1000-Hour Durability Evaluation of a Prototype 2007 Diesel Engine with Aftertreatment Using B20 Biodiesel Fuel

A prototype 2007 ISL Cummins diesel engine equipped with a diesel oxidation catalyst (DOC), diesel particle filter (DPF), variable geometry turbocharger (VGT), and cooled exhaust gas recirculation (EGR) was tested at Southwest Research Institute (SwRI) under a high-load accelerated durability cycle for 1000 hours with B20 soy-based biodiesel blends and ultra-low sulfur diesel (ULSD) fuel to determine the impact of B20 on engine durability, performance, emissions, and fuel consumption. At the completion of the 1000-hour test, a thorough engine teardown evaluation of the overhead, power transfer, cylinder, cooling, lube, air handling, gaskets, aftertreatment, and fuel system parts was performed. The engine operated successfully with no biodiesel-related failures. Results indicate that engine performance was essentially the same when tested at 125 and 1000 hours of accumulated durability operation.

A Capacity Oriented Quality Assurance Method by Using Modular Containerized Test Cells

The requirements for diesel and gasoline engines are continuously increasing with respect to emissions, fuel consumption and durability. Besides the engine development process the quality of the production engine itself has to be ensured. This paper discusses alternative philosophies and approaches in terms of the quality management process. Based on a detailed analysis of the required equipment advanced solutions are presented. Modular containerized test cells are described being equipped exactly to the current testing task ready to use in low infrastructure. The testing capacity of the facility can be adjusted to the actual production volume by simply removing or adding modular test cells. Thus, at every facility the testing tasks can be executed successfully and the investment can be kept low.

Accurately characterizing vehicle drive cycles plays a fundamental role in assessing the performance of new vehicle technologies. Repeatable, short duration representative drive cycles facilitate more informed decision making, resulting in improved test procedures and more successful vehicle designs. With continued growth in the deployment of onboard telematics systems employing global positioning systems (GPS), large scale, low cost collection of real-world vehicle drive cycle data has become a reality. As a result of these technological advances, researchers, designers, and engineers are no longer constrained by lack of operating data when developing and optimizing technology, but rather by resources available for testing and simulation. Experimental testing is expensive and time consuming, therefore the need exists for a fast and accurate means of generating representative cycles from large volumes of real-world driving data.

A Modular Battery Management System for HEVs

Proper electric and thermal management of an HEV battery pack, consisting of many modules of cells, is imperative. During operation, voltage and temperature differences in the modules/cells can lead to electrical imbalances from module to module and decrease pack performance by as much as 25%. An active battery management system (BMS) is a must to monitor, control, and balance the pack. The University of Toledo, with funding from the U.S. Department of Energy and in collaboration with DaimlerChrysler and the National Renewable Energy Laboratory has developed a modular battery management system for HEVs. This modular unit is a 2nd generation system, as compared to a previous 1st generation centralized system. This 2nd generation prototype can balance a battery pack based on cell-to-cell measurements and active equalization. The system was designed to work with several battery types, including lithium ion, NiMH, or lead acid.

Advanced technologies such as direct injection DI, turbocharging and variable valve timing, have lead to a significant evolution of the gasoline engine with positive effects on driving pleasure, fuel consumption and emissions. Today's developments are primarily focused on the implementation of improved full load characteristics for driving performance and fuel consumption reduction with stoichiometric operation, following the downsizing approach in combination with turbocharging and high specific power. The requirements of a relatively small cylinder displacement with high specific power and a wide flexibility of DI injection specifications lead to competing development targets and additionally to a high number of degrees of freedom during optimization. In order to successfully approach an optimum solution, FEV has evolved an advanced development methodology, which is based on the combination of simulation, optical diagnostics and engine thermodynamics testing.

A New Approach to Boost Pressure and EGR Rate Control Development for HD Truck Engines with VGT

Future HD Diesel engine technology is facing a combination of both extremely low exhaust emission standards (US 2002/2004, EURO IV and later US 2007, EURO V) and new engine test procedures such as the European Transient Cycle (ETC) in Europe and the Not-to-Exceed Area (NTE) in the US). Customers furthermore require increased engine performance, improved efficiency, and long-term durability. In order to achieve all targets simultaneously, future HD Diesel engines must have improved fuel injection and combustion systems and utilize suitable technologies such as exhaust gas recirculation (EGR), variable geometry turbine turbocharger systems (VGT) and exhaust gas after-treatment systems. Future systems require precision controlled EGR in combination with a VGT-turbocharger during transient operation. This will require new strategies and calibration for the Electronic Engine Control Unit (ECU).

