1983 Ford Ranger Truck HSLA Steel Wheel

The demand for improved fuel economy in both cars and trucks has emphasized the need for lighter weight components. The application of high strength steel to wheels, both rim and disc, represents a significant opportunity for the automotive industry. This paper discusses the Ranger HSLA wheel program that achieved a 9.7 lbs. per vehicle weight savings relative to a plain carbon steel wheel of the same design. It describes the Ranger wheel specifications, the material selection, the metallurgical considerations of applying HSLA to wheels, and HSLA arc and flash butt welding. The Ranger wheel design and the development of the manufacturing process is discussed, including design modifications to accommodate the lighter gage. The results demonstrate that wheels can be successfully manufactured from low sulfur 60XK HSLA steel in a conventional high volume process (stamped disc and rolled rim) to meet all wheel performance requirements and achieve a significant weight reduction.

A Dynamometer Study of Off-Cycle Exhaust Emissions - The Auto/Oil Air Quality Improvement Research Program

Four vehicle fleets, consisting of 3 to 4 vehicles each, were emission tested on a 48″ roll chassis dynamometer using both the FTP urban dynamometer driving cycle and the REP05 driving cycle. The REP05 cycle was developed to test vehicles under high speed and high load conditions not included in the FTP. The vehicle fleets consisted of 1989 light-duty gasoline vehicles, 1992-93 limited production FFV/VFV methanol vehicles, 1992-93 compressed natural gas (CNG) vehicles and their gasoline counterparts, and a 1992 production and two prototype ethanol FFV/VFV vehicles. All vehicles (except the dedicated CNG vehicles) were tested using Auto/Oil AQIRP fuels A and C2. Other fuels used were M85 blended from A and C2, E85 blended from C1, which is similar to C2 but without MTBE, and four CNG fuels representing the range of in-use CNG fuels. In addition to bag measurements, tailpipe exhaust concentration and A/F data were collected once per second throughout every test.

Although there was a safety awareness from the earliest days of the automobile, systematic approaches to designing for safety became more widespread after 1950 when large numbers of vehicles came into use in both the United States and Europe, and governments in both continents undertook a widespread highway development. Industry response to safety objectives and also to government regulation has produced a large number of safety enhancing engineering developments, including radial tires, disc brakes, anti-lock brakes, improved vehicle lighting systems, better highway sign support poles, padded instrument panels, better windshield retention systems, collapsible hood structures, accident sensitive fuel pump shut-off valves, and other items. A significant development was the design of the energy absorbing front structures.

A Fuzzy Inference System for Understeer/Oversteer Detection Towards Model-Free Stability Control

In this paper, a soft computing approach to a model-free vehicle stability control (VSC) algorithm is presented. The objective is to create a fuzzy inference system (FIS) that is robust enough to operate in a multitude of vehicle conditions (load, tire wear, alignment), and road conditions while at the same time providing optimal vehicle stability by detecting and minimizing loss of traction. In this approach, an adaptive neuro-fuzzy inference system (ANFIS) is generated using previously collected data to train and optimize the performance of the fuzzy logic VSC algorithm. This paper outlines the FIS detection algorithm and its benefits over a model-based approach. The performance of the FIS-based VSC is evaluated via a co-simulation of MATLAB/Simulink and CarSim model of the vehicle under various road and load conditions. The results showed that the proposed algorithm is capable of accurately indicating unstable vehicle behavior for two different types of vehicles (SUV and Sedan).

A Generic Methodology for Chamber Flame Geometry Modeling

Combustion flame geometry calculation is a critical task in the design and analysis of combustion engine chamber. Combustion flame directly influences the fuel economy, engine performance and efficiency. Currently, many of the flame geometry calculation methods assume certain specific chamber and piston top shapes and make some approximations to them. Even further, most methods can not handle multiple spark plug set-ups. Consequently, most of the current flame geometry calculation methods do not give accurate results and have some built-in limitations. They are particularly poor for adapting to any kind of new chamber geometry and spark plug set-up design. This report presents a novel methodology which allows the accurate calculation of flame geometry regardless of the chamber geometry and the number of spark plugs. In this methodology, solid models are used to represent the components within the chamber and unique attributes (colors) are attached respectively to these components.

A Mainstream Test Methodology for Developing a Vehicle Equipped with an Electronic Stability Control System

There have been many articles published in the last decade or so concerning the components of an electronic stability control (ESC) system, as well as numerous statistical studies that attempt to predict the effectiveness of such systems relative to crash involvement. The literature however is free from papers that discuss how engineers might develop such systems in order to achieve desired steering, handling, and stability performance. This task is complicated by the fact that stability control systems are very complex and their designs and what they can do have changed considerably over the years. These systems also differ from manufacturer to manufacturer and from vehicle to vehicle in a given maker of automobiles. In terms of ESC hardware, differences can include all the components as well as the addition or absence of roll rate sensors or active steering gears to name a few.

