb the dynamic force by deflecting proportionally to the side impact load.

Assessing Fit and Finish Design Sensitivity by Mapping Measurements to Utility

This paper proposes a method to evaluate the sensitivity of the perceived quality of a panel interface design to variation in the measurements of fit and finish. The novelty of this approach is in the application of the concept of utility to fit and finish. The significance is in the ability to evaluate alternative designs with regard to perceived quality long before time and money are spent on their realization. In the automotive industry “fit and finish” is the term applied to the precision of the alignment of one part to another. Fit and finish gives the buyer a sense of the overall quality of the vehicle purely from an aesthetic perspective. Fit and finish is usually evaluated by the manufacturer through dimensional measurements of the gap and flushness conditions between panels.

Automobile Powertrain Sound Quality Development Using a Design for Six Sigma (DFSS) Approach

Automotive companies are studying to add extra value in their vehicles by enhancing powertrain sound quality. The objective is to create a brand sound that is unique and preferred by their customers since quietness is not always the most desired characteristic, especially for high-performance products. This paper describes the process of developing a brand powertrain sound for a high-performance vehicle using the DFSS methodology. Initially the customer's preferred sound was identified and analyzed. This was achieved by subjective evaluations through voice-of-customer clinics using vehicles of similar specifications. Objective data were acquired during several driving conditions. In order for the design process to be effective, it is very important to understand the relationship between subjective results and physical quantities of sound. Several sound quality metrics were calculated during the data analysis process.

Automotive Dimensional Quality Control with Geometry Tree Process

Geometry Tree is a term describing the product assembly structure and the manufacturing process for the product. The concept refers to the assembly structure of the final vehicle (the Part Tree) and the assembly process and tools for the final product (the Process Tree). In the past few years, the Geometry Tree-based quality process was piloted in the FCA US LLC assembly plants and has since evolved into a standardized quality control process. In the Part Tree process, the coordinated measurements and naming convention are enforced throughout the different levels of detailed products to sub-assemblies and measurement processes. The Process Tree, on the other hand, includes both prominently identified assembly tools and the mapping of key product characteristics to key assembly tools. The benefits of directly tying critical customer characteristics to actual machine components that have a high propensity to influence them is both preventive and reactive.

Degradation Analysis of Flexible Film Cables in an Automotive Environment

Automobiles have a high degree of mechanical and electrical complexity. However, product complexity has the accompanying effect of requiring high levels of design and process oversight. The net result is a product creation process which is prone to creating failures. These failures typically have their origin in an overall lack of complete understanding of the system in terms of materials, geometries and energy flows. Despite all of the engineering intentions, failures are inevitable, common, and must be dealt with accordingly. In the worst case, if a failure manifests itself into an observable failure the customer may have a negative experience. Therefore, it is imperative that design engineers, suppliers along with reliability professionals be able to assess the design risk. One approach to assess risk is the use of degradation analysis. Degradation analysis often provides more information than failure time data for assessing reliability and predicting the remnant life of a system.

Design of a Composite Structural Panel for High Volume Production

As CAFE requirements increase, automotive OEMs are pursuing innovative methods to lightweight their Body In Whites (BIWs). Within FCA US, this lightweighting research and development activity often occurs through Decoupled Innovation projects. A Decoupled Innovation team comprised of engineers from the BIW Structures Group, in collaboration with Tier 1 supplier Magna Exteriors, sought to re-design a loadbearing component on the BIW that would offer significant weight savings when the current steel component was replaced with a carbon fiber composite. This paper describes the design, development, physical validation and partnership that resulted in a composite Rear Package Shelf Assembly solution for a high-volume production vehicle. As the CAFE requirements loom closer and closer, these innovation-driven engineering activities are imperative to the successful lightweighting of FCA US vehicles.

Development and Application of an Objective Metric for Transient Engine Clatter Noise

Several powertrain noise phenomena have been studied over the years. Sound quality metrics, like loudness, sharpness, modulation, and tonality, among others, have been developed to characterize powertrain noises. While these readily available metrics work well on steady state and some transient noises, they do not correlate directly with subjective impressions. Moreover, it is difficult to assign a meaningful single rating for time varying noises that may also be associated with simultaneous variations in frequency content. This paper summarizes the process of creating a vehicle level objective metric and its application to blind noise samples to verify correlation with subjective impressions, particularly in association with clatter noise at moderate engine speeds (2000-3500 rpm) with light to moderate throttle tip-ins.

Development of a Nonlinear, Hysteretic and Frequency Dependent Bushing Model

An accurate bushing model is vital for vehicle dynamic simulation regarding fatigue life prediction. This paper introduces the Advanced Bushing Model (ABM) that was developed in MATLAB® environment, which gives high precision and fast simulation. The ABM is a time-domain model targeting for vehicle durability simulation. It dynamically captures bushing nonlinearities that occur on stiffness, damping and hysteresis, through a time-history-based fitting technique, compensated with frequency dependency functionality. Among the simulated and test-collected bushing loads, good correlations have been achieved for elastomer bushings and hydraulic engine mounts and validated with a random excitation signal. This ABM model has been integrated into a virtual shaker table (from a parallel project) as the engine mount model to simulate the mount load, and has shown acceptable prediction on fatigue damage.

Dimension Study of Punched Hole Using Conical Tipped Punches

Dimensional problems for punched holes on a sheet metal stamping part include being undersized and oversized. Some important relationships among tools and products, such as the effect of conical punch tip angle, are not fully understood. To study this effect, sheets of AA6016 aluminum and BH210 steel were punched by punches with different conical tip angles. The test method and test results are presented. The piercing force and withdrawing force when using conical punches were also studied. The results indicate that the oversize issue for a punched hole in a stamped panel is largely due to the combination of the conical tip effect and the stretching-release effect.