A New Automotive Air Conditioning System Simulation Tool Developed in MATLAB/Simulink

Accurate evaluation of vehicles' transient total power requirement helps achieving further improvements in vehicle fuel efficiency. When operated, the air-conditioning (A/C) system is the largest auxiliary load on a vehicle, therefore accurate evaluation of the load it places on the vehicle's engine and/or energy storage system is especially important. Vehicle simulation models, such as "Autonomie," have been used by OEMs to evaluate vehicles' energy performance. However, the load from the A/C system on the engine or on the energy storage system has not always been modeled in sufficient detail. A transient A/C simulation tool incorporated into vehicle simulation models would also provide a tool for developing more efficient A/C systems through a thorough consideration of the transient A/C system performance. The dynamic system simulation software MATLAB/Simulink® is frequently used by vehicle controls engineers to develop new and more efficient vehicle energy system controls.

A New TEHD Approach for Sophisticated Simulation of Journal Bearings

The new Thermo-Elasto-Hydro-Dynamic (TEHD) code developed by FEV, is designed to improve the predictability of journal bearing designs and thereby increase the reliability of safety factors in the development of highly loaded internal combustion engines. Advanced analysis tools are evaluated by their performance as well as by their ease of use. High performance means on the one hand: taking into account all the important characteristics, like bearing elasticity or cavitation effects, to mention only some major parameters for modern journal bearing analysis. On the other hand: an economic run-time behavior must be a key feature concerning usability of the TEHD-demands for daily development praxis. Ease of use means also, that the TEHD model can easily be used as a plug-in routine of an already existing software package that is well known to the development departments.

A Second Life for Electric Vehicle Batteries: Answering Questions on Battery Degradation and Value

Battery second use-putting used plug-in electric vehicle (PEV) batteries into secondary service following their automotive tenure-has been proposed as a means to decrease the cost of PEVs while providing low cost energy storage to other fields (e.g., electric utility markets). To understand the value of used automotive batteries, however, we must first answer several key questions related to battery degradation, including: How long will PEV batteries last in automotive service? How healthy will PEV batteries be when they leave automotive service? How long will retired PEV batteries last in second-use service? How well can we best predict the second-use lifetime of a used automotive battery? Under the support of the U.S. Department of Energy's Vehicle Technologies Office, the National Renewable Energy Laboratory has developed a methodology and the requisite tools to answer these questions, including the Battery Lifetime Simulation Tool (BLAST).

Battery electric vehicles (BEVs) offer the potential to reduce both oil imports and greenhouse gas emissions, but high upfront costs, battery-limited vehicle range, and concern over high battery replacement costs may discourage potential buyers. A subscription model in which a service provider owns the battery and supplies access to battery swapping infrastructure could reduce upfront and battery replacement costs with a predictable monthly fee, while expanding BEV range. Assessing the costs and benefits of such a proposal are complicated by many factors, including customer drive patterns, the amount of required infrastructure, battery life, etc. The National Renewable Energy Laboratory has applied its Battery Ownership Model to compare the economics and utility of BEV battery swapping service plan options to more traditional direct ownership options.

Accelerated market penetration of plug-in electric vehicles (PEVs) is presently restricted by the high cost of batteries. Deployment of grid-connected energy storage, which could increase the reliability, efficiency, and cleanliness of the grid, is similarly inhibited by the cost of batteries. Research, development, and manufacturing are underway to reduce cost by lowering material costs, enhance process efficiencies, and increase production volumes. Another approach under consideration is to recover a fraction of the battery cost after the battery has been retired from vehicular service via reuse in other applications, where it may still have sufficient performance to meet the requirements of other energy-storage applications.

ADOPT: A Historically Validated Light Duty Vehicle Consumer Choice Model

The Automotive Deployment Options Projection Tool (ADOPT) is a light-duty vehicle consumer choice and stock model supported by the U.S. Department of Energy's Vehicle Technologies Office. It estimates technology improvement impacts on future U.S. light-duty vehicles sales, petroleum use, and greenhouse gas emissions. ADOPT uses techniques from the multinomial logit method and the mixed logit method to estimate vehicle sales. Specifically, it estimate sales based on the weighted value of key attributes including vehicle price, fuel cost, acceleration, range and usable volume. The average importance of several attributes changes nonlinearly across its range and changes with income. For several attributes, a distribution of importance around the average value is used to represent consumer heterogeneity. The majority of existing vehicle makes, models, and trims are included to fully represent the market. The Corporate Average Fuel Economy regulations are enforced.

