1-D Modeling of Transient Engine Operations Using Data Generated by a CFD Code

Transient engine operations are modeled and simulated with a 1-D code (GT Power) using heat release and emission data computed by a 3-D CFD code (Kiva3). During each iteration step of a transient engine simulation, the 1-D code utilizes the 3-D data to interpolate the values for heat release and emissions. The 3-D CFD computations were performed for the compression and combustion stroke of strategically chosen engine operating points considering engine speed, torque and excess air. The 3-D inlet conditions were obtained from the 1-D code, which utilized 3-D heat release data from the previous 1-D unsteady computations. In most cases, only two different sets of 3-D input data are needed to interpolate the transient phase between two engine operating points. This keeps the computation time at a reasonable level. The results are demonstrated on the load response of a generator which is driven by a medium-speed diesel engine.

3D Simulation Models Simplified to 2D Planar/Axisymmetric Problems in Automotive Structures

In automotive FEA analysis, there are many components or assemblies which can be simplified to two-dimensional (2D) plane or axisymmetric analytical problems instead of three-dimensional (3D) simulation models for quick modeling and efficient analysis to meet the timing in the design development process, especially in the advanced design phase and iteration studies. Even though some situations are not perfectly planar or axisymmetric problems, they may still be approximated in 2D planar or axisymmetric models, achieving results accurate enough to meet engineering requirements. In this paper, the authors have presented and summarized several complex 3D analytical situations which can be replaced by simplified plane axisymmetric models or 2D plane strain analytical models.

3rd Generation AHSS Virtual and Physical Stamping Evaluation

Developing lightweight, stiff and crash-resistant vehicle body structures requires a balance between part geometry and material properties. High strength materials suitable for crash resistance impose geometry limitations on depth of draw, radii and wall angles that reduce geometric efficiency. The introduction of 3rd generation Advanced High Strength Steels (AHSS) can potentially change the relationship between strength and geometry and enable simultaneous improvements in both. This paper will demonstrate applicability of 3rd generation AHSS with higher strength and ductility to replace the 780 MPa Dual Phase steel in a sill reinforcement on the current Jeep Cherokee. The focus will be on formability, beginning with virtual simulation and continuing through a demonstration run on the current production stamping tools and press.

A 2-D Computational Model Describing the Flow and Filtration Characteristics of a Ceramic Diesel Particulate Trap

A 2-D computational model was developed to describe the flow and filtration processes, in a honeycomb structured ceramic diesel particulate trap. This model describes the steady state trap loading, as well as the transient behavior of the flow and filtration processes. The theoretical model includes the effect of a copper fuel additive on trap loading and transient operation. The convective terms were based on a 2-D analytical flow field solution derived from the conservation of mass and momentum equations. The filtration theory incorporated in the time dependent numerical code included the diffusion, inertia, and direct interception mechanisms. Based on a measured upstream particle size distribution, using the filtration theory, the downstream particle size distribution was calculated. The theoretical filtration efficiency, based on particle size distribution, agreed very well (within 1%) with experimental data for a number of different cases.

A 2-D Computational Model Describing the Heat Transfer, Reaction Kinetics and Regeneration Characteristics of a Ceramic Diesel Particulate Trap

A 2-D CFD model was developed to describe the heat transfer, and reaction kinetics in a honeycomb structured ceramic diesel particulate trap. This model describes the steady state as well as the transient behavior of the flow and heat transfer during the trap regeneration processes. The trap temperature profile was determined by numerically solving the 2-D unsteady energy equation including the convective, heat conduction and viscous dissipation terms. The convective terms were based on a 2-D analytical flow field solution derived from the conservation of mass and momentum equations (Opris, 1997). The reaction kinetics were described using a discretized first order Arrhenius function. The 2-D term describing the reaction kinetics and particulate matter conservation of mass was added to the energy equation as a source term in order to represent the particulate matter oxidation. The filtration model describes the particulate matter accumulation in the trap.