A subjective in-vehicle evaluation system is generally used to evaluate brake noise. This approach is quite dependent on analysis procedure, individual hearing abilities, individual tolerance level to the noise, the vehicle condition, road conditions and weather conditions. Due to the resultant subjective rating's dependence on these non-controllable factors, it was decided to develop an empirical laboratory technique using the brake dynamometer with sensitive noise measuring equipment to collect sufficient data on brake noise to allow engineers to study brake noise problems.

A Model-Free Stability Control Design Scheme with Active Steering Actuator Sets

This paper presents the application of a proposed fuzzy inference system as part of a stability control design scheme implemented with active steering actuator sets. The fuzzy inference system is used to detect the level of overseer/understeer at the high level and a speed-adaptive activation module determines whether an active front steering, active rear steering, or active 4 wheel steering is suited to improve vehicle handling stability. The resulting model-free system is capable of minimizing the amount of model calibration during the vehicle stability control development process as well as improving vehicle performance and stability over a wide range of vehicle and road conditions. A simulation study will be presented that evaluates the proposed scheme and compares the effectiveness of active front steer (AFS) and active rear steer (ARS) in enhancing the vehicle performance. Both time and frequency domain results are presented.

A Preliminary Study of Virtual Humidity Sensors for Vehicle Systems

New vehicle control algorithms are needed to meet future emissions and fuel economy mandates that are quite likely to require a measurement of ambient specific humidity (SH). Current practice is to obtain the SH by measurement of relative humidity (RH), temperature and barometric pressure with physical sensors, and then to estimate the SH using a fit equation. In this paper a novel approach is described: a system of neural networks trained to estimate the SH using data that already exists on the vehicle bus. The neural network system, which is referred to as a virtual SH sensor, incorporates information from the global navigation satellite system such as longitude, latitude, time and date, and from the vehicle climate control system such as temperature and barometric pressure, and outputs an estimate of SH. The conclusion of this preliminary study is that neural networks have the potential of being used as a virtual sensor for estimating ambient and intake manifold's SH.

A Review of the Effect of Engine Operating Conditions on Borderline Knock

The effects of engine operating conditions on the octane requirement and the resulting knock-limited output were studied on a single cylinder engine using production cylinder heads. A 4-valve cylinder head with port deactivation was used to study the effect of fuel octane, inlet air temperature, coolant temperature, air/fuel ratio, compression ratio and exhaust back pressure. The effect of the thermal environment was studied in more detail using separate cooling systems for the cylinder head and engine block on a 2-valve cylinder head. The results of this study compared closely with results found in the literature even though the engine and/or operating conditions were quite different in many cases.

A Small Displacement DI Diesel Engine Concept for High Fuel Economy Vehicles

The small-displacement direct-injection (DI) diesel engine is a prime candidate for future transportation needs because of its high thermal efficiency combined with near term production feasibility. Ford Motor Company and FEV Engine Technology, Inc. are working together with the US Department of Energy to develop a small displacement DI diesel engine that meets the key challenges of emissions, NVH, and power density. The targets for the engine are to meet ULEV emission standards while maintaining a best fuel consumption of 200g/kW-hr. The NVH performance goal is transparency with state-of-the-art, four-cylinder gasoline vehicles. Advanced features are required to meet the ambitious targets for this engine. Small-bore combustion systems enable the downsizing of the engine required for high fuel economy with the NVH advantages a four- cylinder has over a three-cylinder engine.

A Structural Ceramic Diesel Engine-The Critical Elements

A structural ceramic diesel engine has the potential to provide low heat rejection and significant improvements in fuel economy. Analytical and experimental evaluations were conducted on the critical elements of this engine. The structural ceramic components, which included the cylinder, piston and pin, operated successfully in a single cylinder engine for over 100 hours. The potential for up to 8-11% improvement in indicated specific fuel consumption was projected when corrections for blow-by were applied. The ringless piston with gas squeeze film lubrication avoided the difficulty with liquid lubricants in the high temperature piston/cylinder area. The resulting reduction in friction was projected to provide an additional 15% improvement in brake specific fuel consumption for a multi-cylinder engine at light loads.

Analysis of Instabilities and Power Flow in Brake Systems with Coupled Rotor Modes

Recent investigations by others have indicated that the dynamic response of automotive brake rotors in the squeal frequency range involves the classic flexural modes as well as in-plane motion. While the latter set creates primarily in-plane displacements, there is coupling to transverse displacements that might produce vibrational instabilities. This question is investigated here by analyzing a modal model that includes two modes of the rotor and two modes of the pad and caliper assembly. Coupling between in-plane and transverse displacements is explicitly controlled. Results from this model indicate that the coupling does create vibrational instabilities. The instabilities, whose frequencies are in the squeal range, are characterized by power flow through the transverse motion of the rotor.