Adaptive Energy Management Strategy for Fuel Cell Hybrid Vehicles

Fuel cell hybrid vehicles (FCHVs) use an energy management strategy to partition the power supplied by the fuel cell and energy storage system (ESS). This paper presents an adaptive energy management strategy, created in the ADVISOR™ software, for a series FCHV. The strategy uses a local or “real-time” optimization approach, which aims to reduce total energy consumption at each instantaneous time interval by dynamically adjusting the amount of power supplied by the fuel cell and ESS. Compared with a static control strategy, the adaptive strategy improved the simulated FCHV's fuel economy by 1.4%-8.5%, depending on the drive cycle.

Advanced Combustion for Low Emissions and High Efficiency Part 1: Impact of Engine Hardware on HCCI Combustion

Two single-cylinder diesel engines were optimised for advanced combustion performance by means of practical and cumulative hardware enhancements that are likely to be used to meet Euro 5 and 6 emissions limits and beyond. These enhancements included high fuel injection pressures, high EGR levels and charge cooling, increased swirl, and a fixed combustion phasing, providing low engine-out emissions of NOx and PM with engine efficiencies equivalent to today's diesel engines. These combustion conditions approach those of Homogeneous Charge Compression Ignition (HCCI), especially at the lower part-load operating points. Four fuels exhibiting a range of ignition quality, volatility, and aromatics contents were used to evaluate the performance of these hardware enhancements on engine-out emissions, performance, and noise levels.

Advanced Combustion for Low Emissions and High Efficiency Part 2: Impact of Fuel Properties on HCCI Combustion

A broad range of diesel, kerosene, and gasoline-like fuels has been tested in a single-cylinder diesel engine optimized for advanced combustion performance. These fuels were selected in order to better understand the effects of ignition quality, volatility, and molecular composition on engine-out emissions, performance, and noise levels. Low-level biofuel blends, both biodiesel (FAME) and ethanol, were included in the fuel set in order to test for short-term advantages or disadvantages. The diesel engine optimized in Part 1 of this study included cumulative engine hardware enhancements that are likely to be used to meet Euro 6 emissions limits and beyond, in part by operating under conditions of Homogeneous Charge Compression Ignition (HCCI), at least over some portions of the speed and load map.

Advancing Platooning with ADAS Control Integration and Assessment Test Results

The application of cooperative adaptive cruise control (CACC) to heavy-duty trucks known as truck platooning has shown fuel economy improvements over test track ideal driving conditions. However, there are limited test data available to assess the performance of CACC under real-world driving conditions. As part of the Cummins-led U.S. Department of Energy Funding Opportunity Announcement award project, truck platooning with CACC has been tested under real-world driving conditions and the results are presented in this paper. First, real-world driving conditions are characterized with the National Renewable Energy Laboratory’s Fleet DNA database to define the test factors. The key test factors impacting long-haul truck fuel economy were identified as terrain and highway traffic with and without advanced driver-assistance systems (ADAS).

An Emission and Performance Comparison of the Natural Gas Cummins Westport Inc. C-Gas Plus Versus Diesel in Heavy-Duty Trucks

Cummins Westport Inc. (CWI) released for production the latest version of its C8.3G natural gas engine, the C Gas Plus, in July 2001. This engine has increased ratings for horsepower and torque, a full-authority engine controller, wide tolerance to natural gas fuel (the minimum methane number is 65), and improved diagnostics capability. The C Gas Plus also meets the California Air Resources Board optional low-NOx (2.0 g/bhp-h) emission standard for automotive and urban buses. Two pre-production C Gas Plus engines were operated in a Viking Freight fleet for 12 months as part of the U.S. Department of Energy's Fuels Utilization Program. In-use exhaust emissions, fuel economy, and fuel cost were collected and compared with similar 1997 Cummins C8.3 diesel tractors. CWI and the West Virginia University developed an ad-hoc test cycle to simulate the Viking Freight fleet duty cycle from in-service data collected with data loggers.