A Case Study on Clean Side Duct Radiated Shell Noise Prediction

Engine air induction shell noise is a structure borne noise that radiates from the surface of the air induction system. The noise is driven by pulsating engine induction air and is perceived as annoying by vehicle passengers. The problem is aggravated by the vehicle design demands for low weight components packaged in an increasingly tight under hood environment. Shell noise problems are often not discovered until production intent parts are available and tested on the vehicle. Part changes are often necessary which threatens program timing. Shell noise should be analyzed in the air induction system design phase and a good shell noise analytical process and targets must be defined. Several air induction clean side ducts are selected for this study. The ducts shell noise is assessed in terms of material strength and structural stiffness. A measurement process is developed to evaluate shell noise of the air induction components. Noise levels are measured inside of the clean side ducts.

A Case Study on Reducing the Fuel Pulse Noise from Gasoline Engine Injectors

There are many noise sources from the vehicle fuel system to generate noise inside a vehicle. Among them, the pressure pulsation due to the rapid opening and closing of gasoline engine injectors can cause undesirable fuel pulse noise. As the pressure pulsation propagates in the fuel supply line toward to rear end of the vehicle, the pressure energy is transferred from fuel lines to the vehicle underbody through clips and into the passenger compartment. It is crucial to attenuate the pressure pulsation inside the fuel line to reduce the fuel pulse noise. In this paper, a case study on developing an effective countermeasure to reduce the objectionable fuel pulse noise of a V8 gasoline injection system at engine idle condition is presented. First, the interior noise of a prototype vehicle was tested and the objectionable fuel pulse noise is exhibited. The problem frequency ranges of the pulse noise were identified.

A Cloud-Based Simulation and Testing Framework for Large-Scale EV Charging Energy Management and Charging Control

The emerging need of building an efficient Electric Vehicle (EV) charging infrastructure requires the investigation of all aspects of Vehicle-Grid Integration (VGI), including the impact of EV charging on the grid, optimal EV charging control at scale, and communication interoperability. This paper presents a cloud-based simulation and testing platform for the development and Hardware-in-the-Loop (HIL) testing of VGI technologies. Although the HIL testing of a single charging station has been widely performed, the HIL testing of spatially distributed EV charging stations and communication interoperability is limited. To fill this gap, the presented platform is developed that consists of multiple subsystems: a real-time power system simulator (OPAL-RT), ISO 15118 EV Charge Scheduler System (EVCSS), and a Smart Energy Plaza (SEP) with various types of charging stations, solar panels, and energy storage systems.

A Comparative Analysis for Optimal Control of Power Split in a Fuel Cell Hybrid Electric Vehicle

Power split in Fuel Cell Hybrid Electric Vehicles (FCHEVs) has been controlled using different strategies ranging from rule-based to optimal control. Dynamic Programming (DP) and Model Predictive Control (MPC) are two common optimal control strategies used in optimization of the power split in FCHEVs with a trade-off between global optimality of the solution and online implementation of the controller. In this paper, both control strategies are developed and tested on a FC/battery vehicle model, and the results are compared in terms of total energy consumption. In addition, the effects of the MPC prediction horizon length on the controller performance are studied. Results show that by using the DP strategy, up to 12% less total energy consumption is achieved compared to MPC for a charge sustaining mode in the Urban Dynamometer Driving Schedule (UDDS) drive cycle.

A Comparison Between Power Injection and Impulse Response Decay Methods for Estimating Frequency Averaged Loss Factors for SEA

Damping measurements on vehicle subsystems are rarely straightforward due to the complexity of the dynamic interaction of system joints, trim, and geometry. Various experimental techniques can be used for damping estimation, such as frequency domain modal analysis curve-fitting methods, time domain decay-rate methods, and other methods based on energy and wave propagation. Each method has its own set of advantages and drawbacks. This paper describes an analytical and an experimental comparison between two, widely used loss factor estimation techniques frequently used in Statistical Energy Analysis (SEA). The single subsystem Power Injection Method (PIM) and the Impulse Response Decay Method (IRDM) were compared using analytical models of a variety of simulated simple spring-mass-damper systems. Frequency averaged loss factor values were estimated from both methods for comparison.