Effects of Punch Shapes and Cutting Configurations on the Dimensional Accuracy of Punched Holes on an AHSS Sheet

Dimensional accuracy of punched hole is an essential consideration for high-quality sheet metal forming. An out-of-shape hole can give rise to manufacturing issues in the subsequent production processes thus inducing quality defects on a vehicle body. To understand the effects of punch shapes and cutting configurations on punched hole diameter deviations, a systematical experimental study was conducted for multiple types of AHSS (DP1180, DP980, DP590) and one mild steel. Flat, conical and rooftop punches were tested respectively with three cutting clearances on each material. The measurement results indicated different diameter enlargement modes based on the punch profiles, and dimensional discrepancies were found to be more significant with the stronger materials and higher cutting clearance. To uncover the mechanism of punched hole enlargement, a series of finite element simulations were established for numerical investigation.

Evaluation of Prog-Die Wear Properties on Bare DP1180 Steel

The die wear up to 80,800 hits on a prog-die setup for bare DP1180 steel was investigated in real production condition. In total, 31 die inserts with the combination of 11 die materials and 9 coatings were evaluated. The analytical results of die service life for each insert were provided by examining the evolution of surface wear on inserts and formed parts. The moments of appearance of die defects, propagation of die defects, and catastrophic failure were determined. Moreover, the surface roughness of the formed parts for each die insert was characterized using Wyko NT110 machine. The objectives of the current study are to evaluate the die durability of various tooling materials and coatings for flange operations on bare DP 1180 steel and update OEM tooling standards based on the experimental results. The current study provides the guidance for the die material and coating selections in large volume production for next generation AHSSs.

Fleet Fatality Risk and its Sensitivity to Vehicle Mass Change in Frontal Vehicle-to-Vehicle Crashes, Using a Combined Empirical and Theoretical Model

The objective of this study is to analytically model the fatality risk in frontal vehicle-to-vehicle crashes of the current vehicle fleet, and its sensitivity to vehicle mass change. A model is built upon an empirical risk ratio-mass ratio relationship from field data and a theoretical mass ratio-velocity change ratio relationship dictated by conservation of momentum. The fatality risk of each vehicle is averaged over the closing velocity distribution to arrive at the mean fatality risks. The risks of the two vehicles are summed and averaged over all possible crash partners to find the societal mean fatality risk associated with a subject vehicle of a given mass from a fleet specified by a mass distribution function. Based on risk exponent and mass distribution from a recent fleet, the subject vehicle mean fatality risk is shown to increase, while at the same time that for the partner vehicles decreases, as the mass of the subject vehicle decreases.

SUV Aerodynamics has received increased attention as the stake this segments holds in the automotive market keeps growing year after year, as well as its direct impact on fuel economy. Understanding the key physics in order to accomplish both fuel efficient and aesthetic products is paramount, which indeed gave origin to a major initiative to foster collaborative aerodynamic research across academia and industry, the so-called DrivAer model. In addition to this sedan-based model, a new dedicated SUV generic model, called AeroSUV [1], has been introduced in 2019, also intended to provide a common framework for aerodynamic research for both experimental work and numerical simulation validation. The present paper provides an area of common ground for SUV bodywork design focused on aerodynamic drag reduction by investigating both Estate and Fast back configurations of the generic AeroSUV model.

HVAC System Bench Test Analysis for TXV Tuning

In today’s automotive industry, the A/C (Air-conditioning) system is emerging into a high level of technological growth to provide quick cooling, warm up and maintaining the air quality of the cabin during all-weather conditions. In HVAC system, TXV plays vital role by separating high side to low side of vapor compression refrigeration system. It also regulates the amount of refrigerant flow to the evaporator based on A/C system load. The HVAC system bench laboratory conducts the test at different system load conditions to evaluate the outputs from tests during initial development stage to select the right TXV in terms of capacity and Superheat set point for a given system. This process is critical in HVAC developmental activity, since mule cars will be equipped with selected TXV for initial assessment of the system performance.

New Half Shaft Bench Test Methodology for NVH Characterization

The main purpose of this paper is to develop a reliable bench test to understand the vibratory behavior of the half shafts under applied torque comparable to an idle condition. In some cases, the half shaft path is a major factor influencing the idle vibration in the vehicle. At idle condition vehicle vibrations are caused by engine excitation and then they pass through different paths to the body structure. Half shaft manufacturers generally characterize shaft joints for their frictional behavior and typically there is no data for vibration characteristics of the half shaft under idle conditions. However, for predictive risk management, the vibratory behavior of the half shaft needs to be identified. This can be achieved from measured frequency response functions under preloaded test conditions.

Novel Methodology to Compute Halfshaft Joint Forces and Virtually Simulate Powertrain Wiggle

Vibrations affect vehicle occupants and should be prevented early in design process. Powertrain (PT) wiggle is one of the well-known issues. It is the 3rd order lateral vibration, forced by half shaft inner LH/RH plunging tripod joints [1,2]. Lateral PT resonance (7-15Hz) occurs at certain vehicle speed during acceleration and may excite lateral, pitch and roll PT modes. Typically, PT wiggle occurs in speed range of 5-25kph. Vibration is noticeable on driver and passenger seats mostly in lateral direction. The inner half shaft joints are the major source of vibration. Unfortunately, existing MBD tools like Adams [3] are missing detailed tripod joint representation because of complex mechanical interactions inside the joint. At least three sliding contacts between tripod rollers and joint housing, lubricant inside the can and combination of rotation and plunging make the modeling too complicated.