Analyzing and Predicting Heterogeneous Customer Preferences in China's Auto Market Using Choice Modeling and Network Analysis

As the world's largest auto producer and consumer, China is both the most promising and complex market given the country's rapid economic growth, huge population, and many regional and segment preference differences. This research is aimed at developing data-driven demand models for customer preference analysis and prediction under a competitive market environment. Regional analysis is first used to understand the impact of geographical factors on customer preference. After a comprehensive data exploration, a customer-level mixed logit model is built to shed light on fast-growing vehicle segments in the Chinese auto market. By combining the data of vehicle purchase, consideration, and past choice, cross-shopping behaviors and brand influence are explicitly modeled in addition to the impact of customer demographics, usage behaviors, and attributes of vehicles.

This paper presents a general discussion of automatic transmission parasitic losses and efficiency characteristics. Efficiency characteristics of the three major automatic transmission components-pump, torque converter, and gearbox-and their contribution to the transmission total torque losses are examined. A data reduction method for isolating gearbox torque losses from total transmission losses is also described. The information presented is based on pump, torque converter, and transmission testing performed at SwRI for Ford Motor Company. Test data was used to perform analytical fuel economy benchmarking studies. Testing included 13 transmissions manufactured by American, European, and Japanese manufacturers for 3.0-5.8L truck applications.

Boosted HCCI - Experimental Observations in a Single Cylinder Engine

Naturally aspirated Homogeneous Charge Compression Ignition (HCCI) operational window is very limited due to inherent issues with combustion harshness. Load range can be extended for HCCI operation using a combination of intake boosting and cooled EGR. Significant range extension, up to 8bar NMEP at 1000RPM, was shown to be possible using these approaches in a single cylinder engine running residual trapping HCCI with 91RON fuel with a 12:1 compression ratio. Experimental results over the feasible speed / load range are presented in this paper for a negative valve overlap HCCI engine. Fuel efficiency advantage of HCCI was found to be around 15% at 2.62bar / 1500RPM over a comparable SI engine operating at the same compression ratio, and the benefit was reduced to about 5% (best scenario) as the load increased to 5bar at the same speed.

Brake Dynamometer Test Variability - Analysis of Root Causes

Modern project management including brake testing includes the exchange of reliable results from different sources and different locations. The ISO TC22/SWG2-Brake Lining Committee established a task force led by Ford Motor Co. to determine and analyze root causes for variability during dynamometer brake performance testing. The overall goal was to provide guidelines on how to reduce variability and how to improve correlation between dynamometer and vehicle test results. This collaborative accuracy study used the ISO 26867 Friction behavior assessment for automotive brake systems. Future efforts of the ISO task force will address NVH and vehicle-level tests. This paper corresponds to the first two phases of the project regarding performance brake dynamometer testing and presents results, findings and conclusions regarding repeatability (within-lab) and reproducibility (between-labs) from different laboratories and different brake dynamometers.

The ISO TC22/SWG2 - Brake Lining Committee established a task force to determine and analyze root causes for variability during dynamometer brake performance testing. SAE paper 2010-01-1697 “Brake Dynamometer Test Variability - Analysis of Root Causes” [1] presents the findings from the phases 1 and 2 of the “Test Variability Project.” The task force was created to address the issue of test variability and to establish possible ways to improve test-to-test and lab-to-lab correlation. This paper presents the findings from phase 3 of this effort-description of factors influencing test variability based on DOE study. This phase concentrated on both qualitative and quantitative description of the factors influencing friction coefficient measurements during dynamometer testing.

Brake Lining Mechanical Properties, Laboratory Specimen Studies

All automotive brake linings have mechanical strength and thermal expansion properties which vary with orientation. This paper describes laboratory equipment and test procedures which characterize lining strength and expansion behavior, using small specimens. A benchtop testing device is introduced which can be used to perform shear and tensile tests on lining samples and singly-riveted lining assemblies. Results are presented for a representative group of production and experimental linings. Applications are discussed.

Centralized Torque Controller for a Nonminimum Phase Phenomenon in a Powersplit HEV

Torque controls for the engine and electric motors in a Powersplit HEV are keys to the success of balancing fuel economy, driveability, and battery power control. The electric variable transmission (EVT) offers an opportunity to let the engine operate at system-optimal fuel efficient points independently of any load. Existing work shows such a benefit can be realized through a decentralized control structure that translates the driver inputs to independent engine torque and speed control. However, our study shows that the decentralized control structures have a fundamental limitation that arises from the nonminimum phase (NMP) zero in the transfer function from the driver power command to the generator torque change rate, and thus not only is it difficult to obtain smooth generator torque but also it can cause violations on battery power limits during transients. Additionally, it adversely affects the driveability due to the generator torque transients reflected at the ring gear.