A Comparison of Time-Averaged Piston Temperatures and Surface Heat Flux Between a Direct-Fuel Injected and Carbureted Two-Stroke Engine

Time-averaged temperatures at critical locations on the piston of a direct-fuel injected, two-stroke, 388 cm3, research engine were measured using an infrared telemetry device. The piston temperatures were compared to data [7] of a carbureted version of the two-stroke engine, that was operated at comparable conditions. All temperatures were obtained at wide open throttle, and varying engine speeds (2000-4500 rpm, at 500 rpm intervals). The temperatures were measured in a configuration that allowed for axial heat flux to be determined through the piston. The heat flux was compared to carbureted data [8] obtained using measured piston temperatures as boundary conditions for a computer model, and solving for the heat flux. The direct-fuel-injected piston temperatures and heat fluxes were significantly higher than the carbureted piston. On the exhaust side of the piston, the direct-fuel injected piston temperatures ranged from 33-73 °C higher than the conventional carbureted piston.

A Comprehensive Approach for Estimation of Automotive Component Life due to Thermal Effects

Due to stringent environmental requirements, the vehicle under-hood and underbody temperatures have been steadily increasing. The increased temperatures affect components life and therefore, more thermal protection measures may be necessary. In this paper, we present an algorithm for estimation of automotive component life due to thermal effects through the vehicle life. Traditional approaches consider only the maximum temperature that a component will experience during severe driving maneuvers. However, that approach does not consider the time duration or frequency of exposure to temperature. We have envisioned a more realistic and science based approach to estimate component life based on vehicle duty cycles, component temperature profile, frequency and characteristics of material thermal degradation. In the proposed algorithm, a transient thermal analysis model provides the exhaust gas and exhaust surface temperatures for all exhaust system segments, and for any driving scenario.

A Comprehensive Study of Hole Punching Force for AHSS

The elevated strength of advanced high strength steels (AHSS) leads to enormous challenges for the sheet metal processing, one of which is hole punching operation. The total tonnage must be estimated at each trimming stage to ensure successful cutting and protect the press machine. This paper presents the effects of hole punch configurations on the punching force with the consideration of punch shape, cutting clearance and material grade. The hole punching experiments were performed with DP590, DP980, DP1180 and one mild steel as a reference. The punching force coefficient is defined and presents a negative correlation with the material strength based on the experimental data. Surface quality was examined to analyze the damage accumulation during the punching process. The cutting mechanisms with various punch shapes were revealed through an extensive finite element simulation study.

A Computational and Experimental Analysis of the Flow Around a Blunt-Base Vehicle

This paper describes the results of experiments that were performed using a Ground Research Vehicle (GRV) at the National Aeronautics and Space Administration's (NASA) Dryden Flight Research Center in Edwards, CA and a comparison with computational results. The GRV is a modified 1984 General Motors (GMC) van and measures 40 feet long and 9 feet high, with a base area of 83 by 83, and it weighs 10260 lbs and holds a crew of up to three. Air data is measured from a nose-boom, 2 global positioning (GPS) units, and an absolute Honeywell Pressure Transducer with 4 Electronic Signal Processor (ESP) scanners and 64 surface pressure ports. This allows for detailed measurements of the surface pressure profiles around the vehicle. The total vehicle drag is estimated from coast-down tests, while the pressure component of the drag force may be calculated by integrating the pressure profiles on the front and base of the vehicle.

This paper presents an overview of the connected controls and optimization system for vehicle dynamics and powertrain operation on a light-duty plug-in multi-mode hybrid electric vehicle developed as part of the DOE ARPA-E NEXTCAR program by Michigan Technological University in partnership with General Motors Co. The objective is to enable a 20% reduction in overall energy consumption and a 6% increase in electric vehicle range of a plug-in hybrid electric vehicle through the utilization of connected and automated vehicle technologies. Technologies developed to achieve this goal were developed in two categories, the vehicle control level and the powertrain control level. Tools at the vehicle control level include Eco Routing, Speed Harmonization, Eco Approach and Departure and in-situ vehicle parameter characterization.

Due to the increase in heat wave across the globe, maintaining the thermal comfort of passengers in a vehicle is becoming a challenge. Considering global warming, there is a need to shift towards greener refrigerants which in itself causes a marginal degradation in the Heating Ventilation and Air Conditioning (HVAC) system performance. Also the emission norms and regulations demanding for a smaller engine if not for a hybrid or electric vehicle, there is a need for optimally designing the HVAC system since it is directly related with the efficiency of the vehicle and also plays a vital role in the customer comfort. Hence maintaining the comfort level of the passengers needs further exploration and challenging rather than optimizing the HVAC system alone in the competitive market. Conventionally for given system where we need sufficient cooling, the capacity of the components can be increased in order to meet the customer comfort.

A DFSS Approach to Optimize the Second Row Floor Duct Using Parametric Modelling

The main function of mobile air conditioning system in a vehicle is to provide the thermal comfort to the occupants sitting inside the vehicle at all environmental conditions. The function of ducts is to get the sufficient airflow from the HVAC system and distribute the airflow evenly throughout the cabin. In this paper, the focus is to optimize the rear passenger floor duct system to meet the target requirements through design for six sigma (DFSS) methodology. Computational fluid dynamics analysis (CFD) has been used extensively to optimize system performance and shorten the product development time. In this methodology, a parametric modeling of floor duct design using the factors such as crossectional area, duct length, insulation type, insulation thickness and thickness of duct were created using CATIA. L12 orthogonal design array matrix has been created and the 3D CFD analysis has been carried out individually to check the velocity and temperature.

A Decision Based Mobility Model for Semi and Fully Autonomous Vehicles

With the emergence of intelligent ground vehicles, an objective evaluation of vehicle mobility has become an even more challenging task. Vehicle mobility refers to the ability of a ground vehicle to traverse from one point to another, preferably in an optimal way. Numerous techniques exist for evaluating the mobility of vehicles on paved roads, both quantitatively and qualitatively, however, capabilities to evaluate their off-road performance remains limited. Whereas a vehicle’s off-road mobility may be significantly enhanced with intelligence, it also introduces many new variables into the decision making process that must be considered. In this paper, we present a decision analytic framework to accomplish this task. In our approach, a vehicle’s mobility is modeled using an operator’s preferences over multiple mobility attributes of concern. We also provide a method to analyze various operating scenarios including the ability to mitigate uncertainty in the vehicles inputs.

A Dynamic Programming Algorithm for HEV Powertrains Using Battery Power as State Variable

One of the first steps in powertrain design is to assess its best performance and consumption in a virtual phase. Regarding hybrid electric vehicles (HEVs), it is important to define the best mode profile through a cycle in order to maximize fuel economy. To assist in that task, several off-line optimization algorithms were developed, with Dynamic Programming (DP) being the most common one. The DP algorithm generates the control actions that will result in the most optimal fuel economy of the powertrain for a known driving cycle. Although this method results in the global optimum behavior, the DP tool comes with a high computational cost. The charge-sustaining requirement and the necessity of capturing extremely small variations in the battery state of charge (SOC) makes this state vector an enormous variable. As things move fast in the industry, a rapid tool with the same performance is required.

A Model and the Methodology for Determining Wear Particle Generation Rate and Filter Efficiency in a Diesel Engine Using Ferrography

Monitoring of the wear rate of a diesel engine will yield valuable information regarding the wear mechanism within a diesel engine and ultimately will improve the predictions of failing engines and/or their components to allow preventive maintenance which will prolong the life of the engine. A mathematical model was developed that describes the wear particle concentration as a function of time in a diesel engine. This model contains engine and lubrication system parameters that determine the concentration of wear particles in the engine sump. These variables are the oil system volume, oil flow rate, particle generation rate, filtering efficiency and the initial particle concentration. The model has been employed to study the wear particle concentrations in the sump and the mass of particles in the filter for the Cummins VT-903 diesel engine.
